Remove the stock wheel spacers from both sides of the wheel hub and install both of the Rekluse wheel spacers. After installing the Rekluse wheel spacers, stow the wheel in a suitable place so that the brake rotor cannot be damaged. See following picture. 5 5. Remove the brake pads by removing the clips and sliding out the pin. See following picture. 6. Remove the leaf spring from the caliper. See following picture. 7. Re-install the brake pads with the included coil spring positioned on the pin between the brake pads. Secure the pin by re-installing the 2 clips. See following picture. Coil Spring on the pin and in between the brake pads 6 8. Coat the center axle in a thin layer of grease to aid in sliding the center axle on and off. Note: Coat the center axle in a thin layer every time it is reinstalled after removing the front wheel for tire maintenance. 9. Position the front wheel back in between the forks so that the brake disk is in place between the brake pads, and so the wheel spacers line up with the hole in the fork fists. 10. Slide the center axle, with 30-mm Bushing attached, through the right-side fork fist and through the wheel spacers in the front hub. Rotate the 30-mm bushing so the set screw is facing up, this will line the “0″ Offset Mark with the fork fist pinch clamp slot. Continue sliding the axle through until the 30-mm bushing is almost flush with the outer edge of the right fork fist. See following picture

Remove the seat & fuel tank. Photo 1 Unplug 2. Unplug the two three-pin connectors that mate the taillight & turn signal power leads to the stock wiring harness on top of the airbox. See Photo 1. 3. Unbolt and remove the stock taillight & rear turn signal assembly from the rear fender. The wires & connectors will pull through the gap in the fender/airbox plastic with a little finesse. 4. Unplug the two small white plastic connectors near the upper edge of the stock taillight lens and separate the wire extension from the taillight. See Photo 2. Photo 2 Unplug these two connectors and remove wire extension Photo 3 Remove 5. Using a sharp blade or cut-off wheel, remove the two molded mounting bosses on the bottom of the fender. See Photo 3. 6. Attach the new LED taillight to the fender as shown using the provided countersunk mounting hardware. Use the two longer bolts for the front mounts. The LED cluster should not protrude beyond the edge of the fender

1 Place motorcycle on a stand so that the front wheel is off the ground. 2 Using a 27mm socket remove the front axle nut. Using a 10mm socket, loosen the four front axle pinch bolts. Slide front axle out of forks and remove front wheel. 3 Insert a long punch (with a good square edge) into the center of the aluminum wheel bearing spacers and push up against the inner edge of the spacer on the opposite side of the wheel (Fig. 1). Using a hammer, tap the punch around the entire circumference of the spacer until it completely slides out of the bearing (Fig. 2). Turn the wheel over and remove the other spacer in the same way. 4 Use a long screwdriver or narrow pry bar and pry the seals out of each side of the wheel (Fig. 3). 5 Using snap ring pliers, remove the bearing retaining snap ring from the brake rotor side of the wheel. (Fig. 4) NOTE: 2003 – CURRENT MODELS USING # 16-092 KIT DO NOT USE THIS SNAP RING. 6 Insert a long punch (with a good square edge) into the center of the wheel bearing, and push up against the inner edge of the bearing on the opposite side of the wheel. Using a hammer, tap the punch around the entire circumference of the bearing until it completely slides out of the hub. Turn the wheel over and remove the other bearing in the same way. NOTE: It may be necessary to tap on the punch sideways at first to knock the center aluminum sleeve off center so that you are able to get the punch on the edge of the bearing. 7 Clean areas where bearings will be inserted back into hub and apply a thin coat of grease around the machined hub surface. Tap the bearing on the snap ring (if used, either side if not) side of the hub into the machined hub surface, making sure to keep it square with the hub as it goes in and only tap on the outer race of the bearing. Once you get the bearing flush with the outer edge of the hub, use a socket or piece of pipe that is just smaller than the outside diameter of the bearing to finish tapping the bearing into the hub. (Fig. 5) 8 Install the bearing retainer snap ring (if used) into the groove machined in the hub, and then tap the seal in place over the snap ring with the spring on the seal in towards the center of the wheel. Tap in the aluminum spacer in the center of the seal.

1. Wash engine sidecase to remove any dirt, grease, oil, etc. 2. Clean engine sidecase and the CFC case guard with quick drying solvent such as electrical contact cleaner or brake cleaner 3. Apply an even layer of Permatex 16B silicone adhesive* to the backside of the CFC guard. This can be a messy job and most find the best tool to spread it evenly is your finger. It is suggested that you use a rubber glove to avoid skin contact. Try to get complete coverage free of voids and about 1/16-1/8″ thick 4. Align sidecase Guard with the engine sidecase, keeping the logo horizontal (if the Guard has one). Gently press on the engine sidecase. Once you feel that it is aligned and positioned properly, press with enough evenly distributed pressure to get an equal squeeze out of Permatex all around the perimeter. Don’t worry if you end up with excess. Excess adhesive can be cleaned up with a rag and mineral spirits or brake/contact cleaner. Let dry overnight 5. A couple of strips of masking tape can be carefully applied to assure the guard doesn’t move

Remove lower section of rear fender • Using care not to damage the threads, drill 1/8″ pilot hole up through subframe and rear fender (fig1) • Remove fender, enlarge pilot hole in upper subframe with 1/4″ drill, do not drill out threads- take care not to damage threads in subframe. • Enlarge holes in fender to 5/8″ • Install upper section of rear fender, insert enclosed 5/8″ spacers in fender holes (fig.2) • Install cross brace (bolt holes closer to front of bike) using enclosed M6 X 50mm button head bolt (fig 3) • Re-install lower fender section using original stepped washer with enclosed 6mm nuts (fig 4) • Install side brackets as shown in fig 5 – replace subframe bolts with enclosed flat head bolts at forward mounting points if necessary.

Gather together the following items that you will need to complete this installation. a) lathe b) 3/8″ electric hand drill c) 9/32″ diameter transfer punch SERVO Turbo Drive Model 9808T Page 2 d) .4375 drill, 3/16″ drill, #7 drill e) 1/4-20 tap f) 3/4″ socket wrench g) set of inch hex wrenches h) clean shop rag Step 2: Clean the power feed mounting area completely. Step 3: Remove the drive clutch nut and the drive clutch from the elevating jack shaft. Step 4: Remove the dial nut, dial, and dial carrier. Keep the dial for reuse later. Step 5: Remove the existing bearing retainer. Keep the screws for reuse later. Step 6: Pull jack shaft out of knee. Hold inboard end up while removing to avoid damage to the pinion gear. Step 7: Press the bearing off the jack shaft. Step 8: Drill and ream the end of the jack shaft .4375″ diameter by 13/16″ deep. The .4375″ dia. must be concentric to the shaft O.D. within .002″ T.I.R. Chamfer 1/32″ x 1/2″ diameter. For best results, machining should be done in a lathe. Step 9: Place the shaft extension #6975 into the end of the jack shaft. Finish drill 3/16″ diameter through the shaft and pin the extension with the 3/16″ diameter x 5/8″ long roll pin. File smooth. Step 10: Reassemble and replace the jack shaft in the machine. Step 11: Replace the existing bearing retainer with #57904 retainer provided. Secure using existing screws. Step 12: Slip spacer #5426 and bearing race #1616 onto the jack shaft. Slide the adaptor #0771 over the bearing race and locate against front of the knee.

Partially install the headlight assembly using the top right white zip tie only to hold it in place temporarily. You will need to plug wires to this assembly. Step 5: Install handlebar switch on clutch side. You will need to move clutch perch to the right (about ½ inch to1 inch) to make room for the switch. The switch plugs into the circuit board on the bottom of the headlight using the 8-pin plug (the only unused 8-pin one on the circuit board) Step 5: (Power harness) The power wire with the two pin plug runs from the battery to the 6 inch wire hanging from the control board. The red wire should be attached to the positive and the black wire to the negative of battery. You will need to notch the battery cover so the wire can fit with the cover closed. Step 6: (Taillight harness) The wire with the six pin plug is for the tail light. Run the wire down the left side of the bike. If you plan on using a front hydraulic brake switch use the front connectors and continue at Step 7A. If you are planning on using a mechanical rear brake switch use the green pair of connectors and continue at Step 7B. You can use both
