Turn ignition switch to the OFF position. Disconnect the ground cable from the battery. 2) Disconnect the wire at the coil which runs down to the points. Remove the point cover plate. 3) Note the position of the slots in the point plate. When the Mallory UNILITEfi plate is installed, use the position of the slots to approximate the timing. 4) Remove the wire to the points. Remove the O.E. standoffs and washers. Remove the point plate assembly. 5) Remove the O.E. cam sleeve from the advance assembly. Place a small amount of oil on the advance shaft which supported the cam sleeve. 6) Slide the Mallory shutter wheel onto the advance shaft. Make sure the shutter wheel is all the way down into the advance assembly (it will only go one way due to the roll pin in the advance assembly). 7) Install the advance and shutter wheel into the nose cone. Make sure that the pin on the bottom of the advance engages the slot on the end of the camshaft. Apply Loctite to the threads and install the advance bolt. Torque to 25 in.lb. 8) Rotate the shutter wheel by hand (counter-clockwise) and release. It should rotate about 10 degrees and “snap” back when released. 9) Install the two Mallory standoffs. Place Loctite on the threads and torque to 16 in.lb. Do not use any washers with the standoffs. 10) Start the three wires of the Mallory UNILITEfi Module through the hole in the nose cone housing. (The module goes in towards the advance assembly with the flat plate outward). Pull on the three wires to remove any slack and prevent the wires from rubbing on the shutter wheel. 11) Rotate the UNILITEfi plate assembly until the slots in the plate are in the same position as the point plate was. This should make the timing close enough to start the engine. Slide the two Mallory 8-32 sleeve nuts (supplied) through the UNILITEfi plate and onto the male threads of the Mallory standoffs. Tighten the sleeve nuts just enough to prevent the plate from moving. 14) Route the wires from the UNILITEfi Module to the ignition coil, carefully avoiding the exhaust system. Connect the red wire to the positive (+) terminal (12 volts) on the coil. Connect the green wire to the negative (ñ) terminal on the coil (where the point wire was connected). Connect the brown wire to ground. The best place for the brown wire is the negative (ñ) post on the battery, however, any part of the frame or engine which is grounded to the battery will work

The Vendor shall use the custom wiring specifications from the current model year Harley-Davidson set ups. One fully outfitted 2005 model is being decommissioned and may be used as a model for 2006 set up. 2. Attach custom tray, rear box, and custom electronics box to rear mount. Rear box should be attached to the rear of the motorcycle using no more than four mounting holes. The rear box shall be adjusted to the officer assigned to the motorcycle by moving it forward or to the rear and by using spacers to elevate the box for saddlebag lid clearance. 3. Install custom brackets for radio, radar/lidar, flashlight and rear box tray. Brackets from changed-out motorcycles can be used on the new motorcycles and vendor shall modify or reinforce to correct metal fatigue as necessary to maintain functionality. 4. Install all components in the rear electronic box to facilitate repairs and maximize available storage space. These components include power source for cell phone, two-way radio, opticom power supply and auxiliary fuse panel. 5. Set handlebars, hand controls and position of rear tour pack to proper height and alignment for assigned rider. 6. A 5-sided box (base and 4 sides) metal frame is included in 2004 models and will be re fabricated into a 3- sided box (base and 2 sides) and painted black by the Vendor to match existing 2005 models. This arrangement shall allow for a full-size closed-face “Syncrotec” helmet to be stored in the rear tour pack in addition to mounted specialized equipment.

Make sure they are situated away from the rear exhaust pipe. If you are mounting the lighthead on a Harley-Davidson® motorcycle box, use the existing wire hole. Drill your mounting holes so the wire hole (located very close to the mounting hole in the lighthead) will line up with the wires, but not interfere with the mounting holes. Since the lighthead can mount to any vehicle, this manual will cover mounting to a generic location. 1. Mark the location of the 2 mounting holes onto the mounting surface using the dimensions shown above, or remove the lens and use it as a template. Always check behind the mounting surface to be sure you will not interfere with any other vehicle components. 2. Drill the 2 mounting holes using a drill sized for a #6 sheet metal screw, then drill the 9/32″ wire access hole 5/16″ away from the mounting hole as shown. 3. Feed the wires through the wire hole then secure the brake light to the mounting surface with the supplied mounting hardware. 4. Wire the lighthead into your existing brake light wiring, matching the lighthead wire colors to the vehicle wire colors (see “Wiring”). WARNING! All customer supplied wires that connect to the positive terminal of the battery must be sized to supply at least 125% of the maximum operating current and FUSED at the battery to carry that load. DO NOT USE CIRCUIT BREAKERS WITH THIS PRODUCT!

1. Remove the Right Handlebar Control, upper and lower switch housing screws, and Right Grip from the Handlebar according to the service-manual instructions and set aside or leave hanging. Remember to insert a spacer between the rear brake light switch and the lever to keep the switch from being broken. 2. Remove the Left Hand switch housing from the handlebar according to the service-manual instructions. 3. Using a T27 TORX drive head remove the half of the clamp that secures the clutch hand lever to the handlebar and discard. The Heat Demon controller will replace this clamp when finishing the installation. Separate the clutch hand lever assembly from the handlebar and move away from the bar. 4. Mark the location of the Left Grip and remove it by twisting, heating or with air pressure. Almost all grips can be removed without damage. If this does not work it may be necessary to cut the grip for removal. 5. A hole needs to be drilled in the bottom of the handlebar to route the power wires and wires from the Controller. The location of the hole should be in the groove or recess on the bottom of the handlebar under the Left Switch Housing at the end of the groove toward the grip. Start by punching a hole location with a center punch to pierce the chrome. Use safety glasses that completely cover the eyes to protect from steel chips while drilling! Start with a small drill like a 3/32″ size to make the initial hole. Then use progressively larger drills or a step drill to increase the hole size to 5/16″. After the hole is drilled use a round file or deburring tool to remove the sharp edges. 6. Uncoil the plastic snake from the kit and run it from the right end of the handlebar out the left end. Twisting the snake or inserting it vertically versus flat can help to push around the corners. 7. Attach the white and yellow wires from the Right Grip Heater (Item 3) to the hole in the plastic snake and pull them through the bar so they exit the left end. (See drawing below) 8. Push the right heater into the handlebar by squeezing it together and sliding it fully inside of the bar. The end of the heater with the orange cap should be pushed in first. Cut the white and yellow wire to extend 4 inches beyond the left end of handlebar. 9. Install the Right Throttle Control and Grip according to the service manua

Removing the Cam Chain Drive System. NOTES Changing camshafts and cam drives in the 2006-up Harley-Davidson® Twin Cam 88® engines is different than in pervious engines. Procedures require use • of some special tools. Installation should be done by an experienced mechanic with access to factory service manual and required tools. Tighten all fasteners to the correct specifications and in order described. Always use an accurate torque wench. • Incorrect installation can cause engine damage not covered under warranty. CAUTION Failure to install components correctly can result in sudden engine seizure. Engine seizure may result in serous injury to motorcycle operator, passenger, or others. A- Disconnect the battery ground cable to eliminate potential sparks and inadvertently engagement of the starter while working on the motorcycle. B- Remove spark plugs and pushrod cover clips. Collapse the pushrod covers to expose the pushrods. C- Safely elevate and stabilize the rear of the motorcycle. Place the transmission in high gear. Turn the rear wheel to rotate the engine until both lifters and pushrods for either cylinder are at the lowest point on the camshaft (TDC of compression stroke). Both intake and exhaust pushrods for that cylinder will be under pressure from the valve springs and will rotate with light finger pressure. NOTE: 510G camshafts may use stock style non-adjustable pushrods instead of adjustable pushrods. If installing non-adjustable pushrods, disassemble and assemble rocker boxes per H-D® instructions. All other S&S® gear driven cams require installing adjustable pushrods. As a time-saving measure, the stock pushrods can be removed with bolt cutters. Be sure to head caution and warnings of these instructions. D- Cut the pushrods for the cylinder that is at TDC with the bolt cutter and remove the pushrod covers from the engine. Rotate the engine to place the pushrods for the other cylinder at their lowest point. Cut and remove the remaining pushrods. WARNING CAUTION Cutting pushrods with a saw or cutoff wheel may result in debris entering the engine, causing engine damage not covered under warranty. WARNING Cutting pushrods without releasing spring pressure, by rotating the engine until tappets are at the lowest point of travel can result in bodily injury. E- Remove the pushrod covers and lifters form the crankcase. F- Remove engine cam cover and gasket. Secure lifers with a tool made from a large binder clip

Your Power Commander has been programmed with a base map for your application. You can adjust the base map or install an alternate map using your Computer. Please refer to the supplied CD-Rom for more information. You can also adjust your Power Commander using the face plate buttons as described below. 1. With the ignition off, hold down all three buttons on the Power Commander unit. 2. While still holding down the buttons, turn the ignition on. 3. Release buttons. 4. Select the range you wish to adjust: Low, Med, High, by pushing the corresponding button once. 5. At this point holding that button down will move the lights down ( leaning out the mixture). 6. Pushing the button repeatedly will move the light up (richening the mixture). 7. When the two center light are lit up this is the “0″ setting. After making your adjustments wait 20 seconds before starting the bike or turning it off. This allows the settings to be saved to memory. To verify that it is safe to start the bike, move the throttle and watch to see if the lights move up and down the scale. If they do, you may start or turn off the bike. 5

Tachometer Installation Instructions for 2004+ Harley Davidson Sportster Custom Look for other model instructions online at www.speedwayinstruments.com Introduction: Installation of the Speedway Instruments microTach+ TM tachometer Tachometer requires some basic mechanical skills, including removing decorative covers, cutting protective tubing around wires, and using suitcase splice connectors to splice existing wiring harness. These actions may void your warranty, and if done incorrectly may cause damage to your motorcycle. Only you know your capabilities, if you do not feel capable of making modification please have a qualified motorcycle technician install it. Remove the seat. Remove or raise the fuel tank. The tank needs to be raised enough to give access to the fuel injectors and TPS wires. Unplug the front injector. On the FI Controller, there are 2 pairs of injector connectors. Plug the pair with the orange wires into the front cylinder injector harness and front cylinder injector. Repeat this using the other connector pair and the rear cylinder injector. Locate the TPS connector behind the throttle body. STEP 1 STEP3 STEP2 Installation Part# DFCH-2 2 Rear Cylinder Injector Front Cylinder Injector TPS Connector STEP 3 STEP 2 STEP1 Unplug the connector from the TPS. Crimp the wire tap onto the wire that is grey with a purple stripe. This wire should be in position “C” on the connector. Plug the grey wire from the FI Controller into the wire tap. Run the wiring harness for the FI Controller from the engine to the seat. Make sure that it will not get damaged when you reinstall the tank. Use one of the wire ties to tie the wires to the frame, away from the cylinder head. Place the FI Controller where you plan on mounting it permanently. In most cases, this will be under the seat. Connect the ground lug (black wire) to a grounding point on the bike. Use the Velcro tape to mount the FI Controller in position. Use alcohol swab to clean mounting surface prior to attaching Velcro. These curves adjust fuel delivery based on throttle position and RPM, providing the right amount of fuel under all conditions.
