Starting point: • 1982 Kawasaki KZ550C that I found in an alley near my house. Frame rust sanded and repainted. • Rebuilt front suspension ($25 for front fork oil seals, 1 weekend for repair) • Need-to-be-rebuilt front brake caliper • Need-to-be-replaced front master brake cylinder (expected ~$80) • Need-to-be-refurbished electrical wiring system and 12V battery • Working rear brake • Flat rear tire, patched with fix-a-flat (temporary repair), 77″ circumference. • In-tact 530 size 62″ chain with 36 tooth driven sprocket • Miscellaneous spare parts from 1978 Kawasaki KZ450, most of which fit on the 1982 frame, including an ignition switch and key. I started with a chassis I found in an alley near my house. It was in rough shape and needed some refurbishment before I could start the conversion. Most of refurbishment steps are listed above in bullets. In addition to the repainting and repair of important aspects of the bike, I also needed to remove the IC engine components and the grease caked on from years of IC use. The Clymer manual for this bike was helpful in this process, which was about $18 from [13]. Steps for removing the engine were as follows. I removed the seat and the gas tank. I removed the electrical system wiring and 12V battery holder. I then removed the carburetors (which took a lot of pushing and shoving) and air filter box. I then removed the drive socket cover and removed the drive socket from the engine drive shaft. This allowed me to slip the chain off of the drive socket after loosening the rear wheel to put slack into the chain. I slipped the chain off and let it rest on the rear wheel swing arm and drained the old motor oil. I then removed all of the engine mounting bolts and pushed the entire engine out of the right side of the bike. This took a lot of effort but it is possible to remove the engine without removing the piston heads as recommended in the Clymer manual. The engine weights about 60-70 lbs, so it was possible to handle with one person. I suggest using a flat car jack to help with engine removal. I will eventually sell the IC parts through Ebay

1 Remove the stock seat. 2 Unplug the stock wiring harness from the ECM (Fig. A) . 3 Remove the ECM from the tray and remove the tray from the fender. You can reach underneath the fender to gain access to the release tabs for the tray. 4 Install the Dynojet tray into the rear fender . Make sure that all 3 location tabs are underneath the fender. 5 Lay the PCIII in the tray (Fig. B). 6 Install the stock ECM on top of the PCIII making sure that it is secured by the tray locking tabs. 7 Plug the GREYconnector from the PCIII into the ECM. 8 Route the PCIII harness on top of the GREY connector (Fig. C) and route towards the front of the bike. Secure this connection with one of the supplied zip ties (Fig. D). 10 Run a zip tie behind the wiring harness (Fig. E). 11 Route the stock wiring harness as shown in Fig. E. Due to the lack of room on this bike this step needs to be exact or the install will not fit properly . Make sure that the harness coming from the GREYconnector is flush against the battery box. HARLEY DAVIDSON DYNA AND SPORTSTER Chrome Front Wheel Spacers INSTALLATION ISNTRUCTIONS

1. Block motorcycle underneath frame so front wheel is raised off the ground. 2. See Figure 1. Remove the upper (1) and lower (2) brake caliper mounting bolts and brake caliper(s) (3). Support caliper(s) using a rubber bungee cord. Be careful not to scratch fender paint. NOTES Do not operate front brake lever with the front wheel removed or the caliper piston may be forced out of piston bores. Reseating the piston requires disassembly of the caliper. Prior to removal, make note of existing left and right spacer location. The new spacers will be installed in the locations. 3. See Figure 3. On left side of wheel, remove axle nut (D), lockwasher (E) and washer (F). Perform the following: 4. Sportster and Dyna (except FXDWG) See Figure 2. Loosen the pinch bolt nut (1) and pull the the axle (2) free. Remove wheel and spacers. Leave bearing(s) in place. Discard spacers. 3 1 2 is04469 1. Brake caliper mounting bolt, long (top) 2. Apply a light coat of ANTI-SEIZE LUBRICANT (Harley- Davidson Part Number 98960-97) to the axle.
7. Place wheel between sliders and install axle. Verify that axle spacers on right and left side are properly installed. 8. See Figure 3. Install the washer (F), lockwasher (E) and nut (D) onto threaded end of axle (A). 9. In order to properly align the front fork, perform the fol- lowing: a. On the right side of the wheel, insert a 7/16 inch drill bit through the hole in the axle. While holding axle stationary, tighten axle nut to 50-55 ft-lbs (61.0-74.6 Nm) . b. Pull fork leg so that it just contacts drill bit. Tighten according to the following: c. Refer to Figure 2. Tighten the Axle Pinch Bolt Nut to 25-30 ft-lbs (33.9-40.7 Nm) . d. Remove drill bit from axle hole. 10. Follow instructions in Service Manual and install brake caliper to the sliders noting the following: •Loosely install long bolt to the top hole on fork leg. Install the short mounting bolt to the bottom hole and tighten to 28-38 ft-lb (38.0-51.5 Nm) . •Final tighten top bolt to 28-38 ft-lbs (38.0-51.5 Nm) . 11. Repeat Step 10 to install brake caliper on opposite side of wheel. After servicing brakes and before moving motorcycle, pump brakes to build brake system pressure. Insufficient pressure can adversely affect brake performance, which could result in death or serious injury. (00279a) 12. Pump brake lever to move pistons out until they contact both brake pads. 1. See Figure 1. Beginning at the front of the tank, position the elastic strap over front edge of fuel tank against frame backbone making sure elastic strap does not pinch off fuel tank vent tube located underneath left side of tank. When properly positioned, strap will run down front of tank and along bottom toward rear of tank. Adjust, if necessary. Pull bra to the rear of tank and fit bra snugly around rear of tank. When performing the following step, route the elastic strap and steel “S’ hook between the main wiring harness and the frame backbone. If the strap is not routed between the main harness and frame backbone, the “S” hook could eventually cut into the main harness wiring causing electrical system failure which could result in death or serious injury. 2. Position the rear elastic strap around the frame backbone making sure the strap and “S” hook, when fastened, pass between the main wiring harness and frame backbone. 3. Smooth out any wrinkles in bra.

REMOVAL 1. Remove seat according to the instructions in the Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Remove turn signal and wires from vehicle by routing turn signal wiring and connector through holes in rear fender and fender support. Gently guide wires through holes to ensure they do not get damaged. Feed Wiring and Install Relocation Bracket 1. See Figure 6. Insert stock screw and washer through rear hole of relocation bracket (1) and turn signal mount (A). 3. Thread screw into turn signal (B). Tighten to 12-16 ft-lbs (16.3-21.7 Nm). 4. Align relocation bracket (1) with rear of fender support and install with screw (2) and nut (3) from kit. Tighten nut to 12-16 ft-lbs (16.3-21.7 Nm). Complete Turn Signal Relocation Wiring 1. See Figure 5. Install one rear screw (1) to hold fender support in place while routing wiring. Install screw snugly but do not fully tighten

” bolt from the mounting stem on the Signal® mirror. While seated on the motorcycle, position the Signal® mirror on the handle bar. Secure the Signal® mirror to the handle bar using the 5/ 16 ” bolt. Make sure the bolt is tight! Guide the Signal® mirror wire harness into the cowling by going along side the existing factory wire harness. 4 Remove any slack in the wire harness. Secure the wire harness to the handle bar using a supplied tie wrap. 5 6 Adjust the position of the Signal® mirror and tighten the ball retention screws. Remove the motorcycle seat. Remove the aft mounting bolts on the fuel tank. 7 Guide the Signal® mirror wire harness along the inside of the fuel tank’s front mounting bolt and between the crossover tube. 8 9 Lift up the aft portion of the fuel tank and guide the Signal® mirror wire harness down the backbone of the motorcycle frame, alongside the existing factory wire harness. The motorcycle’s electrical wiring for turn indicators is located aft of the gas tank on the backbone of the frame. Guide the new wire harness from the Signal® mirror to the electrical wiring. Cut off any excess slack in the wire. Locate the SOLID BROWN wire from the wire connector. Turn the ignition key so that electrical power is on and activate the right side turn indicator. Probe the wire with the wire tester to verify that flashing turn indicator power is present. Label that wire as ‘right side turn’. Repeat all of the previous steps to replace the left side factory mirror with the new Signal® mirror. Locate the SOLID VIOLET wire from the wire connector. Activate the left side turn indicator and probe the wire with the wire tester to verify that flashing turn indicator power is present. Label that wire as ‘left side turn

INSTALLATION NOTE Internal shock absorber components are not repairable beyond the Service Parts listed on this instruction sheet. Consult your Harley-Davidson dealer if further service is required. The installation procedures for this kit are the same as the original equipment (OE) installation procedures in the Service Manual.
