The paint work on the motorcycle is the original “Red & Gun Metal Grey” but is so badly worn with the outer layer of clear missing and hence all body work requires re-painting. The tank has undergone the usual repair on the left hand side since rust has eaten into the bottom corner from water being in the fuel and the paint has been worn of where the riders legs rub.. The rear tail piece is structurally ok but features worn paint. The right hand side cover has a broken stud and the left hand side cover has a heat warp under the tank. The lower fairing is damaged, the middle fairing is missing one decal on the right hand side and the top fairing has small cracks from a possible accident. The wind screen is worn and faded and will require replacement. The seat has been taped together and requires recovering. Figure 1 Body Work in original state. 1984 GPz900R Schedule of Work 4 of 20 1.2.2 Engine The engine has 90,000 klms on it according to the instruments which appear to be original. The engine was sold with a defective starter clutch as it appears to spin but initial attempts to start the engine failed. A replacement starter clutch is in storage and to refit the part requires that the engine be removed, inverted, bottom engine case removed and all assemblies removed until the starter clutch become accessible rather than a total rebuild. The engine was last run in 2005 and appears to be in good external condition. The condition of the carburetors is unknown but will need to be stripped and cleaned as a service exercise. 1.2.3 Suspension and Brakes On arrival a rust spot with a diameter of 5 cm was noted on the left fork and it was determined that the forks must undergo hard chroming to remove the rust and any chips. The fork seals are damaged but replacements have been supplied. An inspection of the disks revealed worn disks front and rear. New disks are available and will be required. The condition of the brakes appears to be poor but for a bike that has had no services performed this is to be expected. The image below shows the state of the motorcycle at time of purchase

Remove Original Parts From Vehicle. 2.1 Obtain a small tube of Loctite® #262 (red) for use later. 2.2 Drain the transmission oil. 2.3 Remove the clutch adjustment cover (left side). 2.4 Remove rear exhaust header pipe (cross over exhaust pipe). 2.5 Remove the muffler support bracket. 2.6 Remove the clutch release cover (right side). 2.7 Remove clutch push rod and oil slinger. To be disassembled and modified later. 2.8 Remove the two nuts from the main (rear) and counter (front) transmission shafts. 2.9 Remove the transmission bearing housing (puller available from Champion Sidecars). To be replaced with new reverse gear transmission bearing housing (Trap Door). 2.10 Cover the exposed gears in the transmission with a cloth in preparation to cut the shifter fork shaft. 3 Install New Main and Countershaft Gears NOTE: Gears and Tapered Split Rings are factory matched sets. Do not mix!. 3.1 Locate the shifter fork rod, mark fork rod flush at transmission case and pull out 1/4″. Figure 1 3.2 Cut the shaft at the mark and push it back in. The shaft end MUST NOT stick out of the transmission case. If the shaft is in deeper, fill the hole with silicone to prevent the shaft from moving in and out. NOTE: Shifter fork is made of non-tempered metal and may be cut with a hacksaw or Dremel® cutting tool. 3.3 Important: Remove stock spacers from main and counter shafts. Spray with silicon remover (Brake-Clean) then, using supplied cleaning pad, clean shafts, new counter and main shaft gears and tapered lock rings (inside and outside) Figure 1 3.4 With motorcycle in neutral, pull both the shafts out and simultaneously push the OEM outermost gears in until seated completely to expose the shoulders of both shafts. The countershaft shoulder should be flush with the gear face. For the main shaft the gear would “hang over” the shoulder a small bit. Figure 2 3.5 Apply supplied Champion Super-Lock retaining compound to the inside and outside surfaces of the large gear tapered split ring, to the inside of the new countershaft gear (large gear) and to the transmission countershaft (the forward most shaft). 3.6 Install new countershaft gear to the transmission countershaft. Insert tapered split ring (tapered end first) into the countershaft gear. Install ring seat tool and spring to counter shaft and new countershaft gear. Torque ring seat tool to 40 ft-lb’s. Figures 3 and 4

Adjusting ride height Step 1. Loosen ride height adjusting locknut (see fig 1) Step 2. Loosen eyelet end to desired length/height (see fig 2) Step 3. IMPORTANT: Always verify that there are threads visible through the sight hole on the eyelet end. If adjusting with shocks installed on bike use a toothpick to verify that threads are blocking the sight hole. If threads are not visible turn eyelet end until they are visible. Failure to follow this step can result in failure. (see fig 3) Step 4. Once desired height is achieved check all clearances. Step 5. Using blue threadlocker lock down adjusting locknut to eyelet end. Step 6. Verify shocks are set at the same length. (See fig 4.)

Installation of an S&S Super Stock cylinder head kit is easy and can be performed by any Harley-Davidson®repair shop equipped to do engine overhauls. No special tools other than those used in normal overhaul repair work are required. Read instructions thoroughly before starting work. When they are completely understood proceed with installation. 1. Remove Components and Inspect Parts Follow procedures outlined in appropriate Harley-Davidson® service manual to prepare motorcycle for top end service. NOTE: Disconnect batteryand drain all gasoline from gas tanks beforedoing any work. Gasoline is extremely flammable and explosive under certain conditions and toxic when breathed. Do not smoke. Perform installation in a well ventilated area away from open flames or sparks. A. Remove gas tanks and all other parts required to perform top end service. B. Remove carburetor, rocker covers, pushrods and pushrod tube assemblies, cylinder heads and cylinders. Also remove piston rings from piston. Do not remove pistons. NOTE: Be careful not to introduce any dirt or other foreign material into crankcase during disassembly of engine. Metal filings, dirtand any other foreign contamination in engine may cause premature wear and/or irreversible damage to bearings and other internal engine components. C. Thoroughly clean and inspect all parts that are to be reused. Any parts that show signs of wear or damage should be replaced. WARNING CAUTION 2. Check Piston Alignment in Cylinder Bore The purpose of this procedure is to check for and correct possible piston misalignment in the cylinder bore. During normal manufacturing, engine components such as crankcases, cylinders, and connecting rods can be machined to dimensions within factory specifications but on the extreme ends of the tolerance range. Sometimes these components when combined together form an assembly that is borderline or actually “out of print”. The worst result isthat the pistons can run cocked in the cylinder bores causing the connecting rods to thrust to the sides exerting unnecessary stress on the pistons, rings, rod bearings and other related parts. This procedure is not the same as blue printing, but it provides almost the same result. We feel that not enough emphasis is given to checking the piston alignment in the cylinder bore.

check Piston Alignment in Cylinder Bore The purpose of this procedure is to check for and correct possible piston misalignment in the cylinder bore. During normal manufacturing, engine components such as crankcases, cylinders, and connecting rods can be machined to dimensions within factory specifications but on the extreme ends of the tolerance range. Sometimes these components when combined together form an assembly that is borderline or actually “out of print”. The worst result is that the pistons can run cocked in the cylinder bores causing the connecting rods to thrust to the sides exerting unnecessary stress on the pistons, rings, rod bearings and other related parts. This procedure is not the same as “blue printing”, but it provides almost the same result. We feel that not enough emphasis is given to checking the piston alignment in the cylinder bore. NOTE – All engines should be checked upon disassembly. This applies to any engine receiving new pistons which includes those being completely overhauled. CAUTION – Pistons which do not run true in cylinder bores may cause excessive connecting rod side thrusting. This may lead to premature ring, piston, connecting rod and rod bearing wear and eventual failure of these parts. Visual Procedure A. Reinstall cylinders on old pistons without rings. Hold cylinders securely in place. B. Move piston tight toward camside of engine. C. Turn engine over in normal direction of travel 2 or 3 revolutions and observe piston during process. D. Move piston toward driveside of engine and repeat Step C. If misalignment exists, piston will appear closer to cylinder wall at one point around circumference. Condition can be corrected by bending rod in opposite direction. Figure 1 shows an exaggerated side view. E. Repeat Steps B to D for other cylinder. F. Remove pistons and cylinders. Observe pistons for wear spots on sides above top compression ring. If either side near wristpin is worn clean while side opposite is carboned up, then piston was not running straight and true in cylinder bore. Piston will also generally show diagonal wear pattern on thrust faces of skirts and possibly signs of connecting rod to wristpin boss contact inside piston.

Remove the outer primary cover. Remove the front pulley, chain, compensator & chain adjuster Remove oil lines to primary and plug or clamp to prevent leakage. Cut the chain oiler hose 3 inches from the oil pump and permanently plug. All belts must be run dry without lubrication of any kind. Therefore, remove all oil from inside the primary covers. The spacer behind the front pulley should be removed prior to installing the belt drive. This spacer may or may not be required to correctly align the pulleys. If a spacer is needed for alignment, various sizes are available from your local Primo Belt Drives dealer (part number PX-1 =package of 6 various sizes). Install the front pulley supplied in the kit. Loop the belt around both pulleys to insure that you have the proper belt for your pulleys, then gently push the unit into place. Use the supplied washer & nut on the motor shaft. Torque the motor nut to 80-100 foot pounds. If installing a PC-1000-Aremove the clutch hub & clutch basket. On tapered shaft models check the fit on the shaft & the fit of the keyway in the hub. Install the key in the mainshaft, making sure it is firmly seated (use of super glue or threadlock in the keyway is helpful to keep the key from sliding out of the keyway during clutch installation). Tighten the clutch hub nut(left-hand thread) to 60-90 foot pounds. 1 After installing and adjusting clutch, track the belt by turning the pulleys. If needed use a straight edge between the front and rear pulleys to check alignment. Improper alignment of the pulleys will result in reduced belt life. Spacing the motor pulley outward will cause the belt to track towards the outer primary cover. If spaced too far out the belt will rub on the inside of the clutch shell. Before installing the primary cover be sure that everything inside clears both the outer and inner covers. In some cases a small amount of metal may need to be removed from one or more of the bosses on the inner or outer primary cover.

Stock One-Piece Seat Removal Steps 1. Remove rear fender screw located behind the passenger seat and set aside. The stock rear fender screw will be used to attach your new Mustang Two-Piece Seat. 2. Slide seat back and up. Mounting of Mustang Solo & Passenger Seat 1. Remove two screws from back of Mustang solo seat. 2. Align two chrome tabs located at the front of the passenger seat with the mounting holes in back of solo. 3. Screw rear seat and solo together. 4. Slide solo front forks under frame. 5. Align chrome rear tab located at back of passenger seat with stock hole in fender. 6. Secure in place with stock fender screw to complete the installation process. Note: Use of side brackets optional and would use the rubber expansion plugs, threaded inserts, and bolts used for a solo only installation.

ISSUES: Harley Davidson recommends both gear lube and motorcycle oils for their equipment and there are many different models with corresponding specific oil recommendations. The variety of recommendations can cause confusion and lack of confidence in making the correct AMSOIL lubricant recommendation. The following charts outline the proper sequence of product recommendations for the Harley Davidson products listed. DESCRIPTION & RECOMMENDATIONS: Harley Davidson manufactured 9 types of engines from 1929 to the current model year. Flathead (1929-1974), Knucklehead (1936-1947), Pan- head (1948-1965), Shovelhead (1966-1984), Evolution (Blockhead) 1340 (1984-1999), Twin Cam (2000 to current), V-Rod (Revolution) (2001 to current) Ironhead Sportsters (1957-1984) & Evolution Sport- sters 1985 to current. Harley Davidson recommends SAE 60 or SAE 50 engine oil for Flathead, Knucklehead, Panhead, and Shovelhead equipped bikes . AM- SOIL recommends AHR SAE 60 or MCV 20W-50 motorcycle engine oil for these vintage models. AMSOIL SVT or SVO should be used in transmissions found on these models. Shovelhead is the only model with a chain case that is lubricated via engine oil. AMSOIL recommends MCV 20W-50 motorcycle oil in all 3 holes (engine, transmission, and primary chain case) on Evolution 1340 and all Twin Cam engines. AMSOIL recommends SVT as a secondary oil for the transmission, and SVO as an option for older transmissions. New seals are recommended where excessive leaking is evident. Ironhead, Evolution Sportsters and V-Rod use one lubricant for both the engine and transmission and AMSOIL recommends MCV motorcycle oil for this common sump.
