Remove existing control arm end cap and grind the outside flush. See picture below for reference. The swing arm will drop if both sides are removed at the same time. To ease installation, complete one side before starting on the other. Note: there is a left and right. Left and right end caps shown. 2. Install mounting plate assembly 10002351 on top of the end cap using 7/16″ hex head bolt and lock washer in the bottom hole. Use the 7/16″ counter sink bolt in the top hole. Make sure the end cap is seated properly. The end cap notch should fit into the recess on the frame. The pivot arm assembly is shipped on mounting plate assembly; you may remove the pivot arm to make installation easier. 3. Snug up the bolts evenly, make sure the end caps are not crooked in relation to the frame. Tighten both bolts to 25 ft lbs. (Further tightening will be required after the toe in is set). 4. If you removed the left hand pivot arm assembly, remount it now, 10002575-A (pg 20) with seal, bearings (2), washer, nut, cotter pin and dust cover. 5. 1. Open the Tour Pack and remove all of the contents. 2. Remove map bag and inner pack liner. Pack liner comes out quite easily once map bag is removed. 3. Remove the 4 bolts inside the tour pack that are located on top of the metal support plate that hold the tour pack to the luggage rack. Have your assistant hold the pack in place before removing the last bolt. 4. Gently tip the tour pack forward to expose the supporting luggage rack under the pack. 5. While your assistant holds the pack up, place the two adjusting bars on top of the supporting luggage rack. Use the 4 flat head screws supplied with the kit to mount the bars snugly to the support rack (see fig. 1). 6. Reposition the tour pack over the threaded holes in the adjusting bars at the 2″ or 3″ position and bolt it in place snugly (see fig. 2). 7. Replace the trunk liner and map case and the installation is complete

REMOVAL NOTE This Instruction Sheet covers several different Harley-Davidson models and years. Be sure to locate and follow the procedures that apply to the motorcycle receiving the new guard. For Models without Lower Fairings 1. Proceed to For All Models section. For Model FLHTCUI (Ultra Classic Electra Glide) with Factory-Installed Lower Fairings 1. Remove the lower fairings following the instructions in the appropriate Service Manual. 2. When the lower fairings have been removed, proceed to For All Models section. For Models FLHR/I (Road King), FLHT (Electra Glide Standard) or FLHTC/I (Electra Glide Classic) with Harley-Davidson Genuine Motor Accessory Lower Fairings 1. See Figure 1. Remove the two black screws (1) that attach the fairing cap (2) to the lower fairing (5). Remove the cap. Set the parts aside for re-installation. 2. Remove the screw (7), rubber washer (8) and locknut (10) and the clamp (9) that attaches the bottom of the lower fairing to the engine guard and set aside. 3. Remove the two locknuts (3), U-bolt (6) and U-bolt retainer (4). 4. Remove the lower fairing by sliding it out from behind the engine guard. 5. Repeat Steps 1 through 4 for the opposite side. 6. Proceed to For All Models section. For Model FLTR/I (Road Glide) with Harley-Davidson Genuine Motor Accessory Lower Fairings Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect the battery, negative (-) battery cable first, following the instructions in the appropriate Service Manual. 2. Remove the seat following the instructions in the appropriate Service Manual. 3. Remove the cable strap holding the clutch cable to the engine guard. 4. See Figure 2. Remove the TORX screw (8), rubber washer (9) and locknut (11) and the clamp (10) that attaches the bottom of the lower fairing (4) to the engine guard and set aside INSTALLATION 1. Hold the engine guard in position, and loosely fasten the top of the guard with the new hex socket screw and flat washer from the kit. 2. Install the bottom brackets to the motorcycle frame with the two new TORX screws and locknuts. 3. Tighten all three screws to 15-20 ft-lbs (20.3-27.1 Nm) . For Model FLHTCUI (Ultra Classic Electra Glide) with Factory-Installed Lower Fairings 1. Install the lower fairings following the instructions in the appropriate Service Manual. For Models FLHR/I (Road King), FLHT (Electra Glide Standard) or FLHTC/I (Electra Glide Classic) with Harley- Davidson Genuine Motor Accessory Lower Fairings 1. Carefully place one lower fairing in position from behind the engine guard. 2. See Figure 1. Install the lower fairing to the top of the new engine guard with the U-bolt (6) from the back, through the holes at the top of the fairing. Install the retainer (4) in position on the U-bolt and secure to the engine guard with the two locknuts (3). Do not tighten the locknuts at this time. 3. Attach the bottom of the fairing to the engine guard with the clamp (9) removed earlier. Install the clamp around the engine guard in the direction shown, with the tabs toward the rear of the vehicle and the flat side of the clamp against the lower fairing. Insert the screw (7) through the lower fairing, rubber washer (8) and clamp (9). Secure the assembly with the locknut (10). Tighten to 12 ft-lbs (16.3 Nm) .

Connect original antenna cable (not shown) to bottom of joint assembly. 3. Route antenna cable/wiring between left frame rail and fender. 4. See Figure 5. Attach cable to docking point support bracket in location (1) using short cable strap. 5. See Figure 4. Coil excess antenna cable/wiring (2) and use long cable strap (3) to fasten cable to frame under left side cover (1) with vehicle wiring harness. 6. See Figure 6. General This kit is designed for 1996 and later FLHT, Electra Glide Standard, model motorcycles Kit contents: QTY DESCRIPTION 1 Pouch 4 Velcro™strip Installation 1. Wash inside of fairing compartment with a clean, soft, nonabrasive cloth, water and mild soap. 1 CAUTION DO NOT use benzine, paint thinner, gasoline, powdered abrasives, alkaline cleansers, or any other harsh cleansers to clean the fairing compartment. They will damage the surface. Never scrape fairing surfaces with a razor blade or other sharp instrument because permanent damage will result. 2. Arrange pouch in compartment. 3. Align and attach velcro strips from kit to top, bottom and sides of compartment so they match the placement of velcro strips on pouch. 4. Remove Old Carburetor WARNINGS ● Gasoline is extremely flammable and explosive under certain conditions. Do not smoke around gasoline. Gasoline fumes are toxic when inhaled. Perform installation in a well ventilated area away from open flames or sparks. Any gasoline leak or spill constitutes a health and fire hazard. ● If motorcycle has been running, wait until engine and exhaust have cooled to avoid getting burned during installation. ● Electrical sparks can ignite explosive gasoline fumes. Failure to disconnect battery while working on motorcycle can also result in inadvertent engagement of starter and personal injury. A. Shut off fuel petcock and disconnect battery. B. Remove air cleaner assembly. Drain fuel from existing carburetor. Remove carburetor, manifold, choke cable and any carburetor mounting hardware NOTE – Removing and tightening hard to reach Allen bolts such as carb-manifold mounting bolts and V2 manifold flange bolts can be greatly simplified by the use of Allen ball-end drivers. These tools are available at most automotive and tool supply houses. See Picture 9. Additionally, Performance Plus of Evansville, Indiana, produces a hex wrench specially modified for accessibility of V 2 manifold bolts. Call 812-963-8854 for further information. As alternative, standard hex wrench can be shortened for convenience. NOTE – Some Buell motorcycles have a breather fitting with 90° elbow on rear head. Due to proximity of frame, elbow must be removed before fitting can be taken off engine. Loosen fitting and rotate to position convenient for cutting elbow. Secure fitting by tightening against cylinder head. Elbow may be inaccessible to hacksaw. In most instances, a die grinder with cutoff wheel will remove elbow with little difficulty. If die grinder is unavailable, grasp elbow firmly with pliers and snap off, then remove fitting. CAUTION – Extreme care must be taken to prevent metal chips from entering engine when elbow is removed. S&S recommends packing breather fitting with gease before removing elbow. Metal chips inside engine will cause extensive damage. Installer bears all responsibility for containment of chips and other debris. Picture 2 Picture 4 Picture 3
5 2. Prepare Air Cleaner Backplate NOTE – Fast idle lever screws, part #11-2384, must not be overtightened. Loctite or other thread locking compound may be used sparingly on threads to prevent screws from vibrating loose. CAUTION – Overtightening fast idle screws may damage backplate. A. All engines except V2s 1. Knuckles & Pans, 1936 to 1965 – Press plugs, part #50-8312, into holes in air cleaner backplate. See Picture 2 . 2. Shovels, 1966 to 1979, and Ironhead (IH) XLs, 1957 to 1979 – Press plug, part #50-8312, into hole in air cleaner backplate. See Picture 3 . 3. Shovels 1980 to 1984 and IH XLs 1980 to 1985 – Screw crankcase breather vent elbow fitting, part #50-8110, into hole in air cleaner backplate and angle downward as shown in Picture 4 . On 1983 and 1984 Shovels press plug, part #50-8312, into other hole on left. 4. Assemble fast idle mechanism as shown in Figure A . B. FL V2s 1984 to 1992 1. Press plug, part #50-8312, into hole on left in air cleaner backplate as shown in Picture 5 . 2. Screw vent hose elbow fitting, part #50-8110, into remaining hole at right. See Picture 5 . 3. Assemble fast idle mechanism as shown in Figure A . C. XL V2s 1986 to 1990 1. Press plug, part #50-8312, into hole on right in air cleaner backplate as shown in Picture 6 . 2. Screw vent hose nipple fitting, part #50-8111, into remaining hole at left. See Picture 6 . Elbow fitting, part #50-8110, supplied in kit may also be used in this location if required. 3. Assemble fast idle mechanism as shown in Figure A . D. FL V2s 1993 and up and XL V2s 1991 and up 1. Press plugs, part #50-8312, into both holes in air cleaner backplate as shown in Picture 7 . 2. Throttle Preparation NOTE – Throttle grip assembly must be assembled correctly and work freely to prevent possible sticking during operation. Throttle must snap closed when released. Remove existing plug and replace with the 1/8-27 NPT fitting provided, as shown. Make sure the thread is 1/8-27 tapered pipe. Do not over-tighten the new fitting. Over-tightening may result in case splitting. Oil Line: Attach one end of the oil pressure line to the fitting by pushing the end of the tubing into the hole at the end of the fitting. FYI: these fittings are quick disconnect and self-clinching. They need only to be pushed in to connect. They will not slip out unless the ferrule at the end of the fitting is pushed back away from the tubing as the tubing is pulled from the fitting. See “Routing” above. On some models the gauge bracket may be mounted out in front of the handlebars and the gauge turned 180 degrees in the bracket. This application requires that the steering dampener be removed to clear the gauge.

When a vehicle is so equipped, the pilot must be replaced. The pilot is located in either the engine’s crankshaft or in the center of the flywheel. To remove a flywheel-fit pilot, remove the flywheel from the engine and drive or press out the pilot from the backside of the flywheel. Press or gently tap new pilot into flywheel after flywheel has been machined (where applicable). For crankshaft-fit pilots, an effective means for removal is to select a drift punch or wooden dowel that fits snugly into the old pilot. Then, pack the old pilot tightly with grease. Using the drift punch (or dowel) and a hammer, drive the grease toward the engine. The grease will not compress and will in turn push the old pilot out of the crankshaft. Install the new pilot carefully using a bearing driver. NOTE: Do not grease new pilots. New pilot bearings come pre-greased (often with special synthetic grease). Bronze pilot bushings have oil in the pores of the material that grease will clog. For bushings, a few drops of 30W oil can be used if desired. PRESSURE PLATE AND DISC Install flywheel (refer to flywheel section above) . Always tighten flywheel to crankshaft bolts in a star pattern to manufacturer’s torque specification. Before installing the disc, make sure that it slides smoothly on the transmission input shaft. Apply a thin coat of high temperature grease (such as wheel bearing grease) to the splines of the input shaft. DO NOT USE ANTI-SEIZE! It does not cling to rotating parts. Slide the disc back and forth on the input shaft and remove any extra grease that squishes out of the splines of the disc. Do not get grease or oil on the disc facing. Any grease or oil on a disc facing can be removed with alcohol or brake cleaner if done quickly. Lay the disc on the flywheel noting the flywheel side of the disc and hold it in place with the alignment tool. Clean the pressure ring of the pressure plate with brake cleaner to remove the rust inhibiting coating. Do not spray the entire pressure plate with brake cleaner as lube for internal parts will be removed. Set the pressure plate on the flywheel dowel pins (if equipped) and hand tighten the hold-down bolts. With hand tools, tighten pressure plate bolts ½ turn at a time in a star pattern until the manufacturer’s torque specification is met. Remove the alignment tool. NOTE: Different brands of the same pressure plate may have a difference in appearance and uninstalled lever height. These are not issues. Appearance can vary greatly and the installed lever height will be the same.

Mounting IMPORTANT! The lightbar should be located a minimum of 16″ from any radio antennas! This product is designed to mount in the lowest, visable section of the motorcycle windshield. The mounting procedure requires removal of the front facia panel of the motorcycle. 1. Remove the 3 screws along the base of the windshield from the upper section of the faring facia panel. 2. Remove the 4 remaining screws (shown above) that secure the facia panel to the faring. With these screws removed, the facia and windshield can now be removed from the motorcycle faring. 3. Position the lightbar into its mounting position. The base of the lightbar fits onto the three screw bosses used by the screws removed in step 1. 4. With the facia panel removed, the lightbar should now be wired. 5. Route the wires to their respective destinations. It is left to the installation technician’s discretion to select a path for these wires that will both protect them from possible damage and not interfere with the operation of any other vehicle components or equipment. 6. Using the original hardware removed in steps 1 & 2, remount the faring and windshield according to the motorcycle manufacturers service manual

Front brake control lever (Fig.1, #5). When the lever is squeezed, the front wheel brake is actuated. The front brake should be used together with rear brake. When the brake lever is squeezed, the stop signal lamps are switched on. Kick lever (Fig.1, #11) is designed to start the engine. On pressing the lever the crankshaft of the engine is actuated through the gearbox. The lever is returned to its initial position by the spring inside the gearbox. Note: this is a backup to the electric starter. Gear shift foot pedal (Fig.1, #12) is a two-arm type. When the front arm is pressed, shifting from high to lower gears takes place. When the rear arm is pressed, shifting from low to higher gears takes place. Since the heel-toe shift lever is short-coupled, you will find it easier to shift up if you rotate the heel of your left foot in towards the rear arm before stepping on it with your heel. The neutral position is fixed between the I and II gears. Speedometer is on the dash board, with trip (Note..BC-75 has no trip odometer) and total odometer. The trip odometer is reset to zero by rotating push-button (Fig.1, # 3) counterclockwise. Note that the odometer reads in kilometers not miles. Ignition Switch (Fig.1, # 19) has three fixed positions of the key. The position and switching diagram of the ignition locks are shown above.
18 The indicator lamps are mounted on the instrument board: (Fig. 1, # 2) — turn indicator pilot lamp, (orange) (Fig. 1, # 4) — gearbox neutral and reverse gear engagement, (green) (Fig. 1, # 18) — head lamp high beam indicator, (dark blue) (Fig. 1, # 20) — alternator fault indicator lamp, (red) Note: If the red alternator fault light stays on continuously during normal operation above approximately 1500 RPM, there is a problem with the charging system or battery. Throttle Control (Fig.1, # 6) is on the right handlebar. Turning the twist grip counterclockwise increases engine speed. Ignition Cutoff Switch (Fig.1, # 7) has two positions, ignition off (up), and ignition on (down). Low and High Beam Light Switch (Fig.1, # 15), turn indicator switch (Fig.1, #13) and horn push-button (Fig.1, # 14) are combined in one unit on the left-hand handle bar control housing. Master Battery Switch (Fig.1, # 21) is under the seat. Electric Start Button (Fig. 1, # 8) is located on the right-hand twist grip, below the kill switch. The Steering Damper absorbs lateral kicks on the front wheel. Turning tightening bolt (Fig.1, # 17) clockwise increases friction. This can be used while riding over bad roads
