Disconnect negative battery cable. On 2.2L (5S-FE) models,
remove battery and cruise control actuator. On all models, remove air
cleaner case with air intake hose. Remove clutch release cylinder with
hose attached and secure aside.
2) Remove starter. Disconnect necessary ground straps,
electrical connections and control cables from transaxle. Remove upper
transaxle mounting bolts from cylinder block.
3) Raise and support vehicle. Remove front wheels. Remove
lower engine covers. Drain transaxle fluid. Remove axle shafts from
transaxle. See AXLE SHAFTS article in AXLE SHAFTS & TRANSFER CASES

1995 Models To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative cable first) before proceeding. Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1.1995 MODELS, REMOVAL OF ELECTRONIC SPEEDOMETER AND BRACKET 1a. Refer to applicable Service Manual procedure and remove seat. 1b. Refer to applicable Service Manual procedure and remove fuel tank. Stop the engine when refueling or servicing the fuel system. Do not smoke or allow open flame or sparks near gasoline. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00002a) 1c. Remove speedometer sensor cable from mounting clips under tank. See Figure 1. The 3-place speedometer sensor connector [65] is located on the frame beneath the seat. Remove connector from t-stud and disconnect. Cut cable tie holding sensor wires to right rear frame tube. 1d. Refer to applicable Service Manual procedure and remove headlamp, for work clearance. 1e Remove handlebar clamp screws securing speedometer bracket. Remove speedometer, bracket, and harness. 2.1995 MODELS, DISCONNECT MAIN WIRING HARNESS 8-PLACE CONNECTOR [21B, A] (FIGURE 2) 2a. Disconnect the battery, negative cable first. Refer to applicable Service Manual procedure and disconnect main wiring harness 8-place connector [21A, B], at the front of the motorcycle. 3.1995 MODELS, REMOVE SPEEDOMETER LEADS FROM 8-PLACE CONNECTOR [21B, A] (FIGURE 2) 3a. See Figure 2 and Service Manual wiring schematic. Pull the following wires and terminals out of connector [21B]. Wire Color Cavity Number Orange/white 5 White/green 1 Black 2 3b. Remove the large female connector from the fuel gauge black wire. 3c. Slide the wires removed in step 2a out of the plastic conduit covering the wires connected to the 8-place connector. 1 WARNING 1 WARNING 1 WARNING Figure 1. Remove the screws that secure the indicator lamps assembly to the speedometer bracket. Retain screws and indicator lamps assembly for installation on speedometer/tachometer bracket later. 5.1995 MODELS, REMOVE SPEEDOMETER FROM BRACKET 5a. Unscrew boot from speedometer reset switch. Remove cover screws and rear cover. 5b. See Figure 3. Note position of rear speedometer gasket and remove it. Push on rear of speedometer while simultaneously pulling speedometer and front gasket from bracket. Do not remove front gasket from the speedometer. 6.1995 MODELS, INSTALL SPEEDOMETER IN KIT BRACKET 6a. See Figure 5. Place wires from speedometer through front of left opening in double bracket. Lubricate the front and rear gaskets with isopropyl alcohol or glass cleaner to ease installation. 6b. Insert speedometer into the front of the double bracket. Be sure wire guides are aligned with opening at bottom of bracket. 6c. Place rear gasket in position and align gasket tabs. Work gasket into space between speedometer and bracket by pushing speedometer against one side of bracket while pushing gasket into position at the opposite side. 6d. Add amber bulb assembly from kit to speedometer in order for tachometer and speedometer backlighting to match. 6e. Replace cover and boot from reset switch.

1 . Ensure vehicle runs correctly through all rpm ranges and idles correctly before attempting any work. It is highly recommended that a pressure / flow test be carried out before & after installation of the VariReg to determine fuel system condition . Stock HD 300 kPa / 44 psi, VariReg as delivered 360 kPa / 52 psi Note: In some countries gas stations do not “final filter” the fuel & therefore we recommend that the fuel filter canister be replaced every 15,000 klms (10,000 miles). Restriction of the fuel by way of a blocked or partially blocked filter will result in difficulty in tuning or failure to obtain satisfactory results during tuning. Should you experience difficulties in tuning, see Diagnosing fuel filter and pump faults 2. Remove air filter cover, air filter and backing plate. Check Throttle Position Sensor value at completely closed throttle as best performance will be obtained at the nominated settings. This will require backing off the idle screw and cold start idle actuator and screw adjustment as described in the workshop manual. The original T.P.S. values should be recorded for possible future reference. To set TPS values without the HD breakout box see VariReg TPS Setting for Harley-Davidsons The T.P.S. values must be set to 1995 – 1996 175 mV (+/- 25mV) 1997 – 2001 275 mV (+/- 25mV) Record the original TPS value here. ………………..mV YOU MUST ENSURE THROTTLE PLATES ARE COMPLETELY CLOSED AND NO BINDING EXISTS IN CABLES to obtain the correct value setting. 3. Reset idle screws to approximate previous settings, no need to start the engine. 4. Complete full or partial fuel tank removal as described in workshop manual. 5. Remove stock fuel pressure regulator as described in workshop manual and leave Horn removed from vehicle until after tuning, this will allow ease of access to the regulator

Remove Original Parts From Vehicle. 2.1 Obtain a small tube of Loctite® #262 (red) for use later. 2.2 Drain the transmission oil. 2.3 Remove the clutch adjustment cover (left side). 2.4 Remove rear exhaust header pipe (cross over exhaust pipe). 2.5 Remove the muffler support bracket. 2.6 Remove the clutch release cover (right side). 2.7 Remove clutch push rod and oil slinger. To be disassembled and modified later. 2.8 Remove the two nuts from the main (rear) and counter (front) transmission shafts. 2.9 Remove the transmission bearing housing (puller available from Champion Sidecars). To be replaced with new reverse gear transmission bearing housing (Trap Door). 2.10 Cover the exposed gears in the transmission with a cloth in preparation to cut the shifter fork shaft. 3 Install New Main and Countershaft Gears NOTE: Gears and Tapered Split Rings are factory matched sets. Do not mix!. 3.1 Locate the shifter fork rod, mark fork rod flush at transmission case and pull out 1/4″. Figure 1 3.2 Cut the shaft at the mark and push it back in. The shaft end MUST NOT stick out of the transmission case. If the shaft is in deeper, fill the hole with silicone to prevent the shaft from moving in and out. NOTE: Shifter fork is made of non-tempered metal and may be cut with a hacksaw or Dremel® cutting tool. 3.3 Important: Remove stock spacers from main and counter shafts. Spray with silicon remover (Brake-Clean) then, using supplied cleaning pad, clean shafts, new counter and main shaft gears and tapered lock rings (inside and outside) Figure 1 3.4 With motorcycle in neutral, pull both the shafts out and simultaneously push the OEM outermost gears in until seated completely to expose the shoulders of both shafts. The countershaft shoulder should be flush with the gear face. For the main shaft the gear would “hang over” the shoulder a small bit. Figure 2 3.5 Apply supplied Champion Super-Lock retaining compound to the inside and outside surfaces of the large gear tapered split ring, to the inside of the new countershaft gear (large gear) and to the transmission countershaft (the forward most shaft). 3.6 Install new countershaft gear to the transmission countershaft. Insert tapered split ring (tapered end first) into the countershaft gear. Install ring seat tool and spring to counter shaft and new countershaft gear. Torque ring seat tool to 40 ft-lb’s. Figures 3 and 4

Using your motorcycle’s specific repair manual instructions, check for proper chain alignment. Use OEM-specified shims to bring chain alignment into specification if required. 11. Using your motorcycle’s specific repair manual instructions, install the primary drive and clutch. Assure that all driveline components line up correctly. 12. Apply Loctite Threadlocker #262 (“red”) to the threads of the sprocket nut (also supplied with compensator shaft extension kit). Tighten sprocket nut to 150-165 ft-lbs (203.4-223.7 Nm). 13. Using your motorcycle’s specific repair manual instructions, install the primary cover. 14. Connect the negative battery cable. 2.3 Factory Regulator Removal 1. Disconnect the negative battery cable. 2. Using your motorcycle’s specific repair manual instructions, remove the regulator. Save the factory-supplied hardware. 2.4 3-Phase Regulator Installation 1. Connect the 3-pin stator connector to the regulator. 2. Using the factory-supplied hardware, locate the 3-phase regulator on the mounting bracket and install using the factory-supplied hardware. Tighten to 50-80 in-lbs. 3. Attach the ground wire between the bracket mounting bolt and the bracket. Tighten to 70-100 in-lbs. 4. Trial-fit the long power wire to the motorcycle, and route to the original location of the factory regulator wire on the circuit breaker. 5. Trim any excess wire, and strip 5/16″ of insulation from the end of the wire using a wire stripper. 6. Slip the 1″ length of heat shrink (supplied) onto the wire. 7. Crimp on the (supplied) ring lug to the end of the wire, taking care that a good crimp connection is made.

Disconnect the battery. Secure the motorcycle on a suitable stand with the rear wheel off the ground. Remove components necessary for easy access to rocker covers, pushrod covers, and gear case cover, i.e., exhaust system, gas tank, air cleaner, foot rest, etc. Remove spark plugs. 2. Remove top and middle sections of rocker boxes, then rotate engine so both valves are closed on the cylinder head being worked on (put transmission in high gear and move rear wheel to slowly rotate engine). Remove the two 5/16″ bolts nearest the rocker arm shafts (keep all shafts, rocker arms, and pushrods in order so they can be installed in their original position). Remove the pushrod covers and pushrods. NOTE: The use of adjustable time-saver pushrods will simplify installation. Follow the manufacturer’s recommendations for installation of those parts. 3. It is not necessary to remove the tappet guides if you use a cam installation tool such as Crane #9-0020 to hold the tappets in place during cam installation. If you remove the tappet guides, you must use a tappet block alignment tool such as Crane #9- 0021 to re-install the tappet guides. Tappets can be held up in place during removal of guides by using U-shaped piece of safety wire or paper clip hooked to the tappets. 4. Remove ignition covers on gearcase cover by drilling out rivets to gain access to sensor plate. Remove the inner cover, sensor plate and rotor. NOTE: For re-installation, use new rivets H-D #8699 or drill and tap for 10-32 screws. 5. Remove the gearcase cover screws and remove cover while holding end of cam inward. Remove the seat. Remove or raise the fuel tank. The tank needs to be raised enough to give access to the fuel injectors and TPS wires. Unplug the front injector. On the FI Controller, there are 2 pairs of injector connectors. Plug the pair with the orange wires into the front cylinder injector harness and front cylinder injector. Repeat this using the other connector pair and the rear cylinder injector. Locate the TPS connector behind the throttle body. STEP 1 STEP3 STEP2 Installation Part# DFCH-1 2 Rear Cylinder Injector Front Cylinder Injector TPS Connector STEP 3 STEP 2 STEP1 Unplug the connector from the TPS. Crimp the wire tap onto the wire that is grey with a purple stripe. This wire should be in position “C” on the connector. Plug the grey wire from the FI Controller into the wire tap. Run the wiring harness for the FI Controller from the engine to the seat. Make sure that it will not get damaged when you reinstall the tank. Use one of the wire ties to tie the wires to the frame, away from the cylinder head. Place the FI Controller where you plan on mounting it permanently. In most cases, this will be under the seat. Connect the ground lug (black wire) to a grounding point on the bike. Use the Velcro tape to mount the FI Controller in position. Use alcohol swab to clean mounting surface prior to attaching Velcro. Reinstall fuel tank and seat

1 Remove the seat. 2 Remove saddlebags if installed. 3 Remove left and right side covers. 4 Remove the battery (negative terminal first). 5 Loosen the two 7/16 nuts that retain the ECU (Fig. A) 6 From the left side (underneath the left side cover area) feed the PC III connectors in front of battery tray, and out the right side (in front of the ECU bracket)(Fig. B). 7 Attach PC II module to battery box. First, clean the PCIII and battery box with the supplied alcohol wipe. Using the supplied velcro attach PCIII to the battery box. Also secure the unit with the included zip ties. If your bike has cruise control, attach the unit to the face of the cruise control module (Fig. C). 8 Disconnect the large connector from the ECU. Remove the rubber dust shield. 9 Install the dust shield onto the matching connector on the PCIII. Zip tie the rubber dust shield to the PCIII connector with zip tie provided. 10 Plug the PCIII connector into the stock ECU. 11 Plug stock connector into the remaining connector from the PCIII (Fig. D). 12 Tighten the two 7/16 nuts that retain the ECU. 13 Route the connectors alongside the ECU and install the right side cover. 14 Replace the battery, the left side cover and the seat. 8 5 Power Commander Connnector Stock Connnector Fig.D Fig.E Adjust Idle Speed here Fig.F Adjusting Your Power Commander Your Power Commander has been programmed with a base map for your application.
