Top fork is as removed. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Before removing the fork from the clamps on the yokes I loosened the fork top. Before removing the fork top the fork-slider was placed in a vice and the bottom bolt loosened….. … before finally being removed with the fork upside down. Because the springs were still in situ this gave sufficient tension on the damper-rod to prevent it from turning and allow the bolt to be removed. When I turned the fork the right-way up to remove the fork-top I did it over a container to catch the oil. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource All the OE components that will no longer be required. Left to right. Fork-top, spacer tube, washer, spring, damper-rod. Bottom bolts get re-used. Old and new, laid-out for comparison. The damper unit, minus spring and fork-top, drops inside the stanchion and slider. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Then the bolt goes back in, as tight as possible, to secure it. Top fork is done, second one awaits. Note the spring seat on the right, just below the spring. This drops over the damping rod after the oil has been added. The small locking-nut screws over the threaded part of the damping-rod next, all the way to the bottom. Spring drops in and then the fork-top screws on to the damping-rod as well, all the way down to the lock-nut which is used to secure it. At this point the stanchion is extended to the fork-top which is screwed in. Job done.

ENGINE REMOVAL: 1. Turn ignition off, remove lanyard, disconnect battery cables and remove battery. 2. Remove engine following steps outlined in section 7 of Kawasaki service manual. NOTE: Replace oil filter if engine was run previously. Please recycle used oil and oil filter. NOTE: Clear an area on a sturdy workbench or heavy-duty cart to place engine after removal. Be sure to carefully place engine on a smooth surface so as not to damage oil pan. It is recommended that you have assistance for the engine removal process. 3. Replace stock pistons, rings, piston pins, clips, cylinder head gasket and cylinder base gasket with supplied forged pistons, rings, piston pins, clips, cylinder head gasket and cylinder base gasket following the steps outlined in section 6 of the Kawasaki service manual. NOTE: This is an involved process requiring advanced mechanical skills and 4-stroke engine experience. DO NOT ATTEMPT if you are not mechanically inclined or familiar with 4-stroke engines. 4. Remove OE crankshaft coupler and discard. 5. Locate boss on PTO housing just above crankshaft. Cut off at a 45° angle. (See page 1 of Installation Images) NOTE: Cover end of crankshaft. Thoroughly clean engine afterwards. EXHAUST SYSTEM MODIFICATIONS: 6. Inside hull under rear grab handle remove air inlet tubes. Disconnect hoses for stock bilge pick-ups from breather fittings. (see illustration #1) 7. Remove exhaust hose connecting primary muffler (left water box) to secondary muffler (right water box). Disconnect remaining hoses from breather fittings. Remove exhaust hose connecting secondary water box to exhaust outlet. (see illustration #2) NOTE: Retain hose clamps. 8. Remove section of foam between top deck and pump area and discard. 9. At rear of hull remove and discard plastic exhaust outlet nozzle. Remove exhaust outlet, cut 5-3/4″ from end of flange and weld a bead around modified end of exhaust outlet. (see illustration #3) NOTE: Sand or file edge after modifying. 10. Install one supplied silicone coupler onto modified exhaust outlet and secure using OE hose clamp. (see illustration #4) Install exhaust outlet into hull and secure using stock hardware. (see illustration #5) NOTE: Be sure rubber gasket is in place between flange and hull. Do not use any sealant. Apply blue Loc-tite to bolts. Do not over tighten bolts. 11. Install supplied billet exhaust outlet tip using supplied hardware. (see illustration #6) NOTE: Apply blue Loc-tite to bolts. Do not over tighten bolts.

1) Remove stock head and clean the top surface of the cylinder. 2) Remove the stock water fittings from the stock head and install them in the ADA head in the same order. 3) Install all o’rings in the ADA billet head, use small amounts of grease to hold them in place, do not use super glue or silicone. 4) Apply a small amount of grease to the small (OR020) o’ring at the top of the dome. This will allow the dome to easily slip into the head shell. Be careful when turning the head upside down to install onto the cylinder, as the domes can slide out of the head shell. 5) Make sure all the o’rings are in place and place the head on top of the cylinder with the water outlets on the top side. You must be sure that none of the o’rings slip out of their groove, as this will cause an o’ring to get pinched and a water or compression leak could result. 6) Use the additional 8mm flat washers on the taller studs, along with the stock wash- ers. 7) Torque all of the nuts to 15ft/lbs, in a center-out criss-cross pattern. Now, torque them again to 18ft/lbs. 8) After the 1st time out riding the head should be re-torqued

V-Star 1100 And Dragstar 1100 Modification V-Star Driving/ Passing Lights Factory Chrome Light Bar Cover Installation

Modify your factory light bar cover to fit on Yamaha brand driving/passing lights. Use a rotary tool to widen the fastening area of the lower backside clips on the cover. The total width between the clips should be 4 æ inches. Trim off º inch on both inside ends of the lower backside attachment clips. Trim the clips equally. The following picture shows a modified cover. Narrow the clips on both ends to fit over the welds on the bar. The cover will not attach to the bar if the width between the clips is too narrow. If the width is too wide the cover may slide sideways on the bar. Narrow both clips equally to center the cover over the welds on the lower edge of the bar. The top of the cover is modified to allow the cover to fit over the bolts on the light bar. The top edge of the cover is filed æ inch deep and 5/8 inch wide to fit over the bolts. The back top edge is filed or ground 1/8 inch to fit over the light bar fastening bracket. Use care when filing chrome covered plastic. The following picture will help to complete this step in the modification. Modify your factory light bar cover to fit on Yamaha brand driving/passing lights. The ends of the cover are modified to allow the cover to fit over the upward curved light bar. The upper openings on the ends of the cover that fit over the bar must be filed to enlarge the area. Grinding the cover ends will allow the cover to fit and clip onto the bar. The end openings are filed or ground at an angle to match the slope of the bar. This picture shows the outer end of the cover. The ends of this cover have been modified by enlarging the area on the upper edges to fit over the upward curving light bar. The ends must be enlarged 1/8 inch on the top edge. The cover edge can be slanted upward to match the curved bar. Modify the cover ends until it fits without the outer chrome cover touching the bar. Modify your factory light bar cover to fit on Yamaha brand driving/passing lights. Sometimes the modified light bar cover may touch the bottom of the headlight. Modify the cover, or adjust the bar or headlight if you notice the headlight touching the bar cover. This modification makes the V-Star motorcycle with Yamaha driving lights look better. The light bar bolts are covered and the chrome cover improves the appearance of the front of your bike. Other V-Star riders will notice how nice the front of your bike looks with the chrome light bar cover installed

1. install the copper gasket from the Akrapovic kit in the groove in the CNC ALU flange (Figure 4) 2. correctly orient the muffler and place it near the link pipe/header assembly (Figure 5) 3. when the muffler and the link pipe are together, attach using the titanium bolts from the Akrapovic kit. Coat each bolt individually with bolt sealant before installing. (Figure 6) Tighten the bolts only hand tight – do not fully tighten! (Figure 7) 4. correctly position the carbon-fiber clamp and slide it onto the muffler – bear in mind the left offset of the carbon-fiber clamp viewed from the rear (Figure 8). WARNING: open the clamp to slightly wider than the diameter of the outer sleeve of the muffler – do not scrape it along the muffler outer sleeve! (Figure 9) 5. tighten the carbon-fiber clamp onto the stock bracket on the frame – use the stock bolts or the replacements from the Akrapovic kit, if supplied (Figure 10) 6. make sure that the BOLT-ON system is not touching any other parts of the motorcycle ! 7. example of the correct position of the installed Akrapovic BOLT-ON system (Figure 11) final installation: 1. Tighten the titanium bolts on the CNC ALU flange at the muffler – link pipe connection and also tighten the bolts on all of the brackets and clamps to which the exhaust system and the other dismounted parts of the motorcycle are attached 2. clean grease spots: a. muffler – titanium outer sleeve: use a soft cloth sprayed with a multi-purpose spray lubricant (WD-40 or equivalent) b. muffler – carbon-fiber outer sleeve: use a soft dry cloth Cleaning will prevent spots from burning onto the surface. Do not use aggressive chemical cleaners, because they can damage the sticker. 3. Check the operation of the brakes and suspension. Make sure all the bolts are sufficiently tightened. In case the exhaust system touches the cowling or other parts repeat the adjustment of the exhaust system or contact your authorized dealer.
