Submit one warranty claim per VIN with the following information only: Inspected and REPAIRED Template: GL#9 Hours: 0.2 hours Parts: None If the clamp is installed correctly on top of the speed sensor, no further action is necessary. 3. If the clamp is installed incorrectly under the speed sensor, remove and reinstall the clamp and speed sensor correctly. Torque the bolts,. Torque: 12 N • m (1.2 kgf • m, 9 lbf • ft) If the speed sensor wire clamp for the front ABS speed sensor is installed incorrectly, the ABS speed sensor air gap may be out of specification. This does not affect ABS speed sensor operation, but the clamp should be installed correctly. Inspect and repair all affected units using the Inspection/Repair procedures listed below. Inspect all unsold units and customer units brought in for service. 1. Inspect the motorcycle for a punch mark as described in Identification on page 2. If a punch mark is present no further action is necessary, return the unit to the customer. 2. Qualify the unit/customer as follows: •Is the tire on the motorcycle the original factory installed tire? •Is the air pressure loss more than three psi per month? Note: Refer to page 145 in the Owner’s Manual. “Even tires that are in good condition may lose one to two psi per month if not checked and adjusted regularly” . If the GL1800 meets the above qualifications, proceed with the repair procedure. 3. Place the motorcycle on a lift and secure it on the centerstand. 4. Remove the rear wheel as described on page 14-9 of the Service Manual. 5. Starting at the valve stem/balance mark area, carefully remove the rear tire from the wheel. Be sure to use plenty of commercially available tire lubricant on the inside and outside of both beads. 6. Carefully inspect the entire circumference of both tire beads. Inspect both the inside and outside of the bead for any distortion or injuries. If any damage or injury is present replace the tire and valve stem. Be sure to use plenty of commercially available tire lubricant on the inside and outside of both beads. Balance the new tire as necessary

REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Refer to the service manual and follow the instructions to remove the seat and disconnect the battery cables, negative (-) cable first. Retain all seat mounting hardware. Gasoline can drain from the carburetor fuel line when disconnected from fuel valve fitting. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. Wipe up spilled fuel immediately and dispose of rags in a suitable manner. (00256a) NOTES Installing this kit requires removal and installation of the cam support plate. Refer to the service manual for instructions with the following exception pertaining to cam compartment compo- nents: The crank and primary cam sprocket flange bolts are specially hardened, and the flat washers are of a special diameter and have ground surfaces. Use ONLY the parts provided in the Drive Gear Retention Kit (H-D Part Number 25533-99A, sold separately) when installing this kit. -J04804 1 of 7
The cr ank sprocket flange bolts and pr imary cam sproc ket flange bolts ARE NOT interchangeable. 2. Refer to the service manual to remove and discard the crank sprocket flange bolts and primary cam sprocket flange bolts and washers. 3. For 1999 models only: Refer to the service manual to remove and discard the currently installed cam drive sprocket. 4. Refer to the service manual to remove and disassemble the cams from the support plate and oil pump. Discard the support plate and oil pump. 5. For 1999 – 2000 Dyna, 2000 Softail, 1999 – 2000 Touring, and 2001 EFI Touring models only: Inspect the cams, chain, sprockets and chain tensioners for wear, and replace as needed. Refer to the service manual for inspection and replacement procedures. For 2001 – 2005 Dyna, 2001 – 2006 Softail, 2002 – 2006 Touring, and 2001 carbureted Touring models only: Inspect the cams and secondary cam chain for wear, and replace as needed. Refer to the service manual for inspection and replacement procedures. The primary cam chain, primary sprockets and both tensioners will be replaced by new components from the kit. For ALL models and years: Discard the guide, as it will not be used. INSTALLATION 1. ALL models: See Figure 1. Obtain the new Rear Cam Roller Bearing Kit (H-D Part Number 8983) from inside the Cam Service Kit (H-D Part Number 17045-99C, purchased separately), and install as indicated in Step 2. NOTE See Figure 2. If not enough of the splined shaft is exposed to install the sprocket, omit the spacer (4) and proceed to Step 2e. When the bearing inner race is started onto the machined area, remove the flange bolt (5), flat washer (6) and sprocket, then assemble using the spacer (4). Repeat Step 2e to fully install bearing inner race. To center thrust washer, be sure o-ring is installed in relief groove. Damage to bearing cage and engine can occur if thrust washer is not centered. (00473b) 2. See Figure 1. Install the O-ring (5), thrust washer (4) and bearing inner race (3) onto the rear camshaft as follows: a. See Figure 2. To properly locate the thrust washer (2), install the O-ring (3) in the grinding relief groove on the splined end of the rear camshaft between the machined area and the secondary cam sprocket.

Headlamp Adjusting Procedure Tools needed • Long, slender #1 Phillips screwdriver (for adjusters behind the rubber plugs) • #2 Phillips screwdriver (for the other adjuster screw) • 12-inch square of cardboard • Flat wall or garage door • Paper, tape, marker NOTE: All adjustments are very fine. You have to turn the screws A LOT to see changes in adjustment. This procedure is best done after dark, because you will need to do some test rides. Preparation 1. Set the bike on its center stand, 10 feet away from an unobstructed wall or garage door, and square to the wall or door. 2. Remove the front fairing cover and lower vent grille to gain access to the headlamp adjusters. 3. Idle the engine or connect a battery charger to the battery, to prevent battery drain. Headlamp assembly viewed from the front, showing positions of mirrors and adjusters (pretend the lens has been removed) . Low Beam Vertical Alignment 1. With the lights on low beam, cover the right half of the lamp assembly with the cardboard square, so only the left bulb is shining on the wall. 2. Using a marker, mark the top of the left low beam on the wall (use paper taped to the wall if you don’t want to mark the wall itself) . 3. Move the cardboard so it blocks the left bulb, so only the right bulb is shining on the wall. 4. The top of the right low beam should be even with the mark you made for the left low beam. If it’s not, adjust by turning the screw behind the rubber plug at the top of the lamp assembly, using a long, slender #1 Phillips screwdriver. 5. Move the cardboard back and forth between the bulbs to verify that the low beams are at the same height. On high beam, the two hotspots should line up vertically. High Beam Vertical Adjustment 1. With the lights on high beam, note the position of the beams’ hot spots on the wall in relation to the mark you made in step 5 above. 2. Most owners complain about their low beams being too low on the roadway. To correct this, lower the high beams by turning the screw behind the rubber plug at the bottom of the headlamp assembly, using a long, slender #1 Phillips screwdriver. You can watch the high beam hot spot being lowered on the wall in relation to the mark you made. 3. Take a test ride. Get out on a dark street, and adjust the high beams using the dash knob until you like what you can see. Then switch to low beam and see how that looks. 4. Repeat these steps until you get the low beam pattern you want. Left/Right Adjustment 1. Back to the wall. Set the bike on its center stand at a distance of 25 feet from the wall and square to the wall. Center the front wheel. 2. Shine the high beams on the wall. 3. Step to the back of the bike, and level your eye with the center of the passenger backrest. Use the center of the backrest and the center of the windshield like a gunsight. The center of the hotspot of the high beam should hit the wall in this line. 4. Adjust by turning the uncovered screw at the bottom of the headlamp assembly, using a #2 Phillips screwdriver.
