If the clamp is installed incorrectly under the speed sensor, remove and reinstall the clamp and speed sensor correctly. Torque the bolts,. Torque: 12 N • m (1.2 kgf • m, 9 lbf • ft) If the speed sensor wire clamp for the front ABS speed sensor is installed incorrectly, the ABS speed sensor air gap may be out of specification. This does not affect ABS speed sensor operation, but the clamp should be installed correctly. Inspect and repair all affected units using the Inspection/Repair procedures listed below. Inspect all unsold units and customer units brought in for service. If the 18P (light blue) connector is in abnormal condition as shown below, contact TechLine at (800) 421-1900, option 9. FRONT SUB-HARNESS REPLACEMENT 1. Remove the front sub-harness from the cowl stay hooks. Disconnect all the electrical components from the front sub-harness. 2. Temporarily set the main wire harness aside, and disconnect the 6P (natural) con- nector. Then, carefully remove the front sub-harness. 3. Install the new front sub-harness by con- necting the 14P (natural) and 18P (light blue) connectors. NOTE: For routing specifications, refer to the WIRING & HARNESS ROUTING SECTION on pages 7-8. 4. Attach the front sub-harness on the cowl stay hooks. Make sure the front sub-harness is routed elow the main sub-harness. 1. Remove the faring lowers (save STD bolts for reuse) , side faring (save STD bolts for reuse) , seat faring (save front 2 STD bolts for reuse) and right silencer cover. 2. Detach the turn signal assy, (unplug the cable coupler of turn signal and brake light at the same time) 3. Remove the radiator under bracket and lightly unscrew the radiator mounting bolt. Move the radiator forward. This will make you to have enough room for detaching exhaust pipes and flange nuts. Then, take off the standard headpipes. Detach the cable of the exhaust device and l eave servomotor stayed in the motorbody. (save (3) STD bolt and nut and (8) flange nuts for reuse) 4. Assemble the enclosed head pipes 1,2,3 and 4 by matching the 4-2-1 joint. Do not install the exhaust springs at this time. Lightly attach the assembled head pipe sections to the exhaust ports. Make sure the ends of the head pipes fit snug in the ports. 5. Install the tail joint and tail pipe to the joints. Do not install the exhaust springs yet. Jiggle the whole assemble for better fitting. Lightly attach the tail pipe by standard bolt and nut saved in step 3, but do not tighten the bolt fully. (see Image 1) *Recommend to use new gasket to prevent from leaking the exhaust. *Lightly screw the (8) STD flange nuts saved in step 3. * Cylinder number is 1, 2, 3 and 4 from the left hand side with you on the motorbike. 6. Attach enclosed silencer stay A to the place where the standard silencer mounted by (2) STD bolts and nuts saved in step 3. Reinstall the seat faring and penetrate the (2) 5x45mm to the hole of a seat faring mounted. Fix the Silencer stay A by enclosed (2) M5 nuts and (2) aluminum collar using the thread of penetrated M5x45bolts. (see Image 2 and drawing 1) Image 2 7. Insert the TiForce silencer to the tail pipe. Put silencer band and band rubber to the assembled silencer stay A by enclosed (2) M8x20mm bolt and (2) M8 washer. (see drawing 1) 8. Attach the supplied springs to all the joints. Use a spring puller to prevent damage to the springs that could lead to future failure. Put the radiator back to the original position. 9. Attach the L and R license number stay to the silencer stay A. (see Image 3) (see drawing 1) 10. Reinstall the firings detached in step 1. Attach the right silencer cover to the frame by using enclosed faring stay and (1) M6x20mm. (see drawing 1) 11. Make sure the exhaust system is free and clear of the faring. If necessary, adjust for proper clearance.. Removed the fairings reinstalled in step 10. 12. Securely tighten all fasteners in this order (from exhaust pipe flange to silencer stay) Image 3 14. Attach the turn signal assy detached in step 2 to the license number stay. (Use (4) M6x15mm) (See Image 4) Plug the cable couplers.

• Upgrade Your Pre- 2002 FL Or FXR Rear Fork & Get Rid Of The Crappy & Dangerous (Cleve Blocks) & Replace Them With A Stable System. • R & R your Swing Arm, Belt Drive, Swing Arm Pivot Shaft, and Rear Wheel. The paragraphs below are a photo journey into the replacement of a FL or FXR swing arm. To upgrade the pre 2002 FL, here is a How-To on cheaply replacing the poor parts Harley stuck you with. Now – Let’s Get Er’ Done • Pre- 2002 had weak swing arms and are known to fail. The cleve blocks are the cause of “Rear Steer” or “Rear Fork Deflection”. Harley came up with a patch in 2002, using bearings. Because the pre 2002 transmissions have a 5/8″ mounting hole for the 5/8″ swing arm pivot shaft, a conversion unit has been made. No transmission removal for boring is necessary. Under no circumstances, do I recommend drilling out the transmission case with a hand drill. The drill will “wander” (drift)! • Solution: Go to either a trike shop/manufacturer, e-Bay, or shop and buy a new style swingarm. Harley made an additional upgrade in 2007, try and buy this type 2007 & above). If upgrading to a 2008, Harley use 25mm (smaller than 1″) axles & wheel bearings, you will have to use 25mm bearings. With that said, let’s get on with it. • In the case of a 2007 swingarm; buy and do not pay over $40 for the swing arm and axle. You must use the corresponding axle as a ¾” axle set-up is different (along with wheel bearings & spacers). You positively can not use a pre -2002 HD stock wheel because the wheel bearing spacer will fit into the wheel. Buy 2002 & above style wheels as they (9 spoke) are cheep. • You are going to have to either bore out your stock rear caliper bracket or better still, upgrade your whole rear brake to the new model & sell yours on e-Bay. • I recommend doing the following before hand and have it ready for installation; Remove bearings et al. from the 2002 & later swing arm via press. Bike Work: • Jack up your bike using a center jack. Secure the bike so it will not fall over. You can also use a motorcycle jack. I use a motorcycle dolly

1. Inspect the motorcycle for a punch mark as described in Identification on page 2. If a punch mark is present no further action is necessary, return the unit to the customer. 2. Qualify the unit/customer as follows: •Is the tire on the motorcycle the original factory installed tire? •Is the air pressure loss more than three psi per month? Note: Refer to page 145 in the Owner’s Manual. “Even tires that are in good condition may lose one to two psi per month if not checked and adjusted regularly” . If the GL1800 meets the above qualifications, proceed with the repair procedure. 3. Place the motorcycle on a lift and secure it on the centerstand. 4. Remove the rear wheel as described on page 14-9 of the Service Manual. 5. Starting at the valve stem/balance mark area, carefully remove the rear tire from the wheel. Be sure to use plenty of commercially available tire lubricant on the inside and outside of both beads. 6. Carefully inspect the entire circumference of both tire beads. Inspect both the inside and outside of the bead for any distortion or injuries. Position the motorcycle on a firm, level surface, in an area where there is enough room to safely lay it on its left side. 2. Remove the left side mirror by following the nstructions on page 2-7 of the Service Manual. 3. Remove the left engine side cover by following the nstructions on page 2-5 of the Service Manual. 4. Remove the antenna whip(s). 5. Remove the coolant reserve tank by fol- lowing the instructions on page 6-7 of the Service Manual. 6. Place thick, non-abrasive padding (such as furniture blankets) on the ground to protect the motorcycle when you lay it on its side. 7. Lock the handlebars to the RIGHT, using the ignition key. 8. Using two people, gently lay the motor- cycle down on its LEFT side on the pad- ding. The motorcycle will first rest on the wheels and left engine and saddlebag guards. Continue to lean the motorcycle to the left until it rests on the left handlebar end and left engine and saddlebag guards. The motorcycle should be laying on the padding, with its engine guard, saddlebag guard, and handlebar end resting on the padding – no painted parts should be con- tacting the padding. 9. Clean the frame crossmember with acetone. 10. Draw a line on each side of the grinding template (S0512) 30 mm from the for- ward edge, stopping  between the two arrows, as illustrated below. 11. Put this template on the frame and, using a fine-tipped felt marker (such as a Sharpie), draw a 30 mm line on both crossmember welds. Start this line at the forward edge of the grinding template and stop between the two arrows as shown in the illustration on the next page.Now remove the grinding template

Disassembly of motorcycle: 1. Place the motorcycle on the center stand or lift. 2. Set the shock preload to zero. 3. Remove the four m8 x 1.25 SHCS from the passenger handles and remove seat. 4. Remove the rear side covers. 5. Disconnect negative battery terminal. 6. Remove the four m8 x 1.25 SHCS and the passenger floorboards. 7. Remove the six m5 x 0.80 BHCS and the foot rest under cover. 8. Remove the six m5 x .80 BHCS and the swing arm pivot bolt covers. 9. Remove the four m8 x 1.25 flange bolts on the rear crash guards. Remove and discard the rear crash guards and bolts. 10. Remove the four #2 Phillips head screws from the inside of the trunk to remove the trim pieces on the sides. 11. Remove the two #2 Phillips head screws in the rear trim molding and remove molding. 12. Remove the seven #2 Phillips head screws from the lower trunk cover. Remove the lower trunk cover. 13. Remove the five #2 Phillips head screws from the trunk opener cover. Remove the trunk opener cover. 14. Disconnect the left and right saddlebag release cables. 15. Remove the five m6 x 1.0 BHCS in the rear fender panel. Remove and discard the rear fender panel and cap screws. 16. Disconnect the trunk wiring. 17. Remove the four m6 x 1.0 flange screws. Remove the trunk from the saddlebag / trunk stay. 7 18. 2005 and older 2005 and older 2005 and older 2005 and older ABS equipped motorcycles: ABS equipped motorcycles: ABS equipped motorcycles: ABS equipped motorcycles: Remove rubber bungee from ABS Control Unit, and save for reinstallation. 19. Remove the two side cover grommets from each saddlebag. ( 4 grommets total ) 20. Remove the left and right hand saddlebag latches, strikers, and release cables for core parts return. Refer to Honda service manual. 21. Remove the left and right saddlebag taillights and sub- harnesses for core parts return . Refer to Honda service manual. 22. Remove the four m6 x 1.0 flange bolts from each saddlebag. Remove and discard the saddlebags. 23. Remove the six m6 x 1.0 flange bolts from the exhaust tips. Slide the tip off the muffler body. Save tips and bolts for reinstallation. 24. Loosen the four m8 x 1.25 SHCS on the muffler clamps. Remove the two m8 x 1.25 flange bolts. Remove and discard the mufflers and muffler gaskets. 25. 1. Remove the lower fairing. Remove the lower radiator mounting bolts, loosen the upper bolts and pivot the radiator forward to provide more access to the exhaust nuts (flange nuts). 2. Remove the existing exhaust system and save the flange nuts for reuse. Save the mounting bolt and nut for the end can to the passenger footpeg for reuse as well. 3. Inspect the exhaust gaskets. Replace if necessary. 4. Assemble the head pipes 1, 2, 3 , and 4 by matching the joints of the same color to the pair of front Y-pipes. Do not install the exhaust springs at this time. 5. Attach the assembled head pipe sections to the exhaust ports, but do not tighten the flange nuts fully, allowing for some adjustment in the remainingsteps. Reuse the flange nuts saved from step 3 above. Make sure the ends of the headpipes fit flush and snug in the ports before tightening. 6. Install the S-Bend to the front section of the headpipes and two Y-pipes. 7. Go back and retighten the head pipe flange nuts per factory specifications. 8. Slide the TiForce end can into place. Loosely attach the two rubber bands, stainless steel bands K, and stayarm / hanger G to the end can using the supplied 6mm hardware H. (See figure 1) . 9. Place the bands approximately 195mmfrom the edge of the end can. (See figure 2) . 10. Using the stock provided mounting point on the passenger footpeg, and using the stock mounting bolt, mount the end can loosely, allowing for some adjustment. Insert the stock mounting bolt through the stay / hanger G. 11. Attach the supplied springs to all the joints, starting from the headpipes and working back to the end can. 12. Make sure the exhaust system is free and clear, if necessary jiggle the system to adjust for proper clearance

Instructions-Left Side: 1. Remove the engine mounting bolt, the position of which can be seen in the photo above. There is captured nut on the engine which must stay in place. 2. Fit the Oggy Knobb assembly with the thick washer behind the Oggy Knobb. 3. Tighten the bolt securely to manufacturer’s specifications. 4. On the right side, repeat steps 1 to 3.
