Top fork is as removed. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Before removing the fork from the clamps on the yokes I loosened the fork top. Before removing the fork top the fork-slider was placed in a vice and the bottom bolt loosened….. … before finally being removed with the fork upside down. Because the springs were still in situ this gave sufficient tension on the damper-rod to prevent it from turning and allow the bolt to be removed. When I turned the fork the right-way up to remove the fork-top I did it over a container to catch the oil. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource All the OE components that will no longer be required. Left to right. Fork-top, spacer tube, washer, spring, damper-rod. Bottom bolts get re-used. Old and new, laid-out for comparison. The damper unit, minus spring and fork-top, drops inside the stanchion and slider. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Then the bolt goes back in, as tight as possible, to secure it. Top fork is done, second one awaits. Note the spring seat on the right, just below the spring. This drops over the damping rod after the oil has been added. The small locking-nut screws over the threaded part of the damping-rod next, all the way to the bottom. Spring drops in and then the fork-top screws on to the damping-rod as well, all the way down to the lock-nut which is used to secure it. At this point the stanchion is extended to the fork-top which is screwed in. Job done.

ENGINE REMOVAL: 1. Turn ignition off, remove lanyard, disconnect battery cables and remove battery. 2. Remove engine following steps outlined in section 7 of Kawasaki service manual. NOTE: Replace oil filter if engine was run previously. Please recycle used oil and oil filter. NOTE: Clear an area on a sturdy workbench or heavy-duty cart to place engine after removal. Be sure to carefully place engine on a smooth surface so as not to damage oil pan. It is recommended that you have assistance for the engine removal process. 3. Replace stock pistons, rings, piston pins, clips, cylinder head gasket and cylinder base gasket with supplied forged pistons, rings, piston pins, clips, cylinder head gasket and cylinder base gasket following the steps outlined in section 6 of the Kawasaki service manual. NOTE: This is an involved process requiring advanced mechanical skills and 4-stroke engine experience. DO NOT ATTEMPT if you are not mechanically inclined or familiar with 4-stroke engines. 4. Remove OE crankshaft coupler and discard. 5. Locate boss on PTO housing just above crankshaft. Cut off at a 45° angle. (See page 1 of Installation Images) NOTE: Cover end of crankshaft. Thoroughly clean engine afterwards. EXHAUST SYSTEM MODIFICATIONS: 6. Inside hull under rear grab handle remove air inlet tubes. Disconnect hoses for stock bilge pick-ups from breather fittings. (see illustration #1) 7. Remove exhaust hose connecting primary muffler (left water box) to secondary muffler (right water box). Disconnect remaining hoses from breather fittings. Remove exhaust hose connecting secondary water box to exhaust outlet. (see illustration #2) NOTE: Retain hose clamps. 8. Remove section of foam between top deck and pump area and discard. 9. At rear of hull remove and discard plastic exhaust outlet nozzle. Remove exhaust outlet, cut 5-3/4″ from end of flange and weld a bead around modified end of exhaust outlet. (see illustration #3) NOTE: Sand or file edge after modifying. 10. Install one supplied silicone coupler onto modified exhaust outlet and secure using OE hose clamp. (see illustration #4) Install exhaust outlet into hull and secure using stock hardware. (see illustration #5) NOTE: Be sure rubber gasket is in place between flange and hull. Do not use any sealant. Apply blue Loc-tite to bolts. Do not over tighten bolts. 11. Install supplied billet exhaust outlet tip using supplied hardware. (see illustration #6) NOTE: Apply blue Loc-tite to bolts. Do not over tighten bolts.

1. Locate and remove right engine stud. Tip: Both main engine studs on the ZX6R tend to be very tight from the factory, use a stubby socket to remove stud. Make sure you have good engagement or the head of the bolt can strip. 2. Mount Right side frame slider using 99-HB-SH101250110 Socket Cap 10 X 1.25 X 110 Main Engine Stud and torque down to OEM torque specs. 3. Remove the left side OEM motor mount bolt. 4. Using the 10 X 1.25 X 110 Bolt supplied in the kit: Use the 99-SP-750-4200-L Left Side Bell Type Spacer Black Anodized 5. The small end of the (99-SP-750-4200-L Left Side Bell Type Spacer Black Anodized) goes against the left side of the frame. The longer of the two frame sliders goes on top of the spacer. 1) Remove stock head and clean the top surface of the cylinder. 2) Remove the stock water fittings from the stock head and install them in the ADA head in the same order. 3) Install all o’rings in the ADA billet head, use small amounts of grease to hold them in place, do not use super glue or silicone. 4) Apply a small amount of grease to the small (OR020) o’ring at the top of the dome. This will allow the dome to easily slip into the head shell. Be careful when turning the head upside down to install onto the cylinder, as the domes can slide out of the head shell. 5) Make sure all the o’rings are in place and place the head on top of the cylinder with the water outlets on the top side. You must be sure that none of the o’rings slip out of their groove, as this will cause an o’ring to get pinched and a water or compression leak could result. 6) Use the additional 8mm flat washers on the taller studs, along with the stock wash- ers. 7) Torque all of the nuts to 15ft/lbs, in a center-out criss-cross pattern. Now, torque them again to 18ft/lbs. 8) After the 1st time out riding the head should be re-torqued

When replacing the ECM (SAE term: PCM) or the Transponder ECU a “handshake” procedure must be performed. This ECU ID communication is necessary to enable the Transponder ECU and the ECM to recognize each other before the vehicle will start. Complete ECU communication using the following steps: 1. Insert a Master key into the ignition cylinder. 2. Turn the ignition ON (engine OFF). 3. Short Tc and CG terminals of DLC3 using the Diagnostic Check Wire (SST 09843-18020 or equivalent) and leave for 30 minutes. 4. After 30 minutes, turn the ignition OFF and remove check wire from DLC3. 5. Register any additional keys as necessary. 6. Start the vehicle to confirm successful ECU communication. Key Programming: To program or delete a key, a registered Master key is necessary unless the Transponder ECU has been reset or replaced. The Transponder ECU system incorporates a black “Master” key and a gray “Sub” key. The process during registration of these two keys is identical. The key itself now determines if it functions as Master or Sub, not the registration procedure. The maximum number of allowable Master and Sub keys vary by model. Refer to the chart below.

take out the original bulb and install the HID bulb. Be careful, do not touch the HID bulb at any time. Plug in the power wires into the original power plug. They go in easy and slide right in. Black wire connects into the black wire on the plug. On the right side, pink goes to red. On the left side, blue goes to red as these are positive wires. Pull the wires toward you slowly and carefully as you near the cover toward the headlight. Spin the rubber grommet if you need to line up the dust cover to the head light. Now lock it in. The arrow should point up if it is locked in properly. Left side installed the same way as the right. Mount the ballasts on the under side of the cowling covers with two nuts and bolts. Position the ballast in the proper place. Then, hold in one spot while drilling two holes for the bolts. An alternate mounting may be with industrial double sided tape or industrial Velcro. Do not use those cheap double sided tape of Velcro mounts as they will not hold the weight of the ballasts. Close up of underside of the cowling cover with ballast installed.
Top side of the cowling cover. Repeat installation on the second cowling. Then reinstall on the bike, connecting all the plug wires.
