Always keep the battery charged. Storing a discharged battery can cause permanent battery damage. ● To charge a sealed-type (MF) battery, a special (constant- voltage) battery charger is required. Top fork is as removed. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Before removing the fork from the clamps on the yokes I loosened the fork top. Before removing the fork top the fork-slider was placed in a vice and the bottom bolt loosened….. … before finally being removed with the fork upside down. Because the springs were still in situ this gave sufficient tension on the damper-rod to prevent it from turning and allow the bolt to be removed. When I turned the fork the right-way up to remove the fork-top I did it over a container to catch the oil. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource All the OE components that will no longer be required. Left to right. Fork-top, spacer tube, washer, spring, damper-rod. Bottom bolts get re-used. Old and new, laid-out for comparison. The damper unit, minus spring and fork-top, drops inside the stanchion and slider. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Then the bolt goes back in, as tight as possible, to secure it. Top fork is done, second one awaits. Note the spring seat on the right, just below the spring. This drops over the damping rod after the oil has been added. The small locking-nut screws over the threaded part of the damping-rod next, all the way to the bottom. Spring drops in and then the fork-top screws on to the damping-rod as well, all the way down to the lock-nut which is used to secure it. At this point the stanchion is extended to the fork-top which is screwed in. Job done.

INSTALLATION Models with main FUSE: To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Refer to the Service Manual and follow the instructions given to remove the main fuse. Models with main CIRCUIT BREAKER: To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the negative (black) battery cable from the negative (-) battery terminal. Retain all seat mounting hardware. 2. ALL models: Install the Detachable Tour-Pak Rack Kit per the instructions in that kit, up to the point where the saddlebags are to be re-installed. NOTE Make note of the cable strap locations before releasing the harness from the upper frame tube. New straps will be fastened in the same location. 3. Cut the larger cable strap fastening Tour-Pak circuit [12] (see the Service Manual Wiring Diagram) of the vehicle main harness to the left-side upper frame tube, rearward of the shock absorber. Cut the small cable strap at the end of the circuit [12] conduit. 4. Slit the conduit open along its length to expose the final ten inches (0.25 M) of main harness circuit [12] wiring. Cut the three wires (Black, Blue, and Red with Yellow tracer) nine inches (0.23 M) from the three-way Multilock socket housing [12B]. The socket housing and cut wires can be discarded. 5. Obtain the socket housing, secondary lock (locking wedge), and three socket terminals from the kit. See the illustration at DEUTSCH ELECTRICAL CONNECTORS: REMOVING/INSTALLING SOCKETS in the Service Manual. Refer to CRIMPING INSTRUCTIONS in the Service Manual, and follow the instructions to install the terminals to the three wire leads of main harness circuit [12]. 6. Per the instructions under DEUTSCH ELECTRICAL CONNECTORS, insert the Blue lead and terminal into Cavity 1 of the new socket housing. Insert the Red/Yellow lead and terminal into Cavity 2. Insert the Black lead and terminal into Cavity 3. 7. Cut the excess conduit from main harness circuit [12]. 8. Obtain the two cable straps from the kit. As noted in Step 3, use one strap to bind the end of the main harness circuit [12] conduit. Use the second strap

Pressing the incorrect race can cause pressure between the inner and outer race and result in bearing damage. Oil Seal, Grease Seal Do not remove pressed oil or grease seals unless removal is necessary. Replace with new ones whenever removed. Press new oil seals with manufacture and size marks facing out. Make sure the seal is aligned properly when installing. Apply specified grease to the lip of seal before installing the seal.

1. Remove factory brake hoses, noting routing. Cap off master cylinder and caliper ports. 2. Install straight-bent banjo ends of Russell Left and Right hoses onto their respective calipers. Use factory single-banjo bolt from master cylinder to install Right hose onto caliper (See Fig. 1) . 3. Route hoses up through factory wire retainers to master cylinder (See Fig. 2, view from top). Use factory double-banjo bolt to install hoses onto master cylinder. Side-bent banjo of Right hose goes next to master cylinder, points toward center of bike, and rests against stop. Orient Left hose banjo so that hose runs parallel to Right hose (See Fig. 3) . 4. Locate hoses to fender using factory plastic clips around grommets on hoses at factory mounting points (See Fig. 4, Right side shown). 5. Check hose clearance throughout entire steering and suspension travel range. 6. Bleed the system and check for leaks while applying pressure

Remove Original Parts From Vehicle. 2.1 Obtain a small tube of Loctite® #262 (red) for use later. 2.2 Drain the transmission oil. 2.3 Remove the clutch adjustment cover (left side). 2.4 Remove rear exhaust header pipe (cross over exhaust pipe). 2.5 Remove the muffler support bracket. 2.6 Remove the clutch release cover (right side). 2.7 Remove clutch push rod and oil slinger. To be disassembled and modified later. 2.8 Remove the two nuts from the main (rear) and counter (front) transmission shafts. 2.9 Remove the transmission bearing housing (puller available from Champion Sidecars). To be replaced with new reverse gear transmission bearing housing (Trap Door). 2.10 Cover the exposed gears in the transmission with a cloth in preparation to cut the shifter fork shaft. 3 Install New Main and Countershaft Gears NOTE: Gears and Tapered Split Rings are factory matched sets. Do not mix!. 3.1 Locate the shifter fork rod, mark fork rod flush at transmission case and pull out 1/4″. Figure 1 3.2 Cut the shaft at the mark and push it back in. The shaft end MUST NOT stick out of the transmission case. If the shaft is in deeper, fill the hole with silicone to prevent the shaft from moving in and out. NOTE: Shifter fork is made of non-tempered metal and may be cut with a hacksaw or Dremel® cutting tool. 3.3 Important: Remove stock spacers from main and counter shafts. Spray with silicon remover (Brake-Clean) then, using supplied cleaning pad, clean shafts, new counter and main shaft gears and tapered lock rings (inside and outside) Figure 1 3.4 With motorcycle in neutral, pull both the shafts out and simultaneously push the OEM outermost gears in until seated completely to expose the shoulders of both shafts. The countershaft shoulder should be flush with the gear face. For the main shaft the gear would “hang over” the shoulder a small bit. Figure 2 3.5 Apply supplied Champion Super-Lock retaining compound to the inside and outside surfaces of the large gear tapered split ring, to the inside of the new countershaft gear (large gear) and to the transmission countershaft (the forward most shaft). 3.6 Install new countershaft gear to the transmission countershaft. Insert tapered split ring (tapered end first) into the countershaft gear. Install ring seat tool and spring to counter shaft and new countershaft gear. Torque ring seat tool to 40 ft-lb’s. Figures 3 and 4

1. Disconnect the negative battery cable. 2. Grasp the sides of the electrical caddy (located next the ignition coil) and pull outward to remove. 3. Remove the relay and fuse panels from the electrical caddy. a. Insert a small screwdriver into the slot under each fuse and relay panel. b. Using a screwdriver, disengage the panel from the electrical caddy. 4. Disconnect the main fuse connector from the electrical caddy a. Remove the main fuse from the connector b. Insert small screwdrivers into the slots on each side of the main fuse c. Depress the tabs of the main fuse connector to disengage it from the electrical caddy

Disconnect the TSM/TSSM connector. 6. Slide the data link connector towards the front of the motorcycle to disengage it from the electrical caddy. 7. Disconnect the ignition control module connector. 8. Disconnect the ignition coil connector and spark plug cables from the coil. 9. Remove the electrical caddy fasteners (3 total). 10. Remove the wiring from the electrical caddy. 11. Remove the fasteners securing the factory ignition control module from the electrical caddy. 12. Installation of the Digital Ignition Module is the reverse of removal. 2.2 Touring Models 1. Disconnect the negative battery cable. 2. Remove the right saddlebag. 3. Gently pull the side cover from the frame downtubes (no tools required). 4. Depress the external latches and use a rocking motion to remove the electrical connector from the ignition control module. 5. Remove the two socket screws to detach the ignition control module from the electrical bracket. 6. To install the Digital Ignition Module, install and tighten the socket screws to 50-60 in-lbs . The remainder of installation is the reverse of removal. 2.3 Softail Models 1. Remove the seat. 2. Disconnect the negative battery cable. 3. Remove the two screws to free the ignition control module from the mounting bracket. 4. Depress the external latches and use a rocking motion to remove the electrical connector from the ignition control module. 5. To install the Digital Ignition Module, install and tighten the socket screws to 15-21 in-lbs . The remainder of installation is the reverse of removal

didn’t go to my local Kawasaki shop expecting to trade in the 2004 636 I’d been happily riding. I honestly didn’t expect there to be anything on the floor that would motivate me to bring the bike in. Some of you reading this may be able to relate to what I am saying, the day you don’t look for something is the day that you find exactly what you didn’t know you need. That was the day I decided I needed to take home the new ZX-6R. The reworking of the new ZX-6R is more than just about looking good. According to KMC the engine has been redesigned from the crankcase up for the first time in ten years. Racing technology built into the new bike is a close-ratio cassette transmission that can be removed without the needing to split the main crankcases in case you needed to make repairs or adjustments at the track. They also tell us that the fuel injection system has shorter throttle bodies with a smaller diameter bore which claim to give this new smaller sized engine more torque in the mid-range. It also comes with a GPS – Gear Position Sensor. The new ZX-6R comes stock with a slipper clutch which is one difference between the 2004 and 2007. My 2004′s rear wheel would hop if I geared down before a corner and my engine rpms were too high. The slipper clutch allows quicker downshifts. To experience the gains of a slipper clutch you don’t have to buy a 2007 Kawasaki – it was introduced to the 636 in 2005. A quick glance at the exhaust might leave the impression that the ZX-6R comes stock with stacked twin small diameter exhaust cans but if you look closely you will see it is a single oval pipe with a shotgun styled end cap. The titanium pipe has the pre-chamber and catalyser located below the engine to keep the weight on the bike low and centered and the temperature of the under seat silencer reduced. Looking at the new Kawasaki with its fairing removed, I wonder how much more it would have cost the consumer to have an exhaust system that not only works wonders but would be worth showing off? Even if some of the systems of the new 600 look better hidden by plastic the bike does have a cohesive look and every year the fit and finish of Kawasaki’s bikes seem to get better. You can look at this bike from almost any angle and nothing jumps out at you – unless you are on the right side of the bike looking at the rear brake reservoir. It seems odd to me that they would leave the rear brake reservoir exposed. Another design feature of the smooth body of the 2007 ZX-6R is the lack of tie down points for any luggage. It can be argued that this is a bike intended for Sunday morning canyon rides or track days on weekends but if you want to take the 600 out for a weekend away then there is aftermarket solution. Ventura Racks allow you go on vacation with your bike. A Ventura Rack provides you with a frame that you attach to your bike that you can secure luggage to. There is no drilling of body work and the Ventura rack I got fit onto the bike perfectly the first try. One of the things I really like about the Ventura Rack is that you can easily attach bags that you may already have or you have the option of buying the Ventura luggage system. Just give yourself time before a motorcycle trip to pack
