REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Refer to the service manual and follow the instructions to remove the seat and disconnect the battery cables, negative (-) cable first. Retain all seat mounting hardware. Gasoline can drain from the carburetor fuel line when disconnected from fuel valve fitting. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. Wipe up spilled fuel immediately and dispose of rags in a suitable manner. (00256a) NOTES Installing this kit requires removal and installation of the cam support plate. Refer to the service manual for instructions with the following exception pertaining to cam compartment compo- nents: The crank and primary cam sprocket flange bolts are specially hardened, and the flat washers are of a special diameter and have ground surfaces. Use ONLY the parts provided in the Drive Gear Retention Kit (H-D Part Number 25533-99A, sold separately) when installing this kit. -J04804 1 of 7
The cr ank sprocket flange bolts and pr imary cam sproc ket flange bolts ARE NOT interchangeable. 2. Refer to the service manual to remove and discard the crank sprocket flange bolts and primary cam sprocket flange bolts and washers. 3. For 1999 models only: Refer to the service manual to remove and discard the currently installed cam drive sprocket. 4. Refer to the service manual to remove and disassemble the cams from the support plate and oil pump. Discard the support plate and oil pump. 5. For 1999 – 2000 Dyna, 2000 Softail, 1999 – 2000 Touring, and 2001 EFI Touring models only: Inspect the cams, chain, sprockets and chain tensioners for wear, and replace as needed. Refer to the service manual for inspection and replacement procedures. For 2001 – 2005 Dyna, 2001 – 2006 Softail, 2002 – 2006 Touring, and 2001 carbureted Touring models only: Inspect the cams and secondary cam chain for wear, and replace as needed. Refer to the service manual for inspection and replacement procedures. The primary cam chain, primary sprockets and both tensioners will be replaced by new components from the kit. For ALL models and years: Discard the guide, as it will not be used. INSTALLATION 1. ALL models: See Figure 1. Obtain the new Rear Cam Roller Bearing Kit (H-D Part Number 8983) from inside the Cam Service Kit (H-D Part Number 17045-99C, purchased separately), and install as indicated in Step 2. NOTE See Figure 2. If not enough of the splined shaft is exposed to install the sprocket, omit the spacer (4) and proceed to Step 2e. When the bearing inner race is started onto the machined area, remove the flange bolt (5), flat washer (6) and sprocket, then assemble using the spacer (4). Repeat Step 2e to fully install bearing inner race. To center thrust washer, be sure o-ring is installed in relief groove. Damage to bearing cage and engine can occur if thrust washer is not centered. (00473b) 2. See Figure 1. Install the O-ring (5), thrust washer (4) and bearing inner race (3) onto the rear camshaft as follows: a. See Figure 2. To properly locate the thrust washer (2), install the O-ring (3) in the grinding relief groove on the splined end of the rear camshaft between the machined area and the secondary cam sprocket.

The R&D high performance Air Filter Kit will improve acceleration and top speed performance by increasing air flow and reducing air temperatures that enter directly into the Ultra 250X’s air plenum box area. The O.E.M. air plenum box on the Ultra 250X is a great design that will flow plenty of air. However, the air that feeds the plenum box is heated by the engine. R&D has created an easy to install “flat filter” that installs directly in place of the large center access inspection cover located directly under the main glove box. The R&D Flat Air Filter insert will allow unrestricted fresh and cool air to enter the air plenum box area which will add power you can feel and a nice high performance tone. The R&D Performance Filter Kit also features two filters, one for each of the surge and blowoff protections valves. The O.E.M. surge valve recycles compressed hot air back into the air box plenum at idle and under deceleration conditions. The R&D surge and blowoff valve filter kit removes the air recycling hoses which will keep the hot air from entering the air plenum box reducing the engines intake air temperatures. The R&D Ultra 250X Air Filter Kit offers great performance tips on how to remove the restrictive air vent hoses which will further reduce the under seat ambient air temperatures. The R&D Filter system does not remove or alter the O.E.M. plenum box in any way, therefore there are no questions to be answered regarding water ingestion

Disconnect the factory injector connectors from the fuel injectors and replace with the TFI injector connectors from the TFI unit, basically unhook the factory injector connector and plug the matching TFI connector (female) to the injector and then connect the factory injector connector to the TFI connector that simulates the injector (male). There is no order to hookup the TFI harness to the factory harness just make sure the original factory connector goes toits’original cylinder. It is a good idea to make sure there is a little slack in the harness to prevent engine vibration from damaging/breakingawireon the connectors. 6. Be sure to check the wires are not indirect contact with any sharp edges, exhaust and/or other objects, which could result in long term wear and/or damage. 7. Connect the TFI ground lead to the negative terminal of the battery along with the factory ground lead. 8. With the rubber plug removed from the TFI, turn the motorcycle key switch to the “ON”position. As the bikes electrical system goes through initial startup mode you may see LED’sflashingonthe TFI.

Throttle Body Assembly (TBA) — The throttle body assembly (also called air valve), controls the airflow to the engine through one, two or four butterfly valves and provides valve position feedback via the throttle position sensor. Rotating the throttle lever to open or close the passage into the intake manifold controls the airflow to the engine. The accelerator pedal controls the throttle lever position. Other functions of the throttle body are idle bypass air control via the idle air control valve, coolant heat for avoiding icing conditions, vacuum signals for the ancillaries and the sensors. FUEL INJECTOR — There are basically three approaches in delivering the fuel to the engine: • Above the throttle plate as in throttle body injection • In the intake port toward the intake valves as in multi-port injection or central multi-port injection. • Directly into the combustion chamber as in gasoline direct injection systems (GDI). The fuel injector is continuously supplied with pressurized fuel from the electric fuel pump. The pressure across the metering orifice of the injector is maintained constant by the fuel pressure regulator. The fuel injector is an electromagnetic valve that when driven by the ECU delivers a metered quantity of fuel into the intake manifold (or combustion chamber in the GDI system). The ECU controls the fuel flow by pulse width modulation. The time the injector is driven into an open condition is determined by the following sensor inputs: • Engine RPM • Throttle position (TPS) • Manifold absolute pressure or mass air flow • Engine coolant temperature • Oxygen sensor feedback voltage • Intake air charge temperature • Battery voltage CENTRAL POINT INJECTION SYSTEM (CPI) — Electronic fuel Injection system consisting on a single fuel injector mounted in the throttle body. DIGITAL FUEL INJECTION (DEFI OR DFI) — Electronic fuel injection system controlled by digital microprocessors as opposed to earlier systems that were of analog design. The analog input signals to the microprocessor are converted from analog to digital before being processed.
