Preparation Remove Original Parts From Vehicle. 2.1 Purchase a small tube of Loctite #262 (red) for use later. 2.2 To torque the large gear: 2.2.1 Purchase Snap-On (or equivalent) filter tool. Part #: FWA62121. OR 2.2.2 Purchase Champion special tool – Part # RG-100-100 2.3 Drain the transmission oil. 2.4 Remove front and rear exhaust header pipe. 2.5 Remove the clutch release cover (right side). 2.6 Remove throw out bearing assembly. (to be reinstalled later without modification) 2.7 Remove the two nuts from the main and counter transmission shafts. WARNING : Do not attempt to push shafts into gearbox or remove the trap door – This can cause spacers inside the gearbox to be miss-aligned and lock up the gearbox when gears are installed and tightened. 2.8 Remove clutch push rod (to be replaced w/ Champion supplied rod) Note: For hydraulic clutch bikes, obtain Champion Part # RG-100-082, a longer push rod) Snap-On Part No: FWA62121 Snap-On Part No: FWA62121 Champion Part No: RG-100-100 Reverse Gear Installation Instructions Harley-Davidson Six Speed Transmission HD FLH 2009 Up Page 3 of 5 Revision 2 Boring Tool 3 Installation 3.1 Thoroughly clean threads of main and counter shafts using a silicon remover. 3.2 Apply the green thread locking compound (supplied) to main shaft threads and screw the small gear onto the main shaft. Figure 1 3.3 Install the supplied (ear)plug into the main shaft hole. To be removed later. 3.4 Install the supplied special tool to the small gear. Ensure the holes of the special tool align with the holes in the small gear. Figure 2 3.5 Install torque wrench to special tool and torque the small gear to 80 lb. ft. 3.6 Remove torque wrench from special tool. Do not remove special tool from small gear. 3.7 Using the supplied boring tool and the special tool as a guide, drill the main shaft through two holes of the special tool as shown. Stop when cutter contacts bearing race. Figure 3 3.8 Remove special tool, leaving main shaft plug in place, and thoroughly clean out the holes. Use care to ensure debris does not enter transmission. 3.9 Remove plug from main shaft hole. Installation Steps: 1. Remove left and right body panels. 2. Remove the left side engine stud. Mount the left side offset using 99-HB-SH10125080 Socket Cap 10 X 1.25 X 80 Main Engine Stud. Tip: Only tighten enough so you can still move the offset by hand. Loosely mount the left side body panel. Adjust the offset so the frame slider when mounted will clear the bodywork. There is also a groove cut in the offset, this is so the body can clear the offset. 3. With the offset in the correct position remove body and torque down to OEM torque specs. 4. Using one drop of blue thread locker mount the left side puck to the offset with 99-HB- SH10150045 Socket Cap 10 X 1.5 X 45 (Holds puck to offset). Torque down to 30 to 32 foot lbs. 5. Remove the right side engine stud. Mount the right side offset using 99-HB-SH10125080 Socket Cap 10 X 1.25 X 80 Main Engine Stud. Tip: Only tighten enough so you can still move the offset by hand. Loosely mount the right side body panel. Adjust the offset so the frame slider when mounted will clear the bodywork. There is also a groove cut in the offset, this is so the body can clear the offset. 6. With the offset in the correct position remove body and torque down to OEM torque specs. 7. The Akrapovic RACING OPEN & EVOLUTION OPEN line is the highest level of Akrapovic exhaust systems and with hexagonal shaped muffler fits perfectly with the aggressive character of the ‘Z’. The conical tubing with interference crossover tubes between the header tubes work exceptionally well. With the Akrapovic exhaust system you will get massive power boost, more torque, a sportier sound and an even more aggressive top- level look on this muscular roadster. You can choose between classy titanium or carbon- fiber mufflers that stand out through their excellent quality. The systems are available in open version only. Besides great power and torque, you will also save in overall weight, as the Akrapovic system weighs 10.21 kg (RACING) or 11.5 kg (EVOLUTION) less than the stock assembly. PERFORMANCE Measurements of the Akrapovic RACING OPEN & EVOLUTION OPEN system on the Ka- wasaki Z 1000: The power curve shows a huge increase over the stock performance figures. It is much more linear, which means the engine is pulling strong and consistently right from the lowest rpm to the highest part of the overrev range. We measured a maximum increased power of 10.0 HP at 10270 rpm. The same goes for torque, which is also increased through entire rpm range. The drop-outs in the stock curve are filled and like the power curve, there is a major increase from 4000 rpm on. CONFIGURATION The configuration of the Akrapovic RACING OPEN & EVOLUTION OPEN system for the Z 1000 is 4-2-1, made of conical stainless steel or titanium tubes. The system includes interference crossover tubes between the header tubes, giving the Kawasaki increased performance characteristics. The muffler is available with either a titanium or carbon-fiber outer sleeve, attached to the motorcycle with an Akrapovic carbon-fiber muffler clamp. The individual elements of the system – header tubes, collector, link pipe and muffler – are connected with sleeve joints, secured with silicon-shielded springs.

Measurements of the Akrapovic EVOLUTION street legal system on the APRILIA RSV MILLE (with muffler insert): Power & Torque: the Akrapovic exhaust system increase the responsiveness of the Aprilia and fill out the power and torque curves. The increase in power and torque starts already at around 3000 rpm and leads all the way to the top of the rpm range. At 10300 rpm we measured a massive 129.1 HP on rear wheel and max. increase of power 9.4 HP at 10550 rpm. CONFIGURATION The Racing and Evolution systems differ only in the selection of tubing materials. The Racing is made of stainless steel, and the Evolution is made of titanium. Both systems have conical tubes, collectors, and a link pipe. All of the system components are attached with sleeve joints secured with silicon-shielded springs. The header tubes come with interference crossover tubes, and the systems also include a fitting for attaching a lambda sensor. The HEXAGONAL muffler is definitely the most eye- catching element of the system. It is made of a titanium inlet cap and perforated inner sleeve, while the outlet cap is made of carbon fiber. The outer sleeve is available in titanium or carbon fiber. The muffler is attached to the frame using an Akrapovic carbon fiber clamp. PREPARATION To assemble the motorcycle correctly, supplies and working space are required. Supplies oils, greases, shop rags. Workshop The workshop where the motorcycle is assembled should be clean and large. The floor should be level. Self-protection Protect your eyes with suitable safety spectacles or safety goggles when using compressed air, when grinding or when doing any operation which may cause particles to fly off. Product hands and feet by wearing safety gloves or doing. SYMBOLS USED ON CRATE CARTON Contents of the transport package are fragile therefore it shall be handled with care. Indicates correct upright position of the transport package. Transport package shall be kept away from rain. Insertion of the lift arm from this side is prohibited. Lift arm inserting position. -1- UNPACKING 1. Remove the frame cover 1. NOTE: To remove the frame cover, cut the vinyl bands around the cover using a cutter or scissors. 2. Boring and Honing Procedures 1. Check again for burrs on cylinder gasket surfaces and remove burrs before performing Step 2. 2. Install original head and base gaskets, CYLINDER TORQUE PLATES (Part Number 33446-A) and TORQUE BOLTS (Part Number 33446-4). Tighten TORQUE BOLTS following tightening procedure given in the INSTALLATION, CYLINDER HEAD procedure in the ENGINE section of the Service Manual. NOTE Torque plates, properly tightened and installed with gaskets, simulate engine operating conditions. Measurements will vary as much as 0.001 inch without torque plate. 3. The cylinder must be bored with gaskets and torque plates attached. Bore the cylinder to 0.003 inch under the desired finish size. 1 WARNING CAUTION CAUTION 1 WARNING Kit Number 4. Hone the cylinder to its finished size (See Figure 1) using a 280 grit rigid hone followed by a 240 grit flexible ball hone. Honing must be done with torque plates attached. All honing must be done from the bottom (crankcase) end of the cylinder. Work for a 60 degree crosshatch pattern. 5. See Figure 1. After machining and honing, chamfer the bottom edge of the cylinder liner. the chamfer provides a beveled surface for easier installation of the cylinder over the piston rings. Break leading edge of liner to a flat surface. The bottom edge of the liner will be somewhat sharp after machining. This sharp edge could easily be damaged during installation of the cylinder. Piston Installation The 1200cc pistons have an arrow on the top of the piston. This arrow must face the front of the engine when piston is installed. There is no front cylinder piston or rear cylinder piston. New pistons can be installed in either cylinder. Check piston rings for proper side clearance and end gap (See XLH Service Manual). Be sure end gaps of adjacent rings are installed 90 degrees apart. Assembly Follow assembly and torque specifications given in the ENGINE section of the applicable Service Manual. Replace original gaskets, O-rings and seals with new components furnished in kit. NOTE Push rod covers on 1991 and later models are one-piece and the correct O-rings are as follows: Bottom – Part Number 17944-89 Upper – Part Number 11190 Engine Break In For the first 500 miles, to wear-in critical parts, observe these few simple driving rules: During the first 50 miles, keep the engine speed below 2500 RPM in any gear. Up to 500 miles, vary the engine speed, avoiding any steady speed for long distances. Engine speed up to 3000 RPM is permissible in any gear. Avoid fast starts at wide open throttle. Drive slowly until engine warms up.
