1. Follow the instructions in your Owner’s Manual to remove the seat and any other components (side covers, etc.) necessary to provide access to the battery. 2. Refer to the applicable view in Figure 1 for your model. Break the battery negative (-) connection by removing the hardware assembly from the negative battery terminal. 3. Break the positive (+) battery connection by removing the hardware assembly from the positive battery terminal. 4. Clean the battery terminals and cable connectors using a wire brush or sandpaper to remove any oxidation. 5. Apply a light coating of Harley-Davidson electrical contact lubricant (Part Number 99861-02) to the battery terminals, cable connectors, battery charging harness ring terminals and connector located under the weather- shield cap. Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a) 6. Refer to the view in Figure 1 used for disassembly. Install the positive (RED) lead of the harness to the positive (+) battery post following the sequence shown. • On 1999 and earlier models (with original equipment), torque the positive (+) terminal post bolt to 40 in-lbs (4.5 Nm). • On 2000 and later models (with original equipment), torque the positive (+) terminal post bolt to 60-96 in-lbs (6.8-10.9 Nm). 7. Attach the negative (BLACK) lead of the harness to the negative (-) battery post following the sequence shown. • On 1999 and earlier models (with original equipment), torque the negative (-) terminal post bolt to 40 in-lbs (4.5 Nm). • On 2000 and later models (with original equipment), torque the negative (-) terminal post bolt to 60-96 in-lbs (6.8-10.9 Nm). Harness Routing Do not route the harness near any moving parts. Contact with moving parts may result in damage to harness. Refer to the following sections to determine the correct harness routing for your model. Be sure to avoid any components that may pinch or cut the harness, and avoid components that radiate heat. Take up any slack in the cable and store out of sight. Secure the harness with cable straps (H-D Part Number 10006), which can be purchased separately from any Harley Davidson Dealer. VRSC Model Harness Routing 1. See Figure 2. Route the battery harness/ connector (3) toward the front of the bike following the upper left frame tube. Cleanly tuck the in-line fuse (2) into the space in front of the battery. 2. Continue to route the harness/ gray connector to the front of the bike and behind the vent cover. Secure the harness with a cable strap and let the connector protrude past the cover for easy access. Trim any excess from the cable strap

(You’ll find this illustration in the “ELECTRIC STARTER/STARTER CLUTCH” chapter in the “STARTER DRIVEN GEAR/STARTER CLUTCH REMOVAL” section.) It’s a little bit harder to find it on the bike. Start by following the yardstick to see where the guide plug is on my bike. To find it on your bike, lie on the ground (or, preferably a mechanics creeper) next to the bike (without the yardstick) and peek under the shift lever and over the frame There it is, just barely visible from the side of the bike. Here’s what a new one looks like: 2. Clean the guide plug and crankcase. From the front of the bike, clean the guide plug and crankcase with brake cleaner in a VERY focused spray. From the side of the bike, use the yardstick (or a long screwdriver if you prefer) to gently push the guide plug back into the crankcase. (Note the JB Weld from the previous patch operation.) b. REMOVAL 1. See Figure 3. Remove button-head screw (A) that attaches battery cover (B) to battery tray (C). 2. See Figure 1. Remove battery cover by lifting it over the two tabs on the battery tray. NOTE The original equipment battery cover trim has four pinch tabs on the reverse side that attach it to the battery cover. 3. See Figure 2. Remove original equipment battery cover trim from battery cover by pushing the four pinch tabs out of the battery cover using a pliers or suitable tool. INSTALLATION 1. Place battery cover over the two tabs on battery tray (C) and attach it to battery tray with button-head screw (A). Tighten screw to 20-40 in-lbs (2.3-4.6 Nm). 2. Obtain chrome battery cover trim (1) from kit. 3. Using a 50/50 isopropyl alcohol/water solution, thoroughly clean the surface where the chrome trim will be installed. Let it dry completely. NOTE Test the trim mount fit prior to removing the adhesive backing from the chrome battery cover trim. 4. Remove adhesive liner from the chrome battery cover trim. NOTE The ideal temperature should be at least 60° F (16° C) for proper adhesion of the chrome trim on the battery cover. 5. Center and install chrome trim onto the battery cover. Apply firm pressure for one minute using a cloth to prevent scratching the battery cover and battery trim. 6. Let the adhesive cure for 24 hours at no less than 60° F (16° C)

CAUTIONS IN SERVICING CONNECTOR • * When connecting a connector, be sure to push it in until a click is felt. • * Inspect the connector for corrosion, contamination and breakage in its cover . COUPLER • With a lock type coupler, be sure to release the lock before disconnecting it and push it in fully till the lock works when connecting it . • * When disconnecting the coupler, be sure to hold the coupler itself and do not pull the lead wires . • * Inspect each terminal on the coupler for being loose or bent . • * Inspect each terminal for corrosion and contamination. CLAMP • * Clamp the wire harness at such positions as indicated in “WIRE HARNESS ROUTING”. ( r- 79-14 to 9-16) • * Bend the clamp properly so that the wire harness is clamped securely. • * In clamping the wire harness, use care not to allow it to hang down. • * Do not use wire or any other substitute for the band type clamp. FUSE • * When a fuse blows, always investigate the cause, correct it and then replace the fuse . • * Do not use a fuse of a different capacity . • * Do not use wire or any other substitute for the fuse . i SEMI-CONDUCTOR EQUIPPED PART • * Be careful not to drop the part with a semi-conductor built in such as a ECM. • * When inspecting this part, follow inspection instruction strictly . Neglecting proper procedure may cause damage to this part . BATTERY • The MF battery used in this motorcycle does not require maintenance (e.g., electrolyte level inspection, distilled water replenishment) . • * During normal charging, no hydrogen gas is produced. However, if the battery is overcharged, hydrogen gas may be produced. Therefore, be sure there are no fire or spark sources (e.g., short circuit) nearby when charging the battery . • * Be sure to recharge the battery in a well-ventilated and open area. •Note that the charging system for the MF battery is different from that of a conventional battery. Do not replace the MF battery with a conventional battery . CONNECTING THE BATTERY •When disconnecting terminals from the battery for disassembly or servicing, be sure to disconnect the O battery lead wire, first. • * When connecting the battery lead wires, be sure to connect the OO battery lead wire, first . • * If the terminal is corroded, remove the battery, pour warm water over it and clean it with a wire brush . • * After connecting the battery, apply a light coat of grease to the battery terminals. • * Install the cover over the O battery terminal. WIRING PROCEDURE • * Properly route the wire harness according to the “WIRE ROUTING” section. (C’9-14 to 9-16) ELECTRICAL SYSTEM 8- 3
8-4 ELECTRICAL SYSTEM USING THE MULTI CIRCUIT TESTER •Properly use the multi circuit tester Oand Oprobes. Improper use can cause damage to the motorcycle and tester. • * If the voltage and current values are not known, begin measuring in the highest range . • * When measuring the resistance, make sure that no voltage is applied. If voltage is applied, the tester will be damaged . • * After using the tester, be sure to turn the switch to the OFF position. CAUTION Before using the multi circuit tester, read its instruction manual.

Always keep the battery charged. Storing a discharged battery can cause permanent battery damage. ● To charge a sealed-type (MF) battery, a special (constant- voltage) battery charger is required. Using a conventional battery charger will damage the battery. If you do not have access to a sealed-type (MF) battery charger, have a Yamaha dealer charge your battery. EAU04076* Replacing the fuses The fuse box, which contains the fuses for the individual circuits, is located under panel D. The fuel injection system fuse box is located under panel D. The main fuse box is also located under panel D, beside the battery. (See page 6-7 for panel removal and installation procedures.) If a fuse is blown, replace it as follows. 1. Turn the key to “OFF” and turn off the electrical circuit in question. 2. Remove the blown fuse, and then install a new fuse of the specified amperage. 1. Fuel injection system fuse 2. Relieve the tension of the toothed belt and lift the belt off the belt wheel (refer to F 650CS Repair Manual, 00.57). 2) Remove 6 screws (see arrow in photo at right). 3) Remove the rear belt wheel. 4) Clean and degrease the tapered bores and the threads of the mounting screws 5) Carefully place the new belt wheel in position on the damper, coat the screw threads with Loctite 243 and hand tighten the securing screws. 6) Tighten the securing screws to the specified torque maintaining a diagonally opposite tightening sequence throughout (Torque to 28 NM, curing time 12 hours). 7) Measure the vertical runout of the belt wheel (refer to F 650 CS Repair Manual, 33.15). 8) Install and adjust the rear drive belt (refer to F 650 CS Repair Manual 00.57 – 00.58) 2.1 Removal of the front belt wheel Remove the front belt wheel in accordance with the instructions detailed in the F 650 CS Repair Manual. Remove the securing screw of the activated charcoal filter and let the filter canister hang by one side by the hoses, or remove it and lay it aside. Clean the splines and threads of the main shaft in order to remove all traces of Loctite. If necessary, remove corrosion from the main shaft spline (use only a brass bristle brush). 2.2 Visual inspection Check the splines of the main shaft for damage. Replace the main shaft if the splines are damaged (broken, chipped, bent or damaged teeth). Refer to the F 650 CS Repair Manual for this procedure.
