Refer to Instruction Sheet-J03018. NOTES VRSCA models use Headlamp 68297-05, while VRSCB models use original equipment lens assembly (including gasket and boot). Adapter ring from kit (Figure 6, Item 1) will be used to install billet headlamp assembly on Instruction Sheet-J03018. 2. See Figure 3. Cut the two connectors (1) from existing headlamp wire harness (2). Be sure to cut the wires as close to the back of the connector as possible. 3. See Figure 6. Route new wire harness (2) through the hole in bottom of the billet headlamp shell (A). NOTE Only one 16 AWG wire will fit into pin terminals included in kit. Both black wires (ground) can be joined together, then connected to a single wire, if desired. 4. Tape end of one black wire with electrical tape and secure it to wire harness. 5. See Figure 3 and Figure 6. Install terminal pin (3) and socket housing (4) onto new wire harness (Figure 6, Item 2). Remove and retain the (4) chrome caps from the handlebar clamps. Remove and retain the (4) stock allen head bolts. This hardware will be re-used with the new Billet Tach Mount Kit. Carefully remove the stock handlebar clamps while supporting the handlebars. INSTALLATION: 2. Slide the Electronic Tachometer (#6) into the Billet Tach Mount (#2) and secure with the 10-24 X 1/4″ Socket Set Screw (#10) supplied. Carefully pull the tachometer wire harness through the larger hole in the Billet Tach Cup (#3) and secure the Billet Tach Cup with the 10-24 X 1/8″ Socket Set Screw supplied. (The additional holes in the tach cup are for air circulation). Attach the Billet Tach Mount to the Billet Handlebar Clamp (#1) with the two 10-24 X 1-3/4″ Socket Head Screws (#4) supplied. Install the Billet Tach Mount assembly with the four stock allen head bolts and chrome caps removed in step 1 above. Adjust handlebars to desired height and torque bolts to factory specs. WIRING INSTRUCTIONS: 3. Refer to FIG. #1 . Remove Seat. Disconnect negative cable from battery. Remove fuel tank retaining bolts. Raise fuel tank about 3″-4″ to expose the Left Side Ignition Coil. It is not necessary to completely remove the gas tank on the Road Star. (V-Star 1100 applications use the right front coil and require fuel tank removal.) TIP: Long needle nose pliers are useful in removing and re-installing the coil wires. If desired, tach wire loom may be shortened as necessary. 1) Remove stock head and clean the top surface of the cylinder. 2) Remove the stock water fitting from the stock head and install it in the ADA Racing® billet head in the center cylinder location. Install the 1/8″ npt brass plugs in the 2 outer cylinder locations. 3) Install all o’rings in the ADA Racing® billet head, use small amounts of grease to hold them in place, do not use super glue or silicone. 4) Apply a small amount of grease to the small (OR020) o’ring at the top of the dome. This will allow the dome to easily slip into the head shell. Be careful when turning the head upside down to install onto the cylinder, as the domes can slide out of the head shell. 5) Make sure all the o’rings are in place and place the head on top of the cylinder with the water outlet on the intake side. You must be sure that none of the o’rings slip out of their groove, as this will cause an o’ring to get pinched and a water or compression leak could result. 7) Torque all of the nuts to 15ft/lbs, in a center-out criss-cross pattern. Now, torque them again to 18ft/lbs. 8) After the 1st time out riding the head should be re-torqued. 9) The 2 additional 1/8″ npt holes in the ADA Racing® billet head come with brass plugs, but barbed fittings can be installed for custom water routing applications.

Unloading the rear suspension Use a jack under a flat part of the motorcycle and lift until the rear tire is barely resting on the surface. This ensures that the shocks are unloaded. They are now ready for removal. Remove the old shocks Refer to the service manual specific to your motorcycle for this process. Unbolt the old shocks. Save the necessary hardware if you have not purchased new hardware. Installation Shocks should be installed with the preload adjuster on top (see Preload Adjustment). With the new shocks in hand; please go over the hardware configuration diagram (Figure 3) to decide which configuration best fits your application. Spacers are included to provide clearance between the shocks and your motorcycle (Figure 4). Typically start on which ever side the final drive is located. This side normally causes the clearance issues. Each eye and each side should be configured the same way. Make sure to use the proper hardware so that the shock- bushings fit the shock-bolts as snugly as possible. Shocks come with a 1/2″ ID bushing installed. This is needed for all applications. An optional bushing is included and should be used in addition when 3/8″ bolts are used instead of the larger 1/2″bolts. Unless new hardware was purchased, you will use the stock bolts from your old shocks to install the new shocks. Use Red Locktite (or equivalent) and use a torque wrench to tighten as follows: Models that use 1/2″ bolts: 65ft-lbs Models that use 3/8″ bolts: 30ft-lbs (Figures 1 & 2) Be sure to check clearance between the shock and the belt-guard. If there is any contact you will need to alter your spacer arrangement to accommodate this. Check tire to fender clearance as well. This clearance will be reduced when lowering shocks are used. Preload Adjustment Your new Ultima Billet Shocks are preload adjustable. Adjustment should be done once the shocks are installed. To adjust use a strap wrench and turn the top part of the shock (Figure 6) clock-wise to tighten or provide more preload (this stiffens the suspension), or counter-clockwise to loosen or subtract preload (this softens the suspension). Hand adjustments may be sufficient on models with smaller spring rates while the strap wrench will be required on the high spring rate shocks. You will see notches (Figure 6) that appear on the shock as the shock is preloaded. These should help you obtain the same preload for both sides of the motorcycle. Both shocks should be adjusted to the same level of preload.

See Figure 1. When installing Screamin’ Eagle camshaft kits, install the O-ring included in this kit over the splined shaft of the rear camshaft as shown. 1. Using the Camshaft Assembly Tool (HD-47956) and assemble the camshafts, chains and tensioners to the billet cam support plate. 2. Install the cam support plate assembly into the crankcase. 3. Using the Crankshaft/Camshaft Locking Tool (HD-47941), install cam sprockets, chain and tensioner. 4. Install cam cover and gasket. 5. Install Maxi fuse.

Installation with Stock Pushrods Refer to the service manual for your motorcycle model. Installation with Adjustable Pushrods Lifter-Cover Removal Installing or removing the pushrods with the valve train loaded can result in engine damage. On the cylinder being serviced, always set the lifters to the base circle on the cam before servicing pushrods, lifters, rocker arms, and valves. 1. Set the lifters of the rear cylinder to their lowest point, or base circle, on the cam. Refer to Setting the Lifters to the Base Circle in this instruction sheet. 2. See Figure 1. Insert a screwdriver into the slot on the side of the spring-cap retainer on the pushrod cover. 3. Press the spring-cap and retainer down while pulling outward to remove the spring-cap retainer. 4. See Figure 2. Lift the lower pushrod cover to reveal the lower third of the pushrod. 5. If the engine has stock pushrods installed and you are installing adjustable pushrods with this lifter-cover installation, go to step 6. If the engine already has adjustable pushrods installed and you are installing adjustable pushrods with this lifter-cover installation, go to step 7 6. Use a bolt cutter or similar tool to cut the stock pushrod. Avoid cutting the pushrods with a saw, grinder, or other method that may allow metal debris into the engine. Go to step 8. 7. Loosen the jam nut on each adjustable pushrod and resize each rod to its shortest length. 8. Remove the pushrod covers and pushrods from the engine. 9. Remove the O-rings from the seats in the engine at the top and bottom of the pushrod cover. 10. Remove the four screws fastening the lifter cover to the engine to remove the cover and gasket. 11. Remove old lifter-cover gasket material from the engine, taking care not to allow material to fall into the engine. Continue to Lifter-Cover Installation in this I-Sheet. Lifter-Cover Installation 1. See Figure 3. Verify that the lifter anti-rotation pin is in position. Installing or removing the pushrods with the valve train loaded can result in engine damage. On the cylinder being serviced, always set the lifters to the base circle on the cam before servicing pushrods, lifters, rocker arms, and valves. 2. Verify that the cylinder lifters are set to their lowest point, or base circle, on the cam. Refer to Setting the Lifters to the Base Circle in this instruction sheet. 3. Fasten the new lifter-cover gasket and chrome billet lifter cover to the engine using the chrome screws from this kit. In a cross pattern, torque the lifter-cover screws to 90 – 120 in-lbs (10.2 – 13.6 Nm). 4. See Figure 4. Loosen the jam nut on all of the pushrods and adjust the pushrods to their shortest length. NOTE See Figures 4 and 5. Install the narrow-band pushrods in the cylinder-intake location. Install the wide-band pushrods in the cylinder-exhaust location. 5. Assemble the O-rings (purchased separately) and pushrod covers. 6. Install the pushrods with the pushrod covers. The adjustment-end of the pushrod must be on the lifter

ELECTRICAL SYSTEM A 12 volt electrical system is required. Check that the charging system is working properly and not producing over 16 volts. DISTRIBUTOR CLAMP A 1966-69 style distributor clamp (original or aftermarket) is required. MODULE This distributor uses an Accel Single/Dual Fire Ignition module part number 35496. See the enclosed form “Instruction Sheet Single/Dual Fire” for instructions on wiring, adjusting the rev limiter and selecting an advance curve. COIL(S) A coil(s) with a total primary resistance of 2 to 4 ohms is recommended. INSTALLATION Step 1 Turn the ignition switch to the off position. Rotate the engine until it is on the compression stroke for the front cylinder. Continue to rotate the engine until the TDC mark is visible through the timing hole. (see repair manual if necessary). Step 2 Remove the existing distributor if still in the engine. Step 3 Remove the two button head screws from the top of the Mallory distributor. Pull the top cover off the distributor. Remove the two hex standoffs and pull the module and upper housing off the distributor base assembly. Adjust the switches on the module for the desired advance curve and rev limit. FORM 1627 07/08 Step 4 Install the distributor base assembly in the engine with the screw holes and shutter wheel positioned as shown in Figures 1 and 2. It may be necessary to pull the distributor out, turn the shaft and reinstall to get the shutter wheel at the approximate angle shown. The slots should be at about the11 o’clock and 7 o’clock positions. The screw holes should be at the 9 o’clock and 3 o’clock positions. Step 5 Install the distributor clamp and tighten the clamp bolt lightly so the distributor can still be rotated. Step 6 Set the upper housing on the base assembly as shown in figure 3. (The upper housing will only install one way because of the locating screw) Rotate the base assembly slightly if necessary so that the slot in the shutter wheel lines up with the slot in the upper housing.
