When a vehicle is so equipped, the pilot must be replaced. The pilot is located in either the engine’s crankshaft or in the center of the flywheel. To remove a flywheel-fit pilot, remove the flywheel from the engine and drive or press out the pilot from the backside of the flywheel. Press or gently tap new pilot into flywheel after flywheel has been machined (where applicable). For crankshaft-fit pilots, an effective means for removal is to select a drift punch or wooden dowel that fits snugly into the old pilot. Then, pack the old pilot tightly with grease. Using the drift punch (or dowel) and a hammer, drive the grease toward the engine. The grease will not compress and will in turn push the old pilot out of the crankshaft. Install the new pilot carefully using a bearing driver. NOTE: Do not grease new pilots. New pilot bearings come pre-greased (often with special synthetic grease). Bronze pilot bushings have oil in the pores of the material that grease will clog. For bushings, a few drops of 30W oil can be used if desired. PRESSURE PLATE AND DISC Install flywheel (refer to flywheel section above) . Always tighten flywheel to crankshaft bolts in a star pattern to manufacturer’s torque specification. Before installing the disc, make sure that it slides smoothly on the transmission input shaft. Apply a thin coat of high temperature grease (such as wheel bearing grease) to the splines of the input shaft. DO NOT USE ANTI-SEIZE! It does not cling to rotating parts. Slide the disc back and forth on the input shaft and remove any extra grease that squishes out of the splines of the disc. Do not get grease or oil on the disc facing. Any grease or oil on a disc facing can be removed with alcohol or brake cleaner if done quickly. Lay the disc on the flywheel noting the flywheel side of the disc and hold it in place with the alignment tool. Clean the pressure ring of the pressure plate with brake cleaner to remove the rust inhibiting coating. Do not spray the entire pressure plate with brake cleaner as lube for internal parts will be removed. Set the pressure plate on the flywheel dowel pins (if equipped) and hand tighten the hold-down bolts. With hand tools, tighten pressure plate bolts ½ turn at a time in a star pattern until the manufacturer’s torque specification is met. Remove the alignment tool. NOTE: Different brands of the same pressure plate may have a difference in appearance and uninstalled lever height. These are not issues. Appearance can vary greatly and the installed lever height will be the same.

Remove all contents from its packaging and verify that all parts are present and free from damage. You should have the following items: (2) wheel hubs (2) smaller tapered bearings (2) large tapered bearings (2) wheel bearing nuts (2) dust caps (2) inner bearing seals (6) M3 x .5 screws (2) cotter pins (2) inner bearing spacers 2. Completely remove the old hubs from your quad and clean the spindle and the surrounding areas. It is very important to keep the new bearings and seals clean during installation for long life. Be sure to remove the factory inner bearing spacers from the spindle and discard. They will not be used in re-assembly. 3. Pack your new Timken tapered wheel bearings with a liberal amount of high quality wheel bearing grease. A wheel bearing packer works best, however you can accomplish the task by placing the grease in the palm of your hand and manually working it in between the bearing rollers. We also recommend that you pack the area between the bearing races in the hub with grease for additional lubrication and protection against moisture. 4. Place the large wheel bearing (inner) into the hub and install the inner seal. The seal should bottom out against the step in the bore and the face should be flush with the hub. 5. Remove the brake rotors from your old hubs. Re-install the rotors on your new hubs and be sure to use medium strength Loctite on the threads. 6. Apply a light film of grease or oil to the large diameter of the spindle stud. Install the new o-ringed bearing spacer onto the spindle. 7. Apply a thin film of grease to the seal surface on the bearing spacer and the inside diameter of the seal to prevent the seal from running dry. Install the hub onto the spindle and slide the outer bearing over the spindle and install the new bearing nut furnished with your hubs. Do not use the factory nut or washer. 8. SETTING THE BEARING PRELOAD: It is first necessary to seat the bearing before setting the preload. This aligns the rollers and prevents the bearings from loosening after a short period of use. To seat the bearing, tighten the spindle nut while you rotate the hub until the hub becomes difficult to spin. With the bearing now seated, you must set the bearing preload. Preload means placing a small amount of force against the bearings to remove any clearance between the bearing race and the rollers. This is done by backing the nut off completely and re-tightening it with your fingers. Do not rotate the hub while setting the preload . If a hole in the spindle is not accessible for installation of the cotter pin, adjust the nut tighter to bring a hole into alignment. Install the cotter pin and bend the pin around the outside of the nut. Do not attempt to bend the pin toward you (over the end of the spindle) or it may rub on the inside of the dust cap.

1. Remove lug nuts and wheel assembly. Remove the cotter pin, adjusting nut (castle nut) and washer from the wheel spindle. 2. Pull the wheel hub towards you to loosen the outer bearing cone. Don’t Let the cone fall to the ground. As the hub is removed, the inner bearing and grease seal will come with it. Observe which direction the inner seal is facing. Pry out the inner seal and discard. 3. Remove all old lubricant from the hub assembly and wheel spindle with kerosene or mineral spirits. CAUTION: do not use gasoline to clean and remove the old lubricant). Inspect the spindle for scoring, bending, thread or other damage. A light grease coating on the spindle will make bearing installation easier and prevent rust from forming. 4. Inspect cups in the hub for pitting, metal flaking, scoring, rust or other obvious damage. Remove any damaged cups with a mild steel bar. Replace cups and cones in matched sets only; not one at a time. 5. Use cup driver or mild steel bar to press or drive the new cup into the hub Wheel / Rim: 12 X 4 JA (4 bolt, 4″ bolt diameter, 2½” rear space) Tire: 4.80 X 12 (B) (4 ply rated; cold pressure rated to 465 lbs. of load at 25 PSI). NOTE: These are standard utility trailer size tires and wheels. Using oversize tires or increasing tire pressures to a level higher than recommended will not increase the Gross Vehicle Weight Rating (GVWR). 1. Tire Pressure and Rotation : Keep the nominal tire pressure at about 20-25 psi. It is not necessary to periodically rotate the trike tires unless you experience unusual tire wear. 2. Bearing Lubrication . Your Swing Arm and wheel bearings are sealed and do not require greasing. However, should you experience unusual wheel bearing noise you should take your trike to a Champion Trike Dealer or to your motorcycle mechanic for a checkup. 3. Body Lubrication . There are no grease fittings on the trike body and no required body lubrication points. 4. Rear end lubrication . Your differential comes filled with 1 quart of SAE 85W140 API GL-6 gear oil. You should not have to top-off the differential unless you experience axle seal or pinion seal leaks. Check the oil level every 10,000 miles, or sooner if you experience leaks, and refill as necessary. Do not fill higher than the fill-hole. Change the differential oil every 30,000 – 35,000 miles. 5. Brakes . Check your front and rear brake system fluid levels every 3,000 miles and top-off as necessary. Inspect brake pads every 10,000 miles and replace as necessary. Pads are Volkswagen Part # D101P. 6. Drive Train . If your driveshaft U-joint and/or splines are fitted with grease fittings, pump the fittings with wheel-bearing, graphite or high-pressure grease every 3000 to 5,000 miles. The three shocks should be pressurized to about 20 psig, but to no more than 70 psig; GL1800: You can still use your OEM mono-shock pre-load adjustment. Your two (2) new coil-over shocks do not have an air system connection. However, there is a pre-load adjuster ring on each new shock that is factory-set at the “lowest” setting, for the softest ride. Changing this setting will result in a stiffer ride. 8. EZ-Steer (rake kit) : If your trike is equipped with Champion’s EZ-Steer, the bearings are a wear item. You should follow your motorcycle manufacturer’s recommended front-end triple-tree maintenance requirements. Generally these call for an initial service at 1,000 miles followed by periodic maintenance at 10,000 mile intervals. 9. Electrical : Your trike is pre-wired for a trailer connection. The harness is just below the trunk door on the underside of the body.

Check your front and rear brake system fluid levels every 3,000 miles and top-off as necessary. Inspect brake pads every 10,000 miles and replace as necessary. Rear brake pads are Volkswagen Part # D101P. 6. Drive Train . The rear driveshaft U-joint and slip yoke spline are fitted with grease fittings, pump the fittings with wheel-bearing, graphite or high-pressure grease every 3,000 to 5,000 miles. The front u-joint does not have grease fittings. 7. Suspension System : The suspension is a Double A-arm Independent suspension with a standard single setting anti-roll bar or an optional Variable Sway Control (VSC) which can be adjustment for optimal ride, handling characteristics and performance. The A- arms are equiped with bushings that does not require servicing. The suspension system is designed to give you the best ride with a load of no more than 600 pounds (passengers plus cargo plus trailer tongue weight): 8. 1. Inspect the motorcycle for a punch mark as described in Identification on page 2. If a punch mark is present no further action is necessary, return the unit to the customer. 2. Qualify the unit/customer as follows: •Is the tire on the motorcycle the original factory installed tire? •Is the air pressure loss more than three psi per month? Note: Refer to page 145 in the Owner’s Manual. “Even tires that are in good condition may lose one to two psi per month if not checked and adjusted regularly” . If the GL1800 meets the above qualifications, proceed with the repair procedure. 3. Place the motorcycle on a lift and secure it on the centerstand. 4. Remove the rear wheel as described on page 14-9 of the Service Manual. 5. Starting at the valve stem/balance mark area, carefully remove the rear tire from the wheel. Be sure to use plenty of commercially available tire lubricant on the inside and outside of both beads. 6. Carefully inspect the entire circumference of both tire beads. Inspect both the inside and outside of the bead for any distortion or injuries. REMOVAL OF STOCK EXHAUST SYSTEM 1. put the motorcycle on a side stand, we recommend a racing stand 2. remove the lower cowling (complete) – unscrew all bolts and remove the plastic bushings (Figure 1, 2, 3, 4) 3. unscrew the bolt for the metal clamp on the link pipe (at the link pipe – collector joint) (Figure 5) 4. unscrew and remove the bolt for the muffler clamp (Figure 6) 5. remove the link pipe together with the muffler (link pipe and muffler are welded together). We recommend spraying the joint with a multi-purpose spray lubricant (WD-40 or equivalent) 6. if you are mounting the optional carbon-fiber muffler bracket, remove the stock muffler bracket 7. unscrew and remove the bolts on the lower radiator brackets and move the radiator out of the way – do not damage the radiator cooling fins (Figure 7, 8) 8. remove the bolts on the flanges (Figure 9) 9. remove the header tubes together with the flanges (Figure 10) INSTALLATION OF THE AKRAPOVIC RACING OR EVOLUTION SYSTEM installing the header tubes: 1. check the position of the radiator – be careful not to damage the fins 2. use the stock gaskets installed in the exhaust port, or place them on the Akrapovic sleeves 3. install the sleeves together with the flanges and tensioning springs – make sure they are correctly oriented and correctly installed, and that the holes for the springs line up with the holes on the tabs on the header tubes (Figure 11 & 12) 4. tighten the flanges 5. mount the header tubes, which come together with the collector (Figure 13) 6. attach the springs (Figure 14) 7. make sure the header tubes are not touching the engine, the radiator, tubes, electrical installations etc. installing the independent link pipe: 1. if installing the EVOLUTION model use ceramic anti-seizing grease 2. slide the link pipe (inlet side) onto the collector (Figure 15) 3. check the orientation of the link pipe – the holes for the springs must line up 4. attach the springs 5. make sure the link pipe is not touching the frame and other parts installing the muffler: 1. install the carbon-fiber muffler bracket, if applicable 2. position the muffler correctly and slide it onto the outlet side of the link pipe; if installing a titanium link pipe use ceramic anti-seizing grease
