Applicable portable audio unit A commercially available portable audio player with a stereo mini jack terminal can be connected to this accessory. (An attachment kit designed for the model is necessary to connect the portable audio player to this accessory.) American Honda Motor Co., Inc. recommends you use a shock-resistant portable audio player such as a flash-memory player (e.g. MP3, etc.) or an MD player equipped with sound skip prevention function. American Honda Motor Co., Inc. also recommends you always ride your motorcycle safely on paved roads, because sound skip can occur during riding on rough roads. Refer to the following instructions on storage and handling of the portable audio unit. This accessory is not designed to operate the portable audio unit connected to the accessory. Refer to the portable audio unit manufacturer’s Owner’s Manual for how to operate the portable audio unit and operate it accordingly. PRODUCT INFORMATION Tampering Prohibition Federal law prohibits any modification to this exhaust system which causes the motorcycle to exceed the Federal noise standard. Use of the motorcycle with such a modified exhaust system is also prohibited. Noise Emission Warranty Harley-Davidson warrants that these mufflers, at the time of sale, meets all applicable United States E.P.A. Federal noise and Emissions standards. This warranty extends to the first person who buys these mufflers for purposes other than resale, and to all subsequent buyers. Warranty claims should be directed to an authorized Harley-Davidson Dealer. NOTE This product should be checked for repair or replacement if the motorcycle noise has increased significantly through use. Otherwise, the owner may become subject to penalties under state and local ordinances. INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Disconnect negative (-) battery cable. Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) 2. Loosen stock muffler clamps and remove nuts that attach mufflers to muffler support tube. Remove stock mufflers. Save all mounting hardware for reinstallation. 3. Install new kit mufflers using muffler clamps (purchased separately) and stock mounting hardware saved from Step 2. Do not tighten hardware at this time. NOTE Before tightening nuts that attach mufflers to muffler support tubes, make sure the front muffler is positioned as far forward in its brackets slot as possible. This will eliminate any possible contact between the mufflers. 4. Tighten muffler clamp bolts to 45-60 ft-lbs (61-81 Nm) . Tighten nuts that attach mufflers to muffler support tube snugly. 5. INSTALLATION NOTE It is easiest to mount these backrest pads with the sissy bar upright kit already installed. 1. Install the sissy bar upright according to the instructions included with that kit. 2. Hold backrest pad against upright with pad facing forward. 3. See Figure 1. See Figure 2. Begin threading each of the two button head cap screws. Threading these screws may be a little difficult at first since the screw must break through plastic sheeting inside the backrest pad to reach the threaded insert. It may be necessary to use a 4 mm hex wrench, while holding the backrest pad tight against the upright to get the screws started. 5. Using a 4 mm hex wrench (allen wrench), tighten each screw a little at a time, alternating side-to-side. This is done to ensure the vinyl stretches evenly in the recessed channel that the upright bar is drawn into. Continue alternating side-to-side until both screws are secure. 6. Tighten both screws to 50-60 in-lbs (5.6-6.8 Nm)

Installation NOTE When performing the following Steps, use the Fuel Tank Vent Valve Installation Kit (Part Number 91432-96Y). This kit consists of: * Fuel Tank Vent Valve Installation Aid * Fuel Tank Vent Valve Fitting Socket To protect against shock and accidental start-up of vehicle, disconnect the battery cables, negative cable first, before proceeding. Inadequate safety precautions could result in death or serious injury. Always disconnect the negative battery cable first. If the positive battery cable should contact ground with the negative cable installed, the resulting sparks may cause a battery explosion which could result in death or serious injury. 1. Disconnect battery cables, negative cable first. An open flame or spark may cause a fuel tank explosion if all traces of fuel are not purged from the tank. Use extreme caution when servicing fuel tanks. Gasoline is extremely flammable and highly explosive. Do not smoke or allow open flame or sparks anywhere in the area when working on fuel system components. Inadequate safety precautions could result in death or serious injury. 2. Remove gas cap. 3. Carbureted Models: Drain fuel tank. Disconnect hose clamp and fuel supply hose from fuel supply valve and drain fuel into suitable, clean container. See applicable Service Manual, Section 4 for complete, detailed procedure. Fuel Injected Models: Relieve pressure from fuel system. See applicable Service Manual, Section 4 for complete, detailed procedure. Drain fuel tank. a. Using suitable external fuel pump, such as a Gas Caddy, pump fuel from tank and into a suitable, clean container. b. See instructions for external fuel pump for correct use. 4. See Figure 1. Cut cable tie securing vent hose to fitting and remove vent hose from fuel tank. Even with the fuel tank completely drained, a small amount of gasoline may leak from the bore when the fuel supply valve is loosened or removed. Thoroughly wipe up any fuel immediately and dispose of rags in a suitable manner. Gasoline is extremely flammable and highly explosive. Inadequate safety precautions could result in death or serious injury. 5. If the fuel supply valve requires cleaning or repair, refer to applicable Service Manual, Section 4, for complete, detailed procedures. 6. See Figure 1. Remove the fuel filler cap and O-ring. 7. Remove the eight self-tapping screws from fuel clamp flange and remove fuel cap flange

Position the ends of the front and rear exhaust pipes into front and rear cylinder heads and align exhaust system while tightening all nuts and bolts; begin at the cylinder head exhaust ports and work back toward the mufflers. a. Finger tighten the upper nuts to the mounting studs. b. Tighten the lower nut to 9-18 in-lbs (1.0-2.1 Nm) . c. Tighten the upper nut to 60-80 in-lbs (6.8-9.0 Nm) . d. Tighten the lower nut to 60-80 in-lbs (6.8-9.0 Nm) . 8. Tighten the acorn nut on the rear exhaust pipe support clamp to 15-19 ft-lbs (20.3-25.8 Nm) . 9. Tighten muffler clamps to 45-60 ft-lbs (61-81.3 Nm) . 10. Tighten screws and washers to 15-19 ft-lbs (20.3-25.8 Nm)

INSTALLATION Installing Seat and Pillion Kits: 51584-01, 52028-02, 52036-01, 53432-02, or 52927-05 NOTE Proper installation of 53432-02 (Sundowner) and 52927-05 (Tallboy) requires installation of Fender Base Plate Kit 51120- 01 1. Refer to the appropriate Service Manual and remove the stock seat and pillion. 2. See Figure 2. Remove the two mounting bolts (2) from the passenger grabstrap (1). Save the bolts for re-installa- tion. NOTE The grabstrap must loop toward the rear. Check that the “Harley-Davidson” text on the grabstrap can be read from the front of the vehicle. 3. See Figure 2. Install stock grabstrap bolt, and one end of grabstrap as shown. While holding the grabstrap end parallel to the formed line of the fender, tighten the bolt to 8-12 Nm (71-106 in-lb ) . Repeat for opposite end of grabstrap. NOTES The new pillions included in Kits 52028-02 (Custom), 52036- 02 (Badlander) and 51584-01 (Leather Badlander) are installed from front-to-back. The pillion included in Kits 53432-02 (Sundowner) and 52927- 05 (Tallboy) must be installed through the grabstrap from back- to-front. To install the Sundowner or Tallboy Pillion on a motorcycle having a sissybar upright installed on Fender Base Plate Kit 51120-01, remove the upright before installing the pillion. Reinstall the upright after the Sundowner Pillion is installed. For kit numbers 52028-02 (Custom), 52036-01 (Vinyl Bad- lander) and 51584-01 (Leather Badlander) Seat Kits, be aware of the following: The 2003 Model Year 100th Anniversary VRSCA vehicle with two-tone sterling silver and vivid black paint has protective tape covering the rear under-the-seat area of the airbox cover. For the seats listed above, it will be necessary for cosmetic reasons, to carefully remove the protective tape and reapply it so it is in the correct position for these shorter-nose seats. Some trimming of the lower portion of the protective tape may be necessary to eliminate interference with the airbox cover latch. If necessary, reorder protective tape (48403-03). 4. Install new pillion into position through grabstrap. Prevent pinching TSSM control wiring by routing the cable through the channel on the underside of the pillion (see Figure 2) and away from the pillion mounting bolt. Push the pillion (1) forward through the grabstrap (2) until the pillion mounting hole is approximately 25 mm (1 in.) forward of the hole (3) in the frame. 6. See Figure 2. Push down on the pillion and slide the pillion toward the rear to engage the pillion slot with the fender tongue (5). Push rearward until the pillion mounting holes align. After installing pillion, pull upward to be sure it is locked in position. While riding, a loose pillion can shift causing loss of control, which could result in death or serious injury. (00387a) 7. Install original pillion mounting bolt. Tighten bolt to 11-14 Nm (97-124 in-lb ) . 8. Re-install the sissybar upright, if removed earlier. 9. Position the seat (as if opened) onto the frame. Slide the seat forward to insert the seat-hinge pins into the bushings on the frame. 10. See Figure 1. Clip the plastic seat-hinge sleeve (2) over the seat hinge. 11. See Figure 1. Insert the seat tether (3) into the hole in the motorcycle frame. 12. Refer to the applicable Owner’s Manual and close the seat. Installing Seat Kits: 51595-05, 52024-01, or 51647-06 Kit 51595-05 requires the use of pillion kit 51594-05. Kit 51647-06 requires the use of pillion kit 51648-06. Kit 52024-01 requires the use of either the stock pillion or Touring Pillion 52023-01A. 1. Refer to the appropriate Service Manual and remove the stock seat.

1. Remove the two 8mm bolts that attach the front bumper assembly to the ATV frame see figure 3. 2. Place Winch mounting plate (A1) into position and fasten the two bent down tabs to the ATV frame using the two 8mm bolts removed in step one, see figure 4, and figure 5. Do not tighten fully at this time. 3. Attach the front of the mounting plate using four 1/4-20 u- bolts (B1), eight lock washers (B2), and eight 1/4-20 hex nuts (B3), see figure 6. 4. Tighten all fastners for the mounting kit at this time. 5. Place winch into position behind the mounting plate. Attach the top two feet of the winch using two 5/16-18 hex cap screws and lock washer. These fasteners will be found in the hardware kit that came with the winch. Note: The winch has floating nuts in its feet. In some instances, a nut may be moved off to one side making it impossible to screw a bolt in. If this becomes the case, take a screwdriver and center the floating nut in the winch to the bolt hole opening. Now attach the bolt through the Winch Plate and into the winch. 6. If using a Cast Hawse Fairlead: It may be neccasary to remove the cast hawse fairlead from the fairlead mounting plate that came with the winch.

For vehicles with 2-up seating 1. Remove the existing seat from motorcycle. Save the mounting screw for installation of the new seat. 2. Remove existing grab strap and all attaching hardware. 3. See Figure 1 for information on which holes to install grab strap through for your seat (use the hole shown dark in the illustration). Install new grab strap onto motorcycle at same location old grab strap was removed (re-use existing hardware). Tighten to 60-90 in-lbs (6.78-10.17 Nm) . 4. Position new seat on motorcycle. Be sure tongue on front of seat fully engages into the seat mounting slot between the gas tank bracket and frame. 5. Secure seat with stock screw. After installing seat, pull upward on seat to be sure it is locked in position. While riding, a loose seat can shift causing loss of control, which could result in death or serious injury. 1 Remove the seat 2 Uplug the stock wiring harness from the ECM (Fig. A) 3 Remove the 4 nuts that hold the ECM to the bracket and remove the ECM. 4 Remove the bolt that holds the seat strap to the rear fender. 5 Remove the ECM bracket from the fender. Remove one nut at a time or the bracket will fall into the tire. Reinstall the nuts to support the inner fender bracket. Due to the limited amount of room on this bike the seat strap and ECM bracket can NOTbe re-used. 6 Connect the PCVharness in-line of the stock wiring harness and ECM (Fig. B). 7 Place the BLACK PCVto GREYstock connector as close to the fuse box as possible. This connection will NOT lay flat against the frame. 8 Using the supplied velcro secure the ECM to the rear fender. Place the ECM as far down as possible. The upper part of the ECM will just overlap the bolt hole for the seat strap. Make sure to clean both surfaces with the alcohol swab before attaching. If using the Autotune kit offset the ECM about 1″ from center to the right side of the bike. 9 Remove the security module from the top of the battery (Fig. C). This unit slides to the right of the bike.
