The majority of HSR42/45 installations use the Harley cable. Installation is simple when the installation instructions are followed, step by step. Those steps are: • Remove the stock Harley choke cable assembly. • Remove the spring and plunger from the stock cable. • Remove the Mikuni “Starter Nut” from the HSR. • Remove the Mikuni spring and plunger from the HSR. • Install the Mikuni spring and plunger on the Harley choke cable. • Install the Harley choke cable with the fitted Mikuni spring and plunger into the HSR carburetor. • DO NOT use the Mikuni Starter Nut; discard it. • DO NOT use the Harley spring or plunger; discard them. Note: If you do not have installation instructions, you may download them from the www.mikuni.com website in the “manuals” section. If the Mikuni Starter Nut is fitted to the Harley cable, the choke plunger is held off its seat and the choke is open all the time. If the Harley spring and plunger are used, the plunger does not seal and the choke is open all the time. The result, in both cases, is very poor fuel mileage (30 mpg or less). Another possible cause of poor mileage, rough idle and fouled spark plugs is incorrect cable routing. The stock Harley choke cable is very stiff and may not be fully seated in the metal elbow at the carburetor end of its run. This condition is easily corrected. On occasion, one of these errors may have been made by someone else at another location. The unfortunate mechanic who inherits the task of correcting the rich condition, poor idle and poor fuel mileage may have no clue as to the mismatch of parts. For this reason, we include the photos and text to help you discover if your installation is correct.

1. Please use supplied sub harness to connect the sequential signals 2. Connect the blue and yellow wire on the shorter end of the sub-harness to the corresponding blue and yellow on the LED tail light. Make sure the connector is pushed all the way in and use the green covers to insulate. 3. Disconnect and remove factory signal lamps. We recommend one at a time. 4. Locate the longer end of the sub-harness and connect the blue/black wires to the left signal output and the yellow/black wire to the right signal output. 5. REMOVING THE STOCK EXHAUST SYSTEM 1. Remove the two nuts that mount the header to the cylinder head. 2. Remove the rear muffler mounting bolts. Remove the bolt from the insulated mount at the front of the muffler. Save the nuts and bolts for reuse. 3. Remove the stock head pipe and muffler assembly. 4. Using circlip pliers carefully remove the circlip and flange from the stock exhaust system.Save for reuse. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Slide the circlip and flange over the VHR head pipe. NOTE: If the circlip looks bent or twisted replace it with a new circlip. 2. Slide the supplied clamp over the head pipe. 3. Install the head pipe into the exhaust port using the stock flange nuts. Leave finger tight at this time. 4. Bolt the head pipe clamp to the engine using the supplied bracket stamped #311. Refer to Fig. 1for the assembly order of the front mounting hardware. Leave loose at this time. 5. Slide the supplied clamp onto the notched end of the muffler assembly. 6. Slip the muffler assembly onto the head pipe. Bolt the muffler assembly to the original mounting points at the rear of the frame, using the supplied 5/16″-18×3/4″ socket head capscrews, stock nuts and washers. 7. Tighten the exhaust flange nuts and muffler clamp. 8. Tighten the two bolts that mount the muffler assembly to the motorcycle. 9. Be sure to tighten all hardware before starting your motorcycle. Choke Dell’Orto carburetor PHVA 14 DS (50SXJunior) Choke lever [1] is mounted to the right side of the carburetor. If you move the choke lever up to the stop, a hole is opened in the carburetor through which the engine can draw in additional fuel. This results in a “rich” fuel-air mixture required for a cold start. Moving the choke lever back closes the hole in the carburetor again. Choke Dell’Orto carburetor PHBG 19 BS (50 SX) Choke control knob [2] is mounted to the left side of the carburetor. If you pull the choke control knob up to the stop and turn it 90º, a hole is opened in the carburetor through which the engine can draw additional fuel. This results in a “rich” fuel-air mixture required for a cold start. Turning back the choke control knob returns the knob to the starting position and closes the hole in the carburetor again. Kickstarter The kickstarter is mounted on the right side of the engine. Its upper part can be swivelled. Foot brake lever The foot brake lever is located in front of the right footrest. The basic position can be adjusted to the seating position (see maintenance work). Side stand (50 SXJunior) Use your foot to swing the side stand forwards to the stop. Make sure it rests securely on solid ground.

1. Remove both seats and the plastic seat pans under the seats. 2. Remove the engine cover 3. Remove the air-box by removing the cross-bar support that runs under the air-box to the framing on each side by the seat framing and disconnect the air box from the carburetor and from the plastic intake in the rear. 4. Disconnect the engine breather hose from the bottom of the air box 5. Set the air-box to the side 6. Disconnect the plug going to the stock carburetor, this is the electronic choke. Wrap the end left on the vehicle with electrical tape. 7. Cut the fuel line just above the fitting on the passenger side of the carb 8. Remove the side cover off the drivers side of the carb where the throttle cable goes in, see fig. #1 9. Pull the throttle cable out and then remove the throttle cable end from the throttle plate See Fig. #2 10. Loosen the clamp on the rear of the carb holding the carb on 11. Pull the carb out of the intake boot 12. Set OE carb to the side. 13. Push the new Carb into the intake boot making sure the carb is perfectly vertical and then tighten the clamp back up. The new carb is slightly larger than the stock one so some additional pressure will be needed to get it in. 14. Route all the breather lines connected to the carb down under the carb. 15. Connect the throttle cable onto the new carb but putting the cable end in the bottom hole of the throttle plate on the passenger side of the carb allowing the cable to ride in the slot in the plate and then turn the throttle plate clock wise allowing the threaded end of the cable to fit into the lower round hole of the throttle cable connection plate. See Fig. #3 16. Make sure you have a nut on each side of the plate turn the nut on the outside of the plate to take up the slack in the throttle cable then tighten the nut on the inside of the plate. See Fig. #3 17. Push the fuel line onto the fuel inlet on the passenger side of the carb and install the supplied clamp to hold it on. The fuel line will be a little hard to push on. 18. DO NOT ATTEMPT TO INSTALL THE CHOKE CABLE PARTS SUPPLIED IN THE KIT UNTIL AFTER THE CHOKE CABLE ITSELF IS INSTALLED AND READY TO SCREW INTO THE CARBUETOR. 19. To install the supplied choke cable, drill a 3/8″ hole in the dash on the left side of the steering wheel in a location convenient to your left hand. 20. Remove the plastic nut from the bottom of the choke handle on the choke cable. 21. Push the choke cable thru the hole you drilled and then slide the nut over the cable to the inside of the dash and reinstall back on the back of the choke mechanism. Some dash screws maybe needed to be removed to accomplish this

Installation 1. Ensure that the tail section of the motorcycle is clean and dirt free. 2. See the Service Parts illustration. Using a T27 TORX drive head, remove the two screws holding the tail section underside shield. 3. Install the saddlebag bracket (3) as shown, reinstall the screws and tighten securely. Federal Motor Vehicle Safety Standard (FMVSS) 108 requires all motorcycles to be equipped with side reflectors. The mounted saddlebags will cover the factory-installed rear side reflectors on these vehicles. Reposition, or have a dealer reposition, the original rear side reflectors supplied with this motorcycle or apply new ones. If this is not done, the loss of visibility to other motorists may result in death or serious injury. NOTE New reflectors (Part number 59256-84A) are available from your Buell Dealer. NOTE When removing adhesive residue, take care to keep from scratching or damaging the reflector, mounting bracket or surrounding parts. 4. Use a thin flat blade, like that on an X-Acto knife, and carefully pry the reflectors off of their mounting brackets. Remove the adhesive residue from the brackets and the back of the reflector. 5. Mount the new reflector relocation brackets (4) to the stock reflector mounting brackets as shown. Attach each relocation bracket through the slots in the stock bracket with two screws, flat washers and lock nuts from the Hardware Kit (5). Slide the relocation bracket to the rearmost position and tighten securely. 6. Remove the outer release liner of the foam tape on the relocation bracket. Mount the stock reflector squarely to the bracket, and press firmly in place. 7. Remove the passenger pillion (and pillion cover, if mounted), and set aside. 8. Position one of the saddlebags to the side of the motorcycle tail section with the Buell logo facing out, and to the rear. Hook the mounting pocket on the back side of the bag onto the saddlebag bracket mounted earlier. Repeat for the other saddlebag. 9. Bring the saddlebag straps up and over the tail sectiion. Pull the right-side straps up through the buckle eyes on the left-side straps, remove any slack and fasten the hook-and-loop material. 10. Note the points where the saddlebags and straps contact the motorcycle tail section. Two lengths of clear protective tape have been provided in the Hardware Kit. If desired, cut and fit lengths of the tape to those areas of the tail section to prevent damaging the finish. 11. Replace the passenger pillion (and pillion cover if desired). Position the front tongue on the pillion overthe saddlebag straps

1. Disconnect the battery ground wire from the battery. 2. Turn the fuel petcock to the “OFF” position. 3. Elevate the rear of the fuel tank for better access to the carburetor area. 4. Remove the coil, horn or other devices on the left hand side of the engine to allow free access to the intake manifold bolts. 5. Remove the complete air cleaner assembly, including the backing plate. 6. Disconnect any vacuum hoses and the fuel hose from the stock carburetor. 7. Disconnect the choke cable from the frame. 8. Remove the stock carburetor. 9. Evo: remove the stock manifold. 10. Twin Cam: unplug MAP sensor, remove manifold and then remove the MAP sensor from the manifold. Installation: Intake Manifold: Twin Cam only: Install MAP sensor in Mikuni manifold. 1. Attach the Mikuni manifold to the engine. Align the manifold before tightening the bolts. The flange surface of the Mikuni manifold should be parallel with the front of the engine’s cam cover. Use a level or angle meter to check this. Tighten the manifold bolts. 2. Attach the rubber flange to the Mikuni manifold with the 5/16″x3/4″ bolts and washers. To ease installation, use liqiud detergent to lubricate the manifold seals. Choke: Evo: We recommend that you use the Mikuni choke cable that is furnished with the carburetor. However, you can use the stock Harley cable (’90-’99 models only) if you follow the Twin Cam choke cable instructions. Twin Cam: 1. Remove the Harley choke cable from the stock carb. 2. Remove the Harley spring and plunger from the Harley choke cable. 3. Remove the Mikuni spring and plunger from the Mikuni carburetor. 5. Install the Mikuni spring and plunger onto the Harley choke cable. Change nothing else; be sure to use the Harley plastic nut, not the Mikuni nut. 6. Install the new assembly into the Mikuni. Be careful to only gently tighten the plastic nut.

Starting & Stopping the Engine Always follow the proper starting procedure described below. Your CRF can be started with the transmission in gear by pulling in the clutch lever before operating the kickstarter or start button. Preparation Make sure that the transmission is in neutral. Turn the fuel valve ON. Fuel Valve Starting Procedure Always follow the proper starting procedure described as follow. 5. Warm up the engine; don’t operate the throttle. 6. About 15 seconds after the engine starts, push the choke knob back all the way to fully OFF. If idling is unstable, open the throttle slightly. Extended use of the choke may impair piston and cylinder wall lubrication and damage the engine. HighAirTemperature 35°C (95°F) or above 1. Turn the fuel valve (1) ON. 2. Do not use the choke. 3. Keep the throttle fully closed. 4. Start the engine following step 4 under “Normal Air Temperature.” LowAirTemperature 10°C (50°) or below 1. If the temperature is below 32°F (0°C), open the throttle two or three times. (The engine requires a richer mixture for starting in cold weather. When the throttle is so opened, the accelerator pump will feed extra fuel to the cylinder, thereby facilitating starting in cold weather.) 2. Follow steps 1-5 under “Normal Air Temperature.” 3. Continue warming up the engine until it runs smoothly and responds to the throttle when the choke knob is pushed back all the way to fully OFF. Extended use of the choke may impair piston and cylinder wall lubrication and damage the engine. (cont’d) NOTICE NOTICE Basic Operating Instructions 15 (1) fuel valve The three-way fuel valve is used to control the flow of fuel from the fuel tank to the carburetor. ON -Turning the fuel valve ON before attempting to start the engine allows fuel to flow from the fuel tank to the carburetor. OFF -Turning the fuel valve OFF prevents the flow of fuel from the fuel tank to the carburetor. RES -Turning the fuel valve to RES allows fuel to flow from the reserve fuel supply to the carburetor. To restart a warm engine, follow the procedure for”High Air Temperature.” NormalAirTemperature 10°C-35°C (50°F-95°F) 1. Turn the fuel valve (1) ON. 2. Pull the choke knob (2) fully ON, if the engine is cold. 3. Keep the throttle fully closed. 4. Pull the clutch lever all the way in, and depress the start button. Or operate the kickstarter to start the engine. Starting from the top of the stroke, kick through to the bottom with a rapid, continuous motion. Do not operate the throttle. Allowing the kickstarter to snap back freely against the pedal stop can damage the engine
