REMOVAL Prepare for Service Touring Models: Remove left side saddlebag, left side cover, and maxi-fuse. Refer to SADDLEBAG and MAXI-FUSE in Service Manual. Softail and Dyna Models: To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Remove seat according to the instructions in the Service Manual. 2. Disconnect battery cables, negative (-) cable first. 3. Remove fuel tank according to the instructions in the Service Manual. Sportster Models: Remove left side cover and maxi-fuse. Refer to MAXI-FUSE in Service Manual. V-Rod Models: Remove right side cover and maxi-fuse. Refer to MAXI-FUSE in Service Manual. Remove Existing Mirrors Touring and Softail (Except FXSTD, FLSTF) Models Left side: See Figure 1. Remove acorn nut (1), star washer (2), and existing mirror (3) from clutch hand control assembly. Discard star washer and mirror but save acorn nut. Right side: See Figure 2. Remove acorn nut (1), star washer (2), and existing mirror (3) from front brake hand control assembly. INSTALLATION Do not operate vehicle with brake disc lock in place. Operation with lock on disc will restrict movement of the wheel, which could result in death or serious injury. (00457b) NOTE Insert key all the way to the bottom of the cylinder. Turn key clockwise 180 degrees to the open position. DO NOT FORCE KEY! Key should turn freely. If key does not freely rotate, try turning key slightly left and right while inserting to align disks inside cylinder. Failure to insert key all the way to the bottom of cylinder could cause key to jam. For Models with Hydraulic Fork Front Ends 1. See Figure 1. Slide lock (1) over front brake disc as close to rearward edge of brake caliper (2) as possible. Push button completely down to lock. 3. 1. 1994-99 models: Remove upper shock absorber nut, washer, shock cover and backing washer. Save nut and washer and discard shock cover and backing washer. 2000-03 models: Remove upper shock bolt, washer and shock cover and save washer. NOTE: Do not remove stock inboard washer that is positioned behind shock cover and against shock absorber. 2. All models: Remove OEM buttonhead screw and flanged nut directly to the rear of the upper shock mount on fender support. Note T-spacer in fender support. Save nut and discard bolt. 3. 1994-99 models: Position saddlebag support (item 1) with front bracket over shock stud and rear mount over hole in fender support. Install ½ * bushing (Item 2) over shock stud and into hole of support front mount. Install saved OEM nut and washer (items 3,4) and tighten securely. 2000-03 models: Apply Locktite to the OEM shock screw (Item 5) and install through the saved washer (Item 6), front bracket of the saddlebag support (Item 1), shock and into the frame. Tighten to 21-35 ft. -lbs torque. NOTE: If installing supports with sissy bar side plates, omit 5/16 * lock washer (Item 8). H-D sissy bar side plate mounts between fender support and fender. Khrome Werks® sissy bar plate mounts outboard of fender support. CAUTION: Be careful to not dislodge T-spacer from its position in fender while inserting screw through fender support and fender. 4. Insert supplied socket head cap screw (Item 7) and lock washer (Item 8) (if applicable) through the rear saddlebag support mount, sissy bar side plate (if applicable) , fender with T-spacer and frame. Apply Loctite to the saved flanged nut and secure. Tighten to 8-13 ft-lbs torque.

INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Refer to the Service Manual and follow the instructions given to remove the main fuse. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 2. Remove the currently installed fuel tank from the vehicle. Follow the instructions for the correct model vehicle under FUEL TANK: EFI, REMOVAL in the Service Manual. 3. See FUEL PUMP/FUEL GAUGE SENDING UNIT, REMOVAL in the Service Manual for instructions to: a. Unplug the fuel pump module connector. b. Remove and discard the top plate screws. c. Remove the top plate, fuel pump and fuel level sender (fuel gauge sending unit) from the tank. NOTE Take care to avoid bending the fuel level sender float rod. Clean the electrical grounding tab (2) on the back of the fuel level sender if necessary. The tab must make firm contact with the terminal strip insert (6) in the adapter bracket. Slide the original equipment (O.E.) fuel level sender (1) into the slots (5) in the new adapter bracket (4) as shown until the lock tabs (3 and 7) snap into place. Make sure the wire is not pinched between the adapter and sender. 5. See FUEL SUPPLY CHECK VALVE/TUBE in the Service Manual. Remove the check valve/quick-connect fitting assembly from the old fuel tank, and assemble to the new tank, using a new O-ring (purchased separately). 6. Fit the slider (8) on the adapter bracket into the fuel level sender mounting channel inside the tank, and push down until the lock tab (9) snaps into place. Make sure the sender and adapter wires are not pinched between the adapter and the fuel tank tunnel, and remain accessible through the fuel tank top opening. 7. See Figure 2. Obtain the assembly of the top plate (1), regulator (2) and fuel filter (3) removed from the old fuel tank, and the stainless steel screw (8) and nut (9) provided in this kit.

1. Lower Spare Tire. (a) Lower spare tire using hooked jack handle supplied in the vehicle tool kit. 2. Install Spare Tire Lock. (a) Install the spare tire lock assembly on the lowering screw by lining up the cross pin in the lock with the slot in the lowering screw. (b) Tap lock in place with a rubber mallet until it is fully seated. (Pull on lock to ensure attachment.) (c) Install adapter shroud (protects cable and spring) using slotted washer. (See Fig. 2-1) 3. Install Key on Hooked Jack Handle. (a) Install key on hooked jack handle, pressing the jack handle into the slot in the key until the clip snaps in place

1. Remove the seat and disconnect the cables at the battery. Remove the ground cable first and then the positive (+) cable. 2. Drain the oil in the outer primary case and remove the outer primary cover following instructions in the Factory Shop manual. 3. Bend the tab on the jackshaft bolt away from the bolt head. Remove the starter pinion gear with the jackshaft bolt, lock plate and washer. 4. Remove the clutch assembly using the procedure found in the Factory Shop manual. 5. Remove the original equipment ring gear from the clutch basket by drilling out the rivets with a 5/16-inch drill bit. Drill through the rivet head and tap the ring gear off the clutch basket using a hammer. 6. Drill out the six holes in the clutch basket with the 5/16-inch drill bit. RING AND STARTER PINION GEAR INSTALLATION 1. Attach the new 84-tooth ring gear to the clutch basket using the six 5/16×24 socket head cap screws supplied. NOTE… The bevel side of the ring gear (identified by the three dots) faces away from the starter motor. Torque the socket head cap screws to 29 ft lbs. 2. Assemble and install the primary drive assembly following the instructions in the factory Shop manual. 3. Install the new 10-tooth pinion gear with the jackshaft bolt, lock plate and thrust washer. Torque the jackshaft bolt to 7 – 9 ft lbs. Bend the lock tab on the lock plate against a flat on the jackshaft bolt head. 4. Measure and adjust the air gap between the ring gear and the pinion gear. See Fig-1 . The correct gap is .075 – .125 inch. If the gap is larger than .125 inch, use the supplied shim washers inside the jackshaft coupler. See Fig-2 . If the air gap is smaller than .075 inch, the jackshaft must be shortened by removing material from the splined end of the shaft. See Fig-3 . 5. Install the outer primary cover following instructions in the Factory Shop manual and refill the primary case with the proper amount of primary oil. 6. Re-install the battery cables in the reverse order they were removed. Re-install the seat
