Remove existing control arm end cap and grind the outside flush. See picture below for reference. The swing arm will drop if both sides are removed at the same time. To ease installation, complete one side before starting on the other. Note: there is a left and right. Left and right end caps shown. 2. Install mounting plate assembly 10002351 on top of the end cap using 7/16″ hex head bolt and lock washer in the bottom hole. Use the 7/16″ counter sink bolt in the top hole. Make sure the end cap is seated properly. The end cap notch should fit into the recess on the frame. The pivot arm assembly is shipped on mounting plate assembly; you may remove the pivot arm to make installation easier. 3. Snug up the bolts evenly, make sure the end caps are not crooked in relation to the frame. Tighten both bolts to 25 ft lbs. (Further tightening will be required after the toe in is set). 4. If you removed the left hand pivot arm assembly, remount it now, 10002575-A (pg 20) with seal, bearings (2), washer, nut, cotter pin and dust cover. 5. Repeat for right hand side. 5 Toe In Adjustment Adjustment made with the mounting plates, bolts, pivot arms, and hubs (without wheels and tires) in place

REMOVAL NOTE This Instruction Sheet covers several different Harley-Davidson models and years. Be sure to locate and follow the procedures that apply to the motorcycle receiving the new guard. For Models without Lower Fairings 1. Proceed to For All Models section. For Model FLHTCUI (Ultra Classic Electra Glide) with Factory-Installed Lower Fairings 1. Remove the lower fairings following the instructions in the appropriate Service Manual. 2. When the lower fairings have been removed, proceed to For All Models section. For Models FLHR/I (Road King), FLHT (Electra Glide Standard) or FLHTC/I (Electra Glide Classic) with Harley-Davidson Genuine Motor Accessory Lower Fairings 1. See Figure 1. Remove the two black screws (1) that attach the fairing cap (2) to the lower fairing (5). Remove the cap. Set the parts aside for re-installation. 2. Remove the screw (7), rubber washer (8) and locknut (10) and the clamp (9) that attaches the bottom of the lower fairing to the engine guard and set aside. 3. Remove the two locknuts (3), U-bolt (6) and U-bolt retainer (4). 4. Remove the lower fairing by sliding it out from behind the engine guard. 5. Repeat Steps 1 through 4 for the opposite side. 6. Proceed to For All Models section. For Model FLTR/I (Road Glide) with Harley-Davidson Genuine Motor Accessory Lower Fairings Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect the battery, negative (-) battery cable first, following the instructions in the appropriate Service Manual. 2. Remove the seat following the instructions in the appropriate Service Manual. 3. Remove the cable strap holding the clutch cable to the engine guard. 4. See Figure 2. Remove the TORX screw (8), rubber washer (9) and locknut (11) and the clamp (10) that attaches the bottom of the lower fairing (4) to the engine guard and set aside INSTALLATION 1. Hold the engine guard in position, and loosely fasten the top of the guard with the new hex socket screw and flat washer from the kit. 2. Install the bottom brackets to the motorcycle frame with the two new TORX screws and locknuts. 3. Tighten all three screws to 15-20 ft-lbs (20.3-27.1 Nm) . For Model FLHTCUI (Ultra Classic Electra Glide) with Factory-Installed Lower Fairings 1. Install the lower fairings following the instructions in the appropriate Service Manual. For Models FLHR/I (Road King), FLHT (Electra Glide Standard) or FLHTC/I (Electra Glide Classic) with Harley- Davidson Genuine Motor Accessory Lower Fairings 1. Carefully place one lower fairing in position from behind the engine guard. 2. See Figure 1. Install the lower fairing to the top of the new engine guard with the U-bolt (6) from the back, through the holes at the top of the fairing. Install the retainer (4) in position on the U-bolt and secure to the engine guard with the two locknuts (3). Do not tighten the locknuts at this time. 3. Attach the bottom of the fairing to the engine guard with the clamp (9) removed earlier. Install the clamp around the engine guard in the direction shown, with the tabs toward the rear of the vehicle and the flat side of the clamp against the lower fairing. Insert the screw (7) through the lower fairing, rubber washer (8) and clamp (9). Secure the assembly with the locknut (10). Tighten to 12 ft-lbs (16.3 Nm) .

1. Open the Tour Pack and remove all of the contents. 2. Remove map bag and inner pack liner. Pack liner comes out quite easily once map bag is removed. 3. Remove the 4 bolts inside the tour pack that are located on top of the metal support plate that hold the tour pack to the luggage rack. Have your assistant hold the pack in place before removing the last bolt. 4. Gently tip the tour pack forward to expose the supporting luggage rack under the pack. 5. While your assistant holds the pack up, place the two adjusting bars on top of the supporting luggage rack. Use the 4 flat head screws supplied with the kit to mount the bars snugly to the support rack (see fig. 1). 6. Reposition the tour pack over the threaded holes in the adjusting bars at the 2″ or 3″ position and bolt it in place snugly (see fig. 2). 7. Replace the trunk liner and map case and the installation is complete

Remove the light bulbs from the tail light housing by depressing the tab on the bulb socket assembly and turning counter clockwise. Remove the bulb from the bulb socket. 2. Remove the lenses from the warp-around light fixture. These lens are held in place by a non-hardening black sealant. In addition, there are three plastic alignment tabs on the lens body that clip into the lens frame. To remove the lens, insert the supplied push Stick through the hole in the back of the light bulb housing and gently but firmly push the lens outward. This action places a stress on the alignment tabs. 3 . Using a flat blade screw driver, pry the lens away from the frame at the top, side, and bottom to release the lens alignment tabs. Go back to step 2, and use the plastic tube to push the lens outward. It may be necessary to repeat the prying process and pushing process several times to remove the lens. Note: Some users have found it useful to heat the lens area with a hair dryer to soften the adhesive. Included in this kit are: Left and Right LED modules, 1 RTQC Quick Connect Accessory Cable , 2 RTV application sticks, 1 push stick, Approximately 3 inches of shrink tube, and 1 copy of instructions. Required for installation, but not included are: A tube of Permatex RTV (available at Wal-Mart), 1/8 inch drill bit, a drill, small flat blade screwdriver, other hand tools. Window/ body sealer if required to reseat lenses can be obtained at your local glass shop. Tour Pak, Harley Davidson, Electraglide, Raod King, and Ultraglide are registered trade marks of Harley David- son. Harley Davidson does not make or endorse the use of these lights. 4. When the lens begins to emerge from the frame, grasp it at the top and bottom and pull the lens from the housing using a up and down motion. Set the lens aside . Avoid having the sealant contact other surfaces. In most cases, the lens can be reinstalled without adding additional sealant . Note: Do not use RTV to reset the lens. If sealant is needed obtain a non-hardening body/windshield sealant from your local glass shop. 6. When you are comfortable with the location of the circuit board, drill a 1/8 inch hole in the back of the light housing. This hole will be used to bring the turn signal wire from the LED module into the Tour Pak. 7. Using the supplied stick, spread a thin layer of Permatex clear RTV silicone seal along the area where the circuit board will be located. Apply a similar layer to the top of the light housing. Route the turn signal wire through the 1/8″ hole and position the circuit board in the housing. Allow the RTV to cure. 5. Test fit the LED light board in the light housing.

Fit one of the washers at the bolt side and the other at the nut side. 7- Tighten the spindle locking bolt with a torque wrench (See section 6.2 ) (photo 5). 8- Inflate the front and rear tyres (See section 4.12 ). 9- Fit the front mudguard with the provided 4 screws and the TBM6X16 washers (photo 6). 10- Cut the transport tie securing the front brake master cylinder. Fit the handlebar and fix it to the top fork with the two handlebar clamps and the four Allen bolts M8X75 (See section 6.2 ) (photo 7). 11- Regulate the front fork height as per photo No. 8 (see section 6.2 for tightening torque) ATTENTION! For safety reasons the front fork must be extracted within notch No. 4 (minimum) and No. 5 (maximum) (photo No. 8). 12- Remove the throttle control cover and fit the cable as shown in photo 9. Re-fit the cover. (See section 4.9 ). 13- Fit the front brake lever and secure the clamp with the provided screws 14- Fit the engine stop button and fix it to the handlebar with its mounting clamp 15- Fit the clutch lever and adjust the travel of the lever as you prefer using the regulator (photo 10) (See section 4.11 ). Fit the number plate fixing it with the related spacers and screw TBEI M6X40 and insert the front brake cable in the slide. 16- Fit the footrests (photo 11) 17- Fill the engine coolant circuit (See sections 4.5 and 4.6 ) (photo 12)

The majority of HSR42/45 installations use the Harley cable. Installation is simple when the installation instructions are followed, step by step. Those steps are: • Remove the stock Harley choke cable assembly. • Remove the spring and plunger from the stock cable. • Remove the Mikuni “Starter Nut” from the HSR. • Remove the Mikuni spring and plunger from the HSR. • Install the Mikuni spring and plunger on the Harley choke cable. • Install the Harley choke cable with the fitted Mikuni spring and plunger into the HSR carburetor. • DO NOT use the Mikuni Starter Nut; discard it. • DO NOT use the Harley spring or plunger; discard them. Note: If you do not have installation instructions, you may download them from the www.mikuni.com website in the “manuals” section. If the Mikuni Starter Nut is fitted to the Harley cable, the choke plunger is held off its seat and the choke is open all the time. If the Harley spring and plunger are used, the plunger does not seal and the choke is open all the time. The result, in both cases, is very poor fuel mileage (30 mpg or less). Another possible cause of poor mileage, rough idle and fouled spark plugs is incorrect cable routing. The stock Harley choke cable is very stiff and may not be fully seated in the metal elbow at the carburetor end of its run. This condition is easily corrected. On occasion, one of these errors may have been made by someone else at another location. The unfortunate mechanic who inherits the task of correcting the rich condition, poor idle and poor fuel mileage may have no clue as to the mismatch of parts. For this reason, we include the photos and text to help you discover if your installation is correct.

XM satellite radio is available within the continental United States. It is not available in Alaska or Hawaii. Additional Parts Required FLHT models will require prior installation of an Advanced Audio AM/ FM/ CD Radio Kit (Part Number 76412-06) and an AM/ FM Antenna Kit (Part Number 76325-06 or 76317-06). Unless one has already been fitted as part of another Advanced Audio kit installation: FLHT, FLHTC, and FLHX models will require the additional purchase of a Non-Ultra Overlay Harness (Part Number 70169- 06) and a left-hand Antenna Bracket (Part Number 76456-06). 1 . Ensure vehicle runs correctly through all rpm ranges and idles correctly before attempting any work. It is highly recommended that a pressure / flow test be carried out before & after installation of the VariReg to determine fuel system condition . Stock HD 300 kPa / 44 psi, VariReg as delivered 360 kPa / 52 psi Note: In some countries gas stations do not “final filter” the fuel & therefore we recommend that the fuel filter canister be replaced every 15,000 klms (10,000 miles). Restriction of the fuel by way of a blocked or partially blocked filter will result in difficulty in tuning or failure to obtain satisfactory results during tuning. Should you experience difficulties in tuning, see Diagnosing fuel filter and pump faults 2. Remove air filter cover, air filter and backing plate. Check Throttle Position Sensor value at completely closed throttle as best performance will be obtained at the nominated settings. This will require backing off the idle screw and cold start idle actuator and screw adjustment as described in the workshop manual. The original T.P.S. values should be recorded for possible future reference. To set TPS values without the HD breakout box see VariReg TPS Setting for Harley-Davidsons The T.P.S. values must be set to 1995 – 1996 175 mV (+/- 25mV) 1997 – 2001 275 mV (+/- 25mV) Record the original TPS value here. ………………..mV YOU MUST ENSURE THROTTLE PLATES ARE COMPLETELY CLOSED AND NO BINDING EXISTS IN CABLES to obtain the correct value setting. 3. Reset idle screws to approximate previous settings, no need to start the engine. 4. Complete full or partial fuel tank removal as described in workshop manual. 5. Remove stock fuel pressure regulator as described in workshop manual and leave Horn removed from vehicle until after tuning, this will allow ease of access to the regulator
