1 Remove the stock seat. 2 Unplug the stock wiring harness from the ECM (Fig. A) . 3 Plug the PCV connectors in-line of the stock ECM and wiring harness (Fig.B). 4 Tuck the PCV to wiring harness connection into the opening in front of the battery box (Fig. C). 5 Using the supplied velcro attach the PCV to the top of the ECM (Fig. C) FIG.A FIG.C Remove Ground wire FIG.B PCV connector PCV connector Stk connector Connection 15-011 www.powercommander.com 2010 Harley Davidson Touring PCV – 4 6 Remove the right hand saddlebag and sidecover. 7 Locate the stock O2 sensor connections and unplug both connectors (Fig. D) The stock O2 sensors will NOT be connected to anything at this time. The sensors can be removed from the exhaust if you have a way to plug the hole. Unplugging the sensors does NOT cause an engine light but will cause a historic code in the ECM for non-active O2 sensor. This is not causing any issues with the running of the bike. FIG.D Follow these instructions when using the Auto tune kit – part #AT-100B 1 Remove the left hand side cover. 2 Place the Autotune modules in front of the battery as shown in Figure H. If using velcro make sure the velcro does not cover the designation of the unit on the back (AT #1 or AT#2). The modules are coded to the front and rear cylinders. FIG.E 3 Remove the rubber plug for the diagnostic connector. Plug the lead from the Autotune kit into the stock diagnostic connector (Fig. J).This connection is under the LH sidecover. DO NOT connect to the accessory connection in front of the battery. 4 Reinstall the sidecover. Route the harness along the front down tube and along the backbone of the frame to Autotune module AT#1. Wire the harness to the module per Figure G. The harness can be cut to length if desired. 6 Repeat step 4 for the rear cylinder. Wire the harness to Autotune Module AT#2. The harness can be cut to length if desired. If your exhaust does not accept the M18x1.5mm O2 sensor you will need to install the supplied O2 bungs with the Auto tune kit into your exhaust. See Auto tune instructions for more information

The majority of HSR42/45 installations use the Harley cable. Installation is simple when the installation instructions are followed, step by step. Those steps are: • Remove the stock Harley choke cable assembly. • Remove the spring and plunger from the stock cable. • Remove the Mikuni “Starter Nut” from the HSR. • Remove the Mikuni spring and plunger from the HSR. • Install the Mikuni spring and plunger on the Harley choke cable. • Install the Harley choke cable with the fitted Mikuni spring and plunger into the HSR carburetor. • DO NOT use the Mikuni Starter Nut; discard it. • DO NOT use the Harley spring or plunger; discard them. Note: If you do not have installation instructions, you may download them from the www.mikuni.com website in the “manuals” section. If the Mikuni Starter Nut is fitted to the Harley cable, the choke plunger is held off its seat and the choke is open all the time. If the Harley spring and plunger are used, the plunger does not seal and the choke is open all the time. The result, in both cases, is very poor fuel mileage (30 mpg or less). Another possible cause of poor mileage, rough idle and fouled spark plugs is incorrect cable routing. The stock Harley choke cable is very stiff and may not be fully seated in the metal elbow at the carburetor end of its run. This condition is easily corrected. On occasion, one of these errors may have been made by someone else at another location. The unfortunate mechanic who inherits the task of correcting the rich condition, poor idle and poor fuel mileage may have no clue as to the mismatch of parts. For this reason, we include the photos and text to help you discover if your installation is correct.

INSTALLATION 1. Prior to installing the gas cap on the vehicle, insert the key into the lock. Firmly grasp the chrome top of the fuel cap and turn the key until it stops. On right hand threaded fuel caps, turn the key counter-clockwise until it stops. On left hand threaded fuel caps, turn the key clockwise until it stops. This assures an unlocked position for the gas cap. Allow the key to return to the neutral position. 2. Remove the key and install the fuel cap on the vehicle. is00770 Figure 1. Right Hand Threaded Fuel Cap Installation NOTE When installing the fuel cap, rotate the cap one full turn past the audible click. This automatically positions gas cap to lock position. A properly locked/installed gas cap will rotate freely in both directions. Failure to do so will give an incorrect assumption that the fuel cap does not work properly. REMOVAL On right hand threaded fuel caps, insert key, and while holding the gas cap in place with hand, turn key counterclockwise until it stops, return key to original position. Gas cap must rotate 270 degrees counter-clockwise before mechanism engages to allow gas cap removal. Continue to rotate counterclockwise to fully remove gas cap. On left hand threaded fuel caps, insert key and while holding the gas cap in place with hand, turn key clockwise until it stops, return key to original position. Gas cap must rotate 270 degrees clockwise before mechanism engages to allow gas cap removal. Continue to rotate clockwise to fully remove gas cap. REPLACEMENT KEYS Record the 4 digit key number stamped on the back of the key opposite the Harley-Davidson logo, in the area provided below. If a replacement key is needed, see your Harley-Davidson Dealer with the 4 digit number to order a replacement

Make sure they are situated away from the rear exhaust pipe. 2.1 Obtain a small tube of Loctite® #262 (red) for use later. 2.2 Drain the transmission oil. 2.3 Remove the clutch adjustment cover (left side). 2.4 Remove rear exhaust header pipe (cross over exhaust pipe). 2.5 Remove the muffler support bracket. 2.6 Remove the clutch release cover (right side). 2.7 Remove clutch push rod and oil slinger. To be disassembled and modified later. 2.8 Remove the two nuts from the main (rear) and counter (front) transmission shafts. 2.9 Remove the transmission bearing housing (puller available from Champion Sidecars). To be replaced with new reverse gear transmission bearing housing (Trap Door). 2.10 Cover the exposed gears in the transmission with a cloth in preparation to cut the shifter fork shaft. 3 Install New Main and Countershaft Gears NOTE: Gears and Tapered Split Rings are factory matched sets. Do not mix!. 3.1 Locate the shifter fork rod, mark fork rod flush at transmission case and pull out 1/4″. Figure 1 Figure 2. If you pull the shifter fork rod out too far, it will be difficult to realign it with the internal shifter fork. 3.2 Cut the shaft at the mark and push it back in. The shaft end MUST NOT stick out of the transmission case. If the shaft is in deeper, fill the hole with silicone to prevent the shaft from moving in and out. NOTE: Shifter fork is made of non-tempered metal and may be cut with a hacksaw or Dremel® cutting tool. 3.3 Important: Remove stock spacers from main and counter shafts. Spray with silicon remover (Brake-Clean) then, using supplied cleaning pad, clean shafts, new counter and main shaft gears and tapered lock rings (inside and outside) Figure 1 3.4 With motorcycle in neutral, pull both the shafts out and simultaneously push the OEM outermost gears in until seated completely to expose the shoulders of both shafts. The countershaft shoulder should be flush with the gear face. For the main shaft the gear would “hang over” the shoulder a small bit. Figure 2 3.5 Apply supplied Champion Super-Lock retaining compound to the inside and outside surfaces of the large gear tapered split ring, to the inside of the new countershaft gear (large gear) and to the transmission countershaft (the forward most shaft). 3.6 Install new countershaft gear to the transmission countershaft. Insert tapered split ring (tapered end first) into the countershaft gear. Install ring seat tool and spring to counter shaft and new countershaft gear. Torque ring seat tool to 40 ft-lb’s. 1. Be sure motorcycle is properly secured before you begin. 2. Remove saddlebags and place aside. 3. Begin removing your stock mufflers. Starting on one side of the bike, loosen the clamp securing the muffler to the headpipe. Remove the two bolts securing the muffler to the mounting bracket on the saddlebag support of the bike. Keep these bolts for use with your new slip-on mufflers. 4. Using supplied clamp over new slip-on muffler install over stock headpipe. Align the mount tab with holes in the mounting bracket on the saddlebag support. Note that there is a left and a right side pipe. The clearance dent is on the side closest to the swingarm providing clearance on many models. Secure pipe with stock bolts. Be sure to apply Loctite® to bolts upon re-installation. 5. Securely tighten bolts, and then tighten the clamp securing the slip-on muffler to the headpipe. 6. On the opposite side of the bike, repeat steps 3-5. 7. Reinstall saddlebags. 8. Be sure to check proper alignment and clearances before riding. 9. Every time you perform regular maintenance be sure to re-torque all clamps and fasteners. SUGGESTION: For maximum performance you can purchase our “Tru-Power” Headers and XXX Air Cleaner to truly complement the power that your new “Tru-Power” Slip-Ons provide.
