YAMAHA ROADSTAR TRIKE Removal of Clear Taillights and installation of Red Taillights

1 Installation of Lights 1.1 Support the trike on jack stands and remove the wheels. 1.2 Remove the clear lights from the inside of the wheel wells by unscrewing the three (3) screws from the light. 1.3 Unplug the wires and remove the lights. 1.4 Remove the chrome bezels and rubber gaskets from the clear lights and install on the red lights (5 screws). 1.5 Re-connect the wire plugs and install the red lights to the trike body using the same three screws. 1.6 Replace the wheels and torque the lug nuts to 75 lb.ft. 2 Wire modification inside trunk 2.1 From the inside of the trunk pull back the carpet on both the left and right hand sides to expose the wire harnesses coming from the wheel wells. 2.2 Locate the resistors in the harness, 2.5″ x 0.5″ x 0.5″, and covered by black shrink wrap. 2.3 Cut the shrink wrap to expose the resistors and cut wire on both side of the resistors. Remove and discard resistors. 2.4 Splice in the supplied 5″ green wires (WITHOUT the diodes) with 2 blue scotchlock connectors per side to reconnect the cut wires. 2.5 Do not glue in carpet until lights are tested. 3 Change to pigtail from Trike to Motorcycle. 3.1 Remove driver’s sear 3.2 Unplug pigtail from motorcycle (MC) wiring and trike body wiring. 3.3 Cut heat shrink on the MC plug side of the pigtail and pull expansion sleeve back to expose the wires. Figure 1 3.4 Cut Green and Yellow turn signal wires and about 3″ from the MC plug and splice in Green and Yellow wires from the supplied resistors with the supplied hest shrink solder connectors (heat to be applied) – (three wires in one connection) Figure 1 3.5 Cut the Red (Brake) and Brown (Running lights) wires and splice in the supplied diodes with the supplied heat shrink solder connectors. Red side of the diode wire facing the Trike plug. Figure 1 3.6 Connect eye lug on the black wire from the resistors to the negative terminal of the battery. There are no grease fittings on the trike body and no required body lubrication points. 4. Rear end lubrication . Your differential comes filled with 1 quart of SAE 85W140 API GL-6 gear oil. You should not have to top-off the differential unless you experience axle seal or pinion seal leaks. Check the oil level every 10,000 miles, or sooner if you experience leaks, and refill as necessary. Do not fill higher than the fill-hole. Change the differential oil every 30,000 – 35,000 miles. 5. Brakes . Check your front and rear brake system fluid levels every 3,000 miles and top-off as necessary. Inspect brake pads every 10,000 miles and replace as necessary. Pads are Volkswagen Part # D101P. 6. Drive Train . If your driveshaft U-joint and/or splines are fitted with grease fittings, pump the fittings with wheel-bearing, graphite or high-pressure grease every 3000 to 5,000 miles. If yours does not have grease fittings then lubrication is not required. 7. Suspension System : The suspension system is designed to give you the best ride with a load of no more than 500 pounds (passengers plus cargo plus trailer tongue weight): GL1500: The OEM adjustable air shock is used in conjunction with two (2) new Progressive 416 air shocks. The three shocks should be pressurized to about 20 psig, but to no more than 70 psig; GL1800: You can still use your OEM mono-shock pre-load adjustment. Your two (2) new coil-over shocks do not have an air system connection. However, there is a pre-load adjuster ring on each new shock that is factory-set at the “lowest” setting, for the softest ride. Changing this setting will result in a stiffer ride. 8. EZ-Steer (rake kit) : If your trike is equipped with Champion’s EZ-Steer, the bearings are a wear item. You should follow your motorcycle manufacturer’s recommended front-end triple-tree maintenance requirements. Generally these call for an initial service at 1,000 miles followed by periodic maintenance at 10,000 mile intervals. 9. Electrical : Your trike is pre-wired for a trailer connection. The harness is just below the trunk door on the underside of the body.

Do not use commercial belt dressing compounds on the belt: these compounds are designed for friction, not toothed, belts and can collect dirt and sand. 7. Suspension System. The suspension system retains your single OEM shock and adds two coil-over “helper” mechanical shocks. The system is designed to give you the best ride with a load of no more than 500 pounds (passengers plus cargo plus trailer tongue weight). There is a pre-load adjuster ring on each new shock that is factory-set at the “lowest” setting, for the softest ride. Changing this setting will result in a stiffer ride

Secure the center stand to one of the forward crash bars with a ratchet strap to keep vehicle from rolling forward and off the center stand. Be sure that the vehicle is laterally stable as well. Remove the following from the vehicle. See OEM manual for detailed instructions. From the manufacturer, your Honda Gold Wing brake system utilizes both front and rear brakes when the foot brake is applied. In order to insure safe operation of your Gold Wing when converted to a Champion Sidecars Trike, the brake system must be modified to isolate the front and rear brake systems from each other. Once modification is complete, four of the six pistons in the front calipers operate only when the hand brake lever is applied. The rear brakes operate only when the foot brake pedal is applied. The diagrams below outline the difference between the GL1800 OEM brake system and the system as modified by the Champion Sidecars Trike Conversion Kit.

FL Touring models equipped with a TLE/ TLE Ultra Sidecar will require the additional installation of a Bank Angle Switch Kit (88115-03) and is available for separate purchase. See a Harley-Davidson dealer.INSTALLATION 1. Remove the original equipment (OE) Turn Signal Module (TSM) or Body Control Module (BCM) following the instructions in the service manual. 2. Install the Bank Angle Sensor (BAS) on sidecar vehicles. 3. Install the new turn signal/security module (TSSM) (7), Hands Free Security Module (HFSM) (1) or BCM (9, 11) from this kit, following the instructions in the service manual. Configure the Trike or sidecar TSSM, HFSM or BCM to “Side Car Enabled” using Digital Technician. 4. Install the Hands Free Security Module (HFSM) Antenna and antenna mount (6) if necessary, using the service manual instructions. Be sure that all lights and switches operate properly before operating motorcycle. Low visibility of rider can result in death or serious injury. (00316a) ACTUATION 1. INSTALLATION 1. Remove existing front wheel assembly. Save axle, axle nut, brake disc and wheel spacers for kit installation. Refer to FRONT WHEEL in Service Manual. For FLSTC and FLSTN Models: Discard moon-style hub cap. For FXSTD Models: Discard tapered spacer. 2. See Figure 1. Install valve stem assembly (D) on wheel. Refer to TIRES in Service Manual. Do not re-use brake disc screws. Re-using disc screws can result in torque loss and damage to rotor and/or brake assembly. (00319b) NOTES Install the primary bearing first using appropriate Service Manual and WHEEL BEARING REMOVER/INSTALLER. For Kits 43918-07 and 43919-07: • The side of the wheel with the valve stem and directional arrow is the right side of the wheel. • The left side of the wheel is the primary bearing side. For Kits 43920-08 and 43921-08: • The left side of the wheel has a machined groove in the hub face to identify it as the primary bearing side. • Install the wheel so that the valve stem is on the right side of the motorcycle. For Kits 44055-07, 44056-07, 44057-07, 44058-07, 43538-09, 43549-09 and 43577-09: • The wheel should be installed so that the hub markings are on the left side of the motorcycle. An arrow cast into the rim of Kits 44055-07, and 44056-07 indicates the direction of rotation. A groove is machined in the left-side hub face to indicate the primary bearing side. • For dual brake disc models, install the brake disc according to the Service Manual. The chrome hub cap (2) is not used. • For single brake disc models, install the brake disc according to the Service Manual. The chrome hub cap MAINTENANCE AND CLEANING Chrome parts must be maintained regularly so they keep their original shine and luster. 1. Clean heavily-soiled wheel surfaces using Harley-Davidson Wheel and Tire Cleaner applied with the Harley Wheel and Spoke Brush. 2. Thoroughly clean chrome with a good quality chrome cleaner, such as Harley Bright Chrome Cleaner. 3. After cleaning and polishing, seal the finish with a good quality sealer, such as Harley Glaze Polish and Sealant.

Intake Manifold: 1. Install MAP sensor in Mikuni manifold (Twin Cam only). 2. Attach the Mikuni manifold to the engine. Align the manifold before tightening the bolts. The flange surface of the Mikuni manifold should be parallel with the front of the engine’s cam cover. Use a level or angle meter to check this. Tighten the manifold bolts. 3. Attach the rubber flange to the Mikuni manifold with the furnished 5/16″x3/4″ bolts and washers. Choke Cables: Mikuni & Harley-Davidson Route the cable with largest radius bends possible. Check the cable for free-play after installation. If there is no free-play, the engine may run rich and deliver poor performance or low fuel mileage. Harley Cable (Twin Cam Kits: 42-19, 45-4) : 1. Remove the Harley choke cable from the stock carb. 2. Remove the spring and plunger from the cable. 3. Remove the spring and plunger from the Mikuni. 5. Install the Mikuni spring and plunger onto the Harley choke cable. Change nothing else; be sure to use the Harley plastic nut, not the Mikuni nut (See Figure 1). Total Kit Installation Instructions The HSR series carburetors are precise yet durable instruments; however, like any other piece of fine equipment, they require correct installation and reasonable care to assure optimum performance and long life. Extra time spent during installation will pay off in both short and long term performance and reliability. This Mikuni HSR carburetor kit is designed to be a bolt-on application, and as such, is set-up and jetted properly for most applications. However, since Harley-Davidson motors are often highly modified, alternate tuning settings may be required. The Mikuni Tuning Manual helps make jetting alterations and adjustments an easy matter. NOTE: Carburetor Kits not designated as C.A.R.B. exempt, are not legal for motor vehicles operated on public highways in the state of California, or in any other states and countries where similar laws apply. WARNING NOTE: NOTE: WARNING CAUTION NOTE: NOTE: TK-2 6. Install the new assembly into the Mikuni carburetor. Be careful to only gently tighten the plastic nut. 7. Loosen the knurled plastic friction nut behind the choke knob and check for free-play (see Figure 2). Figure 1: Harley nut with Mikuni spring & plunger Figure 2: Choke cable adjustments Mikuni Cable (Evo Kits: 42-8, 45-2 & 45-3) : 1. Remove nut, spring and plunger from the Mikuni. 2. Install the nut, spring and plunger onto the cable. 3. Install the assembly into the Mikuni HSR carburetor. Be careful to only gently tighten the plastic nut. 4. Check for free-play. Adjust the cable as necessary. An optional choke cable mounting bracket is included in the Evo kits for custom installations. Carburetor Installation: 1. Insert the carb fully into the rubber flange, align with engine and tighten the clamp. 2. Slip the fuel hose onto the carburetor’s fuel fitting and secure with the enclosed hose clamp. NOTE: Some Twin Cam installations may require removal of a small amount of fin material from the cylinders to clear the float bowl. Throttle Cables The HSR carburetor uses stock 1990 and later Harley- Davidson cables. However, if your Harley is fitted with some other carburetor, you may need to purchase a set of cables. See your dealer for the correct cable set. 1. Route the throttle cables with large radius curves and so they do not interfere with other components. 2. Screw the cable adjusters together to make them as short as possible. 3. Connect the “close” cable first (see Figure 3). 4. Install the “open” cable next (see Figure 3). 5. Adjust the opening cable until the slide can be opened fully. Snug the adjuster lock nut. 6. Turn the handlebar to the right and adjust the throttle free-play with the closing cable adjuster to approximately 1/8″ (see Figure 4)

Repeat the above steps for the remaining footboard insert. Installing the New Inserts 4. Apply liquid dishwashing soap to the rubber beads on the new footboard insert. 5. Place the footboard insert into position on the footboard pan. From the underside of the footboard, use a pliers to pull each rubber bead into its mating hole in the footboard pan until the beads protrude through the pan. 6. Repeat the above steps for the remaining footboard insert.

For Kits 43573-08, 43575-08, 43703-08, 43978-07, 43771-07, 43609-07, 40943-09, 40966-09 and 40996-09: • The left side of the wheel has a machined groove (item 5, Figure 2) in the hub face and/or DOT markings to identify it as the brake disc and primary bearing side. • Install the wheel so that the valve stem is on the right side of the motorcycle. For Kits 44323-07, 44322-07 and 44282-07: • Install the wheel so that the hub markings are on the left side of the motorcycle. The left side of the wheel has a machined groove (item 5, Figure 2) in the hub face and hub markings to identify it as the primary bearing side. • These kits include one or two hub plates (43985-00) to install between the brake disc and the wheel and a chrome hub cap (43986-00) to install on the wheel opposite the brake disc side. Hub covers must be installed to prevent water intrusion, which could cause an imbalance condition. Dual brake disc models: Install one stainless steel hub plate (3) between each brake disc and wheel hub. Discard chrome hub cap (2). Install brake discs according to service manual procedures. Single brake disc models: Install one stainless steel hub plate (3) between the brake disc and wheel hub. Install the brake disc according to service manual procedures. Install the chrome hub cap (2) on the side opposite the brake disc. Discard extra stainless steel hub plate (3). • The gross axle weight ratings is unaffected by the installation of this wheel on a vehicle equipped with a 21-inch wheel. For Kits 43975-07, 43773-07, and 43602-07: • The wheel has a machined groove (item 5, Figure 2) in the hub face to identify the right side. • For 2007 and later FX Softail Models and 2008 and later FXDWG: The left side of the wheel is the primary bearing side. For all other models the right side of the wheel is the primary bearing side. • For Kit 43602-07: An arrow is engraved into the right side hub to indicate the direction of rotation. • For Kits 43975-07 and 43773-07: An arrow is cast between the spokes on the right side to indicate the direction of rotation. • These kits include one or two hub plates (43985-00) to install between the brake disc and the wheel and a chrome hub cap (43986-00) to install on the wheel opposite the brake-disc side. Hub covers must be installed to prevent water intrusion, which could cause an imbalance condition. Dual brake disc models: Install one stainless steel hub plate (3) between each brake disc and wheel hub. Discard chrome hub cap (2). Install brake discs according to service manual procedures. Single brake disc models: Install one stainless steel hub plate (3) between the brake disc and wheel hub. Install the brake disc according to service manual procedures. Install the chrome hub cap (2) on the side opposite the brake disc. Discard extra stainless steel hub plate (3). 4. Install wheel assembly parts from the appropriate Service Parts table for this fitment and stock brake disc. Discard parts from the installation kit that are not required. Refer to FRONT WHEEL in Service Manual. 5. For FLSTC and FLSTN Models: Install wheel kit and right side wheel spacer provided in installation kit. For FXSTD Models: Install wheel kit, stock left wheel spacer and right side wheel spacer from installation kit in place of the tapered right side wheel spacer discarded in Step 1. Refer to FRONT WHEEL in service manual. For FXSTS Models: Install the left side wheel spacer provided in the kit between the stock left wheel spacer and the left fork. All other models: Install wheel spacers previously removed. 6. Install front wheel (1), stock axle and stock axle nut. Refer to FRONT WHEEL in service manual
