1. The Float The float bowl acts as a fuel reservoir to meet engine demand. The float is hinged on a pin in the float boss. It rises and falls with the fuel level in the float bowl. The small metal tang integrated in the plastic float supports the float valve, also known as the float needle. As the fuel in the float bowl rises, the float valve is pushed into the valve seat, until it’s high enough to shut off the fuel flow to the bowl. As fuel is used the level in the bowl drops lowering the float which pulls the float valve from its seat, and fills again. Adjusting the height of the float has a big effect on the mixture as a low or high float level makes it harder or easier for the vacuum to suck fuel into the venturi. Differing float levels cause an imbalance which may be perceived as vibration. 2. The Choke This system is referred to as the choke. But that’s a misnomer. When you pull the choke knob, what you’re doing is retracting a plunger that opens a tube connected to the starter jet, allowing additional fuel to enter the venturi just below the vacuum hose nipple. It supplements the pilot system at start up. 3. The Pilot System The primary purpose of the pilot system is to supply the mixture at idle. It continues to supply fuel throughout the entire throttle range, but after about 1/8 throttle is reached the main system starts to put out more of the total mixture, up to full throttle. By adjusting the idle with the big screw on the left side of the carburettors the position of the butterfly is altered, so exposing one or more of the four small holes that are drilled into the venturi, (leading to the pilot jet) just under the butterfly valve, letting more or less air pass the butterfly. Adjusting the pilot screw that’s under the carburettor varies the amount of air premixing with the fuel before it enters the venturi. 4. The Main System Open the throttle and the cable that’s connected to the butterfly valve turns it from vertical to horizontal, so letting more air through the venturi. This increases the vacuum effect that is transferred up through the vacuum drilling in the slide to the diaphragm valve that leads to the diaphragm chamber. The top chamber is separated from the bottom by a rubber diaphragm. The bottom chamber is open to atmospheric pressure from the airbox. When the vacuum in the top chamber rises enough, the constant ambient pressure of the lower chamber helps the diaphragm valve overcome the downward force of the diaphragm spring, so it rises from the ven- turi. As the diaphragm is raised the needle is pulled out of the needle jet, exposing a thinner portion of the needle taper which allows more fuel to rise into the venturi to meet the increased engine demand. Softail EZ-Steer Instruction Supplement Installation of the Champion EZ-Steer system is similar to the installation of the OEM triple clamps of your Harley Davidson Softail Motorcycle. We strongly recommend that you use your OEM service manual and follow the prescribed disassembly, installation and torque specifications (except where noted below) for the upper and lower clamp assembly. Installation Notes • Note the torque specifications for the items listed below. Item # Description (Qty) Torque Spec. (Lb.Ft.) N/A OEM Steering Stem Bolt (1) 35 7 7/16-20 x 1.5 Socket Head Cap Screw (2) 45 • The supplied fork tube extensions (Item #2) must be used with the Champion EZ-Steer system. • Do not torque the steering stem bolt until fork tubes have been installed to the assembly. • Remove O-rings from OEM fork tube ends and install to Champion fork tube extensions (Item #2) prior to installation onto fork tubes. • The supplied fork tube covers (Item #9) must be installed to lower triple clamp prior to installation of fork tubes. WARNING: If the Champion EZ-Steer system is installed on a motorcycle / sidecar combination and the sidecar is removed, the motorcycle is not safe to ride, and OEM triple clamps should be replaced.

INSTALLATION – TOP COVER 1. See Figure 3. Remove and retain the stock screw (J) from the top of the transmission upper cover (I). 2. Ease the left side of the cover through the right side of the engine. You may need to angle the transmission cover slightly as you work it into position. 3. Fasten the weld-nut end of the top-cover bracket (2) to the top cover (4) using the screw (3) from the kit. Torque the screw to 6.6 – 9 ft-lbs (8.9 – 12.2 Nm). 4. Fasten the top of the top-cover bracket (2) to the left side of the transmission upper cover using the screw (J) removed in step 1. Torque the screw to 8 – 10 ft-lbs (10.8 – 13.5 Nm). 5. Install the Softail transmission-interface cover (D). Go to the next section in this instruction sheet. NOTE Save the washer (1) from this kit for transmission-interface cover installation. INSTALLATION – INTERFACE COVER 1. See Figure 1. Remove the screw (1) from interface cover at location 1. Keep the screw for installation. 2. Loosen the screw (2) at location 2 approximately three turns. 3. See Figure 2. Position the slotted hole (1) on the interface- cover mounting bracket (2) behind the washer at location 2. 4. Install the screw (4) from Step 1 through the mounting hole on the bracket and into location 1. Tighten the screw to 7 – 9 ft-lbs (9.5 – 12 Nm). 5. Tighten the screw (3) in location 2 to 13-16 ft-lbs (17.6 – 21.7 Nm). 6. See Figure 3. Place the interface cover (D) in position on the motorcycle. Spread the oil-line grommet (E) to wrap around the oil lines, then re-position the grommet in the interface cover. The edge of the interface cover must overlap the top of the top cover

1. Tire Pressure and Rotation : Keep the nominal tire pressure at about 20-25psig. It is not necessary to periodically rotate the trike tires unless you experience unusual tire wear. 2. Bearing Lubrication . Your Swing Arm, external differential and axle bearings are sealed and do not require greasing. However, should you experience unusual differential or axle bearing noise you should take your trike to a Champion Trike Dealer or to your motorcycle mechanic for a checkup. 3. Body Lubrication . There are no grease fittings on the trike body and no required body lubrication points. 4. Differential lubrication . Your differential is a sealed unit and comes filled with high-pressure grease. No maintenance is required. 5. Brakes . Check your brake system fluid level every 3,000 miles and top-off as necessary. Inspect rear disc brake pads every 10,000 miles and replace as necessary. Pads are Volkswagen Part # D101P 6. Drive Train . Inspect your drive belt as recommended in your motorcycle Owner’s Manual. When properly tensioned after the trike conversion, the belt should “deflect” about 1/2 to 5/8 inches when pressed with a force of 10 pounds. Do not use commercial belt dressing compounds on the belt: these compounds are designed for friction, not toothed, belts and can collect dirt and sand. 7. Suspension System. FLH/FLT : The suspension system retains your two OEM shocks and is designed to give you the best ride with a load of no more than 500 pounds (passengers plus cargo plus trailer tongue weight). Keep the air pressure in the shocks in the range of 30-70 psig: Softail (FLST) : The suspension system retains your single OEM shock and adds two coil-over “helper” mechanical shocks. The system is designed to give you the best ride with a load of no more than 500 pounds (passengers plus cargo plus trailer tongue weight). There is a pre-load adjuster ring on each new shock that is factory-set at the “lowest” setting, for the softest ride. Changing this setting will result in a stiffer ride. 8. EZ-Steer (rake kit) : If your trike is equipped with Champion’s EZ-Steer, the bearings are a wear item. You should follow your motorcycle manufacturer’s recommended front-end triple-tree maintenance requirements. Generally these call for an initial service at 1,000 miles followed by periodic maintenance at 10,000 mile intervals.

STOCK EXHAUST SYSTEM REMOVAL 1. On FLSTN, FLSTF, FLSTH and FLSTC loosen the right hand floor board mounting bolts to gain clearance for exhaust removal and installation. 2. Loosen the heat shield clamps on both front and rear exhaust pipes. 3. Loosen the crossover pipe clamp, located between the front and rear head pipe. (Not necessary on 2000- up models). 4. Remove the two mounting nuts from each head pipe, located at the cylinder head 5. Remove the bolts attaching the mufflers to the frame. 6. Remove the entire exhaust system and set it aside. 7. On pre 2000 models remove the lower mounting bar. 8. FLSTN, FLSTF and FXSTD models have an upper mounting bar that must be removed in addition to the lower bar. On pre 2000 models go to step #9, on 2000-up models go to step #10. 9. Remove the right passenger foot peg bolt. Position the motorcycle on the side stand with a floor jack under the swing arm pivot bolt on the right hand side. Raise the jack just enough to take the weight off the pivot bolt, remove the bolt and stock mounting bar. Reinstall the pivot bolt and torque to 120 -150 ft. lbs. Reinstall the passenger foot peg using the 1/2″ x 3″ Allen bolt and 1-5/8″ length spacer (supplied). 10. Using a #50 Torx driver, remove the three mounting bolts, and set the mounting bar aside. (Two of the bolts are visible, the third is accessed by removing the right hand passenger foot peg.) Replace the foot peg using the 3/8″ x 2 1/2″ Allen bolt and 3/4″ length spacer (supplied). 11. The bolts and spacers used in the above steps may also be used on all Softail models to space the right rear foot peg away from the exhaust. 12. Carefully remove the flanges and circlips from the stock exhaust system using snapring pliers (save for reuse). NOTE: If circlips look bent or twisted replace them with new circlips.

Place the motorcycle on a suitable frame stand allowing unrestricted access to the shocks. 3. Place a small screw jack under the swing arm to support the weight as well as allow you to position the swing arm correctly to line up the shock mounting bolts. Remove stock shocks. 4. Install the left side (damping) shock with the stock mounting bolt. Make sure that the bolt threads and threaded portions of the frame are free of oil and grease. Grease the shoulders of the bolts and use thread lock compounds on the threads. Discard the stock shock washers on both shocks. Do not use any washers- -including the stock washers on these bolts. Use only the spacers included. The 3/16-inch wide spacers are used on each side of the shock eye. Do not “double-up” the spacers together on either side of the shock eye, as this will cause misalignment of the shocks which can lead to premature wear or damage to the shocks. 5. Put the supplied spacers on each side of the eye. The shoulder of the bolt must protrude a small amount through the shock eyes in order to allow the shock to pivot freely. This is extremely important. With the shocks fully tightened, the spacers should be free to rotate with finger pressure. If the washer is used or a non-stock bolt is used, the bolts will work loose or break because the shocks are in a bind.

1. Remove seat. 1 WARNING 1 WARNING To prevent spray of fuel, purge system of high-pressure fuel before supply line is disconnected. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00275a) 2. Purge the fuel supply line of high pressure gasoline. a. See Figure 4-36. Disconnect the fuel pump fuse from the main wiring harness. b. Start the engine and allow the vehicle to run. c. When the engine stalls, operate the starter for 3 seconds to remove any remaining fuel from the fuel lines. 1 WARNING 1 WARNING To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. 4-28 2007 Softail: Fuel System HOME 1 WARNING 1 WARNING Gasoline can drain from the crossover line when disconnected from fuel tank. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. Wipe up spilled fuel immediately and dispose of rags in a suitable manner. (00259a) 6. Drain fuel tank. a. Obtain a short section of hose (5/16 inch I.D.). Insert bolt in one end of hose and install hose clamp to ensure that end is securely plugged. b. See Figure 4-38. Cut clamp (1) from one end of crossover hose (2). Quickly replace crossover hose on fuel tank fitting with open end of short hose while directing flow of gasoline from free end of crossover hose into suitable container. 7. See Figure 4-39. Unplug fuel pump module connector (3) [86]. 8. Remove top plate screws (2) and discard. 9. See Figure 4-40. Pull top plate (2) out of fuel tank enough to expose fuel hose and clamp (1). CAUTION Carefully inspect end of hose for cuts, tears, holes or other damage. Replace hose if any damage is found. Even the smallest hole can cause a reduction in fuel pressure. 10. Cut clamp and remove hose from regulator housing fit- ting.

DRILLING AND TAPPING PROCEDURE Wear safety glasses or goggles while drilling. Flying debris could result in serious eye injury. (00565b) NOTE Perform the following procedure on both the front and rear cylinder heads. Tool Setup NOTE Due to slight manufacturing differences, it may be necessary to tap the fixture into place with a rubber mallet. Do NOT use excessive force. 1. Align the fixture’s locating pins with the 3/8 inch tooling holes in the head and install the fixture on the head. 2. See Figure 1 and Figure 6. Secure the fixture (1) to the head with two 5/16-18 socket head cap screws (2) and washers (9) included in the kit. Install the screws in the holes marked “F” when modifying the front head or in the holes marked “R” when modifying the rear head. Tighten screws to 80 in-lbs (9 Nm) . 3. See Figure 3 and Figure 6. Install the drill bushing (3) in the bore marked “FRONT” when modifying the front head or in the bore marked “REAR” when modifying the rear head. 4. Tighten drill bushing set screw to 50 in-lbs (5.6 Nm) . 5. See Figure 2 and Figure 6. Install collar stop (4) onto the 1/2 inch diameter shank of the step drill bit (5).
