Yamaha Road Star Warrior Fuel Injected Models INSTALLATION INSTRUCTIONS

1. Remove seat and fuel tank. 2. Remove airbox and left airbox cover. We highly recommend you consult the factory service manual for proper removal of airbox. 3. Route wiring harness under frame bracket towards airbox. (Fig 1) 4. Unplug stock black connector for fuel injectors. (Fig 2) 5. Plug Fuelpak 4-pin connectors in-line with the connectors from step 4. 6. Unplug the TPS connector and attach T-tap connector to the center wire (yellow). (Fig 3) 7. Route the Fuelpak violet wire to T-tap. (Fig 4) 8. Reattach the TPS connector. 9. Route black wire to the front of engine and down to the horn. (Fig 5) 10. Disconnect the factory black/white wire from horn. Plug Fuelpak into horn and plug Fuelpak black/white wire to Fuelpak connector. 11. Route black and green wires to battery negative. 12. Attach Fuelpak to Fuelpak harness and mount under seat as shown. (Fig 6) 13. Before reassembling the bike, make sure handlebar switch is in the engine-not-running position and turn the key on. Fuelpak should light up. Sound the horn. If Fuelpak turns off when the horn is sounded, recheck the black wire connection on the horn and that it is connected to the correct wire from the factory harness. 14. Follow the service manual to reinstall the airbox and gas tank. PLEASE NOTE: FUELPAK USE REQUIRES A HIGH PERFORMANCE AIR FILTER. HOW IT WORKS ENTERING VALUES 1. Remove Fuelpak clear case cover by removing all four screws, save hardware . 2. Turn on main power with key, but do not start engine. Fuelpak display should light up, if not, turn power off and verify the connectors are fully seated. 3. Refer to Fuelpak Setting Reference to locate the Setting Values specific to your bike and exhaust system. If you do not find your setting, visit fuelpakfi.com or call tech support at (562) 921-0071. 4. Starting with mode 1 selected, press the value (+) or the value (-) buttons to input the correct value as indicated in your Setting Value. After entering your first value, press the mode select button to move to mode 2 and enter the value. Continue until you have entered the value for each of the first 18 mode positions. Each time the value (+) is pressed, the value increases by one number. Each time the value (-) is pressed, the value decreases by one number. (Please refer to the “How It Works” section directly above if you have questions about this step. 5. As the next procedure, after you have entered in your values for the first 18 modes, press the mode select button to move to mode 19. Fully twist open the throttle and return to idle position to calibrate the Fuelpak to your bike. 6. By pressing the mode select button twice, move to mode 21 and verify that it reads “0″ with the throttle closed, “50″ at approximately half-throttle and “99″ when fully opened; if not, repeat step 5. Do not proceed to step 7 until mode 21 is verified. 7. Enter any other mode values as required for your application. 8. Turn off power. 9. Reinstall clear cover, tuck Fuelpak under seat area and reinstall seat. 10. You are now ready to ride.

1. Remove seat, right and left side covers, and fuel tank. 2. Remove airbox. We highly recommend you consult the factory service manual for proper removal of airbox. 3. Route wiring harness as shown in the picture. (Fig 1) 4. Unplug stock wiring harness from injectors and plug in the connectors from Fuelpak as shown. (Fig 2) 5. Unplug the TPS connector (grey) and attach T-tap connectors to the two outside wires. (Fig 3) 6. Route Fuelpak green wire to T-tap on the factory black wire with brown stripe. Routh the Fuelpak violet wire to T-tap on the factory pink wire with black stripe as shown (Fig 3) 7. Reattach the TPS connector. 8. Route red wire to the front of engine and down to the horn. (Fig 4) 9. Disconnect the two position connector from horn and snip connector in half so you have two one-wire connections. 10. Reattach factory grey wire to horn. Attach Fuelpak red wire to the other horn connection. Plug the factory horn orange wire to the male connection on the Fuelpak red wire. 11. Route black wire to battery negative connection as shown. (Fig 5) 12. Attach Fuelpak to Fuelpak harness and mount to bracket under the left side cover as shown. (Fig 6) 13. Before reassembling the bike, make sure handlebar switch is in the engine-not-running position and turn the key on. Fuelpak should light up. Sound the horn. If Fuelpak turns off when the horn is sounded, recheck the red wire connection on the horn and that it is connected to the orange wire from the factory harness. 14. Follow the service manual to reinstall the airbox and gas tank.

1. Remove seat, exposing factory computer (ECU). disconnect factory wiring by pressing lock and pushing lever back. 2. Remove ECU by pushing tab and sliding the ECU to the right as you lift. 3. Gently align the pins of the Fuelpak connector with the ECU and press the connector on the ECU. Be sure the single large pin is aligned with the single large socket before pressing Fuelpak connector into the ECU. Make sure all four tabs fully latch. (Fuelpak connector Patent Pending# 29 295831) 4. Connect factory wiring to Fuelpak connector and pull lever to locked location. Be sure that lock snaps into position. 5. Reinstall ECU. 6. Remove left side cover. 7. Slide Fuelpak down through opening leading to the area under the left side cover. 8. Attach Fuelpak to the fuse cover using supplied velcro.

Fuelpak display should light up, if not, turn power off and verify the connectors are fully seated. 3. Each time the value (+) is pressed, the value increases by one number. Each time the value (-) is pressed, the value decreases by one number. (Please refer to the “How It Works” section directly above if you have questions about this step. 5. By pressing the mode select button 3-times, move to mode 21 and verify that it reads “0″ 6. Enter any other mode values as required for your application. 7. Turn power off, wait one second then turn power back on. Verify all modes then turn power off. 8. Reinstall Fuelpak clear cover then reinstall side cover

Cover the throttle bodies to prevent anything from dropping into the engine. 1. Remove the front seat and disconnect the battery. (Refer to Service Manual, Page 8-8) 2. Lift up the fuel tank. (Refer to Service Manual, Page 5-3) 3. Remove the air cleaner box. (Refer to Service Manual, Page 5-14) 4. Remove and replace the ISC valve. (Refer to Service Manual, Page 5-25) NOTE: Since the ECM is also being replaced there is no need to perform the ISC valve preset operation. 5. Install the air cleaner box in reverse order of removal. (Refer to Service Manual, Page 5-14) 6. Lower the fuel tank. (Refer to Service Manual, Page 5-3) 7. Remove the upper seat rail plate. Disconnect and remove the ECM. (Figure 1) @ ISC Valve Mounting Screw Torque: 2.1± ±0.6 N.m (1.5± ±0.4 lb-ft) ! Carefully insert the ISC valve straight into the throttle body hole to prevent damaging the o-ring. Turn the ISC valve slightly to confirm that the o-ring has not twisted. Using the new screw provided in the replacement parts kit, make sure the screw is completely seated on the plate after the screw has been tightened to the specified torque. 4. Remove and replace the ISC valve. (Refer to Service Manual, Page 5-25) NOTE: Since the ECM is also being replaced there is no need to perform the ISC valve preset operation. ! Cover the throttle bodies to prevent anything from dropping into the engine. 1. Remove the front seat and disconnect the battery. (Refer to Service Manual, Page 8-8) 2. Lift up the fuel tank. (Refer to Service Manual, Page 5-3) 3. Remove the air cleaner box. (Refer to Service Manual, Page 5-14) REPLACEMENT PROCEDURE: 8. Install the new ECM in reverse order of removal. Apply thread lock to the upper plate mounting bolts when reinstalling the upper seat rail plate.

Refer to the Service Manual and follow the MAXI-FUSE instructions to remove the right-side cover and maxi- fuse. Proceed to Step 2 for the wheel being replaced. Rear Wheel 2. See Figure 1. Remove the rear wheel per the REAR WHEEL, REMOVAL instructions in the Service Manual. 3. Disassemble, clean and inspect all parts to be re-used per Service Manual instructions. 4. Re-assemble all saved components to the new chrome rear wheel assembly. See REAR WHEEL, ASSEMBLY in the Service Manual. Do not re-use brake disc screws. Re-using disc screws can result in torque loss and damage to rotor and/or brake assembly. (00319b) 5. Fasten the brake disc to the valve stem side of the wheel using the Torx®screws from the kit. Install the compensator bowl with the 12-point screws and lockwashers saved earlier. 6. Install the new wheel to the rear fork. Refer to REAR WHEEL, INSTALLATION in the Service Manual. Proceed to Step 7. Front Wheel 2. See Figure 2. Remove the front wheel per the FRONT WHEEL, REMOVAL instructions in the Service Manual. 3. Disassemble, clean and inspect all parts to be re-used per Service Manual instructions. Mark the left and right brake discs so they can be re-installed to the same location. 4. Re-assemble all saved components to the new chrome front wheel assembly. See FRONT WHEEL, ASSEMBLY in the Service Manual. Do not re-use brake disc screws. Re-using disc screws can result in torque loss and damage to rotor and/or brake assembly. (00319b) 5. Using the Torx ® shoulder bolts from the kit, and the saved spring washers fasten the brake discs to the same side of the wheel from which they were removed. 6. Install the new wheel to the front forks per the FRONT WHEEL, INSTALLATION instructions in the Service Manual. Proceed to Step 7. Front and Rear Wheels 7. Refer to the Service Manual and follow the MAXI-FUSE instructions to replace the maxi-fuse and right-side cover. After servicing brakes and before moving motorcycle, pump brakes to build brake system pressure. Insufficient pressure can adversely affect brake performance, which could result in death or serious injury. (00279a) After servicing the brake system, test brakes at low speed. If brakes are not operating properly, testing at high speeds can cause loss of control, which could result in death or serious injury. (00289a) Maintenance and Cleaning Chrome parts must be maintained regularly to ensure that they keep their original shine and luster. 1. Clean heavily-soiled wheel surfaces using Harley Wheel and Tire Cleaner, part number 94658-98, applied with Harley Wheel and Spoke Brush, part number 43078-99. 2. Thoroughly clean chrome with a good quality chrome cleaner, such as Harley Bright Chrome Cleaner, part number 94683-99. 3. After cleaning and polishing, seal the finish with a good quality sealer such as Harley Glaze Polish and Sealant, part number 99701-84

REMOVAL Prepare for Service 1. Position motorcycle on a suitable lift. NOTE If vehicle is equipped with Harley-Davidson Smart Security System, see owner’s manual for instructions to disarm the system. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 2. Disconnect battery cables, negative (-) battery cable first. 3. Remove seat according to the instructions in the service manual. 4. Refer to service manual to remove left saddlebag and side cover. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 5. Remove fuel tank according to the instructions in the service manual. Remove Engine Components 1. Remove existing air cleaner assembly. Discard backplate but save remaining parts. Refer to AIR CLEANER REMOVAL in service manual. 2. Remove existing exhaust system. Refer to EXHAUST SYSTEM REMOVAL in service manual. 3. Remove engine from chassis following the instructions in the service manual. 4. Disassemble engine top end and bottom end. Refer to appropriate ENGINE sections in service manual. 5. Remove existing clutch diaphragm spring. Refer to CLUTCH REMOVAL in service manual. The procedures in this instruction sheet should be performed by one experienced in precision measuring techniques. Cylinder Wall MACHINE CRANKCASE Crankcase Boring Preparation NOTE During final assembly of the engine, Harley-Davidson recommends replacing the OE cylinder studs with Screamin’ Eagle High Tensile Studs (16505-01). 1. Remove cylinder studs from the engine crankcase. 2. Mask off all bearings and oil holes to prevent debris and contaminants from entering those areas. 3. Inspect and clean engine case mating surfaces. 4. See Figure 6. Reassemble engine case with OE screws, except the top center screw between the cylinders, and tighten to specifications listed in service manual. NOTE To prevent damage to crankcase boring tool, it is important to replace the top center screw with a modified top center screw (1093). This screw is included in the Crankcase Boring Tool Kit (94419-06) and can be purchased separately from a Harley- Davidson dealer. 5. Install modified top center screw (1093) between the cylinders and tighten to 50-90 in-lbs (5.6-10.2 Nm). 6. See Figure 1 and Table 1. 1. Be sure the main switch is in the off position during the installation process. Failure to do this will cause the “check engine” light to be set. 2. Remove seat exposing the Electronic Control Unit (ECU) and battery. 3. Remove the right side coil cover by removing two allen screws and gently pulling. 4. Disconnect the 6 pin factory connector behind the ignition coils. (Fig 1) 5. Connect Fuelpak 6 pin connectors in-line with factory connectors. 6. Disconnect 3 pin factory connectors behind the ignition coils and connect Fuelpak 3 pin connectors in-line with factory connectors. 7. Route Fuelpak harness up to battery area and reinstall coil side cover. 8. Connect Fuelpak black wire to negative ground wire. (Fig 2) 9. Locate factory 2 pin connector with brown and black wires. Disconnect empty connector and attach Fuelpak red wire connector. 10. Connect Fuelpak 10 pin connector to Fuelpak harness. 11. You are now ready to set-up your Fuelpak. Remove the main seat and passenger seat. 2. Use a prop to hold the tank up in the trunk area. 3. Disconnect the main wiring harness from each of the lower injectors. (Fig 1) 4. Lay the Fuelpak unit in the tail section and route the wire harness down the left side of the motorcycle toward the throttle bodies. 5. Plug the Fuelpak wiring harness in line of the stock wiring harness and injectors. (Fig 2) 6. Locate the throttle position sensor connector on the right hand side of the throttle body. 7. Install the Fuelpak wiring harness TPS connectors in line of the stock wiring harness. (Fig 3) 8. Attach ground wire to the negative side of the battery. 9. Install Fuelpak in the tail section using the supplied velcro. (Fig 4) 10. Bolt the fuel tank back into place. REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Disconnect negative battery cable. See BATTERY MAINTENANCE in Service Manual. 2. Remove primary cover, primary drive, and clutch. See DRIVE COMPONENTS in Service Manual. 3. Remove primary chaincase according to the instructions in the Service Manual. 4. See Figure 2. Pull off the alternator rotor (1) using two bolts inserted through the holes in the rotor face. 5. Remove the two T-27 TORX screws (2). 6. Unplug the voltage regulator and remove the stator (3). See VOLTAGE REGULATOR in Service Manual. 7. Disassemble connector [46B] (A). See DEUTSCH ELECTRICAL CONNECTORS in Service Manual. NOTE Contact cleaner, alcohol, or glass cleaner sprayed on rubber grommet (B) will provide lubrication when pulling it through crankcase hole. 8. Move grommet (3) to one side and spray contact cleaner into gap. Repeat for other side. Pull rubber grommet (B) through crankcase hole. 9. Pull wires through crankcase hole. INSTALLATION 1. Insert wires through crankcase hole. 2. See Figure 1. Push rubber grommet (B) through crankcase hole. If necessary, apply the same lubricant used during removal. 3. Insert wires into connector [46B] (A). 4. Mate connector [46]. See VOLTAGE REGULATOR in Service Manual. is03776 Figure 1. Voltage Regulator 5. See Figure 2. Install the stator (3) on the crankcase and fasten in place using new TORX screws (2). Tighten to 55-75 in-lbs (6.2-8.4 Nm). 6. Install the rotor (1) on the sprocket shaft. 7. Apply Loctite Threadlocker 262 (red) to sprocket nut threads. Tighten sprocket nut to 150-165 ft-lbs (203.4- 223.7 Nm). 8. Install primary chaincase according to the instructions in the Service Manual. 9. Install clutch, primary drive, and primary cover. See DRIVE COMPONENTS in Service Manual. 10. Connect negative battery cable. See BATTERY MAINTENANCE in Service Manual
