PREP AND TUNING FOR POWER: 1. Specific applications may show an increase in performance through additional carburetor tuning. 2. Aftermarket distributor curve kits and aftermarket ignitions may be used with the Street Tunnel Ram intake manifold. 3. Use modified or high performance cylinder heads such as our Performer RPM, and port match the intake manifold to the heads. 3. The engine’s compression ratio should be at least 9.5:1 to work properly with Torker-Plus or Performer RPM camshafts. INSTALLATION PROCEDURE INTAKE MANIFOLD BASE 1. Use only recommended intake gaskets set when installing this intake manifold. 2. Fully clean the cylinder head intake flanges and the engine block end seal surfaces. 3. Apply Edelbrock Gasgacinch sealant P/N 9300 to both cylinder head flanges and to the cylinder head side of the gaskets, allow to air dry, and attach the intake gaskets. 4. Do not use cork or rubber end seals. Use RTV silicone sealer instead. Apply a ¼” high bead across each block end seal surface, overlapping the intake gasket at the four corners. This method will eliminate end seal slippage. 5. Install the intake manifold hold-down bolts (We offer an Intake Manifold Bolt Kit #8504 that includes small-head silver Cadmium-plated bolts and matching hardened washers). Apply a small amount of RTV silicone to the threads of the eight inner bolts (1,2,3,4,5,7,9, & 11) (See Figure 1) . This will prevent oil weepage, as generally these are not blind holes in the cylinder head. 6. Torque all of the manifold bolts in two steps by the sequence shown in Figure 1 to 25 ft/lbs. INTAKE MANIFOLD TOP 1. Apply Edelbrock Gasgacinch sealant P/N 9300 to the gasket mating surface and install the gasket and manifold top. 2. Install and tighten the supplied hold down bolts using a liquid thread-locking compound on the bolt threads. As an extra safety precaution, we suggest you drill a small safety wire hole in the head of each bolt and safety wire them together. 1. Disconnect the battery ground wire from the battery. 2. Turn the fuel petcock to the “OFF” position. 3. Elevate the rear of the fuel tank for better access to the carburetor area. 4. Remove the coil, horn or other devices on the left hand side of the engine to allow free access to the intake manifold bolts. 5. Remove the complete air cleaner assembly, including the backing plate. 6. Disconnect any vacuum hoses and the fuel hose from the stock carburetor. 7. Disconnect the choke cable from the frame. 8. Remove the stock carburetor. 9. Evo: remove the stock manifold. 10. Twin Cam: unplug MAP sensor, remove manifold and then remove the MAP sensor from the manifold. Installation: Intake Manifold: Twin Cam only: Install MAP sensor in Mikuni manifold. 1. Attach the Mikuni manifold to the engine. Align the manifold before tightening the bolts. The flange surface of the Mikuni manifold should be parallel with the front of the engine’s cam cover. Use a level or angle meter to check this. Tighten the manifold bolts. 2. Attach the rubber flange to the Mikuni manifold with the 5/16″x3/4″ bolts and washers. To ease installation, use liqiud detergent to lubricate the manifold seals. Choke: Evo: We recommend that you use the Mikuni choke cable that is furnished with the carburetor. However, you can use the stock Harley cable (’90-’99 models only) if you follow the Twin Cam choke cable instructions. Twin Cam: 1. Remove the Harley choke cable from the stock carb. 2. Remove the Harley spring and plunger from the Harley choke cable. 3. Remove the Mikuni spring and plunger from the Mikuni carburetor. 5. Install the Mikuni spring and plunger onto the Harley choke cable. Change nothing else; be sure to use the Harley plastic nut, not the Mikuni nut. 6. Install the new assembly into the Mikuni. Be careful to only gently tighten the plastic nut.

Remove the stock fuel induction system, including the manifold and disconnecting all wire connections. It is up to the technician as to whether the gas tank should be removed or just raised up in the rear. Picture 1 2- You will need to disassemble the stock induction system to remove the pre-listed parts for re-use. 3- Verify the new manifold size is appropriate for your motorcycle by sliding it in place. Picture 2 Picture 3 4 5- Slide the MAP sensor in place, being sure not to pinch the orange rubber seal—some clean engine oil may make this easier. Install the cable guide and verify it is aligned with the throttle cable actuator. Once alignment is satisfactory, apply Loctite® 222 to the 10-24 x 1/4″ screws and tighten to 18-22 in-lbs. 4- Install the new O-ring into the throttle body. A light film of clean engine oil can be used to help hold the O-ring in place. Align the manifold to the throttle body, use purple 222 Loctite® on the 10-24 x 1″ socket-head assembly screws (with flat washers) and tighten them to 35-40 in-lbs. 6- Using the new S&S® supplied gasket, slide the S&S supplied intake air temperature (IAT) sensor in place. Use Loctite 222 on the T10 Torx button head M3 x .5 x 10mm screws and tighten to 6-8 in-lbs. Picture 4 Picture 5 Picture 6 5 7- For the stock throttle position sensor attach the “C” shaped spacer to the end of the throttle shaft, put a 4mm flat washer on each T20 Torx button head M4 x .7 x 12mm screw, apply some Loctite® 222 and torque screws to 18-23 in-lbs. 8- Install the new O-ring on the IAC motor. Lubricate the OD of the O-ring with a light film of clean engine oil. Put a 4mm flat washer on each T20 Torx button head M4 x .7 x 12mm screw, coat the threads with Loctite 222. Install the IAC motor and tighten the screws to 18-23 in-lbs. 9- Partially install the fuel injectors in the fuel rail. Be sure to orient the black O-rings to the rail and align the clocking tabs with their holes. It may be helpful to lubricate the O-rings with clean engine oil. See Picture 9. NOTE : These are special O-rings that seal pressurized gasoline. If you see one with damage or an abrasion—replace it immediately. Picture 7 Picture 8 Picture 9 6 10- Connect the Injectors to the manifold with a light squeezing action. Lubricate the O-rings with clean engine oil. Once in place, use Loctite® 222 on the threads of two 8-32 x 5/8″ slotted panhead screws and tighten to 15-20 in-lbs. 11- Install the backing washer and O-ring on the fuel supply tube. Lubricate the O-ring with clean engine oil. When the tube is in place, position the Y-shaped clip on the fuel rail and tighten the Loctite 222 coated T20 Torx button head M4 x 7 x 12mm screw to 18-23 in-lbs – Gently push the injectors downward toward the manifold to increase clearance for connecting the wire connectors. Cut the existing injector connectors from the motorcycle harness. Slide the sleeveing onto the injector harness. Slide heat shrink tubing on to each wire of the injector harness wires. Crimp the butt splices to the motorcycle harness. Move the heat shrinks over the splices and shrink with a heat gun. Slide the sleeve into place. Picture 10 Picture 11a Picture 11b Picture 12 Picture 12a 7 13- Put the stock manifold flanges on the manifold. YOU MUST USE THE S&S® RUBBER GASKETS ON THEM. Be sure to orient the tapered end towards the manifold and the flat end to the heads. 14- Hold the manifold up in its basic mounting position and connect all of the wiring harness connectors at this time. Install the manifold using the stock mounting flange bolts (from the primary side of the motorcycle) coated with Loctite® 242 and the new S&S cam side screws (1/4″ socket head, 5/16-18 x 3/4″). If a screw longer than 3/4″ is used, damage to the heads will result. Lightly snug all four manifold mounting bolts but DO NOT TIGHTEN AT THIS TIME. Connect the throttle cables and cruise control bracket (if applicable) at this time. NOTE: The Harley-Davidson® service manual for your model motorcycle will be helpful during this step. 15- Install the breather system now. On 4.00-inch bore or smaller engines the breather uses banjo fittings with hollow bolts and connects across the heads to the intake with a T-hose. This hose will need to be trimmed and have spring clamps attached as shown in photo. Torque the hollow bolts to 10-12 ft-lbs. On 41/8-inch bore or larger engines, install the sharp bent hose on the rear head and install the check valve with the white end towards the head. Mount the other hose on the black end of the check valve and connect it to the throttle body using spring clamps to secure the connections. Picture 13 Picture 14 Picture 15 8 16- Once the breathers are secure, install the fuel line per the factory service manual you are working with. Connect the battery and verify the fuel pump turns on to pressurize the system and there are no gas leaks, but DO NOT START THE ENGINE. At this time, PC software may also be used to verify sensor readings and adjust the throttle position sensor voltage if necessary. 17- Install two 242 Loctite® coated pipe plugs (included in kit) in the air cleaner backplate as shown in Picture 16. Torque to 35-45 in-lbs. Also, two pan screws coated with Loctite® 222 must be installed in the backplate in place of the enrichment device. See Picture 16a. Torque them to 12-18 in-lbs. Failure to install these screws could allow dirt and debris into the intake system. 18- Use a new gasket on the backplate and put it in place noting the number of shims required. Once you select the appropriate shims (included) mount the backing plate to the engine but DO NOT INSTALL THE SCREWS YET

Note: Read instructions carefully before installing. 1. Start with right side. Remove (2) screws and washers from each manifold tube base. NOTE: Save this hardware it will be reused. 2. Remove (4) screws and washers that hold chrome wire guide to carbs. 3. Apply a small amount of grease to the No. 10 washers (4). This will help to hold them in place on installation. 4. Place the No. 10 washers over the threaded holes in the carb base. 5. Reinstall the OEM wire guide and carefully insert 20 mm screws and lock washers. NOTE: The screws DO NOT go through the tube on the manifold covers. 6. Sandwich the tabs on the manifold cover between the carb top and the wire guide. Finger tight the screws. NOTE: Route spark plug wires OVER THE TOP of the wire guide. 7. Lift bottom of manifold cover and insert aluminum washers removed in step 1. Put smooth of washers toward manifold. You may have to use small amount of grease on these washers also to position them. 8. Position manifold cover and reinstall (2) OEM screws removed in step 1 9. REPEAT STEPS FOR THE OTHER SIDE.

VE SPA GTS 250 i. e. EXHAUST MANIFOLD REPLACEMENT To replace the exhaust manifold, order part number 872659 as spare part following standard proceedings. OPERATION PROCEDURE The above picture references the old exhaust flange and the replacement exhaust flange kit part number 872659. Replacement Old Page 5 of 16 With the complete exhaust system removed from the vehicle remove the lambda sensors. Refer to page 88 and 89 of your Vespa GTS workshop manual for exhaust removal. Loosen the 13 mm bolt to loosen the clamp. Bolt Remove lambda sensor Page 6 of 16 Remove the header pipe from the exhaust box. Remove the exhaust packing and clamp. Remove exhaust manifold Gasket Clamp Page 7 of 16 Once all packing is removed check and make sure all surfaces are clean. This will help the installation of the exhaust gasket. Install the new clamp supplied with the kit, but do not tighten down at this point. Fit the exhaust gasket onto the new manifold. Push the new exhaust gasket in with the manifold until fitted all the way down to the flange. Check surfaces. Manifold Gasket Clamp Flange Page 8 of 16 Replace the lambda sensor and tighten down to 40- 50 Nm (29.5 -36.8 ft lbs. ) .

CARBURETOR REMOVAL Edelbrock recommends consulting an authorized service manual for make, model and year of motorcycle before disassembly of stock parts. 1. Turn fuel valve off before getting started. 2. Disconnect battery to eliminate the possibility of sparks or accidentally engaging the starter. 3. Remove air cleaner assembly. 4. Disconnect choke cable from its bracket. 5. Disconnect fuel line and vacuum lines from carburetor. 6. Gently remove carburetor from manifold. NOTE: For removal of CV style carbs, Edelbrock recommends the carb be gently wiggled from side to side (not up and down) while pulling to get carb out of manifold. MANIFOLD REQUIREMENTS Edelbrock Quick Kits and Complete kits are designed to work with the stock manifold that was OE on your engine. Some aftermarket manifolds will also work with Edelbrock carburetors. S&S “E” Series and Screamin’ Eagle flange mount manifolds will work with Edelbrock flange style carburetors. It is also recommended the manifold being used closely matches the venturi of the carburetor. BIKE PREPARATION 1. Once stock carburetor and air cleaner have been removed, inspect manifold grommet (CV manifolds only) for tears, nicks or cuts. Replace grommet, if damaged. Stuff a clean dry rag into manifold until carb is installed to keep any debris out of engine. 2. Remove old fuel line and vacuum line (if equipped) and install supplied fuel line and vacuum line

Intake Manifold: 1. Install MAP sensor in Mikuni manifold (Twin Cam only). 2. Attach the Mikuni manifold to the engine. Align the manifold before tightening the bolts. Attach the rubber flange to the Mikuni manifold with the furnished 5/16″x3/4″ bolts and washers. Choke Cables: Mikuni & Harley-Davidson Route the cable with largest radius bends possible. Check the cable for free-play after installation. If there is no free-play, the engine may run rich and deliver poor performance or low fuel mileage. Harley Cable (Twin Cam Kits: 42-19, 45-4) : 1. Remove the Harley choke cable from the stock carb. 2. Remove the spring and plunger from the cable. 3. Remove the spring and plunger from the Mikuni. 5. Install the Mikuni spring and plunger onto the Harley choke cable. Change nothing else; be sure to use the Harley plastic nut, not the Mikuni nut (See Figure 1). Total Kit Installation Instructions The HSR series carburetors are precise yet durable instruments; however, like any other piece of fine equipment, they require correct installation and reasonable care to assure optimum performance and long life. Extra time spent during installation will pay off in both short and long term performance and reliability. This Mikuni HSR carburetor kit is designed to be a bolt-on application, and as such, is set-up and jetted properly for most applications. However, since Harley-Davidson motors are often highly modified, alternate tuning settings may be required. The Mikuni Tuning Manual helps make jetting alterations and adjustments an easy matter. NOTE: Carburetor Kits not designated as C.A.R.B. exempt, are not legal for motor vehicles operated on public highways in the state of California, or in any other states and countries where similar laws apply. WARNING NOTE: NOTE: WARNING CAUTION NOTE: NOTE: TK-2 6. Install the new assembly into the Mikuni carburetor. Be careful to only gently tighten the plastic nut. 7. Loosen the knurled plastic friction nut behind the choke knob and check for free-play (see Figure 2). Adjust the cable as necessary. An optional choke cable mounting bracket is included in the Evo kits for custom installations. Carburetor Installation: 1. Insert the carb fully into the rubber flange, align with engine and tighten the clamp. 2. Slip the fuel hose onto the carburetor’s fuel fitting and secure with the enclosed hose clamp. NOTE: Some Twin Cam installations may require removal of a small amount of fin material from the cylinders to clear the float bowl. Throttle Cables The HSR carburetor uses stock 1990 and later Harley- Davidson cables. However, if your Harley is fitted with some other carburetor, you may need to purchase a set of cables. See your dealer for the correct cable set. 1. Route the throttle cables with large radius curves and so they do not interfere with other components. 2. Screw the cable adjusters together to make them as short as possible. 3. Connect the “close” cable first (see Figure 3). 4. Install the “open” cable next (see Figure 3). 5. Adjust the opening cable until the slide can be opened fully. Snug the adjuster lock nut. 6. Turn the handlebar to the right and adjust the throttle free-play with the closing cable adjuster to approximately 1/8″ (see Figure 4)

subsequent seal failure it can cause, is to cover or “shield” the tubes in some manner that goes beyond the normal protection offered by dust seals. My old CB200T has the traditional, accordion-rubber “gaiters” over the shock tubes, and the seals have failed only once in 12 years, at 80,000 miles. That’s why you still see gaiters on virtually every off-road bike made. But somewhere along the line “fashion” and “design” overcame common sense, and we all started insisting on street bikes with modern-looking, totally exposed, polished fork tubes. Gaiters were dropped almost entirely, determined to be much too old-fashioned-looking, or as contributing in some miniscule manner to fork “stiction.” Maybe so—but they worked. Some riders, wise to the ways of seal failure, have developed “home remedies” to protect their forks. Among the ones I’ve seen are sections of rubber hose attached to fork housings with hose clamps, or the more attractive addition of vinyl “wrap-arounds” that velcro around the tubes and slide up and down with the forks. Some of these are even color-matched to the bikes. I used to own a Honda GL1200 that needed the fork seals replaced at 21,000 miles, 43,000 miles, and 62,000 miles. Then I covered the exposed upper tubes with vinyl “sliders,” and never had to replace the seals again. The bike’s current owner now has the odometer up to 124,000 miles, and the seals are still holding. Honda must have gotten wise to this, because the GL1500 models came with plastic “fork shields” built right onto the front fender. THROTTLE CABLE ADJUSTMENT A) Rotate the throttle grip to the full open position, look into the throttle bore and see if the throttle valve (slide) opens completely. If the throttle valve does not open completely unscrew the adjuster on the opening cable until it does. This adjustment should be made carefully to assure maximum carburetor performance. After adjustment tighten the adjuster jam nut. B) After adjusting the open cable, adjust throttle freeplay with the closing (idle) cable to approximately 1/8″ an indicated in the following illustration. note It is very important to adjust the cables in the preceding described manner to ensure that the idle cable operates correctly for safety. It must close the throttle completely 2 PLEASE NOTE USE CAUTION PLEASE NOTE SAFETY WARNING pull open cable pull close cable SHOVELHEAD/IRONHEAD XL Installation Instructions Check and make sure that the throttle cables are routed properly by rechecking the throttle play as the handlebars are turned from side-to-side; the amount play should remain consistent. C) After the throttle cables have been adjusted, make sure that all the lock nuts are securely tightened. 5. AIR CLEANER A) The air filter bracket is attached to the crankcase with 1 long bolt, and a bracket-spacer. Removed the crankcase nut located between the tappet blocks & replace it with the enclosed bracket spacer; tighten the spacer securely. B) Remove the stud protectors from the K&N filter and place the two backing plates on the studs. Now slip the the filter onto the carburetor. C) Attach the 2 long brackets to the air filter studs with the enclosed nuts & flat washers, and to the bracket spacer with the enclosed bolt using the lock washers, and flat washers. When the carburetor and air cleaner are properly aligned, securely tighten all of the mounting hardware including the intake manifold clamps. In some cases it may be necessary to bend the brackets slightly to arrive at the correct fit. D) Use the enclosed hose clamps to secure the fuel hose to the petcock, and the HSR carburetor. The screw clamp goes on the petcock end and the spring clamp attaches to the carburetor end. E) Attach the chrome air filter cover with the enclosed socket head screw. 7. CHOKE CABLE INSTALLATION A) Attach the Mikuni choke cable bracket to the original choke cable bracket on the air cleaner stud with the enclose hardware as illustrated

Replace the metal bracket under the windshield with the replacement bracket provided. 4. Reinstall the windshield panel in the reverse order of removal.
