Fitting new GL1500 Mufflers Installation Manual

The stock mufflers on the GL1500 Goldwing tend to rust after a few years. It doesn’t really matter how much you clean them because the design means that they tend to collect condensation which turns into water, then the dreaded tinworm rots them from the inside out. There is a drain hole in each muffler (near the front) to allow some water out, but the hole is really in the wrong place as the mufflers almost always rot at the ends near where the tailpipe is welded on. Replacing mufflers on the GL1500 Goldwing is easy enough and you really don’t need a tutorial for the task. But I did have a camera handy on the day I did the job so you may as well have the benefit of the images. This is a common sight on a GL1500 Goldwing. The mufflers rot from the inside out and eventually the ends just blow off. Believe it or not, these mufflers are on a 1997 GL1500SE with only 7,700 miles that was always stored in a dry garage! I replaced them in April 2004 and they had been almost as bad as this since 2002, but the owner of the Goldwing wasn’t using it much so he didn’t bother replacing them until 2004

BRAKE FLUID Specification and classification: DOT 4 A WARNING Since the brake system of this motorcycle is filled with a glycol-based brake fluid by the manufacturer, do not use or mix different types of fluid such as silicone-based and petroleum-based fluid for refilling the system, otherwise serious damage will result . Do not use any brake fluid taken from old or used or unsealed containers . Never re-use brake fluid left over from a previous servicing, which has been stored for a long period. FRONT FORK OIL Use fork oil L01 or an equivalent fork oil . GENERAL INFORMATION 1-5 ENGINE COOLANT Use an anti-freeze/engine coolant compatible with an aluminum radiator, mixed with distilled water only . WATER FOR MIXING Use distilled water only . Water other than distilled water can corrode and clog the aluminum radiator . ANTI-FREEZE/ENGINE COOLANT The engine coolant perform as a corrosion and rust inhibitor as well as anti-freeze . Therefore, the engine coolant should be used at all times even though the atmospheric temperature in your area does not go down to freezing point. Suzuki recommends the use of SUZUKI COOLANT anti-freeze/engine coolant. If this is not available, use an equivalent which is compatible with an aluminum radiator . At the time of manufacture, the cooling system is filled with a 50 :50 mixture of distilled water and ethylene glycol anti-freeze . This 50:50 mixture will provide the optimum corrosion protection and excellent heat protection, and will protect the cooling system from freezing at temperatures above -31 °C (-24 °F) . If the motorcycle is to be exposed to temperatures below -31 °C (-24 °F), this mixing ratio should be increased up to 55 % or 60 % according to the figure. CAUTION • Use a high quality ethylene glycol base anti-freeze, mixed with distilled water . Do not mix an alcohol base anti-freeze and different brands of anti-freeze. • Do not rut in more than 60%anti-freeze or less than 50 %. (Refer to the right figure.) • * Do not use a radiator anti-leak additive. After the engine cools, wrap a thick cloth around cap and carefully remove the cap by turning it a quarter turn to allow pressure to escape and then turn the cap all the way off . • * The engine must be cool before servicing the cooling system . • * Coolant is farmful; • * If the comes in contact with skin or eyes, flush with water. • * If swallowed accidentally, induce vomiting and call physician immediately . • * Keep it away from children . (=6-6) • * Remove the radiator cap ® . • * Connect the tester 02 to the filler. A WARNING Do not remove the radiator cap when the engine is hot. • * Give a pressure of about 110 kPa (1.1 kgf/cm 2, 15 .6 psi) and see if the system holds this pressure for 10 seconds. • * If the pressure should fall during this 10-second interval, it means that there is a leaking point in the system. In such a case, inspect the entire system and replace the leaking component or part. A WARNING When removing the radiator cap tester, put a rag on the filler to prevent spouting of engine coolant. CAUTION Do not allow the pressure to exceed the radiator cap release pressure, or the radiator can be damaged

First pry off the plastic clip covering the screw as in the first picture. Note the type of screw used, as shown in the third picture. You must put this one back in the right place. Tip; When refitting this clip later on, a bit of Blutack or similar will stop it falling off and getting lost. Pull the L piece trim away, taking care not to break the tab shown in the fifth picture Now pry off the small black plastic cover at the rear of the running light. Blutack will be a good idea here as well when refitting the cover. The owner of this GL1500 didn’t use it and the cover on each side of the Goldwing got lost, which is why you can’t see them in the pictures. Note the type of screw used here as well, same as the one mentioned earlier. The third picture shows the two normal Phillips screws at the front of the running light, remove them. Remove the running light and pull the lower fairing panel away Remove the rubber plug from the right side fan. The adjuster screw for balancing the carbs is about 6″ behind and up, and hard to see. I removed the fan so I could get the camera in and the second picture shows the adjuster screw

1. Tire Pressure and Rotation : Keep the nominal tire pressure at about 20-25 psi. It is not necessary to periodically rotate the trike tires unless you experience unusual tire wear. 2. Bearing Lubrication . Your Swing Arm and wheel bearings are sealed and do not require greasing. However, should you experience unusual wheel bearing noise you should take your trike to a Champion Trike Dealer or to your motorcycle mechanic for a checkup. 3. Body Lubrication . There are no grease fittings on the trike body and no required body lubrication points. 4. Rear end lubrication . Your differential comes filled with 1 quart of SAE 85W140 API GL-6 gear oil. You should not have to top-off the differential unless you experience axle seal or pinion seal leaks. Check the oil level every 10,000 miles, or sooner if you experience leaks, and refill as necessary. Do not fill higher than the fill-hole. Change the differential oil every 30,000 – 35,000 miles. 5. Brakes . Check your front and rear brake system fluid levels every 3,000 miles and top-off as necessary. Inspect brake pads every 10,000 miles and replace as necessary. Pads are Volkswagen Part # D101P. 6. Drive Train . If your driveshaft U-joint and/or splines are fitted with grease fittings, pump the fittings with wheel-bearing, graphite or high-pressure grease every 3000 to 5,000 miles. If yours does not have grease fittings then lubrication is not required. 7. Suspension System : The suspension system is designed to give you the best ride with a load of no more than 500 pounds (passengers plus cargo plus trailer tongue weight): GL1500: The OEM adjustable air shock is used in conjunction with two (2) new Progressive 416 air shocks. The three shocks should be pressurized to about 20 psig, but to no more than 70 psig; GL1800: You can still use your OEM mono-shock pre-load adjustment. Your two (2) new coil-over shocks do not have an air system connection. However, there is a pre-load adjuster ring on each new shock that is factory-set at the “lowest” setting, for the softest ride. Changing this setting will result in a stiffer ride. 8. EZ-Steer (rake kit) : If your trike is equipped with Champion’s EZ-Steer, the bearings are a wear item. You should follow your motorcycle manufacturer’s recommended front-end triple-tree maintenance requirements. Generally these call for an initial service at 1,000 miles followed by periodic maintenance at 10,000 mile intervals. 9. Electrical : Your trike is pre-wired for a trailer connection. The harness is just below the trunk door on the underside of the body.

If the performance of the vehicle is unsatisfactory while using blended gasoline/alcohol fuel, you should switch to alcohol-free unleaded gasoline. 6. Headlamp Adjusting Procedure Tools needed • Long, slender #1 Phillips screwdriver (for adjusters behind the rubber plugs) • #2 Phillips screwdriver (for the other adjuster screw) • 12-inch square of cardboard • Flat wall or garage door • Paper, tape, marker NOTE: All adjustments are very fine. You have to turn the screws A LOT to see changes in adjustment. This procedure is best done after dark, because you will need to do some test rides. Preparation 1. Set the bike on its center stand, 10 feet away from an unobstructed wall or garage door, and square to the wall or door. 2. Remove the front fairing cover and lower vent grille to gain access to the headlamp adjusters. 3. Idle the engine or connect a battery charger to the battery, to prevent battery drain. Headlamp assembly viewed from the front, showing positions of mirrors and adjusters (pretend the lens has been removed) . Low Beam Vertical Alignment 1. With the lights on low beam, cover the right half of the lamp assembly with the cardboard square, so only the left bulb is shining on the wall. 2. Using a marker, mark the top of the left low beam on the wall (use paper taped to the wall if you don’t want to mark the wall itself) . 3. Move the cardboard so it blocks the left bulb, so only the right bulb is shining on the wall. 4. The top of the right low beam should be even with the mark you made for the left low beam. If it’s not, adjust by turning the screw behind the rubber plug at the top of the lamp assembly, using a long, slender #1 Phillips screwdriver. 5. Move the cardboard back and forth between the bulbs to verify that the low beams are at the same height. On high beam, the two hotspots should line up vertically. High Beam Vertical Adjustment 1. With the lights on high beam, note the position of the beams’ hot spots on the wall in relation to the mark you made in step 5 above. 2. Most owners complain about their low beams being too low on the roadway. To correct this, lower the high beams by turning the screw behind the rubber plug at the bottom of the headlamp assembly, using a long, slender #1 Phillips screwdriver. You can watch the high beam hot spot being lowered on the wall in relation to the mark you made. 3. Take a test ride. Get out on a dark street, and adjust the high beams using the dash knob until you like what you can see. Then switch to low beam and see how that looks. 4. Repeat these steps until you get the low beam pattern you want. Left/Right Adjustment 1. Back to the wall. Set the bike on its center stand at a distance of 25 feet from the wall and square to the wall. Center the front wheel. 2. Shine the high beams on the wall. 3. Step to the back of the bike, and level your eye with the center of the passenger backrest. Use the center of the backrest and the center of the windshield like a gunsight. The center of the hotspot of the high beam should hit the wall in this line. 4. Adjust by turning the uncovered screw at the bottom of the headlamp assembly, using a #2 Phillips screwdriver.

1. Use the Parts Checklist included with your hardware to verify the contents of the box 2. Remove the front wheel, fender, forks and triple clamps as shown in the Honda Shop Manual. Torque head bearings to 30 ft-lb. 3. Replace the stock fork caps using new seals with the extended caps provided. If you do not already have Progressive fork springs we suggest they be installed for the best results. 4. Install the new triple clamps. Remember to grease the new lower steering bearing. 5. Install the forks into the new triple clamps. Be sure to torque all pinch bolts to factory specifications. Do not over tighten as this can cause undue stress on the new triple clamps. 6. Check the steering lock action by turning the forks fully in both directions. Because of manufacturing tolerances in the fairing mounting bracket the fork tubes sometimes make contact with it at full lock. Usually this can be overcome by giving the handlebar a slight push while engaging the lock. 7. Because the fork tubes are now longer than stock, DO NOT use the clamps that held the brake lines to the stock lower triple clamp. Some models have a temperature sensor mounted under the fairing that may interfere with the plastic cable guide. If interference is noted trim the guide as required. 8. Install the fender and wheel assembly. Be sure the brake hoses are routed to allow full travel of the forks. It is necessary to trim the two upper ears off of the fender upper cover to prevent contact with the fairing during turns. 9. If you have questions please call our EZ-Steer Maintenance The bearings in your EZ-Steer rake kit are normal wear items, not subject to replacement under Champion’s one year Limited Warranty for the product. Failure to follow your motorcycle manufacturer’s recommendations for periodic OEM triple-tree maintenance will accelerate the wear on these bearings. Checking/adjustment of the steering stem nut torque, with the front end lifted, in accordance with your motorcycle manufacturer’s recommendations, is key to reliable bearing service
