INSTALLATION 1. Remove seat, left saddlebag, left side cover and air cleaner assembly following instructions in applicable Service Manual. 2. Review the CRUISE CONTROL-ULTRA MODELS section in the applicable Service Manual before attempting to install this kit. Install Cruise Control Module To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Refer to the appropriate Service Manual and remove bat- tery. 1 is04799 1. Cruise control module mounting hole (3) Figure 1. Battery Box (Right Side View) 2. See Figure 1. In battery box, identify the location of the three mounting holes (1) (on left side of panel) for mounting the cruise control module. 3. See Figure 10. Obtain the cruise control module (1) with cruise cable attached and three grommets (5) from kit. Install the grommets on studs of cruise control module with small diameters outward. 4. See Figure 2. While holding cruise control assembly in place near its mounting location, feed the cruise control cable through the hole in frame crossmember plate and route under rear spark plug wire staying on inner side of fuel line components. Carefully curve cable toward the right and continue routing up under the fuel tank and over the top of the engine stabilizer bracket, then down between cylinder heads. Leave in place temporarily. 5. See Figure 10 and obtain a harness retainer (4) from kit and secure the cruise cable to crossmember plate with barb as shown. On California models, remove the EVAP hose from cable clip and secure hose with one of the cable strap (8)

The vacuum reserve canister (VRC) is used to provide adequate vacuum for the cruise control servo unit. It uses the throttle body as a vacuum source and, via the vacuum check valve, stores up vacuum for the servo to use to pull the throttle cable. You can also buy one of these at an auto parts store for about $10-15 but I decided to build my own so I could make one that would fit inside the left front of the main fairing body. If you decide to buy one, make sure you can return it if it doesn’t fit inside the fairing or be prepared to mount it somewhere else like inside the tail cowl. I used 8″ of 2″ diameter PVC tubing because that is the length that would easily fit inside the fairing It is mounted inside the fairing in front of the left “bucket.” I used white PVC tubing but, in hindsight, would use black if possible since it is visible to the rider when mounted in the fairing. I suspect that the cruise control may actually work without the use of the vacuum canister so you might want to try the cruise without a VRC. If you do install the cruise control without a VRC, you’ll want to put a vacuum check valve in the vacuum hose that goes from the throttle body to the cruise control servo unit.
11/30/2005 08:23 PM Installing Real Cruise Control on a BMW K1100 Page 4 of 8 used epoxy for assembling the VRC as it’s my permanent adhesive of choice. Cut an 8″ length of 2″ diameter PVC tubing. Sand the edges. Drill two holes as shown for the check valve and vacuum tee. There’s a vacuum tee in the bags of installation miscellany that come with the cruise control. File the webbing from the right angles before gluing it and the check valve in place. Remember to glue the tee into place before gluing the end caps on. Make sure everything has an airtight seal. I used zip-ties to hold it in place inside the main fairing body in front of the left bucket

The carburettor cable is attached to the lower groove in the dual spool. The other end of the carburettor cable is attached to the carburettors. Note the position of the roll pin. It is nearly contacting the end of the groove in the actuator spool. The free play in the carburettor cable must be adjusted so that the cable outer can be pulled out 2 ~ 3mm before the carburettors start to open. This ensures that the cruise control cannot prevent the carburettors returning to idle. If more free play is allowed the response of the cruise control is compromised. This adjustment of free play is usually performed after final assembly of the CIU is completed and the CIU is in its final location. This is because flexing the cable affects the free play. It is shown at this stage in these diagrams to improve clarity. After this adjustment is performed, the carburettor cable adjustment MUST NOT BE MOVED. All future adjustments of free play in the throttle must be performed on the throttle cable from the throttle grip. If incorrect free play in the carburettor cable is suspected due to inconsistent cruise operation or because of inconsistent idle speed, the adjusters on the throttle cable from the hand grip must be backed all the way off to give as much free play as possible. If this does not result in AT LEAST 5mm of free play in the throttle cable, the throttle cable must be removed from the hand grip or CIU before adjustment of the carburettor cable is attempted. This is crucial because the amount of free play in the throttle cable also affects the apparent free play in the carburettor cable

We recommend that you take power from a non-critical circuit such as the heated grip circuit. Any power supply wire that is green with a black trace (stripe) is a fused, switched 12V supply. That is, there is a fuse in the line, and the ignition switch turns the power to the wire on and off, and it is NOT powered when the ignition switch is in the ‘park’ position (side lights turned on). Because the ignition switch also powers the ABS system, if the heated grip circuit is live, in theory the ABS system, and therefore the brake light system, will also be live. • On the bikes that we have fitted the cruise control to, there is a three way plug behind the headlight, that goes to the heated hand grip switch (on the right side handlebar). This plug has one green/black wire, a black wire and an orange wire. This photo is taken looking down below the bike’s instruments on the right side. The plug is circled. • This photo is taken from the front of the bike looking back through the head light cavity, under the bikes instruments. The plug is circled. • This is a convenient and accessible location to pick up power for the cruise control. The cruise control orange power wire should be connected to the green/black power wire for the heated grips.

UNDER HOOD INSTALLATION Connecting the Cruise Control Cable to the Throttle NOTE: Prior to attaching servo cable to throttle, locate an accessible area to mount the cruise control servo, but do not mount it. Leave the servo in this area (unmounted) and route cable to throttle attachment area. CAUTION: Attach the cruise control cable so that it parallels the existing throttle cable as nearly as possible. The mounting point chosen should have between 1-1/2″ to 2″ total linkage travel. It must operate smoothly by hand. There should be at least 5 beads between the throttle connector and servo cable end. The cable must pull in a straight line from throttle linkage. Some vehicles that do not have enough total linkage travel have to be connected at the accelerator pedal. The bead chain and servo cable end must be inserted into the bead chain connector. Then the bead chain coupling sleeve must slide over bead chain connector to insure that the end will not hang in the connector. 1. Turn Harley Davidson thumb screw control all the way off. 2. Remove screw (A) from the motorcycle throttle housing. Position the mounting bracket, as shown in drawing. Replace throttle housing screw through the hole in the foot of the mounting bracket and into the throttle housing. Loosely tighten screw. 3. Slide the cruise control’s slip ring assembly over the end of the throttle grip up to the switch housing. NOTE: Metal band on slip ring assembly is next to switch housing not set screws. Insert correct size rubber filler between slip ring assembly and grip with “joint” of filler on bottom side, midway between two set screws. Tighten all set screws into rubber filler until tight or flush. 4. Place thumb lever slot over eye bolt. Depress spring to line up holes, and insert socket head screw. 5. Insert thumb lever screw into the hole in the head of mounting bracket that keep screw parallel to grip. Install the washer then the locknut on the thumb lever screw. Tighten locknut until mounting bracket and thumb lever are snug BUT loose enough to let thumb lever move freely up and down. 6. Secularly tighten the throttle housing screw (A) in step 1. 7. Twist throttle back and forth to insure there is no binding, slip ring is “SQUARE” with switch housing and thumb lever operates smoothly between “ON” and “OFF”. 8. CRUISE CONTROL ADJUSTMENTS – Twist throttle to half position and push thumb lever down to “SET” position. Throttle should hold snugly in this position. Flipping thumb lever to “OFF” position, releases cruise control hold, throttle should return to “OFF” position. Tightening acorn nut (B) will increase cruise control hold. Loosening acorn nut will decrease cruise control hold. Always check to make sure that throttle can be rotated both ways in “SET” position after adjustments.

See Figure 1. Place a 5/32-inch (4 mm) thick insert between the brake lever and the lever bracket. 5. Refer to the service manual, and follow the instructions to loosen the brake hand lever/master cylinder assembly and remove the right-side upper and lower switch housing sub-assemblies from the handlebar. It is not necessary to remove the throttle control grip. For FLHR models: Refer to the service manual. Disconnect the left-side handlebar MOLEX socket housing from the gray eight-way main harness pin housing [24B] inside the headlamp nacelle. Refer to the service manual to remove the clutch hand lever and left-side upper and lower switch housing subassemblies from the handlebar. 6. For ALL models: See Figure 2. The friction shoe (1) is a loose fit on the end of the tension adjuster screw (2). Make sure the shoe has been removed with the switch housing sub-assemblies, and is not lodged in the groove of the throttle control grip (4). 3 4 1 2 is06318 1. Friction shoe 2. Verify that the 5/32-inch (4 mm) thick insert is in place between the brake lever and the lever bracket. Obtain the new right-side handlebar switch housing assembly (Item 4 or 5, depending on model) from the kit. Separate the upper and lower halves of the housing assembly. Refer to the service manual, and follow the instructions to install the switch housing assembly and brake hand lever/master cylinder assembly to the handlebar. 8. Route the right-side switch harness along the same path as the original harness (along the right handlebar). Connect the pin housing to the black socket housing disconnected in Step 3. 9. For FLHT, FLHTC, FLHX, FLHXXX and FLTRX models: Continue at Step 11. For FLHR models: Obtain the new left-side switch housing assembly (6) from the kit. Separate the upper and lower halves of the switch housing assembly. Refer to the service manual, and follow the instructions to install the left-side switch housing assembly and clutch hand lever assembly to the handlebar. 10. Route the left-side hand control harness along the same path as the original harness (along the left handlebar). Connect the pin housing to the gray socket housing disconnected in Step 5

INSTALLATION NOTE if the motorcycle is equipped with the optional Harley-Davidson Smart Siren, the main fuse MUST be removed BEFORE the alarm is activated. This WILL happen within 5 seconds of turning the ignition switch to the OFF position (except for HD- Japan models). If the main fuse is not removed promptly, the siren WILL SOUND. 1. Refer to the service manual and follow the instructions given to remove the main fuse. 2. For FLHT, FLHTC, FLHX, FLHXXX and FLTRX models: Remove the outer fairing per the instructions in the service manual. For FLHR models: Follow the instructions in the service manual to remove only the handlebar clamp shroud. Removing the nacelle is not necessary. a. Remove the windshield and headlamp door. Remove the headlamp housing assembly. b. Release the chrome trim strip at the top of the nacelle. c. Remove the two Phillips screws beneath the fork lock plate. d. Loosen the Phillips screw at the front of the handlebar clamp shroud, and the four acorn nuts on the side of the headlamp nacelle. e. Raise the shroud slightly, separate the nacelle halves and slide the shroud forward to remove it from the nacelle. NOTE Before disconnecting the handlebar switch wiring, note the wire routing. 3. For ALL models: Refer to the service manual. Disconnect the right-side handlebar MOLEX socket housing from the black six-way main harness pin housing [22B] inside the fairing or headlamp nacelle
