REMOVAL Preparation To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Refer to the service manual and follow the instructions given to remove the main fuse. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 2. Remove the fuel tank according to the service manual instructions. -J04259 1 of 8 Left-Side Grip Removal 1. See Figure 1. Using a T-25 TORX drive head, remove the upper and lower switch housing screws (1). 2. Using a T-27 TORX drive head, loosen the upper screw securing the handlebar clamp (3) to the clutch lever bracket. Remove the lower clamp screw with flat washer. Loosen the clamp and position the clutch hand lever assembly away from the switch housing. Separate the upper and lower switch housings. 3. With “glueless” grip: Remove the grip from the handlebar. Left Handlebar Switch Housing Right-Side Grip Removal Do not remove or install the master cylinder assembly without first positioning a 5/32-inch (4 mm) thick insert between the brake lever and lever bracket. Removing or installing the master cylinder assembly without the insert in place may result in damage to the rubber boot and plunger on the front stoplight switch. (00324a) NOTE A section of corrugated cardboard or the eyelet of an ordinary cable strap can be used for this purpose. See Figure 2. 1. Place a 5/32-inch (4 mm) thick insert between the brake lever and the lever bracket. 2. Using a T-25 TORX® drive head, remove the upper and lower switch housing screws. 3. Using a T-27 TORX drive head, loosen the upper screw securing the handlebar clamp to the brake master cylinder housing. Remove the lower clamp screw with flat washer. Loosen the clamp and position the master cylinder assembly away from the switch housing. Separate the upper and lower switch housings. 4. Remove the grip from the handlebar. NOTES The twist grip sensor in the right side of the handlebar has a seal cap that protects internal electrodes from dirt and moisture, and also serves as a retention device for the throttle grip. To remove the grip, a slight tug may be necessary to release the index pins in the grip from the receptacle in the seal cap. Upon removing the grip, check the location of the seal cap. If the seal cap is still fastened to the index pins inside the old throttle grip, it can be discarded along with the grip. If the seal cap is still fastened to the end of the twist grip sensor: •See Figure 3. Insert a small screwdriver or other flat-blade tool into the flat area on one side of the seal cap. •Press the leg on the underside of the cap to free it from the slot at the end of the twist grip sensor. Pry up one end of the cap. •Repeat on the other side of the cap. •Carefully remove the cap and discard it

Install the set screw (6) into the inner gear shifter shaft cover (2). 3. Install inner gear shifter shaft cover with installed set screw over the casting (7) in-board of the shifter shaft (1). 4. Tighten the set screw until light contact is made with the casting. Do not overtighten. 5. Re-install toe shift lever on the gear shifter shaft. Tighten the shifter retaining screw to 18-22 lb-ft (24-30 Nm) . 6. Install the set screw (5) into the outer gear shifter cover (4). 7. Install outer gear shifter shaft cover with installed set screw over the end of the gear shifter shaft (1). 8. Loosen the set screw slightly to allow the gear shifter shaft cover to rotate. 1) The “blue” colored screw in the image is the duration adjustment screw. Underneath the head of the screw is a lock nut and the bracket arm that the screw is threaded into. To decrease the amount of fuel squirted the adjustment screw is turned “clockwise” or in. To increase the amount of fuel squirted the adjustment screw is turned “counter clockwise” or out. To get the max, amount of decrease remove the screw and take the lock nut off of the screw. Then replace the screw into the cam arm, then replace the lock nut underneath the arm on the screw. this gives you another 3/32″ of an inch in which the screw can be screwed in.
2) Turn the adjustment screw fully clockwise or IN. Start your engine, Blip your throttle open, if the engine stutters, (hesitates), it is not getting enough fuel so turn the screw counter clockwise to increase the amount of fuel squirted from the accelerator pump into the carburetor. Keep blipping the throttle and adjusting the screw till the carburetor starts to cough. Stop here and turn the screw back in till the coughing stops. Tighten down the lock nut. This should give you the best throttle response with the least amount of coughing and backfiring out the carburetor. Timing Adjustment Screw This is the “Green” colored screw just above the Blue duration adjustment screw. The” Mucker” said it best,,,,, This upper screw adjusts the “timing” of the squirt. By altering it’s setting, you can advance or delay the onset of the fuel squirt. But probably, it won’t have to be touched

(3/16 allen wrench required, torque between 16 – 18 ft-lbs) Step2: Swing into position the front stop containing the CONDOR logo. Step3: Place Pin F through Main Unit and front stop bracket. The pin may be tight at first use, push it through using light force and twisting it in. (Attach Hair Pin Cotter H once the pin has passed all the way through) Step4: Place cradle as shown in the desired setting and insert Pin E through Main unit and cradle pipe. (Attach Hair Pin Cotter G once the pin has passed all the way through) User Instructions: Confirm that the cradle is set in the optimized position setting for the entering tire and wheel. Adjustment of cradle is crucial for optimum retention. Optimum retention is achieved by trying different settings. Place unit in front of or behind motorcycle. Push or drive motorcycle centered into unit until the cradle of the Pit-Stop has fully engaged the wheel. Once the wheel is cradled, proceed to push further into the Pit- Stop until the wheel has engaged the front stop. If the optimum vertical support is achieved, the motorcycle will hold itself upright. If optimum retention is not achieved try different cradle settings. As an extra precaution, use the Velcro strap to strap the cradled wheel to the front stop. Always strap Velcro through the wheel and around the front stop below the upper front stop flange

REMOVAL All Models 1. If equipped with saddlebags, removal may ease installation. Follow the instructions in the appropriate Service Manual or Instruction Sheet. 2. See Figure 1. Remove and discard the forwardmost fender support bolt (1). Repeat for the other side. 3. See Figure 2. On the left side, remove the footrest support mounting bolt (1) and footrest support bracket assembly (2). Discard the mounting bolt. 2005 – 2006 Models 1. Loosen the exhaust shields as necessary following the instructions in the appropriate Service Manual. Move as necessary for access. 2. Loosen the exhaust header nuts following the instructions in the appropriate Service Manual. 3. See Figure 3. Remove bolt (1) connecting the exhaust system (2) to the support bracket (3). 4. See Figure 4. Remove the two rear muffler bracket bolts (1). 5. See Figure 5. Move mufflers enough to access the rear bolt attaching the exhaust mounting bracket to the frame. Tighten support bracket bolt and rear muffler bracket bolts following the instructions in the appropriate Service Manual. f. Tighten exhaust shields following the instructions in the appropriate Service Manual. 6. 1. Turn Harley Davidson thumb screw control all the way off. 2. Remove screw (A) from the motorcycle throttle housing. Position the mounting bracket, as shown in drawing. Replace throttle housing screw through the hole in the foot of the mounting bracket and into the throttle housing. Loosely tighten screw. 3. Slide the cruise control’s slip ring assembly over the end of the throttle grip up to the switch housing. NOTE: Metal band on slip ring assembly is next to switch housing not set screws. Insert correct size rubber filler between slip ring assembly and grip with “joint” of filler on bottom side, midway between two set screws. Tighten all set screws into rubber filler until tight or flush. 4. Place thumb lever slot over eye bolt. Depress spring to line up holes, and insert socket head screw. 5. Insert thumb lever screw into the hole in the head of mounting bracket that keep screw parallel to grip. Install the washer then the locknut on the thumb lever screw. Tighten locknut until mounting bracket and thumb lever are snug BUT loose enough to let thumb lever move freely up and down. 6. Secularly tighten the throttle housing screw (A) in step 1. 7. Twist throttle back and forth to insure there is no binding, slip ring is “SQUARE” with switch housing and thumb lever operates smoothly between “ON” and “OFF”. 8. CRUISE CONTROL ADJUSTMENTS – Twist throttle to half position and push thumb lever down to “SET” position. Throttle should hold snugly in this position. Flipping thumb lever to “OFF” position, releases cruise control hold, throttle should return to “OFF” position. Tightening acorn nut (B) will increase cruise control hold. Loosening acorn nut will decrease cruise control hold. Always check to make sure that throttle can be rotated both ways in “SET” position after adjustments.

Installation 1. Remove exhaust system according to Service Manual instructions. 2. See Figure 1. Remove the outer primary screw shown and retain it for reinstallation. 3. See Service Parts Illustration. Insert the thread cleaning screw (9), through the primary cover and the crankcase until the full screw diameter protrudes through the crankcase. Remove any debris from from the tip of the thread cleaning screw. Remove thread forming screw and discard. NOTE If thread cleaning screw binds in crankcase hole, remove thread cleaning screw and chase threads with 1/4 – 20 tap. 4. Install set screw (8) from outer primary side using the wrench provided. Set screw should extend past the crankcase approximately .375″. 5. With wrench in set screw to prevent rotation, install the backplate over the set screw and fasten with the 1/4-20 nylock nut (5). 6. Reinstall the primary cover screw saved in Step 1. Torque to 80-110 in-lbs (9-12 Nm). 7. Remove the the oil hose clamp from the starter stud. Do not remove the clamp from the hoses. 8. Replace the original equipment starter stud with stud (7) provided. Torque to 39-65 in-lbs (4-7 Nm). 9. Install bracket (2) over stud (7) and fasten with #10-24 nylock nut (6). Rotate bracket until the tab on the bracket rests on starter motor. 10. Install oil hose clamp onto bracket (2) using one of the #10-24 screws (4). Tuck the hoses down as far as possible without contacting the drive belt or kinking the hose. Contacting the drive belt or kinking the hose may cause damage to the hoses or powertrain. 11. Install the cover (1) to the backplate (3) and bracket (2) using four of the #10-24 screws (4) with the wrench provided. The cover should fit inboard of the gear cover and partially on top of the sprocket cover. Start the bracket screw first, then follow with the (3) backplate screws. 12. Reinstall exhaust system according to Service Manual Instructions

Remove and retain the hex socket head screw (4) at the top left of the bracket For 2007 models: In addition, disconnect the ground wire. Free the cable straps (9) from the regulator bracket, beneath the regulator. 6. Remove the two hex socket head screws with washers (2) retaining the voltage regulator to the bracket. Remove and save the regulator, but discard the screws. 7. Remove and retain the screw (4) at the top right of the regulator bracket. Remove the bracket from the engine. 8. For 2008 and later models: Free the strap (9) that ties the jiffy stand wiring to the voltage regulator bracket. Unfasten the three-way jiffy stand sensor connector and the two-way crank position sensor connector [79] (12) from the T-studs on the back of the regulator bracket (3). Discard the bracket. Disconnect both plugs from the back of the voltage regulator (1). For 2007 models: Unfasten the four-way (7) and two-way (8) voltage regulator connectors from the T-studs on the back of the regulator bracket (3), and discard the bracket. Disconnect the voltage regulator (1) at both connectors. 9. For 2008 and later models: Unclip the two-way O 2 (oxygen) sensor electrical connector [138] (11) from the voltage regulator caddy (5). For 2007 models: Unfasten the two-way crank position sensor connector [79] (12) from the voltage regulator caddy (5). Remove the caddy from the vehicle frame. a. For 2007 models: Unclamp the bottom of the caddy from the engine mount spacers. b. For ALL models: Unhook the top clips from around the tabs on the front of the engine casting. Remove the original equipment (O.E.) caddy from the vehicle frame, and discard it.

REMOVE AND INSTALL THE LEFT GRIP 1. See Figure 1. Using a T27 TORX® drive head, remove the two screws with flat washers securing the handebar clamp (3) to the clutch lever bracket. Remove the clamp and position the clutch hand lever assembly away from the handlebar 2. Using a T25 TORX® drive head, loosen but do not remove the upper and lower switch housing screws (1). 3. Remove the end cap from the existing left handlebar grip if so equipped. Remove the grip by carefully cutting it away from the handlebar using a sharp blade or knife. Do not lubricate left handlebar grip before installation. Lubricating grip can cause it to come off while riding, which could result in loss of control and death or serious injury. (00315a) NOTE Make sure that the handlebar surface and the inside of the grip are smooth, dry and thoroughly cleaned of all dirt or adhesive residue. 4. Position the new left grip (4) so the larger flange (5) is at the bottom. Push the grip fully onto the handlebar. 5. Fit the grooves (2) on the outboard side of the upper and lower switch housing over the flanges on the end of the grip, then loosely fasten the two screws. 6. Position the clutch hand lever assembly inboard of the switch housing assembly, engaging the tab on the lower switch housing in the groove at the bottom of the clutch lever bracket. 7. Align the holes in the handlebar clamp with those in the clutch lever bracket, and loosely fasten the two screws with flat washers. Adjust the switch housing and clutch hand control position for rider comfort. 8. Using a T27 TORX® drive head, tighten first the upper, then the lower handlebar clamp screws to 60-80 in-lbs (6.8-9 Nm) . 9. Left Handlebar Switch Housing REMOVE AND INSTALL THE RIGHT GRIP NOTE Right handlebar switch removal requires a Service Manual for your model and year of motorcycle. A Service Manual can be purchased from your Harley-Davidson Dealer. 1. Refer to the RIGHT HANDLEBAR SWITCH section of the Service Manual for removal of the switch housing assembly. This is necessary to access the throttle cables. 2. Refer to the THROTTLE CONTROL section of the Service Manual to disconnect the throttle cables and remove the existing right grip/throttle sleeve assembly. After removal, make sure that the handlebar end is clean and smooth. 3. Follow instructions in the Service Manual to install the new right grip/throttle sleeve to the handlebar and connect the throttle cables. 4. Verify that the right grip/throttle sleeve rotates and returns freely and does not bind on the handlebar or switch housing.
