Place the motorcycle on a suitable frame stand allowing unrestricted access to the shocks. 3. Place a small screw jack under the swing arm to support the weight as well as allow you to position the swing arm correctly to line up the shock mounting bolts. Remove stock shocks. 4. Install the left side (damping) shock with the stock mounting bolt. Make sure that the bolt threads and threaded portions of the frame are free of oil and grease. Grease the shoulders of the bolts and use thread lock compounds on the threads. Discard the stock shock washers on both shocks. Do not use any washers- -including the stock washers on these bolts. Use only the spacers included. The 3/16-inch wide spacers are used on each side of the shock eye. Do not “double-up” the spacers together on either side of the shock eye, as this will cause misalignment of the shocks which can lead to premature wear or damage to the shocks. 5. Put the supplied spacers on each side of the eye. The shoulder of the bolt must protrude a small amount through the shock eyes in order to allow the shock to pivot freely. This is extremely important. With the shocks fully tightened, the spacers should be free to rotate with finger pressure. If the washer is used or a non-stock bolt is used, the bolts will work loose or break because the shocks are in a bind.

Air HoseInstallation. Choose the most convenient loca- tiononyour motorcycle for the air fill valve. Drilla 5/16″hole and install the air fill valve as shown in Figure 3orsecure air fill valve to frame tube. 2. Keep hose ends clean during installation because dirt can cause air leaks. 3. Install hose connector, tube clamp and two O-rings onto one end of the air hose (See Figures4&5) Apply rubber lubricant (soap solution, not oil) to the O-rings to ease installation on the air hose& into the shock absorber inlet. Plastic connector should just bottom on fitting. Do not overtighten! The function of the nut is to hold everything together in place, the O- rings do the sealing. Fin- gertightenonly (10 in/lb maximum). 4. After routing the air hose, trim the length to fit air fill valve. Install hose connector, tube clamp, and twoO-rings onto end of hose (See figures 4&5). Lubricate as above and assemble to air fill valve. Use the same procedure formating hose. Important —leaveasmall amount of slack in hose near shock absorber to allow for the slight move- mentofthe shock. Caution! Do not install hose near ex- haustsystem, battery or any other sharp edges or seat movement. Keep hoses clear of moving parts such as wheels or suspension components. Do not allow hoses to have excess slack and sag below the motorcycle. The hoses could catch on road surfaces or debris and could be damaged while the motorcycle is in motion. 5. If necessary the air hose can be secured along the motorcycle’swiringharness with tie-wraps. 6. Testing: Inflate system to 50 psi. Apply soapy water solution to all connections and check for air leaks. If there are any leaks, disconnect the suspected fitting and check for dirt or damage to the air line or the O-rings. Remove any dirt or foreign matter, re-lubricate the O-rings and reinstall. If unable to locate the leak, remove rubber boot from shocks and submerge pressurized components under water (in- cludingT-Valve) and check for leaks. DETAILED SET-UP 2. Installing Air Pressure – Remove the air cap from the Schrader valve on the end of the shock body. Attach the pump to the Schrader valve. Some people damage their pumps by screwing them on too far. As soon as the gauge registers pressure, screw 1/2 turn more and pump to the desired level. Use the release button on the pump to reduce air pressure. The hiss you hear when unscrewing the pump is only the air from the pump and not from the shock! Likewise, when you install the pump again, you will also hear a hiss as air from the shock fills the pump and reduces the registered pressure you previously installed. All perfectly normal when pressurizing the shock! After removing the pump, be sure to reinstall the Schrader valve cap. If the shock does not dampen properly after pressurizing, the air pressure may have been lost during pump removal as a result of a worn pump fitting o-ring that needs replacement. Do not ride the bike until the shock is properly pressurized. 3. Main Air Spring Pressure Adjustments – Air Spring adjustments are made by inflating or deflating the main air spring chamber. Since your IFP air pressure adjustment (outlined above) also affects your starting spring force, you should always adjust your IFP pressure before adjusting the main air spring pressure. 1. Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the battery cables, negative cable first. 2. Raise the rear end of the motorcycle so that the rear wheel is just off the ground. Support the motorcycle with suitable blocking under the frame. NOTE Retain the original fasteners for installation of new shocks. 3. Remove the saddlebags from the motorcycle. See the Touring model’s Owner’s Manual for saddlebag removal. 4. Fasten the air pump, part number 54630-03A to the rear air-suspension adjustment valve on the motorcycle. See the Touring model’s owner’s manual for valve location. Add 3-5 psi to clear the line but do NOT exceed 50 psi. 5. Using the pressure-relief valve located below the gauge on the pump, release the air pressure from the rear sus- pension. Failure to relieve air pressure from the rear suspension could cause injury during shock-absorber removal. Use caution when bleeding air from the suspension. Moisture combined with lubricant may leak on to the rear wheel, tire, and/or brake components and adversely affect traction, which could result in death or serious injury. (00084a) 6. See Figure 1 and Figure 2. Remove the air hoses from the shock absorber air-hose fittings. NOTE Press the plastic collar down on the air-hose fitting to remove and install the air hose. 7. Remove the air hose fittings from the shock absorbers. Save the fittings for installation on the new shocks. NOTE Air-suspension shock absorbers are oil filled and must be kept upright at all times to prevent oil leakage. 8. Remove the lower mounting bolts and washers from the shock absorbers

INSTALLATION 1. See Figure 1. Models with NO air deflectors installed: Remove and discard the eight hole plugs (1) from the right and left edges of the inner fairing assembly. Models WITH air deflectors currently installed: Remove and discard the eight screws that retain the right and left air deflectors. Remove and discard the deflectors. 2. See Figure 2. Select a right-side (1) or left-side (2) air deflector, and four screws (3) from the kit. Determine the correct side by holding the mounting-hole side of the deflector against the fairing. 3. Place the deflector against the inner fairing, lining up the holes. Insert the screws through the deflector holes and into the fairing air deflector holes. INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Refer to the service manual and follow the instructions given to remove the seat and disconnect the battery cables, negative (-) cable first. Retain all seat mounting hardware. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) Original Equipment (OE) Air Cleaner Removal For carbureted models: Refer to the service manual and check the warm-slow idle speed adjustment before removing the OE air cleaner backplate. For EFI (fuel-injected) models: Have a Harley-Davidson dealer recalibrate the ECM prior to air cleaner installation. 2. Remove the air cleaner backplate following the instructions in the service manual. Retain the two breather screws (A) removed from the backplate (see Figure 1). The remaining parts can be discarded. 3. See Figure 1. Remove and discard induction module bracket (B). “Heavy Breather” Air Cleaner Installation NOTE When servicing the air cleaner, apply Loctite 243 (blue) to all threaded fasteners (both male and female threads). 4. Install the new O-rings (4) in the grooves around the breather screw holes on the carburetor or induction module side of the backplate (1 or 2)

PRELOAD ADJUSTMENT— On some Works shocks a threaded preload is standard. This allows the adjustment of the ride height of the motorcycle. The preload is changed by turning a threaded nut down towards the spring (higher ride height) or up away from the spring (lower ride height). The nut is a right-hand thread. CHECKING RIDE HEIGHT— 1. With the bike unloaded on the side stand and the shock fully extended, have an assistant measure from a point at the axle (center point) to a point on the frame, fender or bodywork directly above it. Record this measurement. 2. With the bike off the stand and the rider in the seat, bounce on the suspension and let the bike settle. Have the assistant measure from the same two points. Subtract the second measurement from the first. It should only be between 1/4 and 1/3 of the total travel. 4. If the difference is less than the minimum, reduce the spring preload. Measure the distance again starting with Step 2. Adjust again if necessary. 5. If the difference is more than the maximum, increase the spring preload. Measure the distance again starting with Step 2. Adjust again if necessary. Note: If the ride height is too low, the shock will bottom unnecessarily, resulting in a harsh ride. If the ride height is too high, the shock will “top out” too easily when rebounding from a bump or under hard deceleration. NITROGEN PRESSURES IN EMULSION SHOCKS CAUTION: The pressure in these shocks cannot successfully be checked. Concerns with the gauge volume and the gas volume in the shock body create a situation where you cannot accurately determine what pressure was in the shock. In addition when the pressure is lowered (i.e. checking the pressure) the gas and some of the shock oil escapes into the gauge. It is possible to lose a large percentage of the shock oil by depressing the core of a charged shock to the atmosphere. Please note that in order to check the pressure, some of the gas must escape and fill the gauge assembly. The volume of the gas pocket is about half the size of your thumb, so a very small volume change results in a large pressure drop. Because the gauges’ volumes vary, it is not possible to deduce the actual pressure in the shock prior to attaching the gauge. Therefore it is imperative that any attempt to check pressure be accompanied by the capability of refilling the shock. In other words: If you don’t have a nitrogen source handy, don’t check the pressure! PRESSURIZING EMULSION SHOCKS The pressure setting for Works gas shocks is 250 p.s.i. of dry nitrogen. To pressurize a shock with some residual pressure in it, bring the gauge manifold up to 250 p.s.i. and depress the core with the T-handle. This will either equalize the pressure or refill the shock without transferring oil from the shock into the gauge assembly. The best gauges for this purpose screw on to the valve and incorporate a T-handled core depressor to isolate the shock from the gauge. This allows a leak-free separation once the desired pressure is reached. For simplified operation, an extra valve is provided for the filling apparatus, allowing pressure adjustment with the gauge in place. Works offers a suitable gauge and filling manifold. Most motorcycle shops that deal with dirt bikes can pressurize the shock

1. 1994-99 models: Remove upper shock absorber nut, washer, shock cover and backing washer. Save nut and washer and discard shock cover and backing washer. 2000-03 models: Remove upper shock bolt, washer and shock cover and save washer. NOTE: Do not remove stock inboard washer that is positioned behind shock cover and against shock absorber. 2. All models: Remove OEM buttonhead screw and flanged nut directly to the rear of the upper shock mount on fender support. Note T-spacer in fender support. Save nut and discard bolt. 3. 1994-99 models: Position saddlebag support (item 1) with front bracket over shock stud and rear mount over hole in fender support. Install ½ * bushing (Item 2) over shock stud and into hole of support front mount. Install saved OEM nut and washer (items 3,4) and tighten securely. 2000-03 models: Apply Locktite to the OEM shock screw (Item 5) and install through the saved washer (Item 6), front bracket of the saddlebag support (Item 1), shock and into the frame. Tighten to 21-35 ft. -lbs torque. NOTE: If installing supports with sissy bar side plates, omit 5/16 * lock washer (Item 8). H-D sissy bar side plate mounts between fender support and fender. Khrome Werks® sissy bar plate mounts outboard of fender support. CAUTION: Be careful to not dislodge T-spacer from its position in fender while inserting screw through fender support and fender. 4. Insert supplied socket head cap screw (Item 7) and lock washer (Item 8) (if applicable) through the rear saddlebag support mount, sissy bar side plate (if applicable) , fender with T-spacer and frame. Apply Loctite to the saved flanged nut and secure. Tighten to 8-13 ft-lbs torque.

1-Locate and remove the Intake Air Temperature Sensor (IATS) from the stock Polaris Victory air box. Locate the new position for the IATS on the bottom of the S&S air cleaner. Push the IATS in the lower air cleaner cover and turn1⁄ 4 turnin either direction, make sure you feel it lock into place. Inspect from the inside of the air cleaner to ensure that the barbs are locked into place. See Picture 1. 2-Using the stock Polaris Victory air box gasket (PN 5811908) and S&S supplied (Qty 4) M6 fasteners, assemble the lower air cleaner cover to the throttle body using 243 Blue Loctite®on the treads. Torque the M6 fasteners to 72-96 inch pounds. 3-Position the S&S pre-formed air filter onto the lower air cleaner cover ensuring that it fits into the machined groove. 4-Install the top air cleaner cover on top of the filter ensuring that it fits into the machined groove. 5-Make surethat the filter is situated in the machined grooves on both the top and bottom air cleaner covers. 6-Using 243 Blue Loctite on the threads of the S&S supplied (Qty 3) M6 fasteners tighten down top air cleaner cover evenly until seated. Finish torque the fasteners to 72-96 inch pounds. Now you’re ready for breather hose and barometric pressure hose routing. 7-Locate the S&S supplied 3⁄ 16 “reinforced hose and clamps. Push one end of the hose on the 3⁄ 16 “brass barb in the bottom air cleaner cover and slide clamp up around the end of the hose. The other end of the hose is for the Barometric Pressure Sensor (MAP). Route the hose towardthe back of the engine over the top of the rear rocker cover. 8-Remove the MAP sensor from the stock Polaris Victory air box. Remove the orange rubber gasket from the MAP sensor. Slide the S&S supplied clamp over the 3⁄ 16 “rubber hose that leads to the air cleaner. Push the barbed end of the MAP sensor into the 3⁄ 16 ” rubber hose and slide clamp up to the end of the hose around the barb. A small amount of lubricant may be applied to the barb on the MAP sensor to make installation easier. 2 S&S Air Cleaner Assembly 41-0021 (Calibration cardnot shown) Picture 1 CAUTION WARNING WARNING Plastic barb locked in recess.
9-Assemble and install breather hose as follows: A-Cut the stock Victory®hose on the straight section just behind the 90 degree bend as shown in Picture 2 . B-Slide an S&S supplied 1⁄ 2 “hose clamp over the modified stock breather hose. C-Install the S&S straight barb in Victory breather hose and position a hose clamp around hose end. D-Slide the 90-degree end of breather hose over the brass barb on the air cleaner cover and slide hose clamp in place. E-Position straight end of the S&S breather hose over the 1⁄ 2 “barb to connect to the Victory hose. Slide clamp over connection. F- See Pictures 3 and 4 for breather hose and barometric pressuresensor hose installation positions. NOTE: S&S breather hose can be cut for best fit
