This instruction sheet references Service Manual information. A Service Manual for your model motorcycle is required for this installation and is available from a Harley-Davidson Dealer. Kit Contents See Figure 2 and Table 1. INSTALLATION 1. Position the vehicle on a motorcycle lift table. To prevent accidental vehicle start-up, which could cause death or serious injury, remove maxi-fuse before proceeding. (00251a) 2. Original Equipment Voltage Regulator  NOTE For 2007 models: The ground wire on the voltage regulator must be re-attached at the original location when re-installing the voltage regulator to ensure adequate ground. 4. For ALL models: See Figure 1. Remove and discard the voltage regulator caddy cover (6) from the regulator bracket (3) and caddy (5). For 2007 models: In addition, remove the lower voltage regulator cover (10). 5. Remove and retain the hex socket head screw (4) at the top left of the bracket For 2007 models: In addition, disconnect the ground wire. Free the cable straps (9) from the regulator bracket, beneath the regulator. 6. Remove the two hex socket head screws with washers (2) retaining the voltage regulator to the bracket. Remove and save the regulator, but discard the screws. 7. Remove and retain the screw (4) at the top right of the regulator bracket. Remove the bracket from the engine. 8. For 2008 and later models: Free the strap (9) that ties the jiffy stand wiring to the voltage regulator bracket. Unfasten the three-way jiffy stand sensor connector and the two-way crank position sensor connector [79] (12) from the T-studs on the back of the regulator bracket (3). Discard the bracket. Disconnect both plugs from the back of the voltage regulator (1). For 2007 models: Unfasten the four-way (7) and two-way (8) voltage regulator connectors from the T-studs on the back of the regulator bracket (3), and discard the bracket. Disconnect the voltage regulator (1) at both connectors. 9. For 2008 and later models: Unclip the two-way O 2 (oxygen) sensor electrical connector [138] (11) from the voltage regulator caddy (5). For 2007 models: Unfasten the two-way crank position sensor connector [79] (12) from the voltage regulator caddy (5). Remove the caddy from the vehicle frame. a. For 2007 models: Unclamp the bottom of the caddy from the engine mount spacers. b. For ALL models: Unhook the top clips from around the tabs on the front of the engine casting. Remove the original equipment (O.E.) caddy from the vehicle frame, and discard it.

1 . Ensure vehicle runs correctly through all rpm ranges and idles correctly before attempting any work. It is highly recommended that a pressure / flow test be carried out before & after installation of the VariReg to determine fuel system condition . Stock HD 300 kPa / 44 psi, VariReg as delivered 360 kPa / 52 psi Note: In some countries gas stations do not “final filter” the fuel & therefore we recommend that the fuel filter canister be replaced every 15,000 klms (10,000 miles). Restriction of the fuel by way of a blocked or partially blocked filter will result in difficulty in tuning or failure to obtain satisfactory results during tuning. Should you experience difficulties in tuning, see Diagnosing fuel filter and pump faults 2. Remove air filter cover, air filter and backing plate. Check Throttle Position Sensor value at completely closed throttle as best performance will be obtained at the nominated settings. This will require backing off the idle screw and cold start idle actuator and screw adjustment as described in the workshop manual. The original T.P.S. values should be recorded for possible future reference. To set TPS values without the HD breakout box see VariReg TPS Setting for Harley-Davidsons The T.P.S. values must be set to 1995 – 1996 175 mV (+/- 25mV) 1997 – 2001 275 mV (+/- 25mV) Record the original TPS value here. ………………..mV YOU MUST ENSURE THROTTLE PLATES ARE COMPLETELY CLOSED AND NO BINDING EXISTS IN CABLES to obtain the correct value setting. 3. Reset idle screws to approximate previous settings, no need to start the engine. 4. Complete full or partial fuel tank removal as described in workshop manual. 5. Remove stock fuel pressure regulator as described in workshop manual and leave Horn removed from vehicle until after tuning, this will allow ease of access to the regulator

REMOVAL Prepare for Service 1. Position motorcycle on a suitable lift. NOTE If vehicle is equipped with Harley-Davidson Smart Security System, see owner’s manual for instructions to disarm the system. Disconnect battery cables, negative (-) battery cable first. 3. Remove seat according to the instructions in the service manual. 4. Refer to service manual to remove left saddlebag and side cover. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 5. Remove fuel tank according to the instructions in the service manual. Remove Engine Components 1. Remove existing air cleaner assembly. Discard backplate but save remaining parts. Refer to AIR CLEANER REMOVAL in service manual. 2. Remove existing exhaust system. Refer to EXHAUST SYSTEM REMOVAL in service manual. 3. Remove engine from chassis following the instructions in the service manual. 4. Disassemble engine top end and bottom end. Refer to appropriate ENGINE sections in service manual. 5. Remove existing clutch diaphragm spring. Refer to CLUTCH REMOVAL in service manual. The procedures in this instruction sheet should be performed by one experienced in precision measuring techniques. Cylinder Wall MACHINE CRANKCASE Crankcase Boring Preparation NOTE During final assembly of the engine, Harley-Davidson recommends replacing the OE cylinder studs with Screamin’ Eagle High Tensile Studs (16505-01). 1. Remove cylinder studs from the engine crankcase. 2. Mask off all bearings and oil holes to prevent debris and contaminants from entering those areas. 3. Inspect and clean engine case mating surfaces. 4. See Figure 6. Reassemble engine case with OE screws, except the top center screw between the cylinders, and tighten to specifications listed in service manual. NOTE To prevent damage to crankcase boring tool, it is important to replace the top center screw with a modified top center screw (1093). This screw is included in the Crankcase Boring Tool Kit (94419-06) and can be purchased separately from a Harley- Davidson dealer. 5. Install modified top center screw (1093) between the cylinders and tighten to 50-90 in-lbs (5.6-10.2 Nm). 6. See Figure 1 and Table 1. Locate the oil pressure sending unit at the front right side of the crankcase and pull wire socket from terminal of the oil pressure sending unit. 4. Carefully draw the conduit and the pin side of mini-Deutsch connector forward and then up between the rear brake master cylinder reservoir and the frame downtube to area of the rear brake pedal. 5. Deutsch Connector Pin Side (2-pin connector shown) 6. Gently depress terminal latches inside pin housing and back out the pin in chamber #1 through the hole in wire seal. 7. Pull the oil sending unit wire through conduit and remove wire. Note the routing of the wire. 8. See Figure 9. Route the jumper (6) pins through the conduit from the kit in the same direction as the original wire noted in Step 7. Use cable straps to secure to the wire bundle. 9. See Figure 5. Locate pin chambers #1 and #2 on pin side of connector. Insert brown/green jumper pin into chamber #2 and feed until it clicks into place. Verify that pin will not back out of the chamber by giving a slight tug on the wire to confirm that it is locked

1 RACING SERVICES 115 CARLINGFORD RD EPPING SYDNEY 2121 AUSTRALIA Part # EDU001 Type 3 Please note: These instructions refer to Type 3 Ducati VariRegs. Type 3 VariRegs may be distinguished by a hole & groove machined into the end face of the adjustment screw. VariReg -Variable Pressure Fuel Regulator Suitable for:- Ducati 916-998 / 748 all models. The Epicycle VariReg will allow a fuel pressure rate of 300 kPa (stock) to 540 kPa. By increasing the pressure available at the injectors, more fuel will flow thus richening mixtures. The available increase in fuel pressure is sufficient to allow the fitment of performance parts, without the high end lean condition normally experienced with the stock fuel pressure. This lean condition is the result of injectors that are too low in flow rate, and even when switched on continuously, are incapable of delivering the required quantity of fuel. Changes to the fuel mapping may be required when using this product. The increase in fuel pressure is variable by the owner and may be altered at any time as required. The unit comes pre-set at 450 kPa. It should be noted that the VariReg is designed for a maximum pressure of 540 kPa, but pressures in excess of 450 kPa require the fitment of the CORSA style high output fuel pump. ** Under no circumstances should the pressure exceed 450 kPa if using the standard road pump! ** Pressures may be set in the following manner. ** This method should be used as a guide only. Use of a suitable pressure gauge is recommended.** 1 . Rotate the adjustment screw “IN” (clockwise direction) using an 11mm or 7/16″ spanner until the head of the screw is seated against the body. Use a tommy bar in the 5mm hole in the side of the VariReg to prevent rotation of the body

7. See Figure 3-4 . Assemble banjo bolt (3), washer (4), OIL PRESSURE GAUGE (1) banjo fitting and second washer onto adapter and tighten snugly. 8. Temporarily secure oil pressure gauge and hose to motorcycle frame with cable straps. Make sure gauge and hose assembly do not interfere with normal operation of the vehicle. Start engine and ride motorcycle at least 20 miles (32 km) at or above 50 mph (80 km/h) to allow engine to reach operating temperature. a. At 2500 RPM, oil pressure will vary from 10-17 psi (69-117 kN/m2). b. At idle speed (950-1050 RPM), oil pressure will vary from 7-12 psi (48-83 kN/m2). NOTE For an accurate reading, engine oil should be at normal operating temperature: 230°F (110°C). 9. Stop engine. Remove OIL PRESSURE GAUGE assembly from oil pressure indicator lamp switch mounting hole in crankcase. Cut cable straps that you installed in step 8. above, and remove banjo bolt, gauge assembly, washers and adapter from vehicle. 10. See Figure 3-2 . Coat threads of oil pressure switch (2) with LOCTITE 565 HIGH PERFORMANCE PIPE SEALANT with TEFLON. Reinstall oil pressure switch. Using OIL PRESSURE SENDING UNIT WRENCH, tighten switch snugly. DO NOT OVERTIGHTEN. 11. Plug in connector [120] (3) by pushing elbow connector straight up onto stud on oil pressure switch. 12. Install voltage regulator caddy and attach DC output connector and neutral switch wiring harness to caddy. See 7.28 MAIN WIRING HARNESS . NOTE If an appreciable amount of oil leaked out when oil pressure switch was removed, it will have to be replaced with fresh oil. 13. Check oil level in oil tank. See 1.5 ENGINE OIL AND FILTER . Top off oil level if necessary. 14. Start engine and test oil pressure switch for proper operation. Check oil pressure switch for leaks.

Install the Bank Angle Sensor (BAS) on sidecar vehicles. 3. Install the new turn signal/security module (TSSM) (7), Hands Free Security Module (HFSM) (1) or BCM (9, 11) from this kit, following the instructions in the service manual. Configure the Trike or sidecar TSSM, HFSM or BCM to “Side Car Enabled” using Digital Technician. 4. Install the Hands Free Security Module (HFSM) Antenna and antenna mount (6) if necessary, using the service manual instructions. Be sure that all lights and switches operate properly before operating motorcycle. Low visibility of rider can result in death or serious injury. (00316a) ACTUATION 1. See a Harley-Davidson dealer to activate the key fob to the TSSM, HFSM or BCM. NOTE You can activate the TSSM fob by referring to the procedure in the electrical diagnostic manual. TRIKE AND SIDECAR CONFIGURATION (FL TOURING MODELS ONLY) Only Touring Harley-Davidson Motorcycles are suitable for sidecar use. Consult a Harley-Davidson dealer. Fresh, uncontaminated DOT 4 brake fluid from a sealed container will also be needed. Replace brake line gaskets. Follow up by thoroughly wiping affected area with a clean, damp, soft cloth (small spills) or washing with a large quantity of soapy water (large spills)
