HARLEY DAVIDSON TOUR-PAK RACK LIGHT KIT INSTALLATION INSTRUCTIONS

INSTALLATION 1. Remove all contents from Tour-Pak®. 2. For easier installation, remove Tour-Pak rack, if installed, by removing cap screw, washers and mounting pads. 3. See Figure 1. Remove rubber plug from bottom rear rail on left side of rack. 4. See Figure 2. Use line wire feeder in kit to thread through left rear rack foot and out through the back opening of rail. 5. Attach light harness wires to line wire feeder loop. 6. Carefully pull line wire feeder and light harness wires through rack mounting foot. 7. See Figure 5 and Table 1. Apply foam pads (5) to top surface of light. 8. Secure light (1) to rack with socket head screws (4) and washers (6). 1 is05242 1. Plug Figure 1. Left Side Rack Plug 1 is05244 1. Line wire feeder Figure 2. Thread Wires Through Rack 9. Position rack/light assembly to Tour-Pak lid and route wires through lid, washer and hollow mounting bolt. 10. Attach rack/light assembly to Tour-Pak using instructions and hardware provided with rack except for use of hollow bolt from Step 9. 11. Remove Tour-Pak liner. 12. Thread wires through black vinyl conduit. 13. Ultra Classic models: Follow Steps 14 through 2114. Locate and disconnect three pin AMP connector for Tour- Pak lights. 15. See Figure 3. Attach the Y-harness (2) to the three pin male connector (1) of Tour-Pak harness. 16. Route light wires from back of Tour-Pak along left side to front. Secure conduit with adhesive clips provided in kit. 17. Trim length of light wires and conduit to reach Y-harness. 18. Refer to the Service Manual electrical appendix to install terminal pins (8) to rack light wires and install terminals to three pin housing (7) as follows: a. #1 cavity = blue lead b. #2 cavity = red with yellow lead c. #3 cavity = black lead 19. Connect rack light to remaining Y-harness connector. 20. Replace Tour-Pak liner. 21. Check operation of Tour-Pak tail and stop light functions before operating motorcycle. 22. Classic models: See Figure 4. If necessary, drill hole in lower left bottom of Tour-Pak and install grommet. Route rack light wires through grommet. 23. Refer to the Service Manual electrical appendix to install terminal receptacle (8) to rack light wires and install terminals to three pin receptacle housing (7) as follows: a. #1 cavity = blue lead b. #2 cavity = red with yellow lead c. #3 cavity = black lead NOTE To prevent corrosion, fill the cavities of the connectors with dielectric grease (included in kit) prior to making connections. As an additional precaution against moisture seepage into the Tour-Pak, apply silicone sealant (not included in kit) to the entrance of the light harness wire tunnel. See figure 2 for location reference. 24. Connect rack light to male connector of two connector wire harness (12) and connect to accessory connector under seat. 25. Replace Tour-Pak liner. 26. Check operation of Tour-Pak tail and stop light functions before operating motorcycle

INSTALLATION NOTES Clean the controller mounting area and the areas where the light pods will be mounted with soap and water before beginning the installation, and allow to dry thoroughly. Remove debris, dirt and grime from the vehicle areas to be highlighted. Ambient temperature should be at least 50 °F (10 °C) for proper adhesion of the light pods and controller box to vehicle surfaces. Light pods should not be located closer than 2.5 inches (63.5 mm) from exhaust pipes or mufflers, and must have 1.5 inches (38.1 mm) clearance from engine cylinders and heads. Do not install light pods with the light source facing directly away from the vehicle. Installation should be done in a way that allows the light to be seen indirectly by reflecting from chrome or painted surfaces of the vehicle. Prepare the Motorcycle To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Refer to the owner’s manual and follow the instructions given to disconnect the battery cables, negative (-) cable first. NOTE For 2004 and later XL (Sportster®) models, the negative battery cable is most easily disconnected at the engine crankcase . Locate and Install the Controller NOTE Do not mount the controller box in a location where vehicle suspension travel could result in contact with the ON/OFF switch or dimmer control. Damage to the controller box will occur. 2. See Figure 2. Locate the controller box (10) on a flat surface that will allow the red (+) and black (-) leads to reach the battery terminals and the rider to access the controls (with the vehicle parked) and, if necessary, the in-line fuse holder (A). a. Test-fit the controller box to the selected surface before installation. Do not remove the adhesive backing until ready to attach the controller box. b. Clean the controller box mounting area with one of the included alcohol swabs. Allow to dry thoroughly. c. Remove the liner from the adhesive backing of the controller box. Carefully position the controller box to the surface, and press firmly into place. Hold the controller box in position with steady pressure for about one minute. Connect the Battery Cables NOTE Verify that the ignition/light key switch is in the OFF position before attaching the battery cables. 3. Verify that the ignition/key switch is turned to the OFF position. Apply a light coat of Harley-Davidson electrical contact lubricant (part number 99861-02), petroleum jelly or corrosion retardant material to the battery terminals. Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a) 4. Refer to the owner’s manual and follow the instructions given to install first the vehicle’s positive (+) battery cable then the red (+) light pod controller lead ring terminal to the positive (+) battery terminal. Tighten to owner’s manual specifications. Install first the vehicle’s negative (-) battery cable then the black (-) light pod controller lead ring terminal to the negative (-) battery terminal. Tighten to owner’s manual specifications. Arrange the Electra-Glo Light Pods NOTES Electra-Glo light pods (1) can be installed in a variety of locations. They are best installed on a flat surface to provide indirect lighting illuminating mechanical features, vehicle finish or for ground effects. Refer to the notes at the beginning of the Installation section. 5. Select the area or lines of the motorcycle to highlight, and suitable locations for each light pod. DO NOT permanently affix the light pods at this time. Lightly tape the pods in place temporarily until the desired visual effect is achieved Verify clearance from movement of rubber mounted engine or other moving parts, heat sources, or chafe points

Main switch EAUO0028 The main switch controls the ignition and lighting systems. The various main switch positions are described below. EAU00032 ON All electrical systems are supplied with power, the headlight, meter lighting, taillight and front position lights come on, and the engine can be started. The key cannot be removed. REMOVAL 1. Remove the saddlebags and left side cover. To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 2. Gently open the adhesive conduit at the split line to release the rear fascia light harness. 6. At the rear of the motorcycle, spread the top of the fascia to release from the top studs at the side of the fender and then pull the bottom in a downward direction to release the fascia from the fender. If necessary, gently wiggle the fascia while pulling. 7. 2006-2008 models only: On the left side of the motorcycle, remove the bolt (with flat washer) to remove the passenger seat strap and saddlebag front mounting bracket from the chrome frame tube cover. 8. Remove the screw and chrome frame tube cover. NOTE ALL models: Make note of the wire routing and location of all cable straps. New light wiring installs the same way. 9. See Figure 2. Release the rear fascia light wires from the wire clip (1). Cut the cable straps (2) to release the rear fascia light harness (3) and radio antenna cable. 10. 2006-2008 models: Disconnect the rear fascia light connector [12B] located inboard of the upper frame tube. 2009 and later models: Disconnect the rear fascia light connector [12B] located to the rear of the fuse panel. 11. Route the rear fascia light wires forward through the cable clip at the top of the radio antenna bracket and then upward in front of the saddlebag rear mounting bracket to the inboard side of the upper frame tube. 2. 2006-2008 models: On the inboard side of the upper frame tube, mate the pin and socket housings of the rear fascia light connector [12]. 2009 and later models: To the rear of the fuse panel, mate the pin and socket housings of the rear fascia light connector [12]. 3. Using the slotted hole, install a new cable strap to secure the rear fascia light wires and radio antenna cable to the rear fender support. 4. Install a new cable strap to secure the rear fascia light wires and radio antenna cable to the shoulder of the upper frame tube (just in front of the air valve mounting bracket).

NOTE: Even if the oil level is sufficient, the warning light may flicker when riding on a slope or during sudden acceleration or deceleration, but this is not a malfunction. This model is also equipped with a self-diagnosis device for the oil level detection circuit. If the oil level detection circuit is defective, the following cycle will be repeated until the malfunction is corrected: The oil level warning light will flash ten times, then go off for 2.5seconds. If this occurs, have a Yamaha dealer check the motor- cycle. EAU00061 Neutral indicator light “” This indicator light comes on when the transmission is in the neutral position. EAU04896 Engine trouble warning light “” This warning light comes on or flashes when an electrical circuit monitoring the engine is defective. When this occurs, have a Yamaha dealer check the self-diagnosis system. (See page 3-7 for an explanation of the self-diagnosis device.) Installation For installation on rear fender with marker light: 1. Cut out Rear Fender Template. 2. Use a paper punch to punch out holes marked A and C . Holes A are the locations of the marker light screws, and hole C is the location of the marker light wiring. Cut along centerline of template from top down to hole C . 3. Remove light lens by carefully pressing down on top center of light to disengage tab. 4. Remove the two screws, washers, and nuts that hold the marker light assembly in place and carefully pull the light assembly away from the fender. Disconnect the wire connector and remove the light assembly. 5. Slip template over marker light wires, align holes marked A with marker light holes, and align lower edge of template with lower edge of fender. Tape template in place. 6. Prick punch holes marked B at indicated centers on template. 7. Carefully, and as accurately as possible, drill holes marked B in two steps. First drill holes with a 1/16″ drill, then finish holes with a 7/32″ drill. 8. See Service Parts illustration. Place the mud flap and reinforcement inside fender and secure outer holes with buttonhead screws (3), washers (6), and locknuts (7) contained in kit. The mud flap is split to fit around light assembly wires. 9. Using the longer panhead screws provided in the kit, install fender tip light and check that light is operational. For installation on rear fender without marker light: 1. Using a high quality masking tape, mask the lower three inches of the middle of the fender for the purpose of drawing a centerline on the fender. 2. Using a machinist’s square, locate the centerline of the fender by measuring in from each side of the fender flats. Mark the centerline on the masking tape. 3. Cut out Rear Fender Template. 4. Align centerline of template with centerline drawn on fender. Align lower edge of template with lower edge of fender. Tape template in place. 5. Prick punch holes marked B and C at indicated centers on template. 6. Carefully, and as accurately as possible, drill holes marked B and C in two steps. First drill holes with a 1/16″ drill, then finish holes with a 7/32″ drill. 7. See Service Parts illustration. Place the mud flap and reinforcement inside fender and secure with buttonhead screws (3), washers (5 and 6), and locknuts (7) contained in kit. For installation on front fender (FLSTS only): 1. Using a high quality masking tape, mask the lower three inches of the middle of the fender for the purpose of drawing a centerline on the fender. 2. Coolant Temperature Gauge Indicator Light SPEEDOMETER The speedometer indicates the road speed of the motorcycle. In the speedometer face are the odometer and trip meter. The odometer shows the total distance that the motorcycle has travelled. The trip meter shows the distance travelled since the meter was last reset to zero. The trip meter can be reset to zero by rotating the reset knob situated on the left hand side of the speedometer. TACHOMETER The tachometer shows the engine speed in revolutions per minute – rpm (r/min). On the right side of the tachometer face is the ‘red zone’. Engine rpm (r/min) in the red zone is above maximum recommended engine speed and is also above the range for best performance. / f&it. ::;:%M,to %:th:’z zone as severe engme damage may NOTE The ‘Red Zone’ position for Daytona is different to that on the Speed Triple. General Information COOLANT TEMPERATURE GAUGE The coolant temperature gauge indicates the temperature of the engine coolant. On the right -hand side of the gauge face is the ‘red zone. If the temperature gauge needle moves into the ‘red zone’ this indicates that the engine is overheating. needle enters the ‘red zone’ as severe WARNING LIGHTS I a0 INDICATORS When the indicator switch is turned to left or right, the corresponding direction indicator light flashes on and off. cl ~ LOW OIL PRESSURE: The low oil pressure warning light becomes illuminated whenever the oil pressure is dangerously low (or the ignition switch is in the ‘ON’ position with the engine not running). When the engine is running, the light will remain off when sufficient oil pressure is present. When starting the motorcycle, check that the light comes on when the ignition is in the ‘ON’ position, but goes out as soon as the engine starts A! CAUTION: Stop the engine immediately if the low oil pressure warning light comes on during normal operation. Do not restart the engine until the fault has been rectified. Severe engine damage will result from running the engine when the oil warning light is illuminated. HIGH BEAM: When the headlights are switched on and the headlight dip switch is set to ‘high beam’, the high beam warning light will illuminate. IElI NEUTRAL: The neutral warning light indicates when the transmission is in neutral (no gear selected). The warning light will illuminate when the transmission is in neutral with ignition switch in the ‘ON’ position. ml LOW FUEL: The low fuel indicator will illuminate when there are approximately 3.7 litres of fuel remaining in the tank. Et3 ENGINE MANAGEMENT SYSTEM MALFUNCTION INDICATOR LIGHT: The malfunction indicator light for the engine management system illuminates when the ignition is switched on, remains illuminated during starting, and goes out shortly after the engine starts. If the malfunction indicator light becomes illuminated during riding, a fault has occurred in the engine management system. In this case the system will switch to ‘limp-home’ mode so that riding may continue. Contact an authorised Triumph dealer as soon as possible to have the fault checked out and rectified

1. Put a pair of male and female clamp halves together just above the lower triple-clamp. Squeeze the ends of the clamp together with a pair of pliers. Diagram A. 2. Have an assistant position the Light Bar Assembly so the lightbar bracket is to the outside of the clamp assembly. Make sure the wires from the Light Bar Assembly are below the lower triple clamp. Diagram B. 3. Insert a Screw through the clamp and Light Bar Assembly mounting bracket and thread on an Acorn Nut. 4. Hold the Light Bar Assembly in place in front of the lower triple clamp, assemble and attach the remaining clamps. 5. With all four clamp assemblies in place, tighten the clamping screws and nuts to 15 ft. lbs. (21 Nm). Refer to the service manual to gain access to the wire harness inside the fuel tank tunnel or inside the frame backbone. Also, verify the appropriate color wires for hook-up of the passing lamps and turnsignals and running lights. Route the wires from the Light Bar Assembly, around the lower triple- clamp, and up to the frame backbone. Secure the wires so they cannot become pinched when turning the fork. A. The short black wires from the Light Bar Assembly connect to the wires powering the running lights. B. The short red wires from the Light Bar Assembly connect to the wires powering the turnsignals. C. The long blue wires from the Light Bar Assembly connect to the wire powering the headlight low beam. After the wires are connected, verify the operation of the passing lamps, running lights and turnsignals. Correct any connection problems before reassembling the motorcycle. Reinstall the fuel tank. Check all fasteners used during this installation for tightness

Remove the light bulbs from the tail light housing by depressing the tab on the bulb socket assembly and turning counter clockwise. Remove the bulb from the bulb socket. 2. Remove the lenses from the warp-around light fixture. These lens are held in place by a non-hardening black sealant. In addition, there are three plastic alignment tabs on the lens body that clip into the lens frame. To remove the lens, insert the supplied push Stick through the hole in the back of the light bulb housing and gently but firmly push the lens outward. This action places a stress on the alignment tabs. 3 . Using a flat blade screw driver, pry the lens away from the frame at the top, side, and bottom to release the lens alignment tabs. Go back to step 2, and use the plastic tube to push the lens outward. It may be necessary to repeat the prying process and pushing process several times to remove the lens. Note: Some users have found it useful to heat the lens area with a hair dryer to soften the adhesive. Included in this kit are: Left and Right LED modules, 1 RTQC Quick Connect Accessory Cable , 2 RTV application sticks, 1 push stick, Approximately 3 inches of shrink tube, and 1 copy of instructions. Required for installation, but not included are: A tube of Permatex RTV (available at Wal-Mart), 1/8 inch drill bit, a drill, small flat blade screwdriver, other hand tools. Window/ body sealer if required to reseat lenses can be obtained at your local glass shop. Tour Pak, Harley Davidson, Electraglide, Raod King, and Ultraglide are registered trade marks of Harley David- son. Harley Davidson does not make or endorse the use of these lights. 4. When the lens begins to emerge from the frame, grasp it at the top and bottom and pull the lens from the housing using a up and down motion. Set the lens aside . Avoid having the sealant contact other surfaces. In most cases, the lens can be reinstalled without adding additional sealant . Note: Do not use RTV to reset the lens. If sealant is needed obtain a non-hardening body/windshield sealant from your local glass shop. 6. When you are comfortable with the location of the circuit board, drill a 1/8 inch hole in the back of the light housing. This hole will be used to bring the turn signal wire from the LED module into the Tour Pak. 7. Using the supplied stick, spread a thin layer of Permatex clear RTV silicone seal along the area where the circuit board will be located. Apply a similar layer to the top of the light housing. Route the turn signal wire through the 1/8″ hole and position the circuit board in the housing. Allow the RTV to cure. 5. Test fit the LED light board in the light housing.

INSTALLATION 1. Note the left and right areas on frame where the covers will be installed. Using a 50/50 mixture of isopropyl alcohol and water, thoroughly clean the frame tubes surrounding the fuel cell on the left and right sides. Let dry completely. 2. Unlock and open seat. NOTE Loosening the ignition/light switch screw (in the following step) will allow much easier alignment of the ignition/light switch cover and ignition/light switch during installation. 3. See Figure 1. At area inside of frame rail just above the ignition/light switch housing, loosen the ignition/light switch screw just enough to allow the ignition/switch switch to move slightly from side to side and up and down. Do not completely remove screw 4. See Figure 4. Obtain the right side cover bracket (ignition/light switch side) from kit. 5. Remove the strips protecting the adhesive at all of the raised sections on the cover. 1 2 is 02045 1. Ignition/Light Switch Screw 2. Ignition/Light Switch Figure 1. Loosen Ignition Switch Assembly 6. See Figure 2. Carefully align the right side cover between the three frame tubes. Beginning with the left portion of the cover, press the cover between the upper and lower frame tubes until the raised portions of cover (with adhesive) begin to snap into place. While carefully aligning the right portion of the cover, move the ignition/light switch as necessary until centered within hole in cover, then firmly press into place. Adjust ignition/light switch until the switch is centered within cover. Make sure all raised locations (with adhesive) are firmly contacting the upper and lower frame tubes and that cushion rests against front vertical frame tube. 7. See Figure 1. Tighten the ignition switch screw to 6-10 Nm (53-88 in-lbs ) . NOTE The right side (ignition/light) switch cover surface can be damaged by the key fob (from vibration) when the key is in the ignition and the bike is running. You can either remove the key fob so it does not damage the cover surface, or you can install the plastic clear sheet (included in kit) onto the side cover for protection. 8. If desired, perform the following to install the plastic clear cover onto the ignition/light switch cover. a. Obtain the plastic (rhino) sheet and hold up to the switch cover to determine proper orientation and spacing. b. Carefully peel the adhesive backing from the plastic sheet and position onto the cover. Use a wet sponge, and working out from the center, rub out any bubbles or overlapped areas under the sheet. Allow to dry completely.
