COOLING CIRCUIT INSPECTION Before removing the radiator and draining the engine coolant, inspect the cooling circuit for tightness. • * Remove the cowling. (SV650S) (C-7–7-6) • * Loosen the radiator cap stop screw 10 . (SV650) • * Remove the radiator cap O2 and connect the radiator tester to the filler. A WARNING Do not remove the radiator cap when the engine is hot. • * Give a pressure of about 120 kPa (1 .2 kgf/cm2,17.0 psi) and see if the system holds this pressure for 10 seconds . • * If the pressure should fall during this 10-second interval, it means that there is a leaking point in the system . In such a case, inspect the entire system and replace the leaking component or part. A WARNING When removing the radiator cap tester, put a rag on the filler to prevent spouting of engine coolant. CAUTION Do not allow the pressure to exceed specified pressure, or the radiator can be damaged. COOLING AND LUBRICATION SYSTEM 6-3 6-4COOLING AND LUBRICATION SYSTEM RADIATOR REMOVAL • * Remove the cowling. (SV650S) ( r- 7-7-6) • * Drain engine coolant. (r– 72-20) • * Disconnect the right and left radiator hoses from the radiator. • * Disconnect the siphon hose from the radiator. • * Disconnect the horn lead wires. rI .rr • * Remove the radiator lower mounting bolt. • * Disconnect the cooling fan motor and its thermo-switch lead wire coupler 10. • * Remove the radiator by upper mounting bolt. • * Remove the cooling fan. • * Disconnect the cooling fan thermo-switch. • * Remove the cooling fan thermo-switch. • * Remove the horn. CAUTION When removing the horn, hold the nut by spanner to prevent the horn bracket distortion. COOLING AND LUBRICATION SYSTEM 6-5 INSTALLATION • * Install the cooling fan and horn. 0 Cooling fan/horn mounting bolt: 8 N .m (0.8 kgf-m, 6 .0 Ib-ft) • * Install the cooling fan thermo-switch. ( l”76-9) • * Install the siphon hose to the radiator. • * Install the radiator in the reverse order of removal. • * Route the radiator hoses properly. (=9-22) 9-22) • * Install the drain plug with a new sealing washer and pour engine coolant. (=2-20) • * Bleed air from the cooling circuit. (r– 72-21) • * Install the cowling. (SV650S)

At the time of manufacture, the cooling system is filled with a 50 :50 mixture of distilled water and ethylene glycol anti-freeze . This 50:50 mixture will provide the optimum corrosion protection and excellent heat protection, and will protect the cooling system from freezing at temperatures above -31 °C (-24 °F) . If the motorcycle is to be exposed to temperatures below -31 °C (-24 °F), this mixing ratio should be increased up to 55 % or 60 % according to the figure. CAUTION • Use a high quality ethylene glycol base anti-freeze, mixed with distilled water . Do not mix an alcohol base anti-freeze and different brands of anti-freeze. • Do not rut in more than 60%anti-freeze or less than 50 %. (Refer to the right figure.) • * Do not use a radiator anti-leak additive. After the engine cools, wrap a thick cloth around cap and carefully remove the cap by turning it a quarter turn to allow pressure to escape and then turn the cap all the way off . • * The engine must be cool before servicing the cooling system . • * Coolant is farmful; • * If the comes in contact with skin or eyes, flush with water. • * If swallowed accidentally, induce vomiting and call physician immediately . • * Keep it away from children . installation Instructions 1.) Stock Component Removal To begin installing this kit it is necessary to raise the rear end of the bike using a suitable hoist. Be sure to keep the bike centered on the front wheel to keep the bike from tipping over. Once you have the bike lifted and properly secured, begin with the removal of the following stock components ( For detailed information on the removal of these parts, please consult your factory manual) : 1.) Muffler or mufflers 2.) Left side and lower body panels 3.) Voltage regulator (08 model only) 4.) Front sprocket cover 5.) Front sprocket 6.) Chain 7.) Rear Axel, wheel and brake assembly 8.) Pivot tube and swingarm
2.) New Swingarm Installation A. Most of the pieces needed are installed on the swing-arm. You’ll need to install the shock mount block with the 4 supplied flat head 5/16″bolts, use red loctite and torque to 25 ft lbs. B. Insert the 2 supplied pivot bushings in the pivot tube. Move your new swingarm into position. Once you have the swingarm in position reinsert the pivot tube to hold it in place. C. On some bikes (07′ and earlier Busa’s) it is necessary to grind approximately 1/8″ off the frame for chain clearance. Not all bikes will require this, but it is best to mock up and test fit before final assembly.

Step 1: Identify the key components that complete our brake line kit: You should have two (2) hoses, one (1) double banjo bolt, and two (2) single banjo bolts. There are also a total of nine (9) washers. Seven (7) will be used, and two (2) are spares. We strongly suggest having a professional mechanic install these brake lines, and all other installations void warranty. Step 2: To ensure no paint damage from a brake fluid spill, completely cover the front end of the bike. This process is messy, and brake fluid WILL drip! Step 3: After drying out the OEM brake system, uninstall stock hoses. Take note of how the stock system was routed in case you need to re-install it. Please note there is a plastic shield on the lower triple clamp of your machine; we took this piece off to ease installation. Remove the OEM hose holder, and keep the bolt for later use. (See picture C) Step 4: Install the right and left (to your right and left as you sit on the bike) lines to the calipers, using the shorter line on the right side. These lines will travel from the master cylinder to the calipers; a double banjo bolt is included to run two lines down. The positioning sequence on the master cylinder is as follows: Double banjo hex, washer, straight banjo labeled for right line, washer, 12-degree banjo labeled for left line, washer, master cylinder. Please see picture A for reference! Double banjo bolts must be torqued at 12 FT pounds. Step 5: Route both brake lines through the enclosed c-clip, and attach to the lower triple clamp using the bolt from the OEM holder. (See picture B) Drop the lines down and thread the single banjo bolts at each caliper using the following sequence: single banjo hex, washer, 20-degree banjo, washer, thread into caliper. Torque banjo bolts to 12 FT pounds. Before you proceed to the next step, please check for clearance of the lines. Compress the front end to make sure that the lines are not binding with anything. When the front end is fully extended or fully compressed, double check that the lines are traveling correctly and clear from any obstructions

Remove the main seat and passenger seat. 2. Use a prop to hold the tank up in the trunk area. 3. Disconnect the main wiring harness from each of the lower injectors. (Fig 1) 4. Lay the Fuelpak unit in the tail section and route the wire harness down the left side of the motorcycle toward the throttle bodies. 5. Plug the Fuelpak wiring harness in line of the stock wiring harness and injectors. (Fig 2) 6. Locate the throttle position sensor connector on the right hand side of the throttle body. 7. Install the Fuelpak wiring harness TPS connectors in line of the stock wiring harness. (Fig 3) 8. Attach ground wire to the negative side of the battery. 9. Install Fuelpak in the tail section using the supplied velcro. (Fig 4) 10. Bolt the fuel tank back into place. Before you install your new ASV brake lever, you MUST choose the correct brake light switch tab to install. You will find in the package with this lever one plastic bag with four smaller bags inside of it. One bag has two small phillips screws. The other three bags have small black aluminum blocks (light switch tabs) with labels on them. Part# BRC511-H is ONLY for HONDA motorcycles. Part# BRC511-STK is for all SUZUKI, TRIUMPH and 05-06 KAWASAKI ZX636R motorcycles ONLY. Part# BRC511-K is for all KAWASAKI motorcycles EXCEPT the 05-06 ZX636R . Choose the correct tab for your bike and install it onto the lever as shown in photo 2b using the two small Phillips head screws provided. It is recommended that you use locktite or another type of thread locking adhesive to make sure these screws do not come loose. Be sure to tighten these screws as tight as you can without stripping them. The brake stop / light tab is required for your ASV brake lever to work properly Carefully place the lever into the master cylinder while inserting the plunger rod into the barrel hole as shown in photo 4. Install the main pivot bolt, and tighten it until it is snug against the master cylinder. Do not over-tighten, as it could cause the lever to bind in the master cylinder

Intake system Fresh air is drawn into the filter box through the intake snorkel 1 , past the carburetors 2 and through the air filter 3 . The cleaned air is conducted to the combustion chamber through the carburetors and intake ports. 1 2 2 3 2-4 Repair manual KTM LC8 Art.-Nr . 3.206.016-E Secondary air system The secondary air system supplies fresh air to the emissions in the exhaust port, resulting in the afterburning (oxidation) of the emissions. A line leads from the filter box 1 to the control valve 2 which opens as soon as the throttle valves 3 are opened. The line continues to the reed valves 4 in the cylinder heads which are actuated by the pressure pulsation in the exhaust system. As a result, cleansed fresh air arrives in the exhaust port. The oxygen content in the air and the high exhaust gas temperature cause the emissions to oxidize. If the throttle valves are closed and the engine goes into an overrun condition, the underpressure in the intake port will rise and the control valve will close. This prevents exhaust backfire (combustion of the unburned fuel/air mixture). 1 2 3 3 4 4 4 2-5 Closed thermostat The thermostat is closed if the temperature of the cooling liquid drops below 75°C. The water pump 1 pumps the cooling liquid through the cylinder and cylinder heads 2 and the thermostat 2 . Open thermostat The thermostat 3 opens at 75°C. The water pump 1 pumps the cooling liquid through the cylinder and cylinder heads 2 , the aluminum cooler 4 and the thermostat. The pressure in the cooling system (max. 1.4 bar) is regulated by a valve in the radiator cap 5 . The cooling liquid level in the compensating tank 6 must be between the MIN and MAX marks when the engine is cold. The fan 7 switches on at 102°C.

Install the new ECM, then reinstall the cruise/ reverse control module in the reverse order of removal. NOTE: When you start the vehicle – after completing ALL procedures – the new ECM will require initialization . To initialize the new ECM, perform the following procedure: • Start the bike and allow it to warm up to normal operating temperature and remain at idle for at least 90 seconds . Do not operate the throttle during this time; if you do, the ECU will not initialize properly and the process will need to be repeated. 5. Proceed to the Cylinder Head Inspection section below. Use the Cylinder Head Inspection Kit for the Cylinder Head Inspection procedure. Use the kit for each GL1800/A you inspect.
