REMOVING THE STOCK EXHAUST SYSTEM 1. Loosenthe mounting bolt and pinch clamp on both left and right hand mufflers. 2. Loosenthe clamp on the crossover tube, located between the two mufflers. 3. Remove the two nuts that mount the front head pipe flange to the cylinder head. 4. Remove the two nuts that mount the rear head pipe flange to the cylinder head. 5. Remove the head pipes using a twisting motion to break the seal at the muffler and to clear the cylinder head. Note : If the exhaust coupler gaskets did not remain in the mufflers, remove them from the head pipes at this time. These coupler gaskets will not be reused in your new exhaust system. 6. Remove the mounting bolt from the left hand muffler. Remove the muffler, again using a twisting motion to seperate the crossover tube and set the muffler aside. (Save the stock mounting hardware for reuse). 7. Repeat step #6 on the the right hand muffler. Set the muffler aside. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Check the stock exhaust gaskets to be sure they are in good shape. If you have any doubts as to their condition, replace them. 2. Reinstall the stock head pipes to the engine. Note : Leave the flange nuts loose at this time. 3. Remove the mufflers from their boxes. There are a left and right hand muffler in this system. To define the difference between the left and right mufflers, check the bracket that is welded to the back side of the muffler. Each muffler is stamped with it’s own part number. Part # D500 is the RIGHT muffler and Part # D550 is the LEFTmuffler. 4. Install a three hole mounting bracket to each of the mufflers. Slide one dog bone shaped nut plate under the bracket that is welded to the backside of each muffler. Attach the mounting bracket using two of the 5/16 flange head bolts (supplied), leave them loose at this time. Note : Each muffler bracket has a number stamped on it, #179 bracket is for the left hand muffler and #180 is for the right hand muffler. When the brackets are mounted correctly, the end of the bracket with the single hole should point to the inlet end (small end) of the muffler. Refer to figure 1.

1. Remove the seat and right side fairing cover (with M109 insignia), behind the fuel tank. To remove the fairing, release the plastic peg on top by pushing the center inward and pulling the fairing upwards until the peg releases, remove the M6 button head bolt at the bottom of the fairing. Pull the fairing outward from the rear and upward near the plastic peg to release it. Once it is free from all plastic pegs pull it forward to release it from the bottom of the fuel tank. 2. Remove the right side cover above the exhaust-mounting bracket secured by one M6 button head bolt, retain bolt for later. Remove the chrome steel cover above the exhaust secured by two remaining bolts, (this chrome piece will no longer be used.) Remove the large left rear rubber grommet and flanged steel collar from this chrome piece, to do this press the steel collar out of the rubber grommet first, once the collar is removed push the rubber grommet out of the wire loop on the chrome piece, set aside for later use. 3. Locate the exhaust valve actuator solenoid and harness and disconnect the black 3-prong electrical connector and white 2-prong electrical connector. 4. Remove the socket head bolts securing exhaust flanges to cylinder heads, set these fasteners aside for later use in reassembly. Support the weight of the exhaust system and remove the 2, 8 mm bolts and one 8 mm nut securing the exhaust mounting bracket and exhaust assembly. Keep these fasteners for use later. Remove the stock exhaust system as one complete unit; this includes the stock exhaust bracket, headpipes and muffler, exhaust valve solenoid and cables. 5. The exhaust valve actuator solenoid must now be removed from the stock exhaust-mounting bracket. To perform this, loosen the two nuts securing each cable to the exhaust valve cable-mounting tab, Position A in Figure 1. Make enough slack in the cables so that the ends of the cables’ threaded sheath may be disengaged from the end of the mounting tab. Now remove the two M6 hex head bolts securing the solenoid to the stock exhaust bracket. The stock exhaust mounting bracket, headpipes and muffler and exhaust valve solenoid cables will not be used anymore with the your new Cobra Exhaust System. 6. Remove the dust cover from the solenoid to expose the rotating cam and cables. DO NOT TRY TO ROTATE THE CAM RELATIVE TO THE ACTUATOR SELENOID TO REMOVE THE CABLES; DOING SO MAY DAMAGE THE INTERNAL COMPONENTS OF THE SOLENOID. To remove the cables from the cam, use the slack in the cables obtained in Step 5 to disengage the cable barrels from the cam, see Figure 1. THE DUST COVER WILL NOT BE REINSTALLED. 7. Now prepare the exhaust valve actuator solenoid for reuse. SECURELY HOLD THE CAM TO PREVENT IT FROM ROTATING IN THE SOLENOID. WHILE PREVENTING THE CAM FROM ROTATING, remove the 10 – 32 flange bolt securing it, see Figure 2. Replace the cam with the Cobra supplied cam, BE SURE TO PREVENT THE CAM FROM ROTATING WHEN REINSTALLING THE BOLT, OTHERWISE DAMAGE MAY OCCUR TO THE SOLENOID , see Figure 3. Torque to factory specifications.

1) Place the motorcycle in a vise or on it’s stand and make sure it is safe and secure. 2) Remove the right side muffler heat shield. Loosen the right side muffler inlet clamp. Remove and retain the muffler mounting bolt and nut. Remove the right side muffler from the motorcycle. 3) If the gasket remained on the stock muffler inlet tube, remove it and inspect. Replace if necessary and then install onto the Jardine muffler inlet tube. 4) Slide the Jardine muffler into the stock s-bend outlet. 5) Attach the rubber strip to the inside of one supplied muffler clamp. Slide the muffler clamp over the muffler withe the offset facing inward. Squeeze both muffler clamp tabs together and secure it to the muffler mounting bracket using the original bolt and nut. Do not fully tighten yet. 6) Adjust the muffler so it is straight and fully tighten the t-bolt clamp, then the muffler clamp hardware. 7) Repeat steps #2-6 for the left side muffler. 8) Clean all fingerprints from the muffler. Start the motorcycle and check for any exhaust leaks. REMOVING THE STOCK EXHAUST SYSTEM 1. Loosen the heat shield clamps on both front and rear exhaust pipes. 2. Remove the two mounting nuts from each head pipe, located at the cylinder head. 3. Remove the nut that mounts the front muffler to the engine, located below the rear brake master cylinder. 4. Remove the bolt that mounts the rear muffler to the mounting bar. 5. Remove the entire exhaust system and set it aside. 6. Carefully remove the flanges and circlips from the stock exhaust system using snapring pliers. Note: If circlips look bent or twisted replace them with new circlips . INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Vance and Hines recommends you replace your exhaust gaskets with Sceamin’ Eagle gaskets part number 17048-98. 2. Install the circlips and flanges from the stock system on to both of the new head pipes. 3. Unscrew all of the hose clamps (supplied) until they are completely loose. Mark the top edge of both heat shields with the location of the mounting clips that are welded to the backside. Position the front heat shield over the head pipe and feed the tail end of the hose clamps into the clips. Be sure that each hose clamp is engaged with both clips. Repeat this step with the rear heat shield. Note: The screw end of the hose clamp should be accessible, but not visible when pipe is mounted on the bike. 4. Install the front head pipe using the stock nuts, do not tighten at this time. 5. Install the rear head pipe using the stock nuts, do not tighten at this time. 6. Install one muffler clamp (supplied) over the inlet (notched end) of each muffler. 7. Identify the front and rear muffler mounting brackets. The front bracket is stamped with the number 305 and the rear muffler bracket is stamped 213 . 8. Install the front muffler mounting bracket to the stud on the engine (where the stock muffler mounted) and fasten using the stock nut (leave loose at this time). The bracket will bend inward towards the center of the motorcycle when installed correctly. Note: You may need to move the wires and hoses on the lower frame rail to decrease the possibility of them chaffing on the bracket bolts. 9. Slip one of the mufflers onto the front head pipe. Slide one dog bone shaped nut plate (supplied) under the bracket that is welded to the backside of the muffler. Attach the muffler to the mounting bracket using the 5/16″ flange head bolts (supplied) leave them loose at this time. 10. Attach the rear mounting bracket to the rear muffler. Slide one dog bone shaped nut plate (supplied) under the bracket that is welded to the backside of the muffler. Attach the bracket to the muffler using two of the 5/16″ flange head bolts (supplied), leave them loose at this time. Note: The single hole in the bracket will point downward and slightly forward when installed correctly

REMOVING THE STOCK MUFFLERS 1. Loosen the bolt on the pinch clamp at the front end of each muffler. 2. Remove the two bolts that mount the muffler to the mounting bar. Repeat this step on the opposite muffler. 3. Remove the stock mufflers and set them aside. Note: It may be necessary to use a penetrating lubricant to loosen the mufflers from the head pipes. INSTALLING YOUR NEW VANCE & HINES SLIP-ON EXHAUST SYSTEM 1. Remove the two 5/16″ flanged head bolts from the bracket that is welded to the backside of each muffler. Attach one of the mounting brackets (supplied) to each muffler, using two of the 5/16″ flanged head bolts (removed earlier), leaving them loose at this time. When the bracket is mounted correctly on the muffler, the single hole end should point down when the muffler is mounted to the bike. 2. Be sure there is a muffler clamp (supplied) over the front (notched end) of each muffler. 3. Slip the muffler onto the stock head pipe, mount the muffler to the rear most hole of the stock mounting bar, using one of the stock bolts and tighten. Repeat this step on the opposite muffler. Note: When installed correctly, the Vance & Hines logo on the muffler should face outwards. 4. Tighten the two muffler clamps. 5. Tighten the two 5/16″ flange bolts on each muffler bracket. 6. Wipe any finger prints or oil off any chrome parts of the exhaust system before starting the motorcycle. 7. Be sure to tighten all hardware before starting your motorcycle. RE-JETTING INSTRUCTIONS Re-jetting the carburetor will result in realizing the “full” potential of this performance exhaust system. Vance & Hines offers jet kits for most applications

REMOVING THE STOCK EXHAUST SYSTEM 1. Remove the right hand frame cover to avoid scratching it. 2. Remove the nuts that mount the rear header to the cylinder head. 3. Loosen the pinch clamp on the inlet end of the lower muffler. 4. Remove the two bolts that mount the mufflers to the muffler bracket, located between the two mufflers. Save the hardware for reuse. 5. Pull the rear head pipe out of the exhaust port. Slide the muffler assembly with the rear head pipe attached, rearward, disconnecting it from the front head pipe. Set the assembly aside. Note: Keep the front head pipe attached to the motorcycle, it will integrated with the new exhaust system. 6. Remove the muffler mounting bracket from the frame and set it aside. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Install the V&H muffler mounting bracket (stamped 272) to the frame using the stock hardware and mounting location. Refer to figure 1 2. Slip the T-bolt band clamp (supplied) over the straight pipe that is welded to the front muffler. 3. Slip the front muffler assembly over the stock head pipe. Slide one dog bone shaped nut plate (supplied) under the bracket that is welded to the backside of the muffler. Attach the muffler to the mounting bracket using two of the 5/16″ flange head bolts (supplied), but leave them loose at this time. Refer to figure 1. 4. Install the rear header assembly to the exhaust port using the stock 8mm nuts, but leave them loose at this time. 5. Slide one dog bone shaped nut plate (supplied) under the bracket that is welded to the backside of the rear muffler. Attach the muffler to the mounting bracket using two of the 5/16″ flange head bolts (supplied), but leave them loose at this time. Refer to figure 1. 6. Unscrew all of the hose clamps (supplied) until they are completely loose. Mark the top edge of both heat shields with the location of the mounting clips that are welded to the backside. Position the front heat shield over the head pipe and feed the tail end of the hose clamps into the clips. Be sure that each hose clamp is engaged with both clips. Repeat this step with the rear heat shield. Note: The screw end of the hose clamp should be accessible, but not visible when pipe is mounted on the bike. Leave them loose at this time. 7. Align the mufflers so they are parallel when viewing from the right side of the bike, and tighten the 5/16″ flange bolts on the back side of both mufflers. 8. Tighten the two header flange nuts on the rear head pipe. 9. Tighten the T-bolt clamp at the slip joint of the front muffler. 10. Rotate the hose clamps on both heat shields so they are accessible with a screw driver and tighten each of them evenly. Note: The edge of the heat shield should just cover the weld on the inlet of each muffler, if not, adjust the heat shield for correct alignment

Remove your stock exhaust system and stock exhaust mount. Save the (4) acorn nuts that attach the headpipes to the cylinders for later use during installation. 2. Install exhaust mounting bracket onto outside of frame, where stock mounting bolts were removed, by inserting the supplied M10 x 70 mm bolt into the top mounting hole and the shorter M10 x 45 mm into the lower and thru the frame, see Figure 1. Start threading the supplied M10 Nylock nut onto lower and upper bolts but DO NOT FULLY TIGHTEN. 3. Loosen the right footpeg/floorboard assembly to help provide installation clearance for the front headpipe. 4. Slide the supplied exhaust flange over the front headpipe and bolt to cylinder using stock hardware from Step 1. DO NOT TIGHTEN at this time. 5. Place the supplied 27-61msc clamp onto the lower muffler slip collar then slide the rear headpipe / muffler assembly onto the front headpipe and into the rear exhaust port. Bolt rear headpipe to the rear cylinder using the stock acorn nuts from Step 1. See Figure 2 for clamp orientation. 6. Bolt the muffler assembly to the mounting bracket using the supplied 5/16 bolts. DO NOT TIGHTEN . 7. Make sure the front headpipe is inserted properly into the rear assembly and make sure the pipes are parallel with each other. Fully tighten the exhaust bracket to the frame first, then the front and rear cylinder acorn nuts attaching the exhaust flanges, then the muffler to the exhaust bracket. Then tighten the 27-61msc clamp last. (NOTE: If the muffler clamp is slid past the slots on the slip collar the clamp will not tighten properly.) 8. Unscrew the remaining hose clamps and feed the tail end of the clamp through the clips on the inside of the heatshields, the larger clamps go to the rear of the heatshields where they will rest on the muffler bodies, smaller ones to the front for the headpipes. The screw end of the hose clamp should be accessible for tightening but not visible when heatshields are mounted to the pipes, see Figure 3. 9. To install the front heatshield, first slide the rear portion of the heatshield over the muffler, continue to slowly slide it forward pushing the front of the shield gently into place between the frame and motor (Hint: Spread the hose clamps apart slightly to make it easier to slide them over the muffler assembly and headpipes). Make sure the muffler clamp doesn’t interfere with the heatshields and is aligned as shown in Figure 2. Snug the heatshield clamps but DO NOT TIGHTEN . 10. Install the rear heatshield in the same manor as the front heatshield. Tighten all hose clamps.

REMOVAL OF STOCK EXHAUST SYSTEM 1. put the motorcycle on a side stand, we recommend a racing stand 2. unscrew and remove bolts from the muffler at the muffler – link pipe (header assembly) connection (Figure 1) 3. unscrew and remove the bolt from the metal hanging bracket and remove the muffler (Figure 2 & 3) INSTALLATION OF THE AKRAPOVIC BOLT-ON EXHAUST SYSTEM installing the muffler: 1. remove the stock gasket and install the copper gasket from the Akrapovic kit in the groove in the CNC ALU flange (Figure 4) 2. correctly orient the muffler and place it near the link pipe/header assembly 3. when the muffler and the link pipe are together, attach using the titanium bolts from the Akrapovic kit. Coat each bolt individually with bolt sealant before installing. (Figure 5) Tighten the bolts only hand tight – do not fully tighten! (Figure 6) 4. correctly position the carbon-fiber clamp and slide it onto the muffler – bear in mind the left offset of the carbon-fiber clamp viewed from the rear (Figure 7). WARNING: open the clamp to slightly wider than the diameter of the outer sleeve of the muffler – do not scrape it along the muffler outer sleeve! (Figure 8) 5. tighten the carbon-fiber clamp onto the stock bracket on the frame – use the stock bolts or the replacements from the Akrapovic kit, if supplied (Figure 9) 6. make sure that the BOLT-ON system is not touching any other parts of the motorcycle ! 7. example of the correct position of the installed Akrapovic BOLT-ON system (Figure 10) final installation: 1. Tighten the titanium bolts on the CNC ALU flange at the muffler – link pipe connection and also tighten the bolts on all of the brackets and clamps to which the exhaust system and the other dismounted parts of the motorcycle are attached 2. clean grease spots: a. muffler – titanium outer sleeve: use a soft cloth sprayed with a multi-purpose spray lubricant (WD-40 or equivalent) b. muffler – carbon-fiber outer sleeve: use a soft dry cloth Cleaning will prevent spots from burning onto the surface. Do not use aggressive chemical cleaners, because they can damage the sticker. 3. Check the operation of the brakes and suspension. Make sure all the bolts are sufficiently tightened. In case the exhaust system touches the cowling or other parts repeat the adjustment of the exhaust system or contact your authorized dealer.

STOCK EXHAUST SYSTEM REMOVAL 1. This Exhaust system is specifically designed for California models, before continuing be sure it is the correct system for your application. 2. Loosen clamp that connects muffler to front head pipe. 3. Remove cylinder exhaust bolts from rear head pipe that connects rear head pipe to cylinder (save for re- use). 4. Remove bolts that connect mufflers to mounting bracket. Remove complete system. Note: Assistance may be required. Check condition of stock exhaust gaskets. Replace if damaged or worn. 2. Install mounting bracket (stamped 370-P) in the original muffler mounting position, using two 8mm bolts (supplied)(Figure 1). 3. Mark outside surface of front and rear heat shields with location of mounting clips that are welded to the inside (Figure 2). Place each heat shield on a non abrasive surface such as a blanket or carpet. Lay each head pipe/muffler onto its respective heat shield (Figure 3). 4. Loosely install each hose clamp by feeding tail end of clamp into heat shield clip (Figure 4). Take note of clamp screw head direction (Figure 3). Screw head should be accessible when system is installed on motorcycle for adjustment purposes. Note: Do not tighten yet. 5. Install T-bolt clamp onto front muffler. Slide muffler onto front head pipe. Slide dog bone shaped nut plate (supplied) inside bracket welded to backside of front muffler. Attach muffler to mounting bracket 370-P using two 5/16″ flange bolts (supplied) engaging dog bone nut plate. Leave head pipe/muffler assembly loose at this time (Figure 4). 6. Using stock Allen bolts, carefully install rear head pipe/muffler assembly into exhaust port. (Assistance may be required). Note: Do not tighten yet. 7. Slide dog bone shaped nut plate (supplied) inside bracket welded to backside of rear muffler
