Honda TRX 400EX INSTALLATION And REMOVAL INSTRUCTIONS

Quiet cores are supplied with this kit but not installed. To install the quiet cores remove both rear end caps ((turn downs) and install the quiet cores with the tubes facing inward. Re-install the end caps. REMOVAL Remove seat, disconnect attery and remove. Remove front fenders and side skirts. Remove fuel tank (make sure to shut fuel off and drain remaining fuel in the line before removing). Remove stock muffler first, then remove stock headers. Retain the 4 stock header bolts to install on your new exhaust system. Remove the rear bolt from your stock air box. Loosen stock intake clamp at carburetor. Remove stock boost bottle from the side of the boot. Loosen stock snorkel clamp at the air box, remove stock retaining clip at the front of the snorkel. Remove stock air box, intake boot and snorkel together from the ATV. Slide tarter solenoid off of stock mounting prongs. Remove Phillips screws from fuse holder and remove from plastic housing. Remove plastic battery housing from the ATV. Unplug tail light from harness. Unclip harness from the 2 clips above the battery. CARBURATION Now would be a good time to replace your stock main jet, with the supplied 190 main jet and replace your stock pilot jet with the supplied 48 pilot jet. Make certain that all hoses are tight and routed as stock. Be certain carb clamp is tight when re-installed. INTAKE BOOT Remove the intake boot from the stock air box. Take an exacto knife or razor blade and trim off the rubber piece that the hard plastic snorkel slips into. Trim around the intake boot staying the same distance as the rest of the lip. Take a hax saw and cut the groove as the rest of the boot is, being
careful not to cut all the way through (Picture Fig.2).

PREP AND TUNING FOR POWER: 1. Specific applications may show an increase in performance through additional carburetor tuning. 2. Aftermarket distributor curve kits and aftermarket ignitions may be used with the Street Tunnel Ram intake manifold. 3. Use modified or high performance cylinder heads such as our Performer RPM, and port match the intake manifold to the heads. 3. The engine’s compression ratio should be at least 9.5:1 to work properly with Torker-Plus or Performer RPM camshafts. INSTALLATION PROCEDURE INTAKE MANIFOLD BASE 1. Use only recommended intake gaskets set when installing this intake manifold. 2. Fully clean the cylinder head intake flanges and the engine block end seal surfaces. 3. Apply Edelbrock Gasgacinch sealant P/N 9300 to both cylinder head flanges and to the cylinder head side of the gaskets, allow to air dry, and attach the intake gaskets. 4. Do not use cork or rubber end seals. Use RTV silicone sealer instead. Apply a ¼” high bead across each block end seal surface, overlapping the intake gasket at the four corners. This method will eliminate end seal slippage. 5. Install the intake manifold hold-down bolts (We offer an Intake Manifold Bolt Kit #8504 that includes small-head silver Cadmium-plated bolts and matching hardened washers). Apply a small amount of RTV silicone to the threads of the eight inner bolts (1,2,3,4,5,7,9, & 11) (See Figure 1) . This will prevent oil weepage, as generally these are not blind holes in the cylinder head. 6. Torque all of the manifold bolts in two steps by the sequence shown in Figure 1 to 25 ft/lbs. INTAKE MANIFOLD TOP 1. Apply Edelbrock Gasgacinch sealant P/N 9300 to the gasket mating surface and install the gasket and manifold top. 2. Install and tighten the supplied hold down bolts using a liquid thread-locking compound on the bolt threads. As an extra safety precaution, we suggest you drill a small safety wire hole in the head of each bolt and safety wire them together. 2001-2002 GL1800/A CD Changer Replacement ORDERING AND REPLACING THE CD CHANGER 1. Before calling the CD Changer Order Desk, have the following information ready: • VIN • Failure Information (i.e., symptom) • Warranty Status 2. Remove seat/fender assembly and fuel tank. 2. Remove throttle cables paying close attention to routing. 3. Remove thumb throttle housing if you are installing a twist throttle. 4. Remove air box and air box intake tube. 5. Remove stock carburetor. 6. Stuff a clean rag into intake manifold to keep debris from entering engine. Preparing machine for carburetor installation 1 . Route the provided throttle cables per manufacturer’s recommended procedure, routing them the same as the stock cables. 2 . Remove the rubber alignment tabs from the manifold using a razor blade or cutters. Be very careful not to damage the intake manifold! 3. Remove air box intake tube from the air box and use a hacksaw to cut approx. 1½” off of the air box intake tube. Your tube should resemble the one shown in Figure 1. Re-assemble the air intake tube into air box and install back onto bike. Don’t forget to tighten clamp around intake tube and reinsert crank vent into the air boot. Figure 1. Thumb Throttle Attach cable into cable wheel with the cable end at the 8: 00 position of the cable wheel, then into bracket. Secure by replacing the cable bracket end and phillips screw. In order to reduce development cost only small modifications were allowed. Entirely new designs of technical components (i.e. cylinder head) had to be avoided. In additon, the complete development had to be finished in a relatively short time of about three months. The most important targets of development were: better engine performance: – more max. power: +5 hp – more torque at low rpm lower noise emission: -2 dB(A) 80 dB(A) (89/235/CEE) change from carburettor to fuel injection system Figure 1, Ducati 900 SS
3 Engine performance calculation with WAVE A complete model of the new engine concept (fuel injection) with actual intake- and exhaust geometry allowed us to set up a reference engine-cycle-simulation model for further optimization. The most important parameter-variation during the cycle-studies to improve volumetric efficiency were: intake duct length valve timing constant or even lower exhaust backpressure Figure 2 shows the improvement in calculated engine performance due to different intake-duct length and modified valve timing. Figure 3 gives an example of accuracy of the calculation results compared with measured data of engine performance with new intake-duct length. Figure 4 illustrates the final engine performance with modified valve-timing, intake-duct length and new exhaust silencer. A comparison of measured performance data between the original and the redesigned engine gives shows the improvements in terms of maximum power and torque at low rpm.

Turn off ignition and remove negative battery connection. 2. Loosen the hose clamp on the OEM intake. 3. Disconnect the MAF sensor off intake 4. Pull out air temp sensor and then pull out intake unit. 5. Install NPT hose barbs in the cold air intake with the 1/4″ in the center position. 9.Connect the hoses to the S&B intake tube 6. Put the 4.5x2hose adapter with #72 hose clamps on the S&B tube . 10. Install the S&B intake on the throttle body, push the air temp sensor into the tube 7. Locate the three vacuum hoses 11. Remove the air box grommets and use the 1/4″-20″ speed nuts 8. Place the small sections of 5/8″ hose on the vacuum hoses. 12. Install the hose adapter onto the MAF sensor assembly

REPAIR PROCEDURE 1. Remove the top shelter (see page 2-10 in the Service Manual). 2. Remove the left and right O 2 sensors from the exhaust pipes. • You do not have to remove the exhaust pipes to remove the O 2 sensors. • Be sure to note the wire routing for proper reassembly. 3. Install the new O 2 sensors and route the wires properly (see pages 1-33 and 1-34 in the 2001- Service Manual). 4. Connect the black 4P female coupler of the sub- harness kit to the wire harness side black 4P male coupler (for the left-side O 2 sensor). 5. Connect the new left O 2 sensor to the black 4P coupler on the sub-harness. 6. Route the sub-harness from left to right, across the front edge of the fuel tank and secure it with the clip on the cruise actuator 7. Cut off the right 4P male O 2 sensor coupler (on the wire harness side). 8. Install a PVC cap onto the end of the Black/yellow wire and Green/red wire (these are the wires that were connected to the coupler that was removed in step 7). Fold each cap back and tape it securely to its wire; these wires are no longer used. • Do not cut the wires off, just tape them back. • The tape is supplied in the replacement kit. 9. Strip the ends of the White and Black/red wires (which were connected to the coupler that was removed in step 7) on the wire harness side and the 2P coupler on the sub-harness. Install a heat shrink tube on each wire of the sub harness. 10. Twist the ends of the White and Black/red wires of the sub-harness 2P coupler to the White and Black/red wires of the main harness. 11. Solder the wires using the solder from the kit. 12. Use a heat gun to secure the heat-shrink tubing over the soldered wires. 13. Connect the right O 2 sensor coupler to the white 4P male coupler on the sub harness.

If the 18P (light blue) connector is in abnormal condition as shown below, contact TechLine at (800) 421-1900, option 9. FRONT SUB-HARNESS REPLACEMENT 1. Remove the front sub-harness from the cowl stay hooks. Disconnect all the electrical components from the front sub-harness. 2. Temporarily set the main wire harness aside, and disconnect the 6P (natural) con- nector. Then, carefully remove the front sub-harness. 3. Install the new front sub-harness by con- necting the 14P (natural) and 18P (light blue) connectors. NOTE: For routing specifications, refer to the WIRING & HARNESS ROUTING SECTION on pages 7-8. 4. Attach the front sub-harness on the cowl stay hooks. Make sure the front sub-harness is routed elow the main sub-harness. Place the front sub-harness between the radiator and the frame, and below the rec- tifier. Be careful not to damage the front sub-harness or other components. 6. Re-connect the front sub-harness to the 6P (natural) connector. 7. Secure the main wire harness and the front sub-harness using the longer wire band. 8. Secure the main wire harness and the upper side of the front sub-harness using the shorter wire band. Adjust the wire har- ness located within the frame and the radi- ator hose accordingly. 9. Secure the main wire harness fuse box to the front sub-harness using the shorter wire band.
