1. Remove the three long bolts that hold the sections together and separate them. Be careful as there are a series of flat thrust washers on each end of the armature (located in the middle section). 2. The end cap basically performs no function other than to cover the brush plate and commutator area as well as center the armature shaft in a pressed in bushing located in the end of the cap. 3. The drive end contains the reduction gearing and if need be, can be disassembled to replace the bearing. This is extremely unlikely. The shaft should turn freely and normally only requires a cleaning and grease application. If the bearing in fact needs replacing, simply remove the “C” clips on either end, drive out the bearing and reinstall with an appropriate size replacement. Any decent auto parts / industrial supply should be able to supply the correct bearing. 4. Remove the brush plate from the end of the center section by removing the screw at the one brush connection. Before removing the brushes, note that one of them has an insulating sleeve over the braided wire. The replacement must go in the same brush holder. Remove the brushes and replace if necessary and clean the brush plate. ** Brake Cleaner is a good general cleaner for this entire job. 5. Remove the thrust washers from brush plate end of the armature. Count them and ensure they go back on the correct way. 6. The end of the center section that had the drive end on it has a circular plate covering it with a short splined shaft protruding through the plate. Drive the plate out by tapping the opposite end of the section on the shaft – just lightly with a rubber hammer or piece of wood to protect the shaft. Once the plate is out, remove the armature from the section. You will find more thrust washers at this end. Make sure they go back on correctly. 7. In the center of the center section there are four large Philips screws. These hold in the field coils found within the housing. Using an “impact driver”, loosen the four screws that go around the circumference of the center section and remove them. Remove the 10mm nut for the battery connection and the accompanying fiber insulating washers. With the screws and nut removed, the entire field coil assembly should withdraw entirely from the housing. There will be four (4) metal plates that the screws mounted into come falling out. They are easily replaced into the field coils when you slide it back into the housing. Do not be alarmed that you suddenly have four loose metal parts. 8. With everything out of the housing, thoroughly clean everything using the Brake Cleaner. Although the cleaner will dry without leaving a film, it is suggested that the components be dried with compressed air. 9. Get some extremely fine steel wool (“000″ of even “0000″ is better) and gently clean the metal surfaces or bars of the armature and the commutator. Blow with compressed air. 10. Using a volt/ohmeter, test for continuity between pairs of armature bars (the long ones). There should be continuity between the pairs around the entire circumference.

You want a big cruiser but you don’t need a large 1500 cc behemoth that weighs close to half-a-ton fully loaded. You want something you can cruise down the boulevard on but you want to be able to handle a corner or two. You want classic styling but you insist on reliability as well. If these are your guidelines, then Honda and Yamaha might have what you’re looking for in the guise of the Honda Shadow American Classic Edition and Yamaha V-Star 1100. Shadow ACE 1100 The ACE and V-Star have a few things in common: Both sport requisite V-twin powerplants (75° for the V-Star and 45° for the ACE) and both possess typical Japanese refinement. Aside from these similarities, the two rides are very different machines. While both machines are shaft driven, the ACE uses the shaft housing as the swingarm. Although this arrangement is effective, it’s a bit lacking style-wise. However, the whitewall tires and the classic fenders and tank help to create a traditional design that turns heads when you’re out and about. The V-Star uses a different approach, utilizing a pivoting sub-frame design with a hidden mono-shock that keeps the lines fluid and consistent with the rest of the bike. Although this beast isn’t equipped with whitewall tires, it still cuts a graceful, glittering profile. The only flaw we noticed was the small headlight that

As light as the morning precipitation was, a rainsuit seemed silly, and surely jeans and a leather jacket would be enough. However, at the crest of the peninsula, El Nino let his wrath be felt. A full-on downpour of Florida- like proportions dropped from the sky, without the benefit of gulf-stream warmth. Suddenly, wearing geeky-looking Gore-Tex seemed like a very good idea. Riding through six inch deep floodwaters at about 15 mph, the Aero kept a very even keel. The floorboards (first ever on a Honda) kept the feet drier than they would have been otherwise. After a brief stop at a military museum, we headed back to Honda’s HQ for a van ride to lunch at Hollywood’s House of Blues. Detail 101: Witness the huge chrome headlight/speedo assembly, with matching idiot lights set into the triple clamp. We couldn’t form much of a riding impression from our rain-soaked 30 mile jaunt, but we liked what we found. If you’re a big fan of the ACE 750, you’ll be a big fan of the Aero. Although the styling is not ground-breaking, it isn’t a carbon copy of you-know-who (hint: They’re based out of Milwaukee). The detail on the Aero is beautiful, with tasteful chrome accents and well-finished pieces. REMOVING THE STOCK EXHAUST SYSTEM 1. Remove the two header nuts from the exhaust port on both front and rear cylinders. The nuts will be reused during installation. 2. Remove the mounting bolts/nuts located below the lower muffler. Carefully remove the entire system and set it aside. Note: The system is heavy so have someone assist you. 3. Remove the muffler mounting bracket from the frame but save the two bolts for reuse. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Check the stock exhaust gaskets to be sure they are in good shape. If you have any doubts as to their condition, replace them. 2. Remove the bar bracket from the box. Hold the bar bracket in front of you with the four hole bracket positioned to the right hand side and pointing down. Mount one muffler to the bracket on the left hand side of the bar using two of the 5/16″ bolts (supplied) and leave them loose. Be sure the small end of the muffler is pointing to the right hand side. 3. Slide a chrome muffler clamp (supplied) onto the inlet end of each muffler. 4. Slide a new flange onto each header tube. Note: The two smaller holes in the header flanges are offset from the large hole. If the small holes do not align with studs at the exhaust port, spin the flange on the pipe one half of a turn and try again. Refer to Figure 1. 5. Place the head pipe into the heat shield, unscrew all of the hose clamps (supplied) until they are completely loose. Feed the tail end of the hose clamp into the clips on the inside of both heat shields. Wrap the hose clamp around the head tube and give the screw three to four turns, leaving heat shield loose on the head pipe. Note : The screw end of the hose clamp should be accessible, but not visible when pipe is mounted on the bike

PRODUCT INFORMATION Noise Emission Warranty Harley-Davidson warrants that these mufflers, at the time of sale, meet all applicable United States E.P.A. Federal noise and Emissions standards. This warranty extends to the first person who buys these mufflers for proposes other than resale, and to all subsequent buyers. Warranty claims should be directed to an authorized Harley-Davidson Dealer. Tampering Prohibition Federal law prohibits any modification to this exhaust system which causes the motorcycle to exceed the Federal noise standard. Use of the motorcycle with such a modified exhaust system is also prohibited. NOTE This product should be checked for repair or replacement if the motorcycle noise has increased significantly through use. Otherwise, the owner may become subject to penalties under state and local ordinances. INSTALLATION NOTE Install end caps on mufflers before installing mufflers on vehicle. Install Direct Bolt-On End Caps 1. See Figure 1. Install end cap (2) to muffler (3) with four socket head cap screws (1). Tighten to 82-86 in-lbs (9.3- 9.7 Nm) . 2. Pull grip and chrome grommet off of throttle sleeve. (Here is the pic of doing the same thing on the clutch side.) Here is what you will be left with (I temporarily glued the threaded nipple back on the throttle sleeve for illustration…again, it will NOT be needed.)
Step 4: Clean off old glue with denatured alcohol. Note that an old pair of under shorts serves as an EGGSELENT rag for this use! Step 5: Remove grip from clutch side. End cap simply pulls straight off, split rubber OEM grip and pull it off, taking the chrome grommet on the end with it. With enough brute force, you can simply pull the end cap off and FORCE the grip off, but it is MUCH easier if you split it.

Removal (Left and Right Forks) 1. Place suitable blocking under frame to raise front wheel several inches off the floor. For best results, use a hydraulic center stand on a level surface. 2. Refer to Touring Model Service Manual and remove front wheel, fender and brakes. 3. Refer to Touring Model Service Manual and remove headlamp nacelle. 4. Loosen fork cap bolt from fork tube plug at top of fork tube, but do not remove. 5. See Figure 1. Standing at front of vehicle, loosen pinch bolt (with lockwasher) on right side of lower fork bracket, but do not remove. 6. Spray glass cleaner on fork tube above the rubber fork stop. After lubricating surfaces, move fork stop up fork tube until it contacts bottom of upper fork bracket. 7. Holding fork slider to prevent fork from dropping, remove fork cap bolt from fork tube plug. Slide fork tube down and out of upper fork bracket, fork stop, lower fork bracket and slider cover. 1 WARNING 1 WARNING 1 WARNING 1 of 5 ® Kit Number 54614-05 Figure 1. Move forks to bench area. Place suitable drain pan on floor beneath vise. 10. Repeat Steps 2-6 to remove left fork. Left And Right Fork-Disassembly 1. Remove nuts, lockwashers, flat washers and axle holder from studs at end of fork slider. 2. See Figure 2. Obtain FORK TUBE HOLDER (Part Number HD-41177) and proceed as follows: a. Clamp end of tool in vise in a horizontal position with plastic knobs facing toward you. b. See Figure 3. With the fork cap bolt topside, clamp fork tube between rubber pads on inboard side of tool. Tighten knobs until fork tube is securely held. 3. Remove fork cap bolt from fork tube plug. Remove quad ring seal. Save bolt but discard quad ring seal. 4. Using wrench flat, slowly unthread fork tube plug from fork tube. Be aware that fork tube plug is under spring pressure, so have a firm grasp on plug as the last thread is turned. 5. Remove fork spring from fork tube. 6. Remove fork assembly from fork tube holder. 7. Turning fork upside down, drain fork oil into drain pan. For best results, slowly pump fork tube and slider at least 10 times. 8. Install fork spring back into fork tube. 9. Place a shop rag on the floor, and turning fork assembly upside down, press end of spring against rag. While compressing spring to prevent rotation of damper tube, remove 6mm screw from end of fork slider. Use air impact wrench for best results. 10. Remove and discard fork spring. 11. Remove and discard damper tube. 12. Remove wear ring and rebound spring. Discard rebound spring. Do not expand or stretch retaining clip to remove from fork tube or clip may become bent or distorted. 13. Using pick tool, remove retaining clip between fork slider and fork tube. 14. Remove fork tube from fork slider. NOTE To overcome any resistance, use the fork tube as a slide hammer, that is, first push fork tube into fork slider and then pull it outward with a moderate amount of force. Repeat this sequence until fork tube separates from fork slider. 15. Slide fork oil seal, slider spacer and slider bushing off end of fork tube. Discard fork oil seal and slider bushing. 16. Remove the lower stop. Right and Left Fork-Assembly Exercise caution to avoid scratching or nicking fork tube. Damaging tube can result in fork oil leaks after assembly. 1. See Service Parts Illustration. Obtain new Damper Tube (Item 7, Part Number 46532-04) from kit. Obtain new Rebound Spring (Item 8, Part Number 46273-02) from kit and install on opposite end. Install wear ring removed in step 12. 2. With the wear ring topside, slide new damper tube into fork tube, so that tube end drops through hole at bottom of fork tube. Install lower stop at end of damper tube. 3. Install fork slider in fork tube holder. Slide fork tube into fork slider. 4. If necessary, obtain new slider bushing (14) (Part Number 45940-84, not included). Coat slider bushing ID with clean fork oil. Slide slider bushing down fork tube. 5. Slide slider spacer down fork tube until it contacts slider bushing.

REMOVING THE STOCK EXHAUST SYSTEM 1. Loosen the pinch clamp bolt on the left hand muffler crossover pipe. (Located on the right of the motorcycle, where both mufflers merge with the head pipes). 2. Remove the two 8mm bolts that mount the left hand muffler to the frame. Drop the muffler down to clear the mounts and pull out from the collector. 3. Remove the right hand frame cover to avoid damaging it. 4. Remove the 8mm nut holding the head pipe flanges to the cylinder heads. Remove the 8mm bolts that mount the right hand muffler to the frame. 5. Remove the remainder of the exhaust system from the motorcycle and set it aside. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Be sure to check that the stock exhaust gaskets are in good shape. If you have any doubts as to their condition, replace them. 2. Install the chrome exhaust flanges (supplied) over the front and rear head pipes. 3. Install the rear head pipe to the rear cylinder using the stock 8mm acorn nuts. Route the pipe approximately 3/4″ beneath the swingarm, leaving the nuts finger tight at this time. 4. Install the front head pipe to the cylinder head using the stock 8mm acorn nuts. Its routing follows the stock head pipe, leave the nuts finger tight at this time. 5. Your Vance & Hines mufflers use the stock mounting locations and rubber grommets. Remove the steel spacers and rubber grommets from your stock mufflers and install them into Vance & Hines mufflers in the same locations. 6. Slip a chrome muffler clamp onto the inlet end of each muffler. Install the clamp hardware as shown in figure 1 (hardware supplied). Leave them loose at this time. 7 Slide the left hand muffler assembly (stamped H641) onto the rear head pipe approximately two inches. Mount the mufflers to the motorcycle using the stock bolts, in the stock locations. 8. Repeat the above step with the right hand muffler (stamped H640). 9. Unscrew all of the hose clamps (supplied) until they are completely loose. Mark the top edges of the heat shields with the location of the mounting clips that are welded to the back side of the heat shield. Position the right rear heat shield (stamped H226) over the rear head pipe and feed the tail end of the hose clamps into the clips. Be sure that each clamp is engaged into both clips. Repeat this procedure with each heat shield.

1. Remove the rider and passenger seats, left chrome side cover & original horn located at the top of the radiator. 2. Locate the supplied black horn mounting bracket and supplied smaller hose clamp. Notice the slight twist in the bracket. Using 2 adjustable wrenches or a vise and one wrench remove the twist from the bracket. Route the hose clamp thru the bracket. (As shown in photo 1A) 3. Install the bracket on to the left frame tube, (As shown in photo 1A) and tighten securely. Bolt the supplied horns to the bracket using the supplied bolt, lock washer and nut, (As shown in photo 1) and tighten securely. Install the supplied trumpet covers (As shown in photo 1B) by flexing the spring clips over the trumpets. Check that they fit securely. If not remove covers, make sure the center screw is tight and bend spring clips in towards center of covers and re-install. Using a blade screwdriver pry the two supplied hoses with the “Y” connector off of the air horns cut a new piece of hose 3 ½” long from the hose and replace the short hose on the “Y”. Re-install the “Y” hose assembly with the short hose going on the long or upper trumpet. (See photo 1C) Re-route the original horn wires. (As shown in photo 1D) 4. From the supplied wire cut 2 pieces 28″ long. Strip ¼” of insulation from both ends. Crimp 2 supplied male terminals to one end and 2 supplied female spade terminals to the other end. Plug the male ends into the original horns wires. (As shown in 1D) Attach the remaining air hose to the “Y”. Tape the hose and wires together every 6-8″ using electrical tape to make routing easier and neater. Route the wires and hose up under the fuel tank, over the cylinder heads coming out between the frame rails at the rear of the fuel tank. (See photo 2A) Locate the supplied relay and plug the 2 wires from the original horn onto terminals 85 & 86 on the relay. (See wiring diagram on back of last page of instructions) This will be the 2 outer terminals that are parallel to each other. Locate the supplied fuse, holder & wire assembly. Crimp a supplied fork terminal to one end and a supplied female spade to the other. Attach the spade terminal to one of the remaining outer relay terminals. (#30 or 87 on wiring diagram) Remove the 3 Phillips screws from the battery top cover. Remove the cover and attach the fork end of the fuse wire to the positive (+) terminal. Re-install the battery cover. 5. Cut a wire 9″ long and strip ¼” insulation from each end, crimp a fork to one end and a female spade to the other. Attach this wire to the compressors negative (-) terminal. Cut another wire 18″ long and strip both ends. Crimp a female spade to both ends. Attach this wire to the compressor positive (+) terminal. Route the air hose out under the left side cover as shown in photo (3). Hold the compressor in place against the frame tube. Note: Looking at the large end of the compressor the space between the hose fitting and the bolt mounting flange forms a “V” shape. This is where the compressor should rest against the frame. Next loop the hose around to the compressor hose fitting and trim the hose to the desired length. Attach the hose to the compressor. Secure the compressor to the frame using 2 large supplied cable ties as shown. 6. (See photo 3A) Attach the compressor negative (-) wire to the bolt on the frame (As shown in photo 3B) Route the compressor positive (+) wire along the side up to the relay and attach to the remaining outer terminal 87 or 30. Cable tie the relay in place. (As shown in photo 2B) Use several of the supplied short cable ties to secure the compressor wires to the air hose (As shown in photo 3) as wells as any other loose wire or hose.

The saddlebag supports are hinged 3 so they can adjust to any variance in your motorcycle’s fender strut bolt locations. The supports have a one-inch offset 4 that angles the supports outward so they space the bags away from the motorcycle’s chassis components, wheels, brakes, and moving parts. Before removing or changing any hardware, hold the supports next to the motorcycle to familiarize yourself with how they will be installed. Remove the original fender mounting bolts from one side of the fender strut and temporarily mount one support with a 10mm bolt, a plastic and steel spacer, and two washers into the front fender stay bolt hole. Then insert an 8mm bolt, a plastic and steel spacer, and two washers into the rear fender stay bolt hole. Verify that each bolt is the proper length. IMPORTANT: The VT1100 Shadow Classic, Aero, or Sabre models have 10mm (front) and 8mm (rear) threaded holes in the fender strut. Use care to not insert the wrong size mounting bolt in the strut. When installing a bolt into the fender strut, check to be sure that it does not extend inside the fender further than the original fasteners. If it does, the excess length of the bolt must be cut off, or exchanged for a shorter bolt you obtain from the hardware store or a motorcycle shop. After verifying the mounting bolts are the proper length, remove the support from the motorcycle’s fender strut. Install a grommet in each of the large holes 5 on the back side of each saddlebag. Then insert a plastic spacer 6 in each of the grommets TIP: Use soapy water to lubricate the grommets so they will slip into the holes in the bag. The vehicle images in this instruction set may be different than your motorcycle. Continued on next page… 3 Lay a support 7 (with the joint towards the rear of the bag) on the back of a bag. Temporarily put the mounting bolts 8 through the support’s holes and into the plas- tic spacers in the grommets. Place one of the support clips 9 over the center of the lower portion of the support, so the two holes in the clip align with the predrilled holes in the bag. Use the 3/16” screws and nuts from the hardware kit to attach the support clip to the backup plate inside the bag. Place the nuts on the outside of the bag. Do not over- tighten the hardware, as this may cause damage to the saddlebag. Remove the mounting bolts from the support and the plastic spacers
