Use the loop on the Duster as a guide to locate the Hook Strip on the front of the bed. Clean the area and install the Adhesive Hook Strip as in Step 1. Install Adhesive Hook Strip to Front of Bed Cut the Adhesive Hook Strip into six (6) pieces to match the loop sewn to the Duster. Use the loop on the Duster as a guide to locate the Hook Strip on the sides of the bed and the tailgate. Clean the areas with a 50% Water/Alcohol Solution. Peel the backing off the hook a little at a time and press it fi rmly into place. Install Adhesive Hook Strip Allow 72 hours for the adhesive to set. Avoid unnecessary fastening and unfastening of the Duster during this period. Open Bed Open the bed of the vehicle. Tailgate Adhesive Hook Strip Allow 72 hours for the adhesive to set. Avoid unnecessary fastening and unfastening of the Duster during this period. INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Disconnect battery negative cable. 2. Drain engine oil according to Service Manual instructions. 3. Removing the rear exhaust pipe may aid in giving access to the oil lines and fittings. If necessary, remove the rear exhaust pipe according to Service Manual instructions. 4. See Figure 5 and Figure 1 for description and location of the three oil hoses that are replaced with the braided hoses in this kit. Remove the original equipment oil feed, return and vent lines. 5. See Figure 2. Remove and discard the original hex threaded quick disconnect fittings (1), (2) and (3) at the engine for each of the hoses removed in Step 4. To remove the fittings, turn the hex in a counterclockwise direction until free. 6. See Figure 5. Install the threaded adapter from the kit onto the corresponding oil line. The adapters for the return and vent lines are the same size. The adapter for the feed line is larger in size. Coat the male threads of the adapters with Loctite 565 thread sealant. This kit fits 1997 and later models equipped with King Tour- Paks INSTALLATION NOTE Maximum Wall Organizer weight capacity is 3 pounds (1.4 Kg) evenly distributed. Do not exceed tour-pak weight capacity. Too much weight can cause loss of control, which could result in death or serious injury. (00401b) Tour-Paks With Molded Liner 1. Remove the two nuts that hold the pouch and liner in the Tour-Pak. Remove pouch and liner and carefully wash the inside of the Tour-Pak with warm, soapy water. Rinse and dry thoroughly. 2. Use the alcohol prep pad in the kit to thoroughly clean the interior surface of the Tour-Pak sides where fastener strips will be attached. Make sure any residue is removed, then allow Tour-Pak to dry completely. Make sure the surface is free of condensed moisture. NOTES The hook and loop fastener strips and organizer must be installed below the edge of Tour-Pak base to avoid interference with top gasket and lock. The ideal temperature range for applying the fastener strip is 70-100° F (21-38° C). Minimum application temperature is 50° F (10° C). If you attempt to apply the tape below these temperatures, the adhesive will become too firm to adhere readily. 3. See Figure 1 and Figure 2. Remove the hook and loop fastener strips from the hinged hook and loop strips. Remove the paper backing and firmly press the fastener strips into the locations (1) shown in Figure 2. The fastener strips should be located approximately 1/8 in. (3 mm) below the edge of the Tour-Pak base. 4. See Figure 1. Bend the hinged hook and loop strips (3) into shape as shown. Attach the hinged strips onto the fastener strips (2) installed in Step 3. NOTE The Tour-pak Wall Organizer installs in place of the pouch removed in Step 1, therefore the pouch will not be re-installed. 5. Reinstall the liner removed in Step 1. The hinged strips (3) will go over the top of the liner (4) as shown in Figure 1. 6. See Figure 1. Attach the organizer (5) to the hinged strips (3). Adjust the organizer’s lock cut out so that it is centered around the lock, and press the hook side of the hook and loop strips on the bottom of the organizer into place on the liner. The hook side will attach to the liner. NOTE 2006 and later Tour-Paks equipped with Passenger Backrest will have two acorn nuts at the front of the base. Remove and discard the 8 in. (200 mm) long hook and loop hinged fastener strip from the center panel. In one of the organizer pockets there will be 4 in. (100 mm) and 1-1/2 in. (38 mm) hook and loop hinged fastener strips. Install the hinged strips on the organizer center panel as shown in Figure 3. 7. Check to make sure the Tour-Pak lid closes over the organizer and the lock works without interference. Adjust as necessary. 8. Allow tape to cure (“wet-out”) for a minimum of 48 hours at 70° F (21° C) (allow extra time if temperature is below 70°). Do not place items in the Wall Organizer while adhesive is curing

Wash the entire saddlebag lid, inside and out, with warm, soapy water. Rinse and dry thoroughly. 3. A Bar-and-Shield logo is stitched into the rear face of each cover. NOTE DO NOT fasten the Saddlebag Lid Cover tabs to the hook and loop strips until the adhesive has cured for 24 hours. 4. Place the correct Saddlebag Lid Cover (1) over the saddlebag lid in its proper position. Bring the cover tabs over the edge of the lid to serve as a guide in positioning the hook and loop strips on the inside of the lid. Remove key from the ignition switch. Remove the side panels from both sides. Remove both foot wells. 2. Drain coolant. Remove the oil drain plug from the motor; if you carefully drain it into a clean container you should be able to reuse it. 3. Disconnect shift motor (on electric shift models only). Remove coolant hoses. 4. Remove the bolts that mount the front differential to the frame, no other parts need to be removed. Carefully slide the front differential towards the front of the machine; you might need to lift up slightly to get the differential to move. Remove the drive shaft. Remove o-ring on output shaft (on motor). 5. Remove the fuel pump. 6. Loosen the front crankcase cover bolts, keep track of each bolt length and location. Slowly remove the crankcase cover. Carefully watch for o-ring shims and dowel pins that may fall out. 7. Unstake the nut holding the clutch on and remove nut. Using Honda tool #07933-HB3000A thread the large part of the tool into the center of the clutch. Tighten the center bolt on the tool while holding the large part of the tool with a wrench. This will pull the clutch off the machine. Place the clutch on a clean work surface. EPI performance.com
8. Using the c-clamps push down slightly on the outside cover and remove the four e-clips. Keeping track of which way they come off, remove the round metal plates one at a time. This will allow you to see the complete spring. Remove one end of each spring using a spring tool or needle nose pliers and then remove springs. Install the EPI springs by inserting the spring into the outer edge first. Using a spring tool or pliers (45 degree bent pliers work well) pull on the spring and insert the end into the hole. Install the metal plates and the e-clips. If you can’t get the plates to sit flat make sure each clutch arm is flat against the bottom plate of the clutch. Occasionally when you put the springs on, the clutch arms will pop up. Slide the clutch into the machine. The Sprague clutch is marked “outside” when installing make sure this is facing out. Torque clutch nut to 87 ft/lbs. 9. Clean the gasket surface on the motor and on the cover. Put a thin layer of Honda Bond or Yamabond semi-drying liquid gasket (or something similar as long as it is semi-drying) on the crankcase cover. Carefully install crankcase cover, do not force cover on. Torque bolts to 9 ft/lbs. 10. Install the fuel pump. 11. Install the o-ring on the output shaft (on motor) and install the drive shaft. Carefully slide the front differential back into place and mount to the frame. Install the coolant hoses. Refill your engine coolant to the proper level according to your owner’s manual. 12. Install the oil drain plug. Refill your engine to the proper level according to your owner’s manual. You can reuse your oil if it is clean and was drained into a clean container. Only use manufactures recommended oil. 13. Be sure to double check coolant and oil levels and to look for any leaks after the machine has run for a few minutes. 14. Go out and ride your machine. If your performance doesn’t seem right double check to make sure everything has been done properly. 15. EPI is constantly testing our products. The R&D high performance Air Filter Kit will improve acceleration and top speed performance by increasing air flow and reducing air temperatures that enter directly into the Ultra 250X’s air plenum box area. The O.E.M. air plenum box on the Ultra 250X is a great design that will flow plenty of air. However, the air that feeds the plenum box is heated by the engine. R&D has created an easy to install “flat filter” that installs directly in place of the large center access inspection cover located directly under the main glove box. The R&D Flat Air Filter insert will allow unrestricted fresh and cool air to enter the air plenum box area which will add power you can feel and a nice high performance tone. The R&D Performance Filter Kit also features two filters, one for each of the surge and blowoff protections valves. The O.E.M. surge valve recycles compressed hot air back into the air box plenum at idle and under deceleration conditions. The R&D surge and blowoff valve filter kit removes the air recycling hoses which will keep the hot air from entering the air plenum box reducing the engines intake air temperatures. Preparation Remove Original Parts From Vehicle. 2.1 Purchase a small tube of Loctite #262 (red) for use later. 2.2 To torque the large gear: 2.2.1 Purchase Snap-On (or equivalent) filter tool. Part #: FWA62121. OR 2.2.2 Purchase Champion special tool – Part # RG-100-100 2.3 Drain the transmission oil. 2.4 Remove front and rear exhaust header pipe. 2.5 Remove the clutch release cover (right side). 2.6 Remove throw out bearing assembly. (to be reinstalled later without modification) 2.7 Remove the two nuts from the main and counter transmission shafts. WARNING : Do not attempt to push shafts into gearbox or remove the trap door – This can cause spacers inside the gearbox to be miss-aligned and lock up the gearbox when gears are installed and tightened. 2.8 Remove clutch push rod (to be replaced w/ Champion supplied rod) Note: For hydraulic clutch bikes, obtain Champion Part # RG-100-082, a longer push rod) Snap-On Part No: FWA62121 Snap-On Part No: FWA62121 Champion Part No: RG-100-100 Reverse Gear Installation Instructions Harley-Davidson Six Speed Transmission HD FLH 2009 Up Page 3 of 5 Revision 2 Boring Tool 3 Installation 3.1 Thoroughly clean threads of main and counter shafts using a silicon remover. 3.2 Apply the green thread locking compound (supplied) to main shaft threads and screw the small gear onto the main shaft. Figure 1 3.3 Install the supplied (ear)plug into the main shaft hole. To be removed later. 3.4 Install the supplied special tool to the small gear. Ensure the holes of the special tool align with the holes in the small gear. Do not remove special tool from small gear. 3.7 Using the supplied boring tool and the special tool as a guide, drill the main shaft through two holes of the special tool as shown.
