Step 1. Unpack your big bore kit and inspect the contents. There should be the following: 1. Cylinder x l 2. piston with wristpin x 2 3. Hepolite piston ring set x l 4. Special big bore head gasket Step 2. Thoroughly wash the cylinder bores with soap and water. Do not use solvent! Dry bores with air or a lint free towel and let completely air dry. This step is most important and will greatly extend the life of the pistons. Step 3. Following the procedure outlined in your service manual, drain the fuel tank, remove the exhaust system, fuel tank and carburetors. Have a catch basin handy to capture any fuel that may spill from the carburetors, as fuel is highly flammable and can be ignited by a dryer pilot light etc. from a long distance. Clean up any spilled fuel immediately and dispose of away from any source of ignition. Store the fuel tank in a well vented area, outdoors is best, in the event your fuel taps should leak. Step 4. Remove the rocker boxes by slacking the 9 head bolts a little at a time in a star pattern. Remove the 6 nuts at the front and back of the head. Remove the 4 corner rocker box bolts. Remove the head bolts and rocker boxes. Remove the push rods. Examine the push rods to insure they are straight and the ends are tight. Replace any suspect push rod. Step 5. Remove the cylinder head. Now would be a good time for guide and valve renewal. This is best left to an expert. More cylinder heads have been ruined by auto machine shops than by hard use. If you do not have a qualified shop in your area please call for a referral. Step 6. Remove the push rod tubes and the cylinder base nuts. Clip rubber bands around the top of the lifters to keep them from dropping into the crankcase. Have a few lint free rags handy. Bring the pistons to the top of the stroke and begin lifting off the cylinder. If the cylinder is hard to lift off, thread a nut on one of the base studs and use a tire lever to pry against the bottom fin close to its base using the stud as a fulcrum. After partially raising the cylinder stuff the crankcase mouth with rags to keep any carbon or broken rings from entering the crankcase. These will remain in place until step 12. Step 7. Leaving the rags in the crankcase remove the wrist pin circlips from the pistons and discard. Heat the piston and gently push the wrist pin out. Do not use force as this can damage the connecting rod or its bearings. Be sure to account for all the clips as one left in the crankcase can do extensive damage. Step 8. Clean all gasket surfaces to remove any traces of the old gaskets. Use Pennatex gasket remover if needed. Be very careful not to scratch the gasket surface or to allow any gasket particles to enter the crankcase. Even a small bit of gasket can stop the oil pump from working! Step 9. Note the direction and location of the lifters. These must be replaced in the same position as when removed. Remove the lifter blocks from the old cylinder. Start by removing the small retaining bolts and washers. The lifter blocks are extremely fragile and are easily broken. They are also very expensive so great care must be taken in this step! Triumph special tool 222-616008 is advisable here. Apply pressure to the center of the block only. Do not press against the tangs that locate the lifter! A tool can be fabricated using two dowels to locate in the lifter holes. Step 10. Clean and examine the lifters and camshaft faces. Clean the lifter blocks and remove the sealing oring under the locating flange. Replace these with the new orings in the gasket set. Apply a smear of gasket sealant to the lifter block oring and press into the new cylinder. Be sure the lifter block is parallel with the bores and the grooved block is on the exhaust side. Apply a small amount of assembly oil to the lifters and replace in the exact position they came from

REMOVING THE STOCK EXHAUST SYSTEM 1. Place the bike on the center stand. 2. Remove the three clamps attaching the heat shield to the left hand head pipe and set the heat shield aside. 3. Remove the two heat shield clamps attaching the heat shield to the right hand head pipe and set the heat shield aside. 4. Loosen the pinch clamps where the mufflers slip onto the muffler box (the black box in front of the rear tire). Remove the bolt attaching the mufflers to the footrest. 5. Remove the left and right hand mufflers and set them aside. 6. Remove the right hand foot rest and brake pedal assembly from the frame. 7. Loosen the pinch clamps where the head pipes slip into the muffler box. 8. Remove the two nuts that secure the right head pipe to the cylinder head. Repeat this step on the left head pipe and save the nuts for reuse. 9. Remove the left and right hand head pipes. Remove the header flange from each head pipe and save the two flanges for reuse. Set the head pipes aside. 10. Remove the two bolts (one on each side) that mount the muffler box to the frame. Lower the muffler box down and set it aside. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Remove the two bolts from the charcoal canister mount, the canister is located in front of the rear tire. Using the two 6mm x 16mm bolts (supplied) install the centerstand stop bracket, (stamped 205), by aligning the holes in the bracket with the holes in the canister mount. Be sure the bend closest to the holes in the bracket angles towards the rear of the motorcycle and the tang is pointed to the left hand side. Tighten the two 6mm bolts at this time. 2. Unscrew all of the hose clamps (supplied) until they are completely loose. Feed the tail end of the hose clamp into the clips on the inside of both heat shields. Place the front head pipe into the heat shield, wrap the hose clamp around the head pipe and give the screw three to four turns. Repeat this step with the rear heat shield. Note : The screw end of the hose clamp should be accessible, but not visible when pipe is mounted on the bike. Leave them loose at this time. 3. Install a three hole mounting bracket to each muffler as shown in figure 1. Slide one dog bone shaped nut plate under the bracket that is welded to the backside of each muffler. Attach the mounting bracket using two of the 5/16″ flange head bolts (supplied), leave them loose at this time. Note : The muffler bracket stamped #284 is for the right hand muffler, bracket #285 is for the left hand muffler. 4. Install the rear exhaust assembly, with the heat shield attached, to the rear cylinder using the stock flanges and nuts. Install the stock muffler mounting bolts through the rear footrest brackets, the supplied muffler brackets, and finger tighten the nuts. Leave them loose at this time. 5. Repeat step #4 with the front head pipe

1. Remove the existing cylinder head gasket in line with the procedures detailed in the Daytona 675 service manual. 2. Position a piece of solder (with a diameter approximately 1.3 mm) on the four squish surfaces of each piston. Position the solder in line with the corresponding squish surfaces on the cylinder head and hold in place with a small amount of grease. 3. Refit the cylinder head with the head gasket. 4. Slowly turn the engine over, by hand, to compress the solder to the same height as the squish clearance. 5. Remove the cylinder head and head gasket. 6. Measure the compressed thickness of the solder. The squish clearance must be a minimum of 0.65 mm. If the thickness of the solder is less than 0.65 mm repeat steps 2 to 6 with a thicker head gasket until the squish clearance is at an acceptable level. NOTE •In some cases, it may be necessary to use a standard cylinder head gasket to achieve the correct squish clearance. 7. Fit the chosen cylinder head gasket following the procedures detailed in the Daytona 675 service manual. Warning Running the engine at less than the minimum recommended squish height can lead to the pistons contacting the cylinder head, causing major engine damage. This could cause loss of motorcycle control and an accident. Triumph Designs Ltd 2009. REMOVING THE STOCK EXHAUST SYSTEM 1. Loosen the slip joint clamp on the front and rear head pipe, which are located at the muffler box. 2. Remove the two nuts that hold the front head pipe to the engine. Slip the head pipe out of the muffler box and set it aside. Note: Do not remove the rear head pipe, it has been incorporated in the design of the new exhaust system. 3. Remove the muffler box mounting bolt located in front of the passenger foot rest on the left side. 4. Remove two bolts from the right passenger foot rest assembly and set the foot rest aside. 5. Slide the muffler box off of the rear head pipe and set it aside. 6. Replace the muffler box mounting bolt (from step #3) using the washer and nut (supplied) on the back side. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Attach the mounting bar to the motorcycle frame behind the right passenger foot rest. Align the two holes in the largest bracket on the mounting bar with the two holes on the frame, be sure the bend in the mounting bar is pointing to the center of the motorcycle. 2. Install the round steel spacer (supplied) to the rear most hole in the bracket. 3. Attach the foot rest using the two 8mm x 1.25 x 25mm bolts (supplied). 4. Slide the new exhaust flange (supplied) onto the front head pipe. 5. Install the two heat shields to the front head pipe using the four hose clamps (supplied). Unscrew all of the hose clamps (supplied) until they are completely loose. Feed the tail end of the hose clamp into the clips on the inside of both heat shields. Place the heat shields onto the front head pipe. Note: Be sure the bend in the heat shield matches the bend in the head pipe exactly. Wrap the hose clamp around the head pipe and give the screw three to four turns, leaving heat shield loose on the head pipe. Repeat this step with the heat shield on the rear head pipe. Note: The screw end of the hose clamp should be accessible, but not visible when pipe is mounted on the bike. 6. Check the stock exhaust gaskets to be sure they are in good shape. If you have any doubts as to their condition, replace them. 7. Slide a chrome pinch clamp (supplied) onto the expanded end of the new rear head pipe. Install a 3/8″ x 1″ bolt with a flat washer on either side of the clamp followed by a lock nut (hardware supplied). Repeat this step on the inlet end of each muffler using the two muffler clamps with 5/16″ x 1 1/4″ bolts (hardware supplied) but leave the clamp loose at this time. 8. Slip the new rear head pipe with the heat shield attached, over the stock rear pipe and gasket, but leave the clamp loose at this time. 9. Install the front head pipe, with the heat shield attached and stock gasket in place, to the front cylinder using the stock nuts, leave them loose at this time

check Piston Alignment in Cylinder Bore The purpose of this procedure is to check for and correct possible piston misalignment in the cylinder bore. During normal manufacturing, engine components such as crankcases, cylinders, and connecting rods can be machined to dimensions within factory specifications but on the extreme ends of the tolerance range. Sometimes these components when combined together form an assembly that is borderline or actually “out of print”. The worst result is that the pistons can run cocked in the cylinder bores causing the connecting rods to thrust to the sides exerting unnecessary stress on the pistons, rings, rod bearings and other related parts. This procedure is not the same as “blue printing”, but it provides almost the same result. We feel that not enough emphasis is given to checking the piston alignment in the cylinder bore. NOTE – All engines should be checked upon disassembly. This applies to any engine receiving new pistons which includes those being completely overhauled. CAUTION – Pistons which do not run true in cylinder bores may cause excessive connecting rod side thrusting. This may lead to premature ring, piston, connecting rod and rod bearing wear and eventual failure of these parts. Visual Procedure A. Reinstall cylinders on old pistons without rings. Hold cylinders securely in place. B. Move piston tight toward camside of engine. C. Turn engine over in normal direction of travel 2 or 3 revolutions and observe piston during process. D. Move piston toward driveside of engine and repeat Step C. If misalignment exists, piston will appear closer to cylinder wall at one point around circumference. Condition can be corrected by bending rod in opposite direction. Figure 1 shows an exaggerated side view. E. Repeat Steps B to D for other cylinder. F. Remove pistons and cylinders. Observe pistons for wear spots on sides above top compression ring. If either side near wristpin is worn clean while side opposite is carboned up, then piston was not running straight and true in cylinder bore. Piston will also generally show diagonal wear pattern on thrust faces of skirts and possibly signs of connecting rod to wristpin boss contact inside piston.

1) Remove stock head and clean the top surface of the cylinder. 2) Remove the stock water fitting from the stock head and install it in the ADA Racing® billet head in the center cylinder location. Install the 1/8″ npt brass plugs in the 2 outer cylinder locations. 3) Install all o’rings in the ADA Racing® billet head, use small amounts of grease to hold them in place, do not use super glue or silicone. 4) Apply a small amount of grease to the small (OR020) o’ring at the top of the dome. This will allow the dome to easily slip into the head shell. Be careful when turning the head upside down to install onto the cylinder, as the domes can slide out of the head shell. 5) Make sure all the o’rings are in place and place the head on top of the cylinder with the water outlet on the intake side. You must be sure that none of the o’rings slip out of their groove, as this will cause an o’ring to get pinched and a water or compression leak could result. 7) Torque all of the nuts to 15ft/lbs, in a center-out criss-cross pattern. Now, torque them again to 18ft/lbs. 8) After the 1st time out riding the head should be re-torqued. 9) The 2 additional 1/8″ npt holes in the ADA Racing® billet head come with brass plugs, but barbed fittings can be installed for custom water routing applications.

Install mounting bracket (stamped 363-P) in the original muffler mounting position, using two 10mm bolts and
one 10mm nut. (supplied)(Refer to figure 2). 2. Mark outside surface of front and rear heat shields with location of mounting clips that are welded to the inside.(Refer to figure 3).Place each heat shield on a non-abrasive surface such as a blanket or carpet. Position each head pipe/muffler over its respective heat shield. (Refer to figure 4).
3. Feed tail end of each hose clamp through each mounting clip welded to back side of front and rear heat shields. Take note of clamp hex screw head direction. (Clamp head direction is critical for adjustment when system is installed on bike.) Wrap each clamp around back side of head pipe threading tail end into clamp head. (Refer to figure 3 & 4).
4. Install front head pipe/muffler using stock flange nuts. Slide dog bone shaped nutplate (supplied) inside
bracket welded to backside of muffler. Attach muffler to mounting bracket 363-P using (supplied) 5/16” flange
bolts engaging dog bone nutplate. Leave head pipe/muffler assembly loose at this time (Refer to figure 4). Repeat this step with the rear head pipe.5. Align mufflers so they are parallel when viewing from right side of the motorcycle. Tighten 5/16” flange bolts securing upper and lower muffler positions.. Tighten cylinder exhaust port flange nuts securing head pipes to cylinder heads. 7. Adjust heat shields so they meet front of muffler taper. (Refer to figure 6). Tighten all hose clamps securing heat shield locations. NOTE: Heat shields should cover muffler/head pipe weld joint.
