EQUIPMENT INSTALLATION Assembling & Installing The Weather Resistant Case As- sembly The motorcycle Weather Resistant Case Assembly may be installed on almost any motorcycle. Installation instructions provided here include information for the Harley-Davidson Dyna and Road King models and the Kawasaki K1000. Figure 5 illustrates installation on Harley-Davidson motorcycles while Figure 6 illustrates installation on a Kawasaki K1000. Refer to these diagrams during installation. Unpacking your Cobra Installing the front shock Installing the front tires Installing rear shocks Installing the rear tires Installing seats and harnesses Steering wheel installation Roll cage installation Safety checks / Adjustments General maintenance Unpacking your Cobra First off you should pull the carton off from your new 250 Cobra cart. Inspect the cart thoroughly to make sure that your new Cobra has not been heavily damaged. You will notice that the product has a metal frame holding it in place; you may want to start removing bolts from the shipping steel frame. The next step is to remove the metal frame and lift it off of the cart. Remove any of the metal frame that may afford resistance when working on the cart it self. Be careful the metal frame may be heavy and sharp. Now would also be a good time to inspect your Cobra a little more thoroughly. In the box with the Cobra you should have found a box containing miscellaneous hardware. Installing the front shock Using some of the bolts you found in your box, install the front shocks sliding the bolt through the brackets and tighten the nut down. Next, you will need to place the ball head into the turning arm, then tighten the castle nut and insert a cotter pin so that the castle nut doesn’t loosen and become a hazard. Installing the front tires
Find the front tires and place them on the front hub and place the lug nuts on the studs. Tighten them down. Make sure that all of the lug nuts are on tightly. Installing the rear shocks Moving to the rear of the Cobra you will notice the rear shocks are not inserted. Place the rear shocks into the bracket on the rear of the Cobra. Slide one of the provided bolts through the bracket and shock eyelet and tighten the bolt down. Installing the rear tires Now that the shocks have been placed properly you can install the rear tires, place the tires onto the axle then place the rear rim lined up onto the axle and tighten the provided castle nut down. Place the cotter pin through the axle and bend off to the side. This is so the castle nut does not loosen under load. Installing the seats and harnesses
(The arrow points to an example of where the seat bolts mount) Find the two racing seats shipped in the box with the Cobra. You will need to affix them to the frame by sliding the bolts up through the bottom of the frame. This can be tricky so have patience. Once both seats have been placed in the cart and tightened find the harnesses. Once found the harnesses mount to a bracket behind the seats. Place a bolt through the bracket and bolt the harnesses down tightly. Installing the steering wheel Find the steering wheel and place it onto the steering wheel mount. Definitions: Grounding : The process of making an electrical connection to the general mass of the earth. This is most often accomplished with ground rods, ground mats or some other grounding system. Low resistance grounding is critical to the operation of lightning protection techniques. Bonding : The process of making an electrical connection between the grounding electrode and any equipment, appliance, or metal conductor: pipes, plumbing, flues, etc. Equipment bonding serves to protect people and equipment in the event of an electrical fault. Equipotential Bonding : The process of making an electrical connection between the grounding electrode and any metal conductor: pipes, plumbing, flues, etc., which may be exposed to a lightning strike and can be a conductive path for lightning energy towards or away from the grounding electrode. 2. The National Fuel Gas Code NFPA 54/ANSI Z223 states, “Each above ground portion of a gas piping system upstream from the equipment shutoff valve shall be electrically continuous and bonded to any grounding electrode, as defined by NFPA 70, National Electrical Code ( ANSI/NFPA 70 1999 Edition.) 3. The TracPipe® gas piping system shall be bonded in accordance with the National Fuel Gas Code, NFPA 54/ANSI Z223. The piping system is not to be used as a grounding conductor or electrode for an electrical system. 4. For bonding of the TracPipe® system, a bonding clamp must be attached to the brass AutoFlare®fitting adapter (adjacent to the pipe thread area – see Figure 4-21) or to a black pipe component (pipe or fitting) located in the same electrically continuous gas piping system as the AutoFlare®fitting. The corrugated stain- less steel portion of the gas piping system SHALL NOT be used as the bonding attachment point under any circumstances. Bonding electrode conductor sizing shall be in accordance with Article 250 (Table 250-66) of ANSI/NFPA 70. The bonding is a requirement of the National Electrical Code

1. Follow the instructions in your Owner’s Manual to remove the seat and any other components (side covers, etc.) necessary to provide access to the battery. 2. Refer to the applicable view in Figure 1 for your model. Break the battery negative (-) connection by removing the hardware assembly from the negative battery terminal. 3. Break the positive (+) battery connection by removing the hardware assembly from the positive battery terminal. 4. Clean the battery terminals and cable connectors using a wire brush or sandpaper to remove any oxidation. 5. Apply a light coating of Harley-Davidson electrical contact lubricant (Part Number 99861-02) to the battery terminals, cable connectors, battery charging harness ring terminals and connector located under the weather- shield cap. Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a) 6. Refer to the view in Figure 1 used for disassembly. Install the positive (RED) lead of the harness to the positive (+) battery post following the sequence shown. • On 1999 and earlier models (with original equipment), torque the positive (+) terminal post bolt to 40 in-lbs (4.5 Nm). • On 2000 and later models (with original equipment), torque the positive (+) terminal post bolt to 60-96 in-lbs (6.8-10.9 Nm). 7. Attach the negative (BLACK) lead of the harness to the negative (-) battery post following the sequence shown. • On 1999 and earlier models (with original equipment), torque the negative (-) terminal post bolt to 40 in-lbs (4.5 Nm). • On 2000 and later models (with original equipment), torque the negative (-) terminal post bolt to 60-96 in-lbs (6.8-10.9 Nm). Harness Routing Do not route the harness near any moving parts. Contact with moving parts may result in damage to harness. Refer to the following sections to determine the correct harness routing for your model. Be sure to avoid any components that may pinch or cut the harness, and avoid components that radiate heat. Take up any slack in the cable and store out of sight. Secure the harness with cable straps (H-D Part Number 10006), which can be purchased separately from any Harley Davidson Dealer. VRSC Model Harness Routing 1. See Figure 2. Route the battery harness/ connector (3) toward the front of the bike following the upper left frame tube. Cleanly tuck the in-line fuse (2) into the space in front of the battery. 2. Continue to route the harness/ gray connector to the front of the bike and behind the vent cover. Secure the harness with a cable strap and let the connector protrude past the cover for easy access. Trim any excess from the cable strap

Remove any aftermarket accessories (saddle bags, back rests, etc) before hitch installation. After installation remount accessories. NOTE: Some aftermarket accessories may not be compatible with InstaTrike hitch. 1) Place motorcycle on a smooth level surface on center stand. 2) Attach Bracket A (left) to outside of rear passenger foot peg mount. Place spacers between Bracket A and foot peg mount. Use new bolts provided. 3) Attach Bracket B (right) to outside of rear passenger foot peg. Place spacers between Bracket B and foot peg mount. Use new bolts provided. Bracket will extend over top of mufflers. 4) Attach Brackets C (left) and D (right) to rear frame bolts on
motorcycle. Located near rear turn signals Use new bolts provided. (10M x 25mm long) It may be necessary to loosen or remove backrest covers or hardware in order to easily access rear frame bolts. After Bracket C and D installation, reattach and/or tighten backrest mounts. 5) Attach Bracket E(left) / F(right) to bottom of Brackets A & B and to the TOP of the forward hitch arms. Ensure hitch is square on motorcycle and snug bolts for Brackets A, B, and E,F at this time. 6) Raise rear of hitch so bottom of Brackets C & D are flush with top of rear hitch plate. Ensuring that hitch is square with motorcycle, carefully mark hole locations for bottom of Brackets C&D on rear hitch plate. Drill rear hitch plate holes with 3/8 inch drill. This step ensures proper alignment and spacing of hitch on the motorcycle. 7) Tighten all bolts ensuring that hitch is square on motorcycle. Periodically check bolts for tightness. INSTALLATION OF THE TOW-PAC HITCH CART.
1. Place your motorcycle on a smooth flat surface, like a garage floor, and rest it on its center stand. 2. Assemble the axles, tires and wheels, and fenders onto the tow- pac hitch cart. 3. Carefully align the tow-pac hitch cart’s hitch mount with the receiver hitch on the motorcycle. Now push the hitch mount into the receiver hitch. (this might be a little difficult until you get use to doing it. Removing the paint from the hitch mount and applying a little grease will help.) 4. Place the hitch pin through the receiver hitch and hitch mount ( alignment plate ). Install and tighten the tension bo

1) Place motorcycle on a firm level surface and secure in a upright position. 2) Remove saddle bags and saddle bag hardware (Tourer model only) Also remove rear riders pegs (Tourer model requires removal of rear footpeg offset hardware as well) 3) Attach bracket A (right) / B (left) to rear footpeg attachment point using new bolts provided. Remount footpegs/saddlebag hardware over top of brackets A/B. NOTE: Do not attach leveling stand bracket at this time 4) Attach bracket C(right) / D(left) to rear fender sub frame using new bolts provided. (Tourer model only – Saddle bag hardware mounts to the outside of brackets C/D. Brackets C/D mount between chrome side rail and saddlebag hardware.) NOTE: Brackets C/D have welded spacers which attach in toward rear fender 5) Attach top of Bracket E(right) / F(left) to rear of brackets C/D. Brackets E/F mount to the inside of brackets C/D. NOTE: Use ½ inch spacer between brackets E/F and C/D on Tourer model ONLY
6) Attach rear of brackets A/B to TOP of forward hitch arms. Attach bottom to brackets E/F to rear hitch plate. 7) Carefully tighten all bolts at this time ensuring hitch is square with motorcycle. Hitch Bracket Identification Leveling stand screw jack installation 1) Attach leveling stand brackets to brackets A and B 2) Thread right side screw jack into threaded hole on leveling stand bracket attached to bracket A sand adjust leveling jack bolt out. 3) Push motorcycle over from left side until right screw jack is touching floor. 4) Thread left side screw jack into threaded hole on leveling stand bracket attached to bracket B and adjust out until motorcycle will rest upright on both screw jacks. 5) Adjust screw jacks until motorcycle is level. 6) After InstaTrike is attached to or removed from receiver hitch, be sure to remove leveling stands and leveling stand brackets. CAUTION – Use screw jacks to hold motorcycle upright and level ONLY. Do not lift motorcycle with screw jacks. CAUTION – Use care when installing screw jacks. Be certain that motorcycle is always in a stable balanced position.
INSTALLATION OF THE TOW-PAC HITCH CART. 1. Place your motorcycle on a smooth flat surface, like a garage floor, and install leveling stands. Install right leveling stand first. Carefully raise motorcycle off of side stand and install left leveling stand. Caution – Use leveling stands to level motorcycle ONLY. Do not raise motorcycle with stands Caution – Be certain that motorcycle is always in a stable balanced position when installing leveling stands. 2. Assemble the axles, tires and wheels, and fenders onto the tow- pac hitch cart. 3. Carefully align the tow-pac hitch cart’s hitch mount with the receiver hitch on the motorcycle. Now push the hitch mount into the receiver hitch. (this might be a little difficult until you get use to doing it. Removing the paint from the hitch mount and applying a little grease will help.) 4. Place the hitch pin through the receiver hitch and hitch mount ( alignment plate ). Install and tighten the tension bolt
