INSTALLATION 1. Prior to installing the gas cap on the vehicle, insert the key into the lock. Firmly grasp the chrome top of the fuel cap and turn the key until it stops. On right hand threaded fuel caps, turn the key counter-clockwise until it stops. On left hand threaded fuel caps, turn the key clockwise until it stops. This assures an unlocked position for the gas cap. Allow the key to return to the neutral position. 2. Remove the key and install the fuel cap on the vehicle. is00770 Figure 1. Right Hand Threaded Fuel Cap Installation NOTE When installing the fuel cap, rotate the cap one full turn past the audible click. This automatically positions gas cap to lock position. A properly locked/installed gas cap will rotate freely in both directions. Failure to do so will give an incorrect assumption that the fuel cap does not work properly. REMOVAL On right hand threaded fuel caps, insert key, and while holding the gas cap in place with hand, turn key counterclockwise until it stops, return key to original position. Gas cap must rotate 270 degrees counter-clockwise before mechanism engages to allow gas cap removal. Continue to rotate counterclockwise to fully remove gas cap. On left hand threaded fuel caps, insert key and while holding the gas cap in place with hand, turn key clockwise until it stops, return key to original position. Gas cap must rotate 270 degrees clockwise before mechanism engages to allow gas cap removal. Continue to rotate clockwise to fully remove gas cap. REPLACEMENT KEYS Record the 4 digit key number stamped on the back of the key opposite the Harley-Davidson logo, in the area provided below. If a replacement key is needed, see your Harley-Davidson Dealer with the 4 digit number to order a replacement

1. Open or remove seat according to the instructions in the Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Disconnect battery cables, negative (-) cable first. 3. Remove left and right-hand switch housing assemblies. Refer to HANDLEBAR SWITCHES in Service Manual. NOTE It is not necessary to disconnect the switch wiring to replace the switch caps. 4. Remove individual switches from switch housing. Refer to SWITCH REPAIR/REPLACEMENT in Service Manual. INSTALLATION Upper Housing Switches 1. For HORN and START switch caps, release torsion spring leg from hole in switch cap tab. Take note of how the spring is installed. The other leg of the spring can remain in the switch bracket hole. 2. See Figure 1 and Figure 5. See Figure 1 and Figure 5. Carefully pry stock black switch cap up off the splined actuator shaft (2) on switch. 2. Pry the switch cap up and away from pivot pin (3) on switch, and remove cap. 3. Select proper chrome replacement switch cap from kit. Peel a clear protective installation cover from the sheet and place it over the surface of the cap. 4. See Figure 1. Place cap onto switch, angling the hole on top over pivot pin (4) on switch. 5. Carefully press switch cap onto splined actuator shaft (5), rocking and moving the cap until shaft snaps into place in splined hole. 6. Toggle switch back and forth, checking for proper opera- tion.

Clean and wipe inside surface of fuel tank filler cup, O-ring seal surface, and trim ring adhesive surface with a mixture of equal parts of isopropyl alcohol and distilled water. 3. See Figure 1. To unlock, push down on gas cap and rotate counterclockwise one-eighth of a turn. 5. See Figure 2. Before removing adhesive backing, note position of arrow on inside diameter of chrome trim ring. NOTE As you rotate trim ring, you will see gaps between trim ring and fuel tank. Rotate trim ring to position that best eliminates gaps between fuel tank and trim ring. Rotation of trim ring should be minimal. 6. See Figure 3. With the arrow pointing toward front of motorcycle, rotate chrome trim ring slightly to determine best position of bottom chrome trim ring to contour of the fuel tank 7. See Figure 4. Mark position of chrome trim ring with masking tape or grease pencil. 8. Carefully cut masking tape with a hobby knife making sure not to scratch chrome trim ring or paint surface on fuel tank. 9. Peel off adhesive backing from chrome trim ring. 10. Using gas cap to center and masking tape (or grease pencil mark) to align, press chrome trim ring firmly into position for about ten seconds. 11. This 45-amp Rotor Kit is designed for installation on 1999 and later FLHT, FLHTC, FLHR, FLHRI, FLHRCI and FLTR Model Motorcycles. Existing Rotor Removal 1. Remove seat and disconnect battery terminals, negative cable first. 2. Follow instructions in applicable Service Manual and remove the primary chaincase cover. Remove the clutch, primary chain, compensating sprocket and shaft extension as a single assembly. 3. Remove the alternator rotor spacer, if present. Installation The laminated high-output rotor in this kit contains magnets that are considerably more powerful than those used in most previous rotors. The ROTOR REMOVER/INSTALLER and SHAFT PROTECTOR SLEEVE (HD-41771) must be used to prevent parts damage during rotor removal and installation. 1. See Figure 1. Verify threads are clean and thread the Shaft Protector and Rotor Remover/Installer, if removed. NOTE The Shaft Protector Sleeve not only protects the threads from the splines of the rotor, but acts as a guide to ensure that the rotor is properly centered. 2. Turn thumbscrews of Rotor Remover/Installer into threaded holes in rotor face. CAUTION 1 WARNING 1 WARNING 1 WARNING Kit Number 29999-97B Figure 1. Follow instructions in applicable Service Manual and install the clutch assembly, primary chain and shaft extension as a single assembly. 7. Apply two drops of Red LOCTITE®262 to threads of clutch nut and engine sprocket nut. Tighten nuts as fol- lows: Clutch nut- (left hand threads), 70-80 ft-lbs (94.9-105.5 Nm) Engine sprocket nut- 150-165 ft-lbs (203-223 Nm). 8. Follow instructions in Service Manual and install the Primary Chaincase Cover using new gasket from kit, if necessary.

1. Using a 6mm Allen wrench, loosen the 2 front axle pinch bolts on the right side of the lower fork leg. Loosen bolts 4 or 5 turns. 2. Using a 17mm Allen wrench, slightly loosen the front axle from the right side of the bike. Having the front wheel on the ground will help you in loosening the axle. Do not remove the axle at this time! 3. Loosen and remove the speedometer cable from the back of the speedometer on your handlebars. Pull the speedometer cable all the way out of the front fork. Remove the cable from the speedometer drive on your front wheel (note the position of the connection as it will be similar on your new drive installation). This speedometer cable or speedometer drive will not be needed on your new wheel installation. 4. Block the back wheel to prevent the bike from rolling backwards, and raise the motorcycle’s front wheel off of the ground, so the wheel spins freely. You can do this with a motorcycle lift placed under the front portion of the motorcycle frame. Contact Scootworks to purchase a lift if you don’t have access to one. Ensure the bike is stable and will not fall before proceeding further! Scootworks, Inc. 3 5. Using the 17mm Allen wrench, finish loosening the front axle until it is completely free from the left side of the lower fork. Hold onto the front wheel and slowly remove the axle from the front fork. Be careful not to let the wheel drop. Having a helper hold the wheel for you as you remove the axle will ease the removal. Slide the brake rotor out of the calipers. NOTE: be careful not to operate the front brake controls with the brake rotor removed from the calipers. 6. With the wheel removed from the front forks, lay the wheel on a padded or cushioned surface with the brake rotor facing upwards. Using a 6mm Allen wrench, remove the 5 Allen bolts from the brake rotor. (The bolts are sometimes installed with loctite, and may require heating with a small torch to loosen the loctite). Remove the brake rotor from the wheel. Place the wheel to the side. Clean up the bolts as you will reuse them later. 7. Take your new custom wheel that you will be installing on your bike and place it on a cushioned or padded surface to prevent scratching. Turn it so that the side where the brake rotor attaches is facing upward. 8. Ensure the brake rotor mounting holes on the wheel are clean and free of oil or grease. Clean with alcohol if needed, then let dry. Place your new brake rotor adapter plate onto the wheel with the flat side against the wheel. Apply a small amount of medium strength (blue) loctite on each of the 5/16″ Allen bolts supplied with your kit and install through the new rotor adapter plate and into the wheel. Tighten with a 3/16″ Allen wrench until snug. When all bolts are installed, tighten in a star pattern, and torque to 25-30 ft. lbs. 9. Install your brake rotor onto the new brake rotor adapter using the original bolts you removed in step 6. Apply a small amount of medium strength loctite to each bolt and install through the brake rotor into the new brake rotor adapter. Tighten in a star pattern, and torque to 25-30 ft. lbs. 10. It is now time to install your new wheel/rotor adapter onto your bike. It is easiest to accomplish this with a helper, as it takes some coordination to get the wheel, brake rotor and spacers into place. Apply a thin coat of grease to the axle. Lift the front wheel into place between the front forks, aligning the brake rotor into the caliper. The caliper floats from left to right and can be moved into the proper position. If the caliper is closed, pry the brake pads apart so that the rotor will slide into the caliper.

Fuel tank cap To remove the fuel tank cap 1. Open the fuel tank cap lock cover. 2. Insert the key into the lock and turn it 1/4 turn counterclockwise. The lock will be released and the fuel tank cap can be removed. To install the fuel tank cap 1. Push the fuel tank cap into position with the key inserted in the lock. 2. Turn the key clockwise to the original position, and then remove it. 3. Close the lock cover. NOTE: The fuel tank cap cannot be installed unless the key is in the lock. In addition, the key cannot be removed if the cap is not properly installed and locked. WARNING EWA11140 Make sure that the fuel tank cap is properly installed before riding. Use of unleaded fuel will extend spark plug life and reduce maintenance costs. EAU13442 Catalytic converters This vehicle is equipped with catalytic converters in the exhaust system. WARNING EWA10860 The exhaust system is hot after operation. Make sure that the exhaust system has cooled down before doing any maintenance work. CAUTION: ECA10700 The following precautions must be observed to prevent a fire hazard or other damages. Use only unleaded gasoline. The use of leaded gasoline will cause unrepairable damage to the catalytic converter. Never park the vehicle near possible fire hazards such as grass or other materials that easily burn. INSTALLATION Do not operate vehicle with brake disc lock in place. Operation with lock on disc will restrict movement of the wheel, which could result in death or serious injury. Installation NOTE When performing the following Steps, use the Fuel Tank Vent Valve Installation Kit (Part Number 91432-96Y). This kit consists of: * Fuel Tank Vent Valve Installation Aid * Fuel Tank Vent Valve Fitting Socket To protect against shock and accidental start-up of vehicle, disconnect the battery cables, negative cable first, before proceeding. Inadequate safety precautions could result in death or serious injury. Always disconnect the negative battery cable first. If the positive battery cable should contact ground with the negative cable installed, the resulting sparks may cause a battery explosion which could result in death or serious injury. 1. Disconnect battery cables, negative cable first. An open flame or spark may cause a fuel tank explosion if all traces of fuel are not purged from the tank. Use extreme caution when servicing fuel tanks. Gasoline is extremely flammable and highly explosive. Do not smoke or allow open flame or sparks anywhere in the area when working on fuel system components. Inadequate safety precautions could result in death or serious injury. 2. Remove gas cap. 3. Carbureted Models: Drain fuel tank. Disconnect hose clamp and fuel supply hose from fuel supply valve and drain fuel into suitable, clean container. See applicable Service Manual, Section 4 for complete, detailed procedure. Fuel Injected Models: Relieve pressure from fuel system. See applicable Service Manual, Section 4 for complete, detailed procedure. Drain fuel tank. a. Using suitable external fuel pump, such as a Gas Caddy, pump fuel from tank and into a suitable, clean container. b. See instructions for external fuel pump for correct use. 4. See Figure 1. Cut cable tie securing vent hose to fitting and remove vent hose from fuel tank. Even with the fuel tank completely drained, a small amount of gasoline may leak from the bore when the fuel supply valve is loosened or removed. Thoroughly wipe up any fuel immediately and dispose of rags in a suitable manner. Gasoline is extremely flammable and highly explosive. Inadequate safety precautions could result in death or serious injury. 5. If the fuel supply valve requires cleaning or repair, refer to applicable Service Manual, Section 4, for complete, detailed procedures. 6. See Figure 1. Remove the fuel filler cap and O-ring. 7.
