Kawasaki KLR Lowering Kit Installation Instructions

locate the OEM tie rods (circled in yellow, in the picture below), and the rear shock absorber snubber (circled in red, in the picture below). Notice that there is a tie rod on each side of the motorcycle. These tie rods are secured by two long bolts that pass first through the LH tie rod, then through the suspension, and finally held in place by two 17mm nuts on the RH side. Loosen these two 17mm bolts, and prepare them for removal. It helps to raise the rear tire just slightly with a jack or by a helper, to take the load off of these 17mm bolts. Below is another picture, better exposing the orange rubber snubber on the lower shock absorber rod… This is where the snubber spacers are installed, but don’t do it just yet…there’s more info on this later in the instructions. 3. Remove the 17mm nuts from the tie rods, keep the weight off of the rear wheel, and remove the upper and lower bolts from the tie rods. The rods are easily removed at this point. Take notice that the LH rod has recesses in each end, where the heads of the 17mm securing bolts fit. 4. Replace the tie rods with the new Scootworks tie rods in your kit. Install the tie rod with the recessed bolt holes on the LH side, with the recesses facing outward. Re-install the bolts from the LH side, through the LH tie rod, through the suspension, and through the RH tie rod. Secure them with the original nuts, and torque to 43 ft/lbs. The recessed bolt holes in the LH tie rod are seen in the picture of the Scootworks KLR tie rods below… 5. Do not install the plastic snubber spacers at this time. Lower the rear of the bike and remove the frame from the lift or jack stands. The rear lowering is completed. Sit on the motorcycle and determine if you’ve lowered it to a satisfactory level. If not, proceed to step #6. Your Scootworks KLR Lowering Kit is now installed. Step 1: Set the Bottoming Control This is the most important step and needs to be done first. Ideally, with the rear wheel off the ground take a measurement from the axle straight up to a fixed point on the fender (assuming the fender is mounted on the frame and not the swingarm). Then, with the motorcycle back on the ground and the rider on it, pressurize the “Bottoming Control” chamber until you get the same measurement —less 1 ¼ to 1 ½”. For example, if your first measurement was 10.0″ inches then your ending measurement should be between 8.50″ and 8.75″ inches. The difference between the two measurements is referred to as “sag”, and it should equal approximately one third of your total wheel travel (see figure 3). Another method of achieving the proper sag is it start with the bike on the ground — with no rider or load on it. Pressurize the “Bottoming Control” chamber to the highest pressure you can without exceeding 150 psi. At this point the rear wheel should be “topped out” and you need to measure from the axle straight up to a fixed point on the fender as described above. Take the same measurement with rider(s) on the bike — ready to ride. The second measurement should be 1¼” to 1½ ” less than the first. If it isn’t, then bleed off the pressure in the “Bottoming Control” chamber until the proper sag is achieved. If you intend to ride the bike at this “full height” then make sure you still put about 10 psi into the “Ride Height” chamber anyway. This helps the piston that separates the two chambers to move more freely producing a smoother ride. Step 2: Set the Ride Height After you have set the “Bottoming Control” you can now adjust the “Ride Height” chamber. This is a much simpler and less crucial adjustment to make. Simply pressurize the “Ride Height” chamber until the bike is lowered to the desired height. To raise the ride height back up, release pressure in the “Ride Height” chamber. Remember, the pressure in this chamber “holds” the bike down—the more pressure the lower it goes. Though the bike may feel “stiffer” the lower you go, do NOT re-adjust the “Bottoming Control” chamber. Essentially what’s happening here is as you’ve reduced your wheel travel, you’ve proportionally increased the forces that keep you from bottoming out with what wheel travel you have left. If you do need to re-adjust the “Bottoming Control” due the addition (or subtraction) of a passenger or extra load, release the pressure from the “Ride Height” chamber first, then repeat step 1.

REMOVAL 1. Refer to the owner’s manual and follow the instructions to disarm the security system. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. For All Models except 2002-2003 Touring and 2003- Later Softail: Refer to the owner’s manual and follow the instructions to disconnect the battery, negative (-) cable first or remove the main fuse. For 2002-2003 Touring and 2003-Later Softail Models: Remove seat following the instructions in the service manual and disconnect the battery, negative (-) cable first. Save seat hardware for installation. INSTALLATION 2002-2006 VRSCA, VRSCB, VRSCD Models 1. Open the seat. 2. See Figure 1. Remove the splash guard (mud flap) nuts. 3. See Figure 2. Lower the mud flap from the installed position and allow it to rest on the rear tire 3. Slide the siren into place on the left side of the electrical caddy so the sounder disc (6) faces out. 4. Refer to the owner’s manual and follow the instructions to install the main fuse. 5. Align the barbed studs on the side cover with the grommets in the frame and push side cover firmly into place. 6. Install the left side saddlebag per the instructions in the owner’s manual. 2003 and later Softail Models EXCEPT FXCW/C 1. Remove the right side saddlebag (if equipped) per the instructions in the owner’s manual. NOTE The siren connector is installed on an electrical panel under the rear fender on all Softail models. The rear of the motorcycle may have to be raised slightly to allow removal of the splash guard. 2. Remove the two bolts at the bottom of the splash guard. Bend the upper right corner of the splash guard toward the rear tire and lift upward to unhook the splash guard from the tab on the rear fork. Orient the siren (1) as shown, with the harness connector (2) toward the bottom and the sounder disc (5) facing out. Carefully snap the siren into the electrical panel. 6. Insert the siren harness lead (4) into the harness clip (3) to keep the harness clear of other components. 7. If necessary, secure the connector wiring to the electrical panel wiring with a cable strap (not provided). 8. Hook the slot at the top of the splash guard over the tab on the rear fork and install the guard with the two screws removed earlier. Tighten securely. 9. INSTALLATION Prepare the Motorcycle 1. Follow the Service Manual instructions to remove the seat. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 2. Disconnect the negative (-) battery cable from the battery. 3. Place motorcycle on a lift and secure the front wheel. 4. Use an overhead crane or hoist attached to the frame to lift the rear of the motorcycle to allow the rear fork to pivot through its range of travel. 5. Place a screw jack under the rear wheel to support and adjust the rear fork during shock removal, installation and ride height adjustment. Be sure rear wheel is supported when removing rear shocks. If wheel is not supported rear fork can drop down, which could result in death or serious injury. (00481b) Removal 1. See Figure 1. Remove the bolt and washer (1) that fasten each of the shock absorbers (2) to the rear fork. NOTE Snap-on Tool Co. adapter, Part Number SRES 24, is necessary to gain access to the shock absorber bolts. 2. Remove the flanged locknut (6) and cup washer with grommet (5) fastening the shock absorber to the frame bracket (4) and remove the shock absorber. 3. Remove, inspect and, if necessary, replace the rubber grommets, the cup washers (5), and the bushing (3). 4. Repeat for the other shock absorber. Disassemble the Shock 1. Thoroughly clean the rear fork end of the shock, especially near the shock canister seal. 2. Support the rear fork end of the shock absorber and shock canister on the table of a press. 3. Press on the shaft to compress the spring in the canister until the keeper plate drops down away from the retaining ring.

Secure motorcycle to a bike lift and raise the motorcycle. Rear wheel should remain barely resting on the ground. 2. See diagram on page 2 for references made in parentheses, for example (#5). 3. Remove the nut from the rear suspension bolt (#5) at the bottom of the shock (#7). You may need to remove your exhaust and rear horn to access the nut and bolt. 4. Remove this suspension bolt (#5) from the non-exhaust side of the bike. You may need to raise or lower the bike to ease the tension on the bolt in order for it to come out. 5. Next remove the nut (#4) and bolt connecting the relay arm (#3) to the swingarm. From here remove the entire shock assembly and relay arm from the bike. For ease of re-installing the relay arm (Step 8) and shock be sure to take precautions that in removing the assembly, you can put it back the same way you took it off. Flipping of the relay arm can cause serious damage to the lowering kit and surrounding components. 6. Remove the two suspension arms from the relay arm(#3) and shock(#7). Compare stock arm to length of lowering arm you are about to install. Make sure the length of the lowering arm matches the link of the stock arm. To set how much you want to lower the bike, lengthen the lowering arms. Every 1/4″ longer than stock is approximately 1″ of drop. Do not lower the bike more than 2″ for safety reasons. To adjust, unscrew the large hex shaft from the threaded rods. Make sure to adjust length equally on both shafts. Be sure to tighten all jam nuts once desired lowering position is set. 7. Re-assemble the lowering arms to the top of the shock (#7) using the supplied collar, nut, and bolt. The stock collar (#6), the one in the eyelet at the top of the shock (#7), will need to be removed as it is too long. (This is because the heims are thicker than the stock arms) Do not tighten the nut, or re-install into the frame yet. 8. Re-install the relay arm (#3) to the swingarm.
