During rail transportation or extended storage near industrial areas, vehicles may occasionally be subjected to contamination by airborne iron particles shed from either railroad tracks, train wheels, etc., or exposure to heavy machinery facilities. These particles can adhere to horizontal painted surfaces of vehicles and quickly corrode when combined with moisture. If not immediately recognized and removed from painted surfaces, they become embedded and cause further paint damage. INSPECTION: This type of contamination can be identified by the presence of small red or brown particles on the paint surfaces. These particles are often difficult to see on dark color paints, but still can be readily felt when brushing a hand or fingernail across horizontal body surfaces such as hood, roof, or decklid. CAUTION: Because of the abrasiveness of these small iron particles, polishing or buffing procedures should not be attempted to repair the paint surface of an affected vehicle. This will result in further paint damage and detract from vehicle appearance. CORRECTIVE ACTION: Washing the affected paint surfaces with an oxalic acid solution is the recommended method to dislodge embedded iron particles and remove the surrounding rust stains. ZEP X-20472 “INDUSTRIAL FALLOUT REMOVER” is one of several commercially pre-mixed oxalic acid wash solutions and is very effective in removing iron particle contamination. If the wire length appears to be too short, you will have to lengthen the wires. If that’s the case, I must stress that soldering your wires is far superior to using butt splices. Wiring can be pulled from the splices and the splices themselves will take up a lot of room, making your harness bulky. To extend your wires, ensure the wire segments you are going to splice into the harness are of the same gauge as the original harness. Also, it’s a good idea to cut all of the wire segments now, ahead of time, to the same measured length. This will ensure that once all of the new wire Figure 4. Handlebar harness plug wires as they appear from the back of the plug (where the wires enter the plug from the harness) segments are spliced in, all of the finished wires are of the same length and the pins are lined up. Work from wire to wire, cutting them by staggering the cuts about an inch or so apart (see figure 5). This will prevent a bulge in your harness where all the soldering connections are. After cutting each wire, slide on a two-inch piece of heat shrink tubing before starting your soldering. Remove about ¾” of insulation from the ends of the two wire ends (one wire end being the harness, the other being the segment of new wire being spliced in). Halfway down the length of its exposed section, bend each wire 90 degrees and hook the two wire segments together at the bends. Holding the wires securely with a pair of pliers, twist them in opposite directions around each other. Make sure the ends of the wires are wrapped as tight as possible so their sharp points will not cut through the heat shrink tubing when it’s applied. Apply some soldering flux (a little is all you need) and solder the connection by first applying your soldering iron (or gun) to the wire and then applying the solder to the wire. You should not apply the solder directly to the iron as overheating the solder can lead to poorly made solder joints and improper conduction of electricity. When the connection has cooled, slide your heat shrink tubing over the joint and heat it so that the tubing shrinks, making a nice tight seal.

This kit does not fit models equipped with a hydraulic clutch, handlebar mounted gauges or the Road Tech® Radio. Additional Parts or Accessories Required Separate purchase of additional parts or accessories is required for proper installation of this Handlebar Kit on this model motorcycle. Please see the P&A retail catalog or the Parts and Accessories section of for a list of required parts or accessories for this model. For Australia, Brazil, England, Europe and Japan, two special screws (Part Number 2935A) will also be required. Tools and Supplies Required Loctite® 271 Threadlocker and Sealant – Red (H-D Part Number 99671-97) is required for the proper installation of this kit. Fresh, uncontaminated DOT 4 brake fluid from a sealed container will also be needed. Replace brake line gaskets. Re-using original gaskets can cause brake failure and loss of vehicle control, which could result in death or serious injury. (00318a) For models that retain the original brake line, the two brake- line gaskets found at each banjo fitting must be replaced . Refer to the appropriate parts catalog or see a Harley-Davidson dealer for the correct part numbers. Motorcycles equipped with a glued left-side hand grip will also require a new grip, sold separately. Refer to the parts catalog for replacement stock hand grips. Ask a Harley-Davidson dealer about the selection of Genuine Motor Accessory hand grips that are available. The rider’s safety depends upon the correct installation of this kit. Use the appropriate service manual procedures. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Davidson dealer perform the installation. INSTALLATION Preparation To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Refer to the service manual and follow the instructions given to remove the seat and disconnect the battery cables, negative cable first. Retain all seat mounting hardware. Direct contact of D.O.T. 4 brake fluid with eyes can cause irritation. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. INSTALLATION NOTE if the motorcycle is equipped with the optional Harley-Davidson Smart Siren, the main fuse MUST be removed BEFORE the alarm is activated. This WILL happen within 5 seconds of turning the ignition switch to the OFF position (except for HD- Japan models). If the main fuse is not removed promptly, the siren WILL SOUND. 1. Refer to the service manual and follow the instructions given to remove the main fuse. 2. For FLHT, FLHTC, FLHX, FLHXXX and FLTRX models: Remove the outer fairing per the instructions in the service manual. For FLHR models: Follow the instructions in the service manual to remove only the handlebar clamp shroud. Removing the nacelle is not necessary. a. Remove the windshield and headlamp door. Remove the headlamp housing assembly. b. Release the chrome trim strip at the top of the nacelle. c. Remove the two Phillips screws beneath the fork lock plate. d. Loosen the Phillips screw at the front of the handlebar clamp shroud, and the four acorn nuts on the side of the headlamp nacelle. e. Raise the shroud slightly, separate the nacelle halves and slide the shroud forward to remove it from the nacelle. NOTE Before disconnecting the handlebar switch wiring, note the wire routing. 3. For ALL models: Refer to the service manual. Disconnect the right-side handlebar MOLEX socket housing from the black six-way main harness pin housing [22B] inside the fairing or headlamp nacelle

1. Start the engine with the transmission in neutral or park. Listen for air leaks or odd noises. For air leaks secure hoses and connections. For odd noises, fi nd cause and repair before proceeding. This kit will function identically to the factory system except for being louder and much more responsive. 2. Test drive the vehicle. Listen for odd noises or rattles and fi x as necessary. 3. If road test is fi ne, you can now enjoy the added power and performance from your kit. 4. K&N Engineering, Inc., suggests checking the air fi lter element periodically for excessive dirt build-up. When the element becomes covered in dirt (or once a year), service it according to the instructions on the Recharger® service kit, part number 99-5050 or 99-5000. Install the provided K&N® air fi lter and secure with the provided hose clamp. A black hose clamp is being supplied with kit. This clamp is intended to clamp the fi lter to the intake tube. NOTE: The K&N® high fl ow intake system is a performance product that can be used safely during mild weather conditions. During harsh and inclement weather conditions, you must install the K&N® Drycharger® onto the air fi lter.
