Kawasaki 650/360 Prairie Lift Kit Installation and removal Instructions

1) Place jack under center of ATV front end and lift until front wheels clear the ground. Be careful to support ATV properly so that it is securely supported but so that A-arms and shocks can droop to full extension. 2) Remove front wheels. 3) Remove or loosen front plastic. 4) Remove C-clip and nut at the top of the strut. 5) Screw bracket “A” on top of strut to the same torque specifications as the nut. 6) Place the top adapter “A” through the top of the strut mount, and screw the original nut on the top of bracket “A” securing it to the strut mount. Tighten this nut to the required manufacturer specifications and replace the factory C-clip. 7) Repeat the procedure for the other side. 8) Install the wheels, torque wheel lug nuts to manufacturer’s specifications, lower and remove jack. Check for clearance problems or misalignment. Rear Lift 1) Place jack under ATV at the rear of the bottom skid plate and lift until the weight is off of the suspension. Be careful to secure the ATV properly so as not to fall off the jack. 2) Remove the bottom of the shock from the shock mount on the axle. 3) After removing the shock, jack the ATV up 1″-2″ further. 4) Place Bracket “B” between the shock and shock mount with the notched out ends facing downward. Insert stock bolt to secure bracket “B” to the shock mount and the shock. Fasten nut. 5) Insert the new 12x75mm Bolt to the top of bracket “B” and the shock eyelet and secure with a new 12mm nut. 6) Tighten all nuts and bolts to manufacturer’s torque specifications. 7) Install the wheels, torque wheel lug nuts to manufacturer’s specifications, lower and remove jack. Check for clearance problems or misalignment.

Using a shock spring compressor, compress the spring on the shock and remove the spring retaining ring.
CAUTION: The spring is installed under tension. Failure to use a shock spring compressor could cause loss of control of the spring, which could unload rapidly causing bodily injury. If you do not have a shock spring compressor you should acquire one or take it to a dealer or professional mechanic for installation of the stiffeners. 4. Remove the spring. 5. Insert the smaller front spring stiffener onto the shock with the lip of the spring stop, on the shock, mating into the recessed portion of the spring stiffener. 6. Slide the spring back onto the shock and it should rest on the lip of the spring stiffener.
7. Reattach the spring retaining ring. 8. Repeat steps for the opposite side. Once springs are complete reattach the top of the shock to the top shock mount on the ATV and the spring stiffener will be closest to the A-arm. 9. Take two of the “L” brackets and connect them to the bottom of the shock, the part that connects to the A-arms. 10. There is a top and bottom to the “L” bracket. See the diagram

Top fork is as removed. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Before removing the fork from the clamps on the yokes I loosened the fork top. Before removing the fork top the fork-slider was placed in a vice and the bottom bolt loosened….. … before finally being removed with the fork upside down. Because the springs were still in situ this gave sufficient tension on the damper-rod to prevent it from turning and allow the bolt to be removed. When I turned the fork the right-way up to remove the fork-top I did it over a container to catch the oil. Old and new, laid-out for comparison. The damper unit, minus spring and fork-top, drops inside the stanchion and slider. Note the spring seat on the right, just below the spring. This drops over the damping rod after the oil has been added. The small locking-nut screws over the threaded part of the damping-rod next, all the way to the bottom. Spring drops in and then the fork-top screws on to the damping-rod as well, all the way down to the lock-nut which is used to secure it. At this point the stanchion is extended to the fork-top which is screwed in. Job done.

1. Remove the two 8mm bolts that attach the front bumper assembly to the ATV frame see figure 3. 2. Place Winch mounting plate (A1) into position and fasten the two bent down tabs to the ATV frame using the two 8mm bolts removed in step one, see figure 4, and figure 5. Do not tighten fully at this time. 3. Attach the front of the mounting plate using four 1/4-20 u- bolts (B1), eight lock washers (B2), and eight 1/4-20 hex nuts (B3), see figure 6. 4. Tighten all fastners for the mounting kit at this time. 5. Place winch into position behind the mounting plate. Attach the top two feet of the winch using two 5/16-18 hex cap screws and lock washer. These fasteners will be found in the hardware kit that came with the winch. Note: The winch has floating nuts in its feet. In some instances, a nut may be moved off to one side making it impossible to screw a bolt in. If this becomes the case, take a screwdriver and center the floating nut in the winch to the bolt hole opening. Now attach the bolt through the Winch Plate and into the winch. 6. If using a Cast Hawse Fairlead: It may be neccasary to remove the cast hawse fairlead from the fairlead mounting plate that came with the winch.

Mount Installation Note: There are different hole locations on the plow mount depending on the bike model. For Prairie 360 use the middle hole locations (B), for Prairie 650 and Twin Peaks 700 use hole locations (A) on mounting plate, as shown in Figure 1. Figure 1 Hole Locations WARN INDUSTRIES PAGE 3 67954 Rev A3 To install the plow mount to the underside of the vehicle install the front two U-bolts PN 60869, and loosely tighten the 5/16″ nuts. Pull the plow mount back in the furthest position and then fully tighten, as shown in Figure 2. For the Kawasaki Prairie 360 use the second set of U-bolts PN 61262 and securely tighten around the frame in hole location (B) . For Kawasaki Prairie 650 and Suzuki Twin Peaks 700 drill a 3/8″ hole through the aluminum skid plate, using the plow mount as a template, as shown in Figure 3. Repeat the same process on the other side. After both holes are drilled attach the mounting plate with the second set of U-bolts PN 61262 and securely tighten around the frame in hole location (A) . Tighten all fasteners securely. Torque 5/16″ Bolts: 20ft. lb.

1.1 (Above) Remove the two retaining straps, disconnect the battery and remove it from the hull. Disconnect the negative (black) cable first, then the positive (red). Step 2 Exhaust Removal 2.1 (Below) Remove the exhaust hose from the end of the pipe. Remove the water line from the pipe and the head. 2.2 (Below) Remove the water by-pass line from the pipe. 2.3 (Below) Remove the four 10mm nuts / bolts from the exhaust manifold and bracket. Remove the exhaust pipe from the hull. Step 3 Engine Removal 3.1 (Below) Remove the three 10mm bolts securing the PTO shield and remove it. Remove the two 10mm bolts securing the flywheel electrical wire cap. Open the cap and disconnect the harness. Remove and place the lower fairings in a safe place, to separtate them unhook the rivet at the bottom. The right side lower fairing will need to be trimmed for proper exhaust clearance. Remove the fairing knee panels. Two rubber grommets retain the panel after bolt removal, light force is required to pull panel off. Remove the tank cover. Four rubber grommets and two plastic hooks retain the panel after bolt removal, pull outward to remove from grommets then pull forward and up, light force is required. Remove mid fairing sides. Undo pushpin located on the fairing backside. Note: Blinker connectors must be disconnected before pulling the fairing too far. Remove the left and right muffl ers. Remove the stock header. Note: Be careful not to damage the radiator while removing the stock header and installing the new header leaving the fl ange nuts loose at this time. Install both collectors 7-40020 and 7-40022 holding them to the headers install the four springs 7-30002 from the header to collector spring tabs. Install collector 7-40014 by installing two springs 7-30002 from collector to collector spring tabs. Note: A small amount of WD-40 at the pipe joints will help to fi t them together. Install the megaphone on the header assembly using one of the original muffl er mounting bolts and nuts removed in step 6, mount the megaphone to the forward muffl er mount located at the footpeg. Tighten the header nuts and then remove the megaphone. At this point the right side lower fairing needs to be trimmed. A template is supplied (Page 4) to outline the clearance cut that is needed on the right side lower fairing, we recommend using a dremel tool or a die grinder. The template should give you the necessary clearance but some fi tments may vary. After making the cut lightly sand the edges being careful not to scratch the paint. Clean all fi ngerprints from the exhaust using contact cleaner (or other non fl ammable cleaner). Fingerprints will leave stains on the pipe once the motorcycle is started. Try a test fi t. If you feel more clearance is needed, mark the fairing and remove it, trim until there is at least a 1/4″ of clearance. Reinstall the megaphone and check that the O2 plug is tight. You are now ready to start your motorcycle. Check for exhaust leaks and oil leaks. Shut off the bike and re check the oil level
