If the 18P (light blue) connector is in abnormal condition as shown below, contact TechLine at (800) 421-1900, option 9. FRONT SUB-HARNESS REPLACEMENT 1. Remove the front sub-harness from the cowl stay hooks. Disconnect all the electrical components from the front sub-harness. 2. Temporarily set the main wire harness aside, and disconnect the 6P (natural) con- nector. Then, carefully remove the front sub-harness. 3. Install the new front sub-harness by con- necting the 14P (natural) and 18P (light blue) connectors. NOTE: For routing specifications, refer to the WIRING & HARNESS ROUTING SECTION on pages 7-8. 4. Attach the front sub-harness on the cowl stay hooks. Make sure the front sub-harness is routed elow the main sub-harness. Place the front sub-harness between the radiator and the frame, and below the rec- tifier. Be careful not to damage the front sub-harness or other components. 6. Re-connect the front sub-harness to the 6P (natural) connector. 7. Secure the main wire harness and the front sub-harness using the longer wire band. 8. Secure the main wire harness and the upper side of the front sub-harness using the shorter wire band. Adjust the wire har- ness located within the frame and the radi- ator hose accordingly. 9. Secure the main wire harness fuse box to the front sub-harness using the shorter wire band. 1. Follow the instructions in your Owner’s Manual to remove the seat and any other components (side covers, etc.) necessary to provide access to the battery. 2. Refer to the applicable view in Figure 1 for your model. Break the battery negative (-) connection by removing the hardware assembly from the negative battery terminal. 3. Break the positive (+) battery connection by removing the hardware assembly from the positive battery terminal. 4. Clean the battery terminals and cable connectors using a wire brush or sandpaper to remove any oxidation. 5. Apply a light coating of Harley-Davidson electrical contact lubricant (Part Number 99861-02) to the battery terminals, cable connectors, battery charging harness ring terminals and connector located under the weather- shield cap. Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a) 6. Refer to the view in Figure 1 used for disassembly. Install the positive (RED) lead of the harness to the positive (+) battery post following the sequence shown. • On 1999 and earlier models (with original equipment), torque the positive (+) terminal post bolt to 40 in-lbs (4.5 Nm). • On 2000 and later models (with original equipment), torque the positive (+) terminal post bolt to 60-96 in-lbs (6.8-10.9 Nm). 7. Attach the negative (BLACK) lead of the harness to the negative (-) battery post following the sequence shown. • On 1999 and earlier models (with original equipment), torque the negative (-) terminal post bolt to 40 in-lbs (4.5 Nm). • On 2000 and later models (with original equipment), torque the negative (-) terminal post bolt to 60-96 in-lbs (6.8-10.9 Nm). Harness Routing Do not route the harness near any moving parts. Contact with moving parts may result in damage to harness. Refer to the following sections to determine the correct harness routing for your model. Be sure to avoid any components that may pinch or cut the harness, and avoid components that radiate heat. Take up any slack in the cable and store out of sight. Secure the harness with cable straps (H-D Part Number 10006), which can be purchased separately from any Harley Davidson Dealer. VRSC Model Harness Routing 1. See Figure 2. Route the battery harness/ connector (3) toward the front of the bike following the upper left frame tube. Cleanly tuck the in-line fuse (2) into the space in front of the battery. 2. Continue to route the harness/ gray connector to the front of the bike and behind the vent cover. Secure the harness with a cable strap and let the connector protrude past the cover for easy access. Trim any excess from the cable strap

VRSC models: See Figure 3. Place the wire harness from the kit into the area in front of the battery. Do not block the air intake opening. All models except VRSC and 2004 and later XL models: See Figure 4. Install the wire harness from the kit. Place the relay in the opening of the frame under the seat area, and route the long leg of the harness forward along the frame backbone. 2004 and later XL models: See Figure 5. Remove the nuts retaining the ignition module (1) and temporarily reposition the module as shown. Place the relay in the recessed area (2) of the oil reservoir. Install the ignition module. All 2003 and earlier models and VRSC: Cut the connector from the white power lead, and replace it with the ring terminal supplied in the kit. 6. All 2003 and earlier models, except VRSC: Connect the white wire with the ring terminal to the copper stud (BAT) terminal of the main circuit breaker. All 2004 and later models, except VRSC: Connect the white wire with connector to the B+ connector on the harness. All VRSC: Connect the white power lead to the battery positive terminal. 7. See Service Part illustration. Connect the black ground wires with the two ring terminals to the ground stud under the seat, or at any good electrical ground point. Secure the kit harness to the adjacent harnesses with cable straps (item 6) from the kit. When routing wires through the front fork, make sure the wires are clear of moving parts, to avoid pinching and possible short circuits. 8. Route the forward end of the harness past the steering head, and route the lamp switch leg of the harness along the left side of the handlebar to the clutch control. 9. See the Service Parts illustration. Obtain the switch mounting bracket (item 11) from the kit. Unscrew the boot from the lamp switch, and install the switch into the bracket. Replace the boot on the switch. NOTE If the boot becomes worn or damaged, or is lost, replace the boot to prevent moisture from entering the switch. See the Service Parts illustration (Item 12). 10. See Figure 6. Remove the lower screw (1) and washer from the clutch control clamp (3), and install the lamp switch and bracket assembly (2). Install the screw and washer and tighten to 60-80 in-lbs (7-9 Nm). 11. See the Service Parts illustration. Secure the lamp switch leg of the harness to the handlebar using the wire harness retainers already on the bike. Snap the retainers into the holes in the handlebar. 12. Remove the headlamp assembly. Seat: (if optional accessory wire is to be used) After removing trunk pan, run a stiff piece of wire from the bottom of the left saddlebag frame behind the rear tire up until it comes out under the trunk. Then hook open end of wire harness to fish wire and tape with electrical tape. Pull the harness back down to the bottom of the saddlebag frame. Route the long part of harness wire around the back of the license plate light to the right side 6-pin vertical connector just in front of tail light assembly. Unplug the stock connector and plug wire harness in between the stock plugs. Do the same for the left side with the short side of the Y on the harness. Now pull the slack down from the bottom of the harness and tuck all of the wires under the frames tubes so that the pan can be reinstalled without any problems. You can now hook up the loose ends of the harness to any style connector to match your trailer connector using the following color codes: GREEN GROUND ORANGE- LEFT TURN YELLOW- BRAKE BLUE- RIGHT TURN BROWN- TAIL RED POWER . Note : This accessory is an electronic isolated trailer wire harness. It should be installed by a qualified mechanic . 1. Disconnect the negative from the battery. 2. Install the harness. 3. When connecting to the trailer make sure all wires are used for the proper use and are waterproof. Make sure there are not exposed wires. Consult the trailer manufacturer for proper wiring. 4. Reconnect the battery negative. Double check the functions

INSTALLATION 1. Refer to the owner’s manual and follow the instructions given to disarm the security system and remove the left- side cover. INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Remove main fuse. Refer to service manual for location. 2. Remove seat using service manual instructions. 3. Remove rear tail light using service manual instructions. 4. Remove rear turn signals using service manual instruc- tions. 5. See Figure 1. Clip the cable strap (1) to free the rear harness from the chassis seat pan. 6. Remove the two rear fender support cover screws (1) and remove covers (2) and fender mounting -J04721 bracket (4). Repeat for opposite side and carefully remo ve fender and place it on a non-scratch surface. 8. See Figure 3. Clip and remove two cable straps (1). Pull wire harness three inches towards the license plate bracket. 9. Remove flange nuts (2) from both sides of license/tail light bracket stud plates (3) and remove bracket. Install new license/tail light bracket using stud plates and flange nuts previously removed. Tighten nuts to 5-6 ft-lbs (6.8-8.1 Nm) . 11. See Figure 2. Install rear fender by installing two screws (1) on each side through the fender support covers (2), frame rails (3) and into the fender mounting brackets (4). Tighten to 12-18 ft-lbs (16.3-24.4 Nm) 12. See Figure 1. Connect rear harness connector to 8-place connector on main harness. 13. Use a large cable tie strap from kit to secure the rear harness to seat pan. 14. Install rear turn signal lights using service manual instructions. 15. Verify that there is no excess wire harness near the stud plate then secure the harness with a large cable strap where the straps were previously removed. 16. See Figure 4. Secure the turn signal harness (3) to the stud plate (1) using small cable strap (2) and route the turn signal wire through the tail light bracket clip (4) as shown.

INSTALLATION Models with main FUSE: To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Refer to the Service Manual and follow the instructions given to remove the main fuse. Models with main CIRCUIT BREAKER: To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the negative (black) battery cable from the negative (-) battery terminal. Retain all seat mounting hardware. 2. ALL models: Install the Detachable Tour-Pak Rack Kit per the instructions in that kit, up to the point where the saddlebags are to be re-installed. NOTE Make note of the cable strap locations before releasing the harness from the upper frame tube. New straps will be fastened in the same location. 3. Cut the larger cable strap fastening Tour-Pak circuit [12] (see the Service Manual Wiring Diagram) of the vehicle main harness to the left-side upper frame tube, rearward of the shock absorber. Cut the small cable strap at the end of the circuit [12] conduit. 4. Slit the conduit open along its length to expose the final ten inches (0.25 M) of main harness circuit [12] wiring. Cut the three wires (Black, Blue, and Red with Yellow tracer) nine inches (0.23 M) from the three-way Multilock socket housing [12B]. The socket housing and cut wires can be discarded. 5. Obtain the socket housing, secondary lock (locking wedge), and three socket terminals from the kit. See the illustration at DEUTSCH ELECTRICAL CONNECTORS: REMOVING/INSTALLING SOCKETS in the Service Manual. Refer to CRIMPING INSTRUCTIONS in the Service Manual, and follow the instructions to install the terminals to the three wire leads of main harness circuit [12]. 6. Per the instructions under DEUTSCH ELECTRICAL CONNECTORS, insert the Blue lead and terminal into Cavity 1 of the new socket housing. Insert the Red/Yellow lead and terminal into Cavity 2. Insert the Black lead and terminal into Cavity 3. 7. Cut the excess conduit from main harness circuit [12]. 8. Obtain the two cable straps from the kit. As noted in Step 3, use one strap to bind the end of the main harness circuit [12] conduit. Use the second strap

REPAIR PROCEDURE 1. Remove the top shelter (see page 2-10 in the Service Manual). 2. Remove the left and right O 2 sensors from the exhaust pipes. • You do not have to remove the exhaust pipes to remove the O 2 sensors. • Be sure to note the wire routing for proper reassembly. 3. Install the new O 2 sensors and route the wires properly (see pages 1-33 and 1-34 in the 2001- Service Manual). 4. Connect the black 4P female coupler of the sub- harness kit to the wire harness side black 4P male coupler (for the left-side O 2 sensor). 5. Connect the new left O 2 sensor to the black 4P coupler on the sub-harness. 6. Route the sub-harness from left to right, across the front edge of the fuel tank and secure it with the clip on the cruise actuator 7. Cut off the right 4P male O 2 sensor coupler (on the wire harness side). 8. Install a PVC cap onto the end of the Black/yellow wire and Green/red wire (these are the wires that were connected to the coupler that was removed in step 7). Fold each cap back and tape it securely to its wire; these wires are no longer used. • Do not cut the wires off, just tape them back. • The tape is supplied in the replacement kit. 9. Strip the ends of the White and Black/red wires (which were connected to the coupler that was removed in step 7) on the wire harness side and the 2P coupler on the sub-harness. Install a heat shrink tube on each wire of the sub harness. 10. Twist the ends of the White and Black/red wires of the sub-harness 2P coupler to the White and Black/red wires of the main harness. 11. Solder the wires using the solder from the kit. 12. Use a heat gun to secure the heat-shrink tubing over the soldered wires. 13. Connect the right O 2 sensor coupler to the white 4P male coupler on the sub harness.

Refer to Instruction Sheet-J03018. NOTES VRSCA models use Headlamp 68297-05, while VRSCB models use original equipment lens assembly (including gasket and boot). Adapter ring from kit (Figure 6, Item 1) will be used to install billet headlamp assembly on Instruction Sheet-J03018. 2. See Figure 3. Cut the two connectors (1) from existing headlamp wire harness (2). Be sure to cut the wires as close to the back of the connector as possible. 3. See Figure 6. Route new wire harness (2) through the hole in bottom of the billet headlamp shell (A). NOTE Only one 16 AWG wire will fit into pin terminals included in kit. Both black wires (ground) can be joined together, then connected to a single wire, if desired. 4. Tape end of one black wire with electrical tape and secure it to wire harness. 5. See Figure 3 and Figure 6. Install terminal pin (3) and socket housing (4) onto new wire harness (Figure 6, Item 2).
