Original Equipment Voltage Regulator  NOTE For 2007 models: The ground wire on the voltage regulator must be re-attached at the original location when re-installing the voltage regulator to ensure adequate ground. 4. For ALL models: See Figure 1. Remove and discard the voltage regulator caddy cover (6) from the regulator bracket (3) and caddy (5). For 2007 models: In addition, remove the lower voltage regulator cover (10). 5. Remove and retain the hex socket head screw (4) at the top left of the bracket For 2007 models: In addition, disconnect the ground wire. Free the cable straps (9) from the regulator bracket, beneath the regulator. 6. Remove the two hex socket head screws with washers (2) retaining the voltage regulator to the bracket. Remove and save the regulator, but discard the screws. 7. Remove and retain the screw (4) at the top right of the regulator bracket. Remove the bracket from the engine. 8. For 2008 and later models: Free the strap (9) that ties the jiffy stand wiring to the voltage regulator bracket. Unfasten the three-way jiffy stand sensor connector and the two-way crank position sensor connector [79] (12) from the T-studs on the back of the regulator bracket (3). Discard the bracket. Disconnect both plugs from the back of the voltage regulator (1). For 2007 models: Unfasten the four-way (7) and two-way (8) voltage regulator connectors from the T-studs on the back of the regulator bracket (3), and discard the bracket. Disconnect the voltage regulator (1) at both connectors. 9. For 2008 and later models: Unclip the two-way O 2 (oxygen) sensor electrical connector [138] (11) from the voltage regulator caddy (5). For 2007 models: Unfasten the two-way crank position sensor connector [79] (12) from the voltage regulator caddy (5). Remove the caddy from the vehicle frame. a. For 2007 models: Unclamp the bottom of the caddy from the engine mount spacers. b. For ALL models: Unhook the top clips from around the tabs on the front of the engine casting. Remove the original equipment (O.E.) caddy from the vehicle frame, and discard it.

REMOVAL NOTE This Instruction Sheet covers several different Harley-Davidson models and years. Be sure to locate and follow the procedures that apply to the motorcycle receiving the new guard. For Models without Lower Fairings 1. Proceed to For All Models section. For Model FLHTCUI (Ultra Classic Electra Glide) with Factory-Installed Lower Fairings 1. Remove the lower fairings following the instructions in the appropriate Service Manual. 2. When the lower fairings have been removed, proceed to For All Models section. For Models FLHR/I (Road King), FLHT (Electra Glide Standard) or FLHTC/I (Electra Glide Classic) with Harley-Davidson Genuine Motor Accessory Lower Fairings 1. See Figure 1. Remove the two black screws (1) that attach the fairing cap (2) to the lower fairing (5). Remove the cap. Set the parts aside for re-installation. 2. Remove the screw (7), rubber washer (8) and locknut (10) and the clamp (9) that attaches the bottom of the lower fairing to the engine guard and set aside. 3. Remove the two locknuts (3), U-bolt (6) and U-bolt retainer (4). 4. Remove the lower fairing by sliding it out from behind the engine guard. 5. Repeat Steps 1 through 4 for the opposite side. 6. Proceed to For All Models section. For Model FLTR/I (Road Glide) with Harley-Davidson Genuine Motor Accessory Lower Fairings Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect the battery, negative (-) battery cable first, following the instructions in the appropriate Service Manual. 2. Remove the seat following the instructions in the appropriate Service Manual. 3. Remove the cable strap holding the clutch cable to the engine guard. 4. See Figure 2. Remove the TORX screw (8), rubber washer (9) and locknut (11) and the clamp (10) that attaches the bottom of the lower fairing (4) to the engine guard and set aside INSTALLATION 1. Hold the engine guard in position, and loosely fasten the top of the guard with the new hex socket screw and flat washer from the kit. 2. Install the bottom brackets to the motorcycle frame with the two new TORX screws and locknuts. 3. Tighten all three screws to 15-20 ft-lbs (20.3-27.1 Nm) . For Model FLHTCUI (Ultra Classic Electra Glide) with Factory-Installed Lower Fairings 1. Install the lower fairings following the instructions in the appropriate Service Manual. For Models FLHR/I (Road King), FLHT (Electra Glide Standard) or FLHTC/I (Electra Glide Classic) with Harley- Davidson Genuine Motor Accessory Lower Fairings 1. Carefully place one lower fairing in position from behind the engine guard. 2. See Figure 1. Install the lower fairing to the top of the new engine guard with the U-bolt (6) from the back, through the holes at the top of the fairing. Install the retainer (4) in position on the U-bolt and secure to the engine guard with the two locknuts (3). Do not tighten the locknuts at this time. 3. Attach the bottom of the fairing to the engine guard with the clamp (9) removed earlier. Install the clamp around the engine guard in the direction shown, with the tabs toward the rear of the vehicle and the flat side of the clamp against the lower fairing. Insert the screw (7) through the lower fairing, rubber washer (8) and clamp (9). Secure the assembly with the locknut (10). Tighten to 12 ft-lbs (16.3 Nm) .

INSTALLATION 1. See Figure 1. From the kit, obtain the left side fairing lower (1), left side fairing lower cap (2), two flange locking nuts (3) and two stud clips (4). Place fairing lower cap in front of the left side engine guard and left side fairing lower behind engine fairing guard. With both pieces in place around engine guard, install the two flange locking nuts onto the studs clips and hand tighten. Repeat procedure for right side fairing lower. 2. Secure bottom of fairing lower to lower engine guard with round clamp (5) from hardware kit. Position clamp around engine guard with tabs toward rear of vehicle and flat side of clamp against fairing lower and with the rubber washer (6) between clamp and engine guard. Place Torx pan screw (7) through fairing lower, rubber washer and clamp. Secure assembly with flanged locknut (8). Repeat for right side fairing lower. Tighten to 144 in-lbs (16.3 Nm). 3. Tighten all left and right side upper flange locking nuts (3) to 72 in-lbs (8.1 Nm). 4. Install left side door assembly glovebox (9) to fairing lower using the attachment cord (10). Insert glovebox door into fairing lower. Repeat for right side fairing lower. NOTE Do not press reflector firmly into place until you have it positioned in desired location. The adhesive is very strong and once it comes in contact with a surface, it will be difficult to remove without damaging the reflector. 5. Peel adhesive strip off back of reflector from kit. Position reflector on side of front fender above chrome side trim strip and approximately 4 inches rearward from front of fender. Press reflector securely into place. Repeat for opposite side reflector

INSTALLATION 1. Remove and discard the original voltage regulator mounting screws. 2. See Figure 1. Place a chrome washer (4) onto each of the button head screws (5) from the kit. Insert the screws into the mounting holes in the new voltage regulator cover (1). Place first a spacer (2), then a Nylon washer (3) over the screw threads on the inside of the cover. 3. INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, remove maxi-fuse before proceeding. (00251a) 1. Refer to the Owner’s Manual and follow the instructions given to remove the Maxi® Fuse. 2. See Figure 1. Remove the three screws with captive washers (3) securing the original equipment (O.E.) lower belt guard (debris deflector, Item 1) to the underside of the rear fork (2), and set them aside for re-use. Remove and discard the lower belt guard. 3. Position the new chrome lower belt guard in place on the underside of the rear fork, lining up the three holes in the belt guard with the mounting holes in the fork. Insert the three screws saved earlier through the holes in the belt guard, and thread them into the fork. Tighten the screws to 36-60 in-lbs (4.1-6.8 Nm) . 4. Verify that the Ignition/Light Key Switch is turned to the OFF position. Refer to the Owner’s Manual and follow the instructions given to re-install the Maxi® Fuse. 2 1 3 is04766 1. INSTALLATION NOTE Use the Docking Hardware Kit to assemble two upper and two lower clamps. See the Service Parts illustration. The upper clamps use a mounting pin (4) and the lower clamps use a button head screw (5) to fasten the windshield mounting bushing. 1. Assemble the windshield docking hardware as follows: a. Install a larger chrome washer (6) and bushing (7) onto a button head screw (5). Thread the screw into the boss on one of the clamps (1), and tighten finger tight. Repeat for a second lower clamp. b. Install a larger chrome washer (6) and bushing (7) onto a mounting pin (4). Thread the pin into the boss on one of the clamps (1), and tighten finger tight. Installing Clamps NOTE Place shop rags on the headlamp, front fender and front of the fuel tank to prevent scratches to these components. Be sure the windshield assembly does not contact chrome or painted parts. Contact will cause scratches to chrome or painted parts. 2. See Figure 1. Install a lower clamp onto a fork tube using a smaller chrome washer and lock nut from the kit. Adjust so the clamp is approximately 1/8 inch (3 mm) from the top of the lower triple clamp, then finger tighten the lock nut. Repeat with the second lower clamp and fork tube. NOTE Keep front wheel straight to prevent brackets from scratching fuel tanks. See Figure 1. Install the clamps on the fork tubes so the bushing center lines are 3 inches (76 mm) apart. 3. Install an upper clamp onto a fork tube using a smaller chrome washer and lock nut from the kit. Adjust so the clamp is approximately 1/8 inch (3 mm) from the bottom of the upper triple clamp. Ensure that the center lines of the upper and lower bushings are 3 inches (76 mm) apart, then finger tighten the lock nut. Repeat with the second upper clamp and fork tube

Remove the lower d bolt making sure you keep track of the order of the small parts for re-assembly. 2) Remove the lower in-frame bolt. 3) Install the supplied lower kickstand mounting bracket onto the frame at the lower chain roller boss. The counter bore should slide over and onto the frame boss. The chain roller should go back into place just how it came e supplied lower kickstand mounting bracket between it and the frame. Do not is bracket needs to pivot to align with the lower hole in the main . 4) Install the kickstand onto the bike using one of the provided M8x30mm flat head sub-frame to main-frame bolt location. Do not tighten yet. 5) Line up and install the other provided ad bolt thru the lower kickstand mounting hole into the supplied lower kickstand mounting bracket. 6) Now tighten all three bolts, two mounting bolts (front) and one lower kickstand mounting bracket 7) Periodically check the kickstand and all mounting bolts for tightness. Maintenance: Clean and lubricate the kickstand pivot area after each ride! We recommend using a heavy-duty chain lube. If necessary, you can remove the back cover plate for additional cleaning. Never remove the kickstand leg pivot bolt!

Installation For installation on rear fender with marker light: 1. Cut out Rear Fender Template. 2. Use a paper punch to punch out holes marked A and C . Holes A are the locations of the marker light screws, and hole C is the location of the marker light wiring. Cut along centerline of template from top down to hole C . 3. Remove light lens by carefully pressing down on top center of light to disengage tab. 4. Remove the two screws, washers, and nuts that hold the marker light assembly in place and carefully pull the light assembly away from the fender. Disconnect the wire connector and remove the light assembly. 5. Slip template over marker light wires, align holes marked A with marker light holes, and align lower edge of template with lower edge of fender. Tape template in place. 6. Prick punch holes marked B at indicated centers on template. 7. Carefully, and as accurately as possible, drill holes marked B in two steps. First drill holes with a 1/16″ drill, then finish holes with a 7/32″ drill. 8. See Service Parts illustration. Place the mud flap and reinforcement inside fender and secure outer holes with buttonhead screws (3), washers (6), and locknuts (7) contained in kit. The mud flap is split to fit around light assembly wires. 9. Using the longer panhead screws provided in the kit, install fender tip light and check that light is operational. For installation on rear fender without marker light: 1. Using a high quality masking tape, mask the lower three inches of the middle of the fender for the purpose of drawing a centerline on the fender. 2. Using a machinist’s square, locate the centerline of the fender by measuring in from each side of the fender flats. Mark the centerline on the masking tape. 3. Cut out Rear Fender Template. 4. Align centerline of template with centerline drawn on fender. Align lower edge of template with lower edge of fender. Tape template in place. 5. Prick punch holes marked B and C at indicated centers on template. 6. Carefully, and as accurately as possible, drill holes marked B and C in two steps. First drill holes with a 1/16″ drill, then finish holes with a 7/32″ drill. 7. See Service Parts illustration. Place the mud flap and reinforcement inside fender and secure with buttonhead screws (3), washers (5 and 6), and locknuts (7) contained in kit. For installation on front fender (FLSTS only): 1. Using a high quality masking tape, mask the lower three inches of the middle of the fender for the purpose of drawing a centerline on the fender. 2. Champion Yamaha Road Star EZ-Steer Installation of the Champion EZ-Steer system is similar to the installation of the OEM triple clamp of your Yamaha Road Star Motorcycle. Much of the OEM hardware is retained and reused. It is assumed that the installer has advanced and/or professional skills in motorcycle servicing. We recommend that you use an OEM service manual and follow the prescribed disassembly, installation and torque specifications for the upper and lower clamp assembly. Recommended Procedures • Remove headlight, windscreen (if so equipped) and brackets from motorcycle. • The wheel and fork assembly can be removed as one complete unit. Disconnect the master cylinder brake line from the tee fitting below the lower triple clamp. The caliper brake lines may be left in place on the tee fitting. • Install supplied extensions to fork tubes the supplied o-rings. Apply lubricant to o-rings and extensions prior to installing to fork tubes. • Install the lower fork tube covers to the lower clamp prior to installation to motorcycle using the longer screws supplied. The two longest screws are used in the outboard holes. • Replacing the upper OEM bearing and race with the Champion supplied bearing and race, install Champion lower triple clamp to motorcycle reusing original hardware as removed. Torque bearing lock nut to 30 lb. ft. • Slide fork tubes up through bottom of lower clamp approximately 6-8 inches. Install the OEM gaskets, washers and upper fork tube covers. Do not reinstall brake line holders at this time. • Install Champion upper clamp with OEM washer and dome nut. Leave loose. • Slide forks up and into the upper clamp until top of extension is flush with top surface of clamp. • Torque dome nut to 85 lb. ft. • Ensure that fork tube extensions are flush with top of upper clamp. Torque upper and lower clamp bolts to 35lb. ft. • Install handle bars to upper clamp using OEM bolt with supplied flat washers. One washer on top, two on bottom, both sides. • Reinstall brake line holders to the bottom of the lower triple clamp using the supplied M6 NyLoc nuts. • Reinstall all other OEM parts as removed. • Bleed brakes.
