1. Inspect the motorcycle for a punch mark as described in Identification on page 2. If a punch mark is present no further action is necessary, return the unit to the customer. 2. Qualify the unit/customer as follows: •Is the tire on the motorcycle the original factory installed tire? •Is the air pressure loss more than three psi per month? Note: Refer to page 145 in the Owner’s Manual. “Even tires that are in good condition may lose one to two psi per month if not checked and adjusted regularly” . If the GL1800 meets the above qualifications, proceed with the repair procedure. 3. Place the motorcycle on a lift and secure it on the centerstand. 4. Remove the rear wheel as described on page 14-9 of the Service Manual. 5. Starting at the valve stem/balance mark area, carefully remove the rear tire from the wheel. Be sure to use plenty of commercially available tire lubricant on the inside and outside of both beads. 6. Carefully inspect the entire circumference of both tire beads. Inspect both the inside and outside of the bead for any distortion or injuries. REAK-IN PERIOD The ProStart clutch requires a short break-in period. During the break-in period, the ProStart should not be operated at steady engine speeds above 3000 RPMs for more than 10 minutes. Breaking-in the ProStart clutch equires start and stop cycles. Riding the ProStart clutch in stop-and-go city traffic for one hour will provide sufficient break-in. If you would like to accelerate the break-in period, find an empty parking lot with ample room and no other traffic. From a stop, bring the motorcycle to 20 miles per hour and then back to a stop. Repeat this process at least 20 times. MAINTENANCE Proper maintenance is important to ensure the longevity of the Rekluse ProStart clutch and the rest of the stock clutch components in your Harley- Davidson Motorcycle. Refer to your owner’s manual for proper primary chaincase oil levels and oil type. Rekluse recommends the use of Harley- Davidson Primary Chaincase lubricant with the Rekluse ProStart clutch. Do not use oils designed for use as automotive engine oil in your Primary Chaincase. If Harley-Davidson Primary Chaincase lubricant is not readily available, a premium-quality Diesel engine oil, such as Shell Rotella T, that does not contain friction modifiers may be substituted. Inspection and adjustment of the Rekluse ProStart clutch should only be performed by a service center trained in Harley-Davidson and Rekluse ProStart repair and maintenance. The Rekluse ProStart clutch should be inspected for adjustment after 1,000 miles of operation. Thereafter, inspection for adjustment should be performed at 5,000 mile intervals

ISSUES: Harley Davidson recommends both gear lube and motorcycle oils for their equipment and there are many different models with corresponding specific oil recommendations. The variety of recommendations can cause confusion and lack of confidence in making the correct AMSOIL lubricant recommendation. The following charts outline the proper sequence of product recommendations for the Harley Davidson products listed. DESCRIPTION & RECOMMENDATIONS: Harley Davidson manufactured 9 types of engines from 1929 to the current model year. Flathead (1929-1974), Knucklehead (1936-1947), Pan- head (1948-1965), Shovelhead (1966-1984), Evolution (Blockhead) 1340 (1984-1999), Twin Cam (2000 to current), V-Rod (Revolution) (2001 to current) Ironhead Sportsters (1957-1984) & Evolution Sport- sters 1985 to current. Harley Davidson recommends SAE 60 or SAE 50 engine oil for Flathead, Knucklehead, Panhead, and Shovelhead equipped bikes . AM- SOIL recommends AHR SAE 60 or MCV 20W-50 motorcycle engine oil for these vintage models. AMSOIL SVT or SVO should be used in transmissions found on these models. Shovelhead is the only model with a chain case that is lubricated via engine oil. AMSOIL recommends MCV 20W-50 motorcycle oil in all 3 holes (engine, transmission, and primary chain case) on Evolution 1340 and all Twin Cam engines. AMSOIL recommends SVT as a secondary oil for the transmission, and SVO as an option for older transmissions. New seals are recommended where excessive leaking is evident. Ironhead, Evolution Sportsters and V-Rod use one lubricant for both the engine and transmission and AMSOIL recommends MCV motorcycle oil for this common sump.

1. Remove lug nuts and wheel assembly. Remove the cotter pin, adjusting nut (castle nut) and washer from the wheel spindle. 2. Pull the wheel hub towards you to loosen the outer bearing cone. Don’t Let the cone fall to the ground. As the hub is removed, the inner bearing and grease seal will come with it. Observe which direction the inner seal is facing. Pry out the inner seal and discard. 3. Remove all old lubricant from the hub assembly and wheel spindle with kerosene or mineral spirits. CAUTION: do not use gasoline to clean and remove the old lubricant). Inspect the spindle for scoring, bending, thread or other damage. A light grease coating on the spindle will make bearing installation easier and prevent rust from forming. 4. Inspect cups in the hub for pitting, metal flaking, scoring, rust or other obvious damage. Remove any damaged cups with a mild steel bar. Replace cups and cones in matched sets only; not one at a time. 5. Use cup driver or mild steel bar to press or drive the new cup into the hub Wheel / Rim: 12 X 4 JA (4 bolt, 4″ bolt diameter, 2½” rear space) Tire: 4.80 X 12 (B) (4 ply rated; cold pressure rated to 465 lbs. of load at 25 PSI). NOTE: These are standard utility trailer size tires and wheels. Using oversize tires or increasing tire pressures to a level higher than recommended will not increase the Gross Vehicle Weight Rating (GVWR). HUBS For maximum performance from your Sport Wheels and to avoid damage to your trailer, observe the following precautions: •When buying a replacement hub, check that the hub flange is no smaller than a diameter of ?”. •The replacement hub must accept the 1″ bearing (Part Number L44643) and matching cup. •Torque all lug nuts holding the wheel to 75 ft. lbs. TRAILING ARM / SWING ARM No maintenance is required for the trailing arm bearings for the life of the trailer. However, if the trailing arm is removed for any reason the following steps must be followed. 1. Once the ¾” X 16 hex nut has been removed, discard it, and replace with a new lock nut of the same design. 2. When replacing the trailing arm, be sure the bearing spacer is located between the bearings. 3. Torque the hex nut to 14 ft. lbs while moving swing-arm up and down.. DO NOT BACK OFF FOR ADJUSTMENT . cause: Gears are not correctly and fully engaged. The edges of the shift dogs and shift gears are rounded. Solution: Beginning with the 1997 model year, a modified set of gears has been introduced in production. Service Remedy: Installation of tolerance-optimized gears and shift forks is now possible. Parts: The installation of the optimized parts is to be done in accordance with the listing on the next page, based on the individual gearbox type and nature of complaint . We also recommend installation of the new “clean bearings” where applicable as noted. Clean Bearings: BMW has introduced deep-groove ball bearings which are sealed, therefore the bearings operate in their own lubricant rather than the gearbox lubricant. Clean bearings provide longer life expectancy and on some models provide the opportunity to extend gearbox lubrication intervals without reducing bearing life expectancy. Note: On a gearbox before the introduction of clean bearings, the layshaft roller bearing cannot be replaced with a ball bearing, since the ball bearing’s outer diameter is larger and the layshaft is longer. On the input shaft, we recommend always using the new ball bearing instead of the tapered roller bearing. Caution: New Shimming Procedure!

Remove the vacuum slide from the carburetor. • Remove the OEM needle and spacer, noting the order of assembly. • Counting from the top to the bottom, install the new Baron needle clip on groove #4 of the replacement Baron adjustable needle. • Reinstall the OEM spacer and washer. • Reinstall the vacuum slide along with the diaphragm spring. • Reattach the diaphragm cover and tighten its screws. Note: Verify that the slide maintains a full range of movement! • Drain the fuel from float bowl and remove the bowl cover. • Remove the new cap head Allen screws in place of the OEM Phillips head screws. • Repeat above steps for other OEM main jet and pilot jet, and replace them with Baron’s main and pilot jets. • Thoroughly clean the inside of the float bowl prior to reinstalling it. • Reassemble the carburetor by reversing the order of previous steps. Use thecarburetor. • Locate the fuel mixture plug on each carburetor; it will either be a screw head or a brass plug. If it is a screw head, skip to step c . If you see a brass plug with a small hole in the center, proceed as follows: a. With a 5/32″ drill bit, carefully and slowly drill through the fuel mixture plug for each carburetor. CAUTION: The fuel mixture screw is located directly beneath this plug. Be prepared to stop the drill and remove the bit the instant you break through the plug. b. To install this needle and jet kit: • Remove carburetors from the engine per Yamaha shop manual procedures. Note: Always perform internal carburetor work in a clean area. • Remove the vacuum slide from each carburetor. • Remove the OEM needle, spacer and washers, noting order of assembly. (Note; the washers are used as shims to raise the needle, each is equivalent to ½ clip position, use these to fine tune the needle) • Counting from the top to the bottom, install the new Baron needle clip on groove #4 of the replacement Baron adjustable needles. The top is the blunt end of the needle. • Reinstall the OEM spacer and washers as shown in the figure below. • Reinstall the vacuum slides along with the diaphragm spring and reattach the diaphragm covers Note: Verify that the slides maintain their full range of movement! • Drain the fuel from the float bowls and remove the bowl covers. • Remove the OEM main jets and replace them with Baron’s supplied Mikuni main jets. Install the “base setting” main jets as indicated above. NOTE: V-Star 1100 carburetion runs staggered jetting! Make sure the front cylinder’s carburetor gets the larger main jet (numerically), and the rear cylinder’s carburetor gets the smaller main jet . Important! Extra jets have been included in your kit. These will help you fine-tune the carburetors for changing conditions. These conditions include climate and weather patterns in your area as well as exhaust equipment on your motorcycle. Barons determines the jet and clip recommendations that best suit your average riding conditions based upon information supplied to us at the time of your order.
