Kawasaki Fairing-Mount Light Housings Installation Manual

1. Locate the recessed area of the fairing, directly below the headlight. 2. Position the RIGHT light housing in this area. This light housing is correctly positioned when the label panel is centered directly below the headlight. 3. With the housing in it’s proper mounting position, insert the transfer punch into the center mounting hole located in the middle of the label panel. Carefully mark the center mounting hole drilling area. 4. Remove the headlight and the headlight bucket so that the backside of the drilling area can be accessed. Reach into the fairing and move any and all wires that might be damaged by the drilling process. 5. Using the 13/64″ drill bit, carefully drill through the fairing at the location marked with the transfer punch. Return the housing to it’s mounting location and insert the supplied machine screw through the center mounting hole in the label panel. While holding the housing and screw in position, reach into the fairing and place a flat washer and stop nut onto the screw. Gently tighten this nut until the housing is snug. WARNING! The fairing material can easily be damaged by excessive stress exerted upon the fiberglass fairing material. Tightening the nuts used in mounting these fairing light housings beyond an appropriate level will crack or fracture the fairing! DO NOT OVER-TIGHTEN! 7. Locate the right-rear mounting hole on the housing. Insert the transfer punch into this mounting hole and carefully mark the right-rear mounting hole drilling area. Reach into the fairing and move any and all wires that might be damaged by the drilling process

Tightening Torque Incorrect torque applied to a bolt, nut, or screw may lead to serious damage. Tighten fasteners to the specified torque using a good quality torque wrench. Often, the tightening sequence is followed twice-initial tightening and final tightening with torque wrench. Force Use commonsense during disassembly and assembly, excessive force can cause expensive or hard to repair damage. When necessary, remove screws that have anon -permanent locking agent applied using an impact driver. Use aplastic-faced mallet whenever tapping is necessary. Gasket, O-ring Hardening, shrinkage, or damage of both gaskets andO-rings after disassembly can reduce sealing performance. Remove old gaskets and clean the sealing surfaces thoroughly so that no gasket material or other material remains. Install new gaskets and replace used O-ringswhenre-assembling Liquid Gasket, Non-permanent Locking Agent For applications that require Liquid Gasket ora Non-permanent Locking agent, clean the surfaces so that no oil residue remains before applying liquid gasket or Non-permanent locking agent. Do not apply them excessively. Excessive application can clog oil passages and cause serious damage. REMOVAL 1. See Figure 1. Remove four rear fender mounting bolts (1) and washers (2). If necessary, move the ECM to access the four fender mounting bolts. 2. Disconnect the tail lamp following the instructions in the appropriate service manual. 1 2 is05463 1. Bolt (4) 2. Washer (4) Figure 1. Fender Mounting Bolts INSTALLATION NOTE There are bosses molded into the inside of the fender to use as the hole drilling templates. 1. See Figure 2. Apply masking tape to the outside painted surface of the fender at the three hole locations (1 and 2). This will protect the painted surface during the drilling operation. 2. Put the fender on a work bench, painted surface down. Use clean, soft cloth between the fender and the work bench to protect the paint finish. NOTES Drilling each hole in the fender is a two-step procedure that requires a specific type of drill bit to avoid damaging the fender. 3. See Figure 2. Use a 1/2-inch spade bit or 1/2-inch unibit (do not use a spiral-type drill bit) to drill three holes from the inside of the fender through the three pilot hole bosses (1 and 2). Stop drilling when the tip of the bit just pierces the outside surface of the fender. 4. Turn the fender over so the painted surface is now facing up. Complete each hole by using the same 1/2-inch drill bit at each of the pierced holes. Clean excess material from the holes and clean the fender surface of any debris. 5. See Figure 5. Remove the masking tape from the holes and apply the protective tape (3) to the painted surface using the drilled holes for alignment. 6. See Figure 3. Put the luggage rack (1) upside down on the work bench and align the holes in the luggage rack with the holes in the fender (2).

GENERAL INFORMATION 1-5 Before Servicing Ball Bearingand Needle Bearing Do not remove pressed ball or needle unless removal is absolutely necessary. Replace with new ones whenever removed. Press bearings with the manufacturer and size marks facing out. Press the bearing into place by putting pressure on the correct bearing race as shown. Pressing the incorrect race can cause pressure between the inner and outer race and result in bearing damage. Oil Seal, Grease Seal Do not remove pressed oil or grease seals unless removal is necessary. Replace with new ones whenever removed. Press new oil seals with manufacture and size marks facing out. Make sure the seal is aligned properly when installing. Apply specified grease to the lip of seal before installing the seal.

Read instruction thoroughly before installing. DRILLING REQUIRED. 1. Place bike on center stand. 2. Place masking tape on feet of rail to prevent scratches on the saddlebags. Position saddlebag rails on saddlebag to mark for drilling. 3. When positioning the rail, carefully move the rail back and forth until proper alignment is achieved and there is no interference with the saddlebag latch. 4. Mark position for drilling holes on a piece of masking tape placed on the saddlebag under each leg. 5. Drill a 6mm hole. 6. Remove tape from rail and clean the saddlebag if necessary. 7. Attach the rail with the hardware included from the inside of the saddlebag lid. 8. Repeat on other side.

Place blocks of wood underneath the Tour-Pak where the holes will be drilled to prevent damage to the leather while drilling. Use the pre-drilled holes in the metal base as a guide and carefully drill the holes through the leather in the proper location using a 11/32 inch drill bit. 4. See Figure 2. For detachable luggage racks (53107- 96, 53066-00B and 53276-04): Install black cover tube to the front bar (1) of the luggage rack, as shown. This tube is used to provide a cleaner look. The black cover tube is not for use with other luggage racks. 5. Attach Tour-Pak to rack using the mounting screws provided in the Luggage Rack kit. Put bolt through from inside of Tour-Pak. Tighten screws to specifications found in the Luggage Rack kit. 6. Place the black rubber mat on the bottom of the Tour-Pak. 7. If luggage rack was removed, reattach to motorcycle according to kit instructions or Service Manual instructions

INSTALLATION 1. See Figure 1. Center drilling template on the rear fender. Adjust template to the bottom edge of the fender and tape template to fender. 2. Center punch the two template drilling locations. NOTE Use caution to prevent damage to the tire when drilling the attachment holes for the mudflaps. 3. Use a 5/16 inch bit to drill the template holes. 4. See Figure 2. Install the mudflap using one stud, washer and nut in each fastening hole. Tighten to 5-10 ft-lbs (6.8- 13.6 Nm) . 5. Repeat Steps 1-4 for the opposite fender.

Please Note: All colors listed in bold are new for 1990. Colors listed as Pearl or Metallic (M) have a clearcoat top coat finish.
