Front Wheel (a) With the machine on the centre stand, disconnect the brake cable and remove the wheel. (b) Slacken the circular lock-nut (10). (c) Turn the adjusting sleeve (9) clockwise until all the slackness is just taken up. (d) Turn the adjusting sleeve (9) anticlockwise one-half a turn. It will now be necessary to drive the bearing back against the sleeve and this is done by:— (e) placing the wheel under a press and pressing the end of the spindle (on the brake-side) downwards. or: (f) jarring the end of the spindle on the brake-side with a weighty lead hammer. Whichever method is used the greatest of care must be exercised otherwise the bearing may be damaged, (g) Tighten the circular lock-nut (10). Hold the sleeve in position while this is being done otherwise the sleeve may move and the adjustment will be in- correct. (h) Refit the wheel and check for end-float. (d) Grasp the speedometer-drive gearbox (15) with the fingers and firmly pull it away from the hub. (e) Proceed as described in the instructions for the front wheel (b) to (d). Note that in the illustrations for the rear wheel the circular lock-nut is (13) and the adjusting sleeve is (14), It will now be necessary to drive the bearing back against the sleeve and this is done in the following manner: Quickly Detachable Wheels (f) place the wheel under a press, brake- side uppermost, and apply pressure to the oil-seal distance piece (6), or; (g) jarr the end of the oil-seal distance piece (6) with a weighty lead hammer. Whichever method is used the greatest of care must be exercised otherwise the bearing may be damaged. Wheels for Rigid-Frame Models (h) Remove the brake-side spindle nut (19), washer (18), fork-end spacer (17), outer spacer (20), and the brake plate (21). (i) Place the wheel, brake-side uppermost. under a press and apply pressure to the oil-seal distance piece (6). or; (j) jarr the end of the oil-seal distance piece (6) with a weighty lead hammer. The two dogs must engage with the slots in the end-face of the adjusting sleeve. (l) Refit the lock nut (16). (m) Refit the wheel into the frame and check for end-float. (n) Tighten the lock-nut (16) and refit the speedometer driving cable

INSTALLATION 1. Remove stock windshield. 2. Remove all hardware that secures the mounting brackets to the windshield. The nine screws that must be removed require a T-27 TORX® screwdriver. Save all hardware and brackets for installing the new windshield. 3. Remove all old tape from the brackets. Apply tape from kit to areas of the new windshield that had tape on the stock windshield. Do not exceed recommended torque when installing mounting screws. Damage to windshield can result. (00385a) 4. Install all brackets and tighten all screws and acorn nuts to 23-27 in-lbs (2.6-3.0 Nm) . 5. Install windshield on motorcycle. Improper installation of accessories or loading of cargo can affect motorcycle stability and handling, which could result in death or serious injury. (00455b) Failure to provide adequate clearance between stationary and moving parts can cause loss of control, which could result in death or serious injury. (00378a) NOTE Inspect windshield upon completion of installation. Be sure windshield mounting does not restrict full left or full right movement of front fork assembly. If restriction does occur, adjust windshield as needed until proper clearance is obtained. Have experienced Harley-Davidson service personnel correct any problems before riding with this accessory installed. NOTE Check mounting hardware periodically. Never ride with loose mounts. REMOVAL 1. Remove all hardware securing windshield. 2. Remove windshield. INSTALLATION 1. See Figure 1. Remove rubber trim strip from the original windshield and install on the replacement windshield. 2. Put the windshield into position. At each wellnut location use a scribe, or similar pointed tool, to make a pilot hole through the windshield tape where the mounting screw (4) goes into the wellnut (3). Install the mounting screws (4), with the nylon washers (5) and on 2004 models, the rubber washers (6) positioned as shown into the wellnuts (3). 3. Tighten mounting screws from the center to the outside edge on both sides. Tighten screws to 6-13 in-lbs (0.7- 1.5 Nm) . Well-nuts will expand to grip fairing CARE AND CLEANING NOTE Sunlight reflections off of the inside curvature of a windshield can, at certain times of the day, cause extreme heat build-up on motorcycle instruments. Lexan is a more durable and distortion-resistant material than other types of motorcycle windshield material, but still requires attention and care to maintain. Installation 1. Remove upper screws that attach the chrome headlamp nacelle to the front forks. 2. See Service Parts illustration. Attach the upper docking bushings (22) using washer (21) and mushroom head screws (20) Use Loctite 242 (blue) on screw threads. Torque screws to 19 ft-lbs (25.8 Nm). 3. Remove lower screws that attach the chrome headlamp nacelle to the front forks. 4a. For vehicles equipped with the Chrome Headlamp Nacelle, attach the lower docking bushing (22) using washer (21) and button head screw (23). 4b. For vehicles equipped with the Street Stalker Headlamp Nacelle, attach the lower docking bushing (22) using washer (21) and button head screw (24). Installing/Removing Windshield 1. Carefully lock bottom windshield assembly jaws into grooves of the lower rubber docking bushings. 2. Hook the top windshield assembly jaws into grooves of the upper rubber docking bushings. 3. Firmly press the windshield into place until seated on docking bushings. 4. To remove windshield, grab windshield edges on each side of center brace and firmly pull windshield loose from docking bushings. 1 WARNING Carefully inspect windshield upon completion of installation. Be sure windshield mounting does not restrict full left or full right movement of front fork assembly. Restricted movement could affect handling, resulting in personal injury. If restriction does occur, adjust windshield as needed until proper clearance is obtained. Have experienced Harley-Davidson service personnel correct any problems before riding with this accessory installed. 1 CAUTION Check mounting hardware periodically. Never ride with loose mounts. A loose mounting causes extra stress on all other mounts, as well as the windshield itself, and could result in premature failure of either or both. 1 CAUTION Do not clean Lexan®polycarbonate in hot sun or high temperature. Removal (Left and Right Forks) 1. Place suitable blocking under frame to raise front wheel several inches off the floor. For best results, use a hydraulic center stand on a level surface. 2. Refer to Touring Model Service Manual and remove front wheel, fender and brakes. 3. Refer to Touring Model Service Manual and remove headlamp nacelle. 4. Loosen fork cap bolt from fork tube plug at top of fork tube, but do not remove. 5. See Figure 1. Standing at front of vehicle, loosen pinch bolt (with lockwasher) on right side of lower fork bracket, but do not remove. 6. Spray glass cleaner on fork tube above the rubber fork stop. After lubricating surfaces, move fork stop up fork tube until it contacts bottom of upper fork bracket. 7. Holding fork slider to prevent fork from dropping, remove fork cap bolt from fork tube plug. Slide fork tube down and out of upper fork bracket, fork stop, lower fork bracket and slider cover. 1 WARNING 1 WARNING 1 WARNING 1 of 5 ® Kit Number 54614-05 Figure 1. Loosen Pinch Bolt on Lower Fork Bracket i04808 1 Fork cap bolt 2 Fork stop 3 Pinch bolt 8. Thread fork cap bolt back into fork tube plug to prevent loss of oil while handling. 9. Move forks to bench area. Place suitable drain pan on floor beneath vise. 10. Repeat Steps 2-6 to remove left fork. Left And Right Fork-Disassembly 1. Remove nuts, lockwashers, flat washers and axle holder from studs at end of fork slider. 2. See Figure 2. Obtain FORK TUBE HOLDER (Part Number HD-41177) and proceed as follows: a. Clamp end of tool in vise in a horizontal position with plastic knobs facing toward you. b. See Figure 3. With the fork cap bolt topside, clamp fork tube between rubber pads on inboard side of tool. Tighten knobs until fork tube is securely held. 3. Remove fork cap bolt from fork tube plug. Remove quad ring seal. Save bolt but discard quad ring seal. 4. Using wrench flat, slowly unthread fork tube plug from fork tube. Be aware that fork tube plug is under spring pressure, so have a firm grasp on plug as the last thread is turned. 5. Remove fork spring from fork tube. 6. Remove fork assembly from fork tube holder. 7. Turning fork upside down, drain fork oil into drain pan. For best results, slowly pump fork tube and slider at least 10 times. 8. Install fork spring back into fork tube. 9. Place a shop rag on the floor, and turning fork assembly upside down, press end of spring against rag. While compressing spring to prevent rotation of damper tube, remove 6mm screw from end of fork slider. Use air impact wrench for best results. 10. Remove and discard fork spring. 11. Remove and discard damper tube. 12. Remove wear ring and rebound spring. Discard rebound spring. Do not expand or stretch retaining clip to remove from fork tube or clip may become bent or distorted. 13. Using pick tool, remove retaining clip between fork slider and fork tube. 14. Remove fork tube from fork slider. NOTE To overcome any resistance, use the fork tube as a slide hammer, that is, first push fork tube into fork slider and then pull it outward with a moderate amount of force. Repeat this sequence until fork tube separates from fork slider. 15. Slide fork oil seal, slider spacer and slider bushing off end of fork tube. Discard fork oil seal and slider bushing. 16. Remove the lower stop. Right and Left Fork-Assembly Exercise caution to avoid scratching or nicking fork tube. Damaging tube can result in fork oil leaks after assembly. 1. See Service Parts Illustration. Obtain new Damper Tube (Item 7, Part Number 46532-04) from kit. Obtain new Rebound Spring (Item 8, Part Number 46273-02) from kit and install on opposite end. Install wear ring removed in step 12. 2. With the wear ring topside, slide new damper tube into fork tube, so that tube end drops through hole at bottom of fork tube. Install lower stop at end of damper tube. 3. Install fork slider in fork tube holder. Slide fork tube into fork slider. 4. If necessary, obtain new slider bushing (14) (Part Number 45940-84, not included). Coat slider bushing ID with clean fork oil. Slide slider bushing down fork tube. 5. Slide slider spacer down fork tube until it contacts slider bushing.

1. Disconnect battery cables, negative cable first. 2. Following instructions in applicable Service Manual, remove the windshield. 3. Remove the phillips screw at the bottom of the of the headlamp door (chrome ring). Remove the headlamp door. 4. Remove the seven Phillips screws to free the headlamp housing from the headlamp nacelle. 5. Squeeze the two external tabs (if present) to remove the wire connector at the back of the headlamp bulb. Remove the headlamp housing assembly and set aside. 6. See Figure 1. Reaching inside the headlamp nacelle, remove the speed nut to release the chrome strip at the top of the nacelle. 7. Remove the wire form clip holding the halves of the nacelle together at the bottom. 8. Carefully pry off the fork lock plate at the rear of the handlebar clamp shroud. Remove two Phillips screws beneath the lock plate. 9. Loosen the Phillips screw from the tab at the front of the handlebar clamp shroud (but do not remove). 10. Loosen the two acorn nuts from the left and right side fork studs. 11. Raise the handlebar clamp shroud slightly, and while separating the halves of the headlamp nacelle, remove the shroud from the vehicle. 12. Carefully align the template over the handlebar shroud cover and tape into place. 13. Exercising caution to avoid scratching, secure the shroud in a vise or use other suitable means. 14. Use a center punch and carefully punch the drill hole locations. See Figure 2. Make sure to punch indentation deep enough to keep the bit from skating during the drilling procedure. 15. Drill one 1/4″ hole and two 5/32″ holes as indicated on the Drill Template (attached)
