(00095a) Harley-Davidson cannot test and make specific recommendations regarding every accessory or combination of accessories sold, the rider must assume responsibility for safe operation of the motorcycle when installing accessories or carrying additional weight. Use the following guidelines when equipping a motorcycle or carrying passengers and cargo. •The Gross Vehicle Weight Rating (GVWR) is shown on the information plate located on the frame steering head. GVWR is the sum of the weight of the motorcycle and accessories and the maximum weight of the rider and cargo that may be carried safely. Do not pull a trailer with this motorcycle. Do not exceed the GVWR as indicated on the frame label. •Keep cargo weight concentrated close to the motorcycle and as low as possible to minimize the change in the motorcycle’s center of gravity. Distribute weight evenly on both sides of the vehicle and do not load bulky items too far behind the rider or add weight to the handlebars or front forks. •Do not exceed the maximum load (indicated on the label inside) in the bag. Do not exceed the capacity of the luggage rack. •Be sure cargo is secure and will not shift while riding. 1. All though every precaution is taken in the manufacture of your new FuelCel, in house testing procedures unfortunately cannot reproduce the dynamic conditions of the installation on the motorcycle. Under certain conditions of vibration, heat and gasoline, a minute pinhole can develop in rare cases that escape our detection. We are more than willing to repair a leak that might develop so long as the following procedure is done first. 2. Install all necessary plumbing and hardware for the mounting, install on the bike then fuel it to capacity and run at least half of it through by running the engine, BEFORE PAINTING the tank. 3. Field repair procedure as performed by the factory is outline below for latent pinhole migration. (Extremely rare) 4. FuelCel Warranty. If you should damage your Fuelcel repairs can be made in certain instances. Generally if 30% of the exterior surface is damaged it will be considered totaled. ➨ INSTALLATION INSTRUCTIONS • Use the stock rear hinge mount. The hinge bushings must have their faces thinned by .05″ each for the tank to fit on the bike. DO NOT BEND the aluminum bracket wider ! ! ! ! • The cap now serves as the vent . • The water drain is not used. • Use the hose barb provided for the Fuel pickup, the threaded connection is no longer needed. Fuel is picked up at the same location inside from the supply barb on the inside. •Be sure the tank is not being rubbed by something on the outside, puncture from abrasion can occur in a short amount of time . •Once the tank is in place, locate the frame rubbers and bond them to the tank using a thin layer of silicone sealer after the tank is painted. • WARNING; Composites are not “malleable” like metal, since weight reduction is the main goal of the FuelCel design, rupture of the tank can occur instead of denting. • This Fuel tank is sold without Warranty expressed or implied by the manufacturer and its final suitability for use is determined by the operator of the motorcycle on which it is installed

INSTALLATION INSTRUCTIONS • Do not paint the inside diameter where the Fuel Pump O-ring seats. Apply a thin film of grease to it prior to installing the pump body and be patient giving time for the o-ring to conform. BE SURE NOT TO SCRATCH O- RING SURFACE WHEN INSTALLING PUMP! •Cap functions as the vent. •Be careful installing nuts and do not over torque the Fuel Pump & Front Mount fasteners. •Use the stock rubber grommet for the rear mount. 1. Remove the key from the ignition switch. Loosen the vent hose on the cover. Remove the clutch cover bolts (10mm socket) and take the clutch cover off. You will need to unplug the wires from the electric actuator and small sensor in the center of the clutch cover to totally remove the cover. To unplug the wires from the sensors, follow the wires to the connections under the plastic side panel and unplug at that location. 2. Remove the primary clutch bolt (19mm socket). This is a left threaded bolt. Insert clutch puller by hand (right hand threads) and tighten until clutch pops off the shaft. This tool is available from EPI, part number PCP-10. Loosen the secondary clutch nut (27mm socket) and remove both clutches at the same time. When you slide the secondary clutch of the machine there are four metal roller pins inside the center shaft of the secondary clutch. These will normally stay in place but if one does fall out refer to assembly instructions in step #6. 3. Disassemble the primary clutch by removing the eight bolts on the cover plate (10mm socket) and remove the spring. Remove one nut (10mm) on the bolt that holds the weight in place, slide the pin out of the clutch and remove the weight. Install EPI weight making sure the tip of the weight is resting on the inside ledge of the clutch. Slide bolt through the holes in the clutch and the weight and install the nut. Repeat this step for the other three weights. NOTE: If your kit has two different gram weights, for example two 54 and two 56 weights, be sure to place them directly across from each other (or every other one). This keeps the clutch in balance . 4. Install the EPI spring and bolt the clutch cover back on using a criss-cross pattern to tighten down the cover. There is a mark on the cover plate and the spider usually in the form of a dot or arrow in the casting. These are alignment marks and must line up when the clutch is assembled. 5. EPI recommends cleaning your clutches when you have them off your machine. Use a clean rag or towel with contact or brake cleaner that does not leave any oily film. Clean all parts of the clutch except for the clutch bushings. Solvent can damage your bushings; just use a dry rag to clean them

REMOVAL Front Fork Assembly 1. Refer to the XR model section of the service manual and remove the front forks. INSTALLATION Front Fork Assembly 1. Install front forks from kit to motorcycle according to service manual instructions but do not tighten the fork bracket pinch screws at this time. 2. See Figure 1. Measure the distance from the top of upper fork bracket to top of fork assembly. Both sides must be exactly the same and measure 0.388-0.468 inch (9.85- 11.89 mm) above the top fork bracket. Align the adjustment screws inline with the handlebars (see Figure 5). is06083a Figure 1. Fork Installation Height Measurement. NOTE If new pinch screws are not readily available, use a wire grinder wheel to remove all remaining lock patch from original pinch screws, wash screws in clean solvent and dry thoroughly. Apply two drops of LOCTITE® 262 to the first 1/4 in. (6.35 mm) of the end threads. 3. Install pinch screws to upper and lower fork brackets. 4. Verify fork tube installation measurement is 0.388-0.468 inch (9.85-11.89 mm). 5. Tighten pinch screws to 30-35 ft-lbs ( (40.7-47.5 Nm)) See Figure 2. The top edge of reflector should be 1-1/2 inches (38.10 mm) below the lower edge of the bottom fork clamp. 6. Remove the adhesive backing. Place reflector in position and press reflector firmly into place to activate the adhesive. Repeat for reflector on opposite fork. REMOVAL OEM Rear Shock Absorbers 1. Refer to the XR model section of the service manual and remove the rear shock absorbers. INSTALLATION Rear Shock Absorbers 1. See Figure 3. Install the rear shock absorbers according to service manual instructions. The shocks are installed with the external gas reservoir to the rear of the shock absorbers and the thick side of the grommet installed to the frame rail mounts. is06142 Figure 3. Install Thick Side Of Grommet To Frame Rail SUSPENSION ADJUSTMENTS Front Fork Suspension Adjustment Whenever a wheel is installed and before moving the motorcycle, pump brakes to build brake system pressure. Insufficient pressure can adversely affect brake performance, which could result in death or serious injury. (00284a) Adjust both forks equally. Improper fork adjustment can lead to loss of control, which could result in death or serious injury. (00124c) Compression and rebound adjusting valves may be damaged if too much force is used at either end of the adjustment range. (00237a) NOTES Damping is set at the factory for the average solo rider under normal riding conditions. The rider may make adjustments to compensate for individual riding styles and varying road conditions. Evaluating and changing the rebound and compression damping is a very subjective process with many variables and should be approached carefully. The front and rear preload setting will need to be adjusted for the rider’s weight and cargo. This adjustment should be made before the motorcycle is ridden any distance and after changing the overall vehicle weight (adding saddlebags, etc.). If the preload adjustment is correct, and you have the rebound and compression damping set at the factory recommended points, the motorcycle should handle and ride properly. Changes in the load carried requires changes in the preload setting(s). Carrying less weight than was used for setting up the suspension requires decreasing the amount of preload. Increasing the load carried requires adding more preload. The following tools are needed to make suspension adjust- ments. • 5 mm hex key (front fork preload adjustment tool). • Spanner wrench with extension handle (shock absorber preload adjustment). • Screw driver (front fork damping adjustment). 1. Front fork preload adjustment: a. See Figure 4 and Table 1. Using the 5 mm hex key, turn the preload adjuster counterclockwise until it stops. This is the minimum preload setting. b. Turn the preload adjuster clockwise the recommended amount specified for the rider weight

INSTALLATION Do not exceed saddlebag weight capacity. Put equal weight in each bag. Too much weight in saddlebags can cause loss of control, which could result in death or serious injury. (00383a) NOTES Maximum saddlebag weight capacity is 7 lbs (3.18 kg) for each bag. Proper installation of these kits requires that tasks be completed for one side of the motorcycle first before continuing to the opposite side. 2000-2002 Models with Wide Tire Kit 1. See Figure 1. Remove and discard stock screws (1) and washers (2) from fender support. Button head screws from wide tire kit must be installed with button heads on inside of fender. Fastener contact with tire can lead to premature tire failure, which could result in death or serious injury. (00417b) 2. See Table 3. Determine appropriate screw from wide tire kit. 3. See Figure 2. Install saddlebag using screw (from wide tire kit) (1), washer (2) and nut (3). The screws are installed from inside to outside of fender. NOTE If you do not have the appropriate screw from the wide tire kit, it can be purchased from a Harley-Davidson dealer. Table 3. DISPLACEMENT CAPACITY The displacement must remain at 124.9cc and the bore and stroke (54 x 54.5) must remain as originally produced. 3. MINIMUM WEIGHT The minimum weight at post race control must not be less than 102kg , this includes oil and water but excludes fuel. At any time during the event, the weight of the whole machine (including the tank) must not be less than the minimum weight, with a tolerance of 1kg. 4. NUMBER PLATE COLOURS The background colours and figures for Aprilia Superteens are: FRONT Red background with white numbers – Nitro Newcomers Class White background with black numbers – J&S Championship Class REAR White background with black numbers – Both Classes Placed in accordance with the ACU regulations. 5. CARBURATION INSTRUMENTS Carburation instruments must remain as homologated. Carburettor jets and needles may be replaced. No modification, polishing or cutting is allowed. Only the 28mm bodied standard carburettor is permitted. Electronic or mechanical enriching devices must remain installed and active (If the carburettor is changed from one model to another, the appropriate wiring loom must also be installed and be operative). Bell mouths must be as originally produced by the manufacturer for the homologated machine. Throttle must be standard, quick action throttles are not permitted.
6. FUEL All machines must function on normal unleaded fuel with a maximum lead content of 0.005 g/l (unleaded) and a maximum MON of 90 (RON 102 max) and be readily available from roadside service stations nationwide. 7. FRAME BODY AND REAR SUBFRAME Frame must remain as originally produced by the manufacturer. The sides of the frame body may be covered by a protective part made of composite material. Nothing can be added by welding or removed by machining from the frame body. Engine mounting brackets or plates must remain as originally produced by the manufacturer. Rear sub-frame may be replaced by the later type sub-frame to accept new style bodywork on pre-2006 models, this unit must use the original mounting points. Bolt on accessories to the rear sub-frame may be removed. Front fairing bracket may be altered or replaced on pre-2006 models to accept later bodywork. 8. FRONT FORKS Forks structure (spindle, stanchions, bridges, stem etc) must remain as originally produced by the manufacturer. Standard original internal parts of the forks may be modified. After market damper kits or valves may be installed. The fork caps can be modified or changed to add spring preload/compression and damping adjusters. Dust seals can be modified, changed or removed providing the fork remains totally oil sealed. Any quantity or quality of oil can be used in the front forks. The height and position of the front fork in relation to the fork crowns is free. A steering damper may be added but may not act as a steering lock device. 9. REAR FORK (Swing Arm) Every part of the rear fork must remain as originally produced (including rear fork pivot bolt and rear axle adjuster). Rear wheel stand positioning (support) brackets may be added by welding or bolts. Brackets must have rounded edges viewed from all sides. Fastening screws must be recessed. 10. REAR SUSPENSION UNIT

It is important for the front seat passengers to know that proper operation of the advanced frontal airbag system is highly dependent on the pressure placed on the seat bottom. Situations that add or subtract sensed weight can result in occupant misclassification. To minimize this situation: Check seating posture. Passengers should be seated upright with their back against the seat back and feet on the floor. Check loading conditions. Extra weight from items, such as bags or groceries or toys, hanging on the seat back can add to the sensed weight of the front seat passenger. A rear seat passenger lifting the front seat with their legs, objects placed under the front seat, or the front seatback in contact with the rear seat can subtract from the sensed weight of the front seat passenger. If the passenger airbag indicator lamp continues to switch ON to OFF after checking the above conditions, perform the following repair procedure. NOTE: The safest place for children is in the rear seat. Please note that Toyota recommends that you never install a rear-facing child restraint in the front passenger seat, even if the passenger “Airbag OFF” lamp is illuminated.
