Begin by removing the front skid plate located on the front of the ATV. Remove the four side 8mm bolts and four bottom 6mm bolts securing the front skid plate, figure 1. Save the fasteners as they will be used later to reinstall the front skid plate. 2. Remove the four plastic rivets on each side of the front plastic fascia, figure 2. Use a large screw driver to carefully remove the center rivet. After removing the center rivet, remove the rivet housing. Save the fasteners as they will be used to reinstall the front plastic fascia. 3. Remove the two 6mm bolts that attach the front plastic fascia to the bumper, figure 3. Remove the front plastic fascia at this time . Remove the two 6mm bolts that attach the front bumper to the plastic headlight assembly, figure 4. Save the fasteners as they will be used to reinstall the front bumper. 5. Remove the two top 8mm bumper bolts that attach the front bumper to the front rack, figure 5. Save the fasteners as they will be used to reinstall the front bumper. Figure 5 Remove Top Bumper Bolts Remove (both sides) 6. The Norton filter adapter is then bolted to the rear piece, oil hoses are added, an oil filter is screwed into place, and the assembly is offered to the bike. With the bike supported by straps up on a lift, it will be easy to loosely mount the front clamp section in place and slide the whole assembly up the frame tube. In order to miss the center stand, the filter will need to be as high as possible without the grease nipple striking the top of the adapter. As it ends up, there is “sweet spot” where both the nipple and the stand miss the oil filter by about an 1/8 inch. Tighten the mount down when you find that place. I found that the Norton filter adapter is best plumbed using 5/16 ID black neoprene fuel hose. The spigots on the adapter are 3/8 inch, but it is better to stretch the hose over these that to use easier fitting 3/8 ID hose and then try to shrink it onto the Triumph’s smaller metal oil lines. There will simply be fewer oil leaks using the smaller hose. Be sure that you plumb the filter into the oil line that returns engine oil back to the oil tank. The Triumph oil pump cannot be counted on to create enough vacuum to suction highly viscous motor oil through a very fine filter during cool temperatures. Trying to place the filter on the oil line feeding the engine will quickly result in massive engine damage. Other Notes • It is generally considered that adding an oil filter will at least quadruple the life of a British motorcycle engine. In the original design, the oil tank was the oil filter since all particulate debris in the oil settled to the bottom of the oil tank as sediment. All modern engine oils are high-detergent and tend to inhibit the formation of sediment. Therefore most of the fine abrasive in the engine oil continues to circulate unless a filter is added.

Gasoline is flammable and explosive under certain conditions. Always stop the engine and do not smoke or allow open flames or sparks near the motorcycle when refueling

1. Install the bracket (Stamped 439-P, supplied) to the motorcycle chassis using the 10 x 20mm hex head bolt (supplied) and two of the stock mount bolts in the bottom holes (Figure 3). 2. Remove exhaust system and heat shields from protective packaging and place them on a non-abrasive surface such as a blanket or carpet. Using a non-permanent marker or tape, mark outside edge of each heat shield to show location of mounting clips that the hose clamps will loop through (Figure 4). 3. Apply a small amount of anti-seize compound to the threads of the stock O2 sensor and install it into the header assembly. NOTE: Be careful not to overtighten or get anti-seize compound on the sensor tip as this could damage or affect the sensor function. 4. Carefully lay header assembly into the heat shields and loosely install the hose clamps #20 on head pipe heat shields and #24 on collector heat shield (supplied) by feeding the tail end of the clamp into the heat shield clips. Take note of screw head direction (Figure 5), for adjustment purposes they must be accessible when system is installed. NOTE: Do not tighten the clamps at this time. 5. Using stock dome nuts, carefully install system into exhaust ports. (Assistance may be required). NOTE: Install but do not tighten the exhaust nuts at this time. 6. Remove the muffl er heat shield and baffl e assembly from their protective packaging. Place them on a non-abrasive surface such as a blanket or carpet. 7. Insert the large hose clamp (#56, supplied) into the clip on the muffl er heat shield. 8. Carefully slide the baffl e assembly (without damaging the fi berglass packing) into the muffl er heat shield and align the holes in the heatshield with those in the baffl e. Secure the baffl e with the 1/4-20 x 1/2″ button head screws (supplied) and tighten the hose clamp. 9. Install the 5/16″ x 1 1/4″ hex head bolt, washers and locknut (supplied) in the muffl er clamp (supplied) and slip the clamp over the end of the baffl e tube. 10. Slide nut plate (supplied) inside the bracket welded to backside of baffl e (Figure 6). 11. Install the muffl er assembly onto the collector, making sure it slides forward enough to align the edge of the bracket welded to the baffl e with the edge of the mounting bracket. 12. Attach the muffl er assembly to the mounting bracket using the 5/16″ x 5/8″ fl ange head bolts (supplied). 13. Tighten exhaust port nuts evenly on both cylinders. 14. Tighten the muffl er clamp and the 5/16″ fl ange head bolts, securing the muffl er assembly. 15. Insert the O2 sensor plug back into harness and tuck harness back into its original position. Reinstall the cover. 16. Check alignment of heat shields making sure the ends meet squarely to the collector heat shield. Tighten the hose clamps on all the heat shields when properly aligned. 17. Reinstall right side passenger and rider fl oorboards and tighten the 12mm bolts. 18. Check for adequate clearance between all exhaust system components and motorcycle accessories prone to heat damage. 19. All hardware must be properly tightened and the exhaust pipes thoroughly clean before starting motorcycle

Remove old gaskets and clean the sealing surfaces thoroughly so that no gasket material or other material remains. Install new gaskets and replace used O-ringswhenre-assembling Liquid Gasket, Non-permanent Locking Agent For applications that require Liquid Gasket ora Non-permanent Locking agent, clean the surfaces so that no oil residue remains before applying liquid gasket or Non-permanent locking agent. Do not apply them excessively. Excessive application can clog oil passages and cause serious damage. Press For items such as bearings or oil seals that must be pressed into place, apply small amount of oil to the contact area. Be sure to maintain proper alignment and use smooth movements when installing

We recommend looking at the oil manufacturer’s specification sheet and performing a comparison. If they won’t provide the data a very simple spectrographic analysis lab test can be performed that will provide the exact PPM (parts per million) concentration of zinc, phosphorus and other chemicals. That is the only way to get accurate information. There is no reason why a reputable oil manufacturers customer technical service department should not have that data readily available for the consumer and if they do not you should be highly suspect as to why not and go out and get the data yourself before started using their oil. Another issue with using automotive type oil in a motorcycle with a wet clutch is that many automotive oils have friction modifiers. Friction modifiers in automotive oils tend to provide increased frictional reduction and offset a portion of the fuel economy lost when the U.S. Government mandated a reformulated gasoline for emissions requirements. However these friction modifiers can be detrimental to proper wet clutch operation and can cause slippage and other potential performance issues such as “engine start failures, a rough running feel and increased fuel consumption due to higher engine stall speeds”.

STOCK EXHAUST SYSTEM REMOVAL 1. Remove both frame covers. Remove the left cover first to access a bolt that holds the right side cover in place. 2. Remove right side floorboard assembly held in place by two bolts (Figure 1). 3. Remove exhaust port Allen nuts. 4. Remove Allen bolts securing rear muffler to exhaust system mounting bracket. 5. Remove complete exhaust system. Begin by lifting muffler out of mounting bracket locating hole (assistance may be required). 6. Check condition of stock exhaust gaskets. Replace if damaged or worn 7. Remove two bolts attaching stock exhaust mounting bracket to frame. 8. Remove hose clamp securing rear brake hose to exhaust mounting bracket. 9. Remove brake hose banjo bolt from rear caliper. 10. Slide hose out of loop in bracket. 11. Check condition of sealing washers on banjo bolt and replace if damaged or worn. 12. Reconnect brake hose to caliper (without bracket) and torque Banjo bolt to 25 lbs. ft. 13. Brake system must be bled or brake will not operate correctly. Refill reservoir after bleeding 1. Remove exhaust system and heat shields from protective packaging. Place exhaust on a non-abrasive surface such as a blanket or carpet. Using a non-permanent marker or tape, mark outside edge of each heat shield to show location of mounting clips that hose clamps will loop through (Figure 2). 2. Attach brake hose clamp to mounting bracket (stamped 362-P) using one 6x16mm flange bolt and nylock nut (supplied) to tab located on top of bracket (Figure 2). 3. Install mounting bracket using two 10x30mm Allen bolts and lock nuts (supplied)(Figure 3). 4. Carefully slide heat shields onto headers.

Bearings and seals must be removed from the left case. Refer to the service manual for the disassembly procedures. 2. Use an appropriate solvent to clean the left engine case. Also clean the bearing sleeve (1) supplied in the kit. 3. Apply Loctite 620 to the smaller inside diameter portion of the left case bearing bore. 4. See Figure 1. Apply Loctite 620 using a cotton swab to the smaller portion of the outside diameter (2) surface of the bearing sleeve (1). 5. Apply a spare amount of non-drip press fit lube (3) to the larger outside diameter of the bearing sleeve. 6. See Figure 2. Fit the bottom locater plate (1) to the to the outside of the case over the bearing bore. The word “BOTTOM” will be at the bottom of the case when installed at the 6 o’clock position
