Yamaha Road Star Forward Control Kit Installation Instructions

Before starting to assemble this forward kit on your motorcycle check the packing list to make sure that the kit you received is the correct one for your model motorcycle and that the foot pegs are the style you ordered (billet or ISO). Next check the contents hardware kit P.N.0109-1000 against the packing list for completeness. Installing The Shift Control Photo 1 Remove wires from horn. Remove the two hex head bolts (Save for later installation) that mount the OEM shift controls to your motorcycle. Unthread stock shift rod at trans shift arm, leaving OEM rod end connected to stock shift arm. Using Original Metric hardware, place a drop of Loctite #242 (blue) to the bolt threads and mount the shift control plate to the motorcycle frame, Photo 2. FORWARD CONTROL KIT PM SHIFT CONTROL ASSEMBLY Note Before torquing the shift control mounting bolts down, tighten them snug and look behind the shift control mounting plate to where it contacts the mounting lug on the frame. Make sure it fits squarely to the lug before proceeding further. Torque the two shift control mounting bolts down to 25 ft-lb. Using a 3/8″ x 1″ hex head bolt with a lock and flat washer put a drop of Loctite #242 (blue) on the threads and insert the bolt through the rear of the control mounting plate and attach the foot-peg pivot to it. Tighten the bolt while holding the footpeg pivot so that its hinge is lined up in a 45˚ rear facing angle. Thread supplied shift rod coupler to stock shift rod end at trans arm. Mount the shift pedal to the other end of the shift ro d using a 5/16″ x 1″ socket head screw and Nylocnut . Adjust the transmission shift linkage so that the shift arm on the forward controls and the shift arm on the transmission are parallel. Secure it with the jam nuts. Apply a drop of Loctite #242 (blue) to the threads under the jam nut before tightening see Photo 3 After you have assembled the shift control onto your motorcycle you must align the footpeg. The folding footpeg assembly uses a blind stud to attach the footpeg to the footpeg pivot. Shim washers (3/8″ x .015″) are used on the stud between the footpeg and the pivot, see Photo 4, so that the top surface of the footpeg is correctly aligned for your foot when it is tightened down on the pivot. This is done by setting a couple of shim washers on the footpeg mounting stud “A” and then screwing the footpeg onto the mounting stud, if the footpeg is rotated to far forward then add another shim washer, if not far enough then remove a shim washer. After you have the selected the correct number of shims for your footpeg, disassemble the footpeg and put a drop of Loctite #271 (red) on both ends of the stud and reassemble the footpeg. This will also need to be done on the brake control footpeg. Setting Up the Master Cylinder The master cylinder pushrod return spring and pushrod boot must be installed on the master cylinder before it is assembled onto the forward control mount. The parts are shown in Photo 5: pushrod boot (A), pushrod return spring (B), spring seat washer (C), and master cylinder (D). Place the return spring seat washer into bore of master cylinder so that is sits on top of the piston retaining snap ring. Next set the pushrod return spring on the seat washer and slide the pushrod boot over the return spring now slip the big end of the boot over the flange on the master cylinder so that the ridge on the inside of the boot fits into groove “A” that is machined into the end of the master cylinder flange, see Photo 6. Installing The Brake Control Unplug stock brake light switch at master cylinder. Remove brake line from rear caliper. Remove the existing brake controls from your motorcycle down to the control mounting lug that is welded on to the frame’s right side, see Photo 8. Save Metric hardware for later use. STOCK EXHAUST SYSTEM REMOVAL 1. Remove both frame covers. Remove the left cover first to access a bolt that holds the right side cover in place. 2. Remove right side floorboard assembly held in place by two bolts (Figure 1). 3. Remove exhaust port Allen nuts. 4. Remove Allen bolts securing rear muffler to exhaust system mounting bracket. 5. Remove complete exhaust system. Begin by lifting muffler out of mounting bracket locating hole (assistance may be required). 6. Check condition of stock exhaust gaskets. Replace if damaged or worn 7. Remove two bolts attaching stock exhaust mounting bracket to frame. 8. Remove hose clamp securing rear brake hose to exhaust mounting bracket. 9. Remove brake hose banjo bolt from rear caliper. 10. Slide hose out of loop in bracket. 11. Check condition of sealing washers on banjo bolt and replace if damaged or worn. 12. Reconnect brake hose to caliper (without bracket) and torque Banjo bolt to 25 lbs. ft. 13. Brake system must be bled or brake will not operate correctly. Refill reservoir after bleeding 1. Remove exhaust system and heat shields from protective packaging. Place exhaust on a non-abrasive surface such as a blanket or carpet. Using a non-permanent marker or tape, mark outside edge of each heat shield to show location of mounting clips that hose clamps will loop through (Figure 2). 2. Attach brake hose clamp to mounting bracket (stamped 362-P) using one 6x16mm flange bolt and nylock nut (supplied) to tab located on top of bracket (Figure 2). 3. Install mounting bracket using two 10x30mm Allen bolts and lock nuts (supplied)(Figure 3). 4. Carefully slide heat shields onto headers.

Remove seat and fuel tank. Consult service manual for proper removal of tank. 2. Remove left side cover and loosen the four bolts inside. Route the two 6-pin connectors between the side cover and frame as shown by the dotted line. Tighten the four bolts. (Fig 1) 3. Route 6-pin connectors under frame and up left side of engine. (Fig 2) 4. Locate the 6-pin connector next to the ignition coil. Disconnect and connect the Fuelpak 6-pin connectors in-line on the stock connector. (Fig 3) 5. Route single black wire to the front of engine and down to the horn. (Fig 4) 6. Disconnect the factory black/white wire from horn. Plug Fuelpak into horn and plug Fuelpak black/white wire to Fuelpak connector. Be sure Fuelpak connector cannot short to frame or radiator. 7. Route black and green wires to battery negative. 8. Attach Fuelpak to Fuelpak harness and mount in left side cover. (Fig 5a 49 State) (Fig 5b Caliornia Models) 9. Before reassembling the bike, make sure handlebar switch is in the engine off position and turn the key on. Fuelpak should light up. Sound the horn. If Fuelpak turns off when the horn is sounded, recheck the black wire connection on the horn and that it is connected to the correct wire from the factory harness. 10. Use supplied zip ties to hold Fuelpak wire harness away from engine. 11. Follow the service manual to reinstall the gas tank

LEFT (SHIFTER) SIDE 1. Remove stock footrest assembly and save footrest for reinstallation. Replace existing sockethead capscrews that attached footrest bracket to primary cover with washers (5) and shorter screws (21) from kit. 2. Remove stock shift lever and save shifter peg and mounting screw. 3. See Figure 1. Remove left side stock motor mount and save nuts, washers, and P-clamp for clutch cable. The bolts will be replaced. 4. Put Loctite 243 on threads of left side foot control support (15) and thread support into left side machine motor mount (11). Install C-clip (8) onto support where it exits the backside of machine motor mount to hold support in place. 5. Install left side motor mount assembly in place of stock motor mount using washers and nuts saved from step 3, and bolts (22 and 23) from kit. Tighten bolts to 25-30 ft-lbs (41-47 Nm). Make sure to reinstall the P-clamp and clutch cable in the same hole location they were removed from in step 3. 6. Install shift lever (14) from kit using stock fastener. 7. Put Loctite 243 on threads of clevis mounting screw (4) and install shift lever pedal (13), clevis (17), and footrest (stock), as shown. To install footrest, place a spring washer (19), along with the mount end of the footpeg, inside the slots of the clevis. Make sure the spring washer is positioned inside the clevis with the square edge towards the inside as shown in Figure 3. Secure footpeg and spring washer with bolt (2) and locknut (7). Tighten locknuts to 19 ft-lbs (26 Nm)

Models Kit 50227-01 is designed for forward controls and fits: •1989 and later FX Softail Models with Original Equipment (OE) Forward Controls, •1993 through 2002 FXDWG, •Dyna models equipped with Forward Control Kit 49080- 93 or 49080-93A. Kit 50227-01 does not fit Dyna models equipped with Forward Control Kit 49080-03 or Forward Control Footrest Support 33695-03 (left) or 33697-03 (right). Kit 50236-01 is designed for mid controls and fits: •all 1990 and later Dyna Model Motorcycles with Original Equipment (OE) Mid Controls. Additional Parts Required Proper installation of this kit also requires installing a pair of Heel Rest Pegs, or Shifter Pegs, which can also be mounted as heel rests. Refer to the appropriate Parts Catalog for stock shifter pegs, sold separately. The current Harley-Davidson Genuine Motor Accessories and Parts catalog also has a selection of Heel Rest Pegs or Shifter Pegs and matching Footpegs. Any shifter peg style that is symmetrical in design can be used as a left or right side heel rest. The rider’s safety depends upon the correct installation of this kit. Use the appropriate service manual procedures. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Davidson dealer perform the installation. Improper installation of this kit could result in death or serious injury. (00333a) NOTE A Service Manual for your model motorcycle is available from a Harley-Davidson Dealer. Kit Contents See Figure 1 and Table 1. INSTALLATION NOTE See Figure 1 for the following procedure. 1. Remove the screw (B), lock nut (C) and spring washer (E) securing the left footpeg to the footrest support bracket (A). Save the hardware for later installation. NOTE Heel rest levers are side-specific. Levers mount so the set screws are on the underside. 2. Obtain a Heel Rest Peg or Shifter Peg (D) (purchased separately) and the left side heel rest lever (3). Apply Loctite® 243 (7) to the threads of the peg and install it to the left heel rest lever. 3. Obtain the screw (B), spring washer (E) and lock nut (C) removed in step 1, and the heel rest lever and peg assembly (D). Position the lever assembly to the desired angle on the mount, and slide the lever assembly with the spring washer into the footrest support bracket as shown. NOTE Splines on the lever and mount provide for a limited range of heel rest angle adjustment. For Kit 50227-01. The heel rest lever (3) can be adjusted after the mount (1) is attached but before the set screw (2) is installed. Slide the lever inward off the spline, and rotate it to the desired angle. For Kit 50236-01. The heel rest lever (3) angle cannot be adjusted after the mount (1) is attached without removing them from the footrest support bracket (A). Check to ensure the heel rest (D) is in a comfortable position before tightening the mounting hardware. 4. Install the original screw (B) and lock nut (C) to secure the heel rest assembly to the footpeg mount. Tighten to 33 ft- lbs (45.6 Nm). 5. Obtain a screw (6), spring washer (5) and nut (4) from the kit. Install the footpeg to the heel rest assembly and tighten to 33 ft-lbs (45.6 Nm). 6. Obtain a set screw (2) from the kit. Apply Loctite® 243 (7) to the threads, and install the set screw to the heel rest lever. Tighten to 16 in-lbs (1.8 Nm). 7. Perform Steps 1 through 6 for the right side. USE

Brake Side 1. Locate the brake light switch and clip the wires 2″ from the switch. 2. Remove the banjo bolt from the rear caliper and remove the brake line being sure to capture all fluids in a sealable container for proper disposal. 3. Trace the brake line back toward the front and remove any brackets or zip-ties that hold it in place. 4. Remove the two bolts that hold the right side floorboard/control bracket to the frame and remove all the stock components, including the rear master cylinder and any linkage. 5. Install the new brake side control onto the stock location using supplied (10mm) bolts. 6. Install the new brake line with straight banjo adapter to rear caliper with the stock banjo bolt being sure to use a crush washer on both sides of the banjo fitting. Route the line back towards the front as the stock one was. 7. Connect the brake-line to the new reservoir/master cylinder with the supplied banjo bolt brake switch bolt making sure you have a crush washer on both sides of the banjo joint. 8. Connect the two wires from the switch to the stock wires that were clipped in step #1. Use the supplied connectors or solder them together. (This is a simple open/close switch so polarity does not matter) This switch operates by pressure so it will not work until the reservoir is filled and the brakes are bled. Shift Side 9. Loosen the two nuts on the shift linkage. Twist the linkage as necessary to remove it. 10. Remove the two bolts that hold on the left side floorboard/control and remove it from the bike. 11. Install the supplied rod end onto the new shift lever with the supplied (5/16) button head bolt. 12. Install the new shift side control onto the stock location using supplied (10mm) bolts. 13. Install the new rod end into the new shift rod, and the opposing end into your stock rod end, being careful to start both sides at the same time. Adjust to suit the rider and lock down with the nuts. Finishing Up 14. Unbolt master cylinder lid and fill reservoir with bike manufacturer’s recommended DOT brake fluid. (Remember to never reuse or mix old brake fluid and NEVER mix DOT 4 and DOT 5 together.) Bleed the brakes per your service manual. Check fluid level in reservoir periodically and fill as necessary to maintain full capacity of reservoir. 15. Make sure that the brake light is working when the brake is applied. 16. Ride and enjoy your new Supreme Legends Forward Controls! **Note** We strongly suggest that you use blue Loc-Tite # 242 on all fasteners except the banjo bolts to insure that they stay tight. Torque all bolts to factory specifications.

Remove Stock Shift Lever and Footrest Assembly 1. See Figure 1. Loosen the shift lever retaining screw (2) securing the shift lever (1) to the shifter shaft. Slide the shift lever off the splined shaft. Remove shifter peg from lever and save for installation. Discard shift lever. 2. Remove the two socket head screws (4) securing the footrest bracket (3) to the frame and remove footrest. Discard screws. 3. See Figure 6. Obtain two hole plugs (1) from kit and firmly press plugs into frame screw holes remaining from footrest removal. 4. See Figure 2. Remove the retaining ring (1) from the clevis to free the footrest clevis pin (4). Remove the clevis pin and footrest (3) from the footrest support. Save footrest for installation. Remove Left Footrest from Support Remove Stock Brake Pedal and Footrest Assembly 1. See Figure 3. At the right footrest, remove the retaining ring (1) clevis pin (2), footrest (3) and spring washer (4). Discard all hardware but save footrest for installation. 2. Remove the exhaust to access the brake rod. Follow the instructions in the appropriate Service Manual. 3. Remove brake rod (5) from brake pedal and master cylinder bell crank. Discard brake rod INSTALLATION Install Forward Control Brake Pedal and Footrest Assemblies 1. See Figure 5 and Figure 6. At the lower front of the right frame downtube, remove the two screws securing the J- clip (B) to the frame. Discard the screws but save J-clip for installation. 2. Install the other end of the brake rod into the brake pedal assembly (8). Tighten to 84-144 in-lbs (9.5-16.3 Nm) . NOTE Assemble the brake pedal and footpeg clevis onto the footrest support bracket (as described in the next step) prior to mounting the support bracket to the frame. This will allow easier installation of the footrest mount clevis retaining ring (installed to grooved end of footrest mount clevis). 3. Slide the brake pedal (8) onto footrest mount clevis (11) then slide clevis into footrest/brake pedal support bracket (9). Align hole in the clevis with hole in the support bracket and install screw (6). Tighten the screw to 18-22 ft-lbs (24.4-29.9 Nm) . 4. Install the footrest mount clevis retaining ring (18) to the groove at the end of the footpeg clevis. 5. Position the J-clip (from Step 1) against the frame aligning the mounting holes. Mount the footrest/brake pedal support bracket (9) and J-clip to frame using the new screws (3). Tighten the bracket to 45-50 ft-lbs (61.1- 67.9 Nm) . 6. Obtain the brake rod (15) from kit and thread one end into the master cylinder bell crank. Tighten to 120-180 in-lbs (13.6-20.3 Nm) . 7. Install footpeg on clevis with spring washer (2). Make sure spring washer is positioned inside clevis (11) with the square edge toward the inside. Align holes and push clevis pin (7) from top down through hole in clevis. Secure clevis pin using the new retaining ring (17). 8. Install exhaust following the instructions in the appropriate Service Manual. Install Forward Control Shift Lever Assembly

PREPARE THE MOTORCYCLE 1. For models equipped with saddlebags: Remove the saddlebags following the instructions in the appropriate Service Manual. 2. Remove the seat following the directions in the Owner’s Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 3. Disconnect the negative battery cable. 4. For HDI Vehicles: Remove the left side foot control support, and jiffy stand sensor, jiffy stand and spring, shifter linkage, shift lever and footpeg following the instructions in the appropriate Service Manual. For all other models: Remove the left side foot control support, jiffy stand and spring, shifter linkage, shift lever and footpeg following the instructions in the appropriate Service Manual. NOTE Two bearing sleeves will remain inside the footrest bracket. The extended controls bracket from the kit will include two sleeves pressed into the bore of the shift lever arm support. 2. Remove rod ends and jam nuts from the shifter rod. Save the rod ends and jam nuts for installation. Component Installation 1. See Figure 9. Select shifter mounting assembly (6), O- rings (5), nylon washer (4) and the shift rod (1) from the kit. 2. Install the shift arm and new O-rings in the bracket. 3. Apply LOCTITE 243 Threadlocker and Sealant to the three mounting screws and mount the shifter bracket with shift arm to the frame. Tighten the mounting screws to 25-30 ft-lbs (33.9-40.7 Nm)
